Abstract
Description
The present invention relates to a honeycomb catalyst body. More specifically, the present invention relates to a honeycomb catalyst body that is excellent in exhaust gas purification performance and that does not easily deteriorate in exhaust gas purification performance even after long-term use.
Conventionally, in order to purify exhaust gas discharged from various engines or the like, a honeycomb catalyst body in which a catalyst is supported on a honeycomb structure which is a catalyst carrier has been used.
As this honeycomb catalyst body, a slit is formed in the honeycomb structure as a carrier to generate a turbulent flow in a part of the exhaust gas flow, thereby improving the contact efficiency between the catalyst and the exhaust gas, thereby improving the exhaust gas purification performance. What is improved is reported (for example, refer patent documents 1-3).
However, even with the honeycomb catalyst bodies described in Patent Documents 1 to 3, the exhaust gas purification performance was not sufficient. Therefore, in such a honeycomb catalyst body, it is conceivable to increase the number of slits for the purpose of improving purification performance. However, when the number of slits is increased, there is a problem that pressure loss increases. Thus, the number of slits is limited, and there is a limit to improving the contact efficiency between the catalyst and the exhaust gas. Moreover, when the honeycomb catalyst bodies described in Patent Documents 1 to 3 are used for a long period of time, there is a problem that the purification performance of exhaust gas is deteriorated. That is, in the honeycomb catalyst body, the catalyst supported on the portion having high contact efficiency with the exhaust gas (that is, the portion close to the slit) is poisoned earlier than the catalyst supported on the other portion. And when the catalyst carried in the part with high contact efficiency with exhaust gas is poisoned, there existed a problem that the purification performance of exhaust gas will fall.
Therefore, development of a honeycomb catalyst body that is excellent in exhaust gas purification performance and hardly deteriorates in exhaust gas purification performance even after long-term use has been eagerly desired.
The present invention has been made in view of such problems of the prior art. An object of the present invention is to provide a honeycomb catalyst body that is excellent in exhaust gas purification performance and that does not easily deteriorate in exhaust gas purification performance even after long-term use.
According to the present invention, the following honeycomb catalyst body is provided.
[1] A honeycomb base having a porous partition wall that defines a plurality of cells that serve as a fluid flow path and extend from an inflow end surface that is one end surface into which the fluid flows in to an outflow end surface that is the other end surface from which the fluid flows out And a catalyst supported on the partition wall, the honeycomb base material is formed with at least one slit opening on a side surface of the honeycomb base material, and is exposed in the slit in the honeycomb base material. A honeycomb catalyst body in which the catalyst is supported on an end face in a slit which is an end face of a partition wall.
[2] The honeycomb base material is formed with at least two slits that open on the side surface of the honeycomb base material, and the slits are formed so that at least one of the cells passes through the at least two slits. The partition located between two adjacent slits in the cell extending direction of the honeycomb base material is an intermediate partition, and the honeycomb base material of the two adjacent slits of the intermediate partition is the intermediate partition. An end face exposed in the inflow side slit which is the slit located on the inflow end face side is defined as an inflow side slit inner end face, and the intermediate partition wall is located on the outflow end face side of the honeycomb base material among the adjacent slits. An end face exposed in the outflow side slit which is the slit is an outflow side slit inner end face, and the inflow side slit inner end face and the outflow side slit are The honeycomb catalyst body according to [1], wherein the catalyst in Tsu preparative inner end surface is supported.
[3] The honeycomb catalyst body according to [2], wherein the amount of the catalyst supported on the inner end surface of the inflow side slit is larger than the amount of the catalyst supported on the inner end surface of the outflow side slit.
[4] The intermediate partition wall is provided between an inflow region that is 5 mm from the inner end surface of the inflow side slit, an outflow region that is 5 mm from the inner end surface of the outflow side slit, and the inflow region and the outflow region. The intermediate partition is divided into three regions, and the intermediate partition is further separated from the intermediate position in the longitudinal direction of the intermediate partition by 5 mm from the intermediate position in the longitudinal direction of the intermediate partition, and from the intermediate position. Assuming a central region that is a region between the outflow side end that is a position of 5 mm on the inner end face side of the outflow side slit, the amount of the catalyst carried in the inflow region is reduced in the central region and the outflow region. The honeycomb catalyst body according to the above [3], which is larger than the amount of each of the supported catalysts.
[5] The honeycomb catalyst body according to [4], wherein the amount of the catalyst supported in the outflow region is larger than the amount of the catalyst supported in the central region.
[6] The intermediate partition wall is formed between an inflow region that is 5 mm from the inner end surface of the inflow side slit, an outflow region that is 5 mm from the inner end surface of the outflow side slit, and the inflow region and the outflow region. The intermediate partition is divided into three regions, and the intermediate partition is further separated from the intermediate position in the longitudinal direction of the intermediate partition by 5 mm from the intermediate position in the longitudinal direction of the intermediate partition, and from the intermediate position. Assuming a central region that is a region between the outflow side end that is a position of 5 mm on the inner end face side of the outflow side slit, the amount of the catalyst carried in the outflow region is reduced in the central region and the inflow region. The honeycomb catalyst body according to the above [3], which is larger than the amount of each of the supported catalysts.
In the honeycomb catalyst body of the present invention, at least one slit opening on the side surface of the honeycomb substrate is formed in the honeycomb substrate. Therefore, the exhaust gas flowing into the honeycomb catalyst body of the present invention generates turbulent flow in the slit. In the honeycomb catalyst body of the present invention, the catalyst is supported on the portion where the turbulent flow of the exhaust gas is generated, that is, the end surface of the slit that is the end surface of the partition wall exposed in the slit. The contact efficiency is improved and the exhaust gas purification performance is excellent. Further, the portion close to the slit (including the inside of the slit) has high contact efficiency between the exhaust gas and the catalyst, and the catalyst supported on this portion is easily poisoned by the exhaust gas. And if all of this part of the catalyst is poisoned, the catalyst does not function and the exhaust gas purification performance deteriorates, but the honeycomb catalyst body of the present invention has not only the partition wall surface but also the slit inner end face. In addition, the catalyst is supported, and the amount of the catalyst supported in the portion close to the slit is larger than the conventional amount. Therefore, the honeycomb catalyst body of the present invention can be used for a longer period than the conventional honeycomb catalyst body. That is, in the honeycomb catalyst body of the present invention, the exhaust gas purification performance is hardly lowered even after long-term use. In other words, the honeycomb catalyst body of the present invention has a larger amount of catalyst supported in the portion close to the slit (including the inside of the slit) than the conventional honeycomb catalyst body, so that the purification performance is deteriorated due to poisoning of the catalyst. Can be suppressed.

[1] Honeycomb catalyst body:
One embodiment of the honeycomb catalyst body of the present invention is a
In such a
Further, the portion close to the slit 20 (including the inside of the slit 20) has high contact efficiency between the exhaust gas and the catalyst, and the catalyst supported on this portion is easily poisoned by the exhaust gas. If all of this portion of the catalyst is poisoned, the exhaust gas purification performance deteriorates. However, the
Further, since the purification performance of the

FIG. 2 is a cross-sectional view schematically showing a cross section parallel to the cell extending direction of the honeycomb base material in one embodiment of the honeycomb catalyst body of the present invention.
[1-1] Honeycomb substrate:
As described above, in the
In the honeycomb catalyst body of the present invention, as in the
In the
The amount of catalyst supported on the partition wall is a value measured by image analysis as follows. First, the catalyst-supporting honeycomb structure is cut parallel to the cell extending direction. Next, the cross section is imaged with a scanning electron microscope (SEM), and the obtained image is analyzed. In this image analysis, “the area of the catalyst” is obtained, and this area is set as “the amount of the catalyst supported on the partition walls”. Specifically, by a reflected electron (annular detector) of a scanning electron microscope (for example, a scanning electron microscope “S-3200N (trade name)” manufactured by Hitachi, Ltd.), a range of 100 × magnification, 1200 μm in length × 1000 μm in width. Shoot with. Next, an SEM image covering one intermediate partition wall (representing the whole) is created. Specifically, a plurality of SEM images were photographed at a magnification of 100 while shifting the photographing region for one intermediate partition, and then the plurality of photographed SEM images were combined to represent the entire one intermediate partition. One SEM image is obtained. Next, the obtained image (composite image) is binarized so as to be divided into a catalyst and partition walls, and image analysis is performed, thereby measuring the catalyst area supported on the partition walls. In this way, the amount of catalyst supported on the partition walls is determined.
“Two slits adjacent in the cell extending direction” refers to slits adjacent in the cell extending direction among at least two slits dividing the “one cell”. That is, assuming that the exhaust gas flowing into one cell flows from the inflow end surface to the outflow end surface of the honeycomb base material, the exhaust gas flowing into the one cell passes through at least two slits.
In such a
Specifically, the amount of the catalyst supported on the inflow side slit
As shown in FIG. 3, the
In the honeycomb catalyst body of the present invention, it is further preferable that the amount of the catalyst supported in the outflow region is larger than the amount of the catalyst supported in the central region. That is, it is preferable that the amount of the catalyst supported in each of the inflow region, the outflow region, and the central region is larger in the order of the inflow region, the outflow region, and the central region. By supporting the catalyst in this way, a large amount of catalyst is supported in an area where the contact probability between the exhaust gas and the catalyst is high, and there is an advantage that the purification performance is improved.
In addition, the honeycomb catalyst body of the present invention is also preferably a mode in which the amount of the catalyst supported in the outflow region is larger than the respective amount of the catalyst supported in the above-described central region and inflow region. By supporting the catalyst in this way, a large amount of catalyst is supported in an area where the contact probability between the exhaust gas and the catalyst is high, and there is an advantage that the purification performance is improved.
For example, it is preferable to form 1 to 10 slits, and more preferably 3 to 5 slits. If it is less than the above lower limit, the exhaust gas purification performance by the catalyst may not be sufficiently exhibited. If it is less than the upper limit, the strength of the honeycomb catalyst body may be lowered.
The width of the slit is preferably 1.0 to 10.0 mm, and more preferably 2.5 to 10.0 mm. By setting it as the above range, the contact efficiency between the exhaust gas and the catalyst is increased, so that the purification performance is improved. If it is less than the above lower limit, the contact efficiency between the catalyst and the exhaust gas may decrease, and the purification performance may not be sufficiently exhibited. If it exceeds the upper limit, the pressure loss may increase. Further, the strength of the honeycomb catalyst body may be reduced. The “slit width” is a distance between two end faces (two end faces of the slit) facing each other that constitute the slit.

That is, the honeycomb base material may include an aggregate of a plurality of honeycomb segments and a joint portion made of a joining material that joins the honeycomb segments together.

[1-2] Catalyst:
Examples of the catalyst include a three-way catalyst, a NO X storage reduction catalyst, an oxidation catalyst, and a NO X selective reduction catalyst. In addition to the catalyst described above may be appropriately selected harmful components and soot oxidation, such as in the exhaust gas, a suitable catalyst species purifying NO X.
In addition, when a catalyst is carry | supported by any of two opposing slit inner end surfaces (two end surfaces which comprise a slit), the catalyst carry | supported by the said two slit inner end surfaces is not mutually contacting. That is, a gap is formed between the catalyst supported on the inner end surface of one slit and the catalyst supported on the inner end surface of the other slit. Since the gap is formed in this way, the contact efficiency between the exhaust gas and the catalyst increases when turbulent flow occurs in the exhaust gas in the slit.
The supported amount of catalyst in the whole honeycomb catalyst body is preferably 5 to 300 g / L. If the supported amount of the catalyst in the entire honeycomb catalyst body is less than 5 g / L, the purification performance may be deteriorated. On the other hand, if it exceeds 300 g / L, the pressure loss may increase. “The amount of catalyst supported in the entire honeycomb catalyst body” does not mean the so-called microscopic amount of catalyst supported in the intermediate partition wall or in each region of the intermediate partition wall (inflow region, central region, and outflow region) It is an average value of the catalyst amount in the whole honeycomb catalyst body. Specifically, it is a value obtained by dividing the honeycomb catalyst body into four equal parts in the direction orthogonal to the cell extending direction, measuring the amount of catalyst supported in each region, and then calculating the average of these.
[2] Manufacturing method of honeycomb catalyst body:
The honeycomb catalyst body of the present invention can be manufactured, for example, as follows. First, a kneaded material for preparing a honeycomb base material is prepared, and the kneaded material is formed to prepare a honeycomb formed body (forming step).
Next, the obtained honeycomb formed body (or the dried honeycomb dried body as necessary) is fired to prepare a honeycomb structure (honeycomb structure manufacturing step).
Next, at least one slit is formed on the side surface of the obtained honeycomb substrate before slit formation (slit formation step). The slit may be formed in advance in the honeycomb structure.
Next, a catalyst solution containing a catalyst is applied to the prepared honeycomb substrate to form a coating film of the catalyst solution, and this coating film is dried (catalyst supporting step). In this way, a honeycomb catalyst body is obtained.
Hereinafter, each manufacturing process will be described in more detail.
[2-1] Molding process:
First, in the forming step, a ceramic forming raw material containing a ceramic raw material is formed to form a honeycomb formed body in which a plurality of cells serving as fluid flow paths are formed.
The ceramic raw material contained in the ceramic forming raw material preferably contains at least one selected from the group consisting of a cordierite forming raw material, cordierite, mullite, alumina, titania, silicon carbide, and aluminum titanate. The cordierite forming raw material is a ceramic raw material blended so as to have a chemical composition that falls within the range of 42 to 56% by mass of silica, 30 to 45% by mass of alumina, and 12 to 16% by mass of magnesia. is there. The cordierite-forming raw material is fired to become cordierite.
The ceramic forming raw material is preferably prepared by mixing the ceramic raw material with a dispersion medium, an organic binder, an inorganic binder, a pore former, a surfactant and the like. The composition ratio of each raw material is not particularly limited, and is preferably a composition ratio according to the structure, material, and the like of the honeycomb base material to be manufactured.
When forming the ceramic forming raw material, it is preferable to first knead the forming raw material to form a kneaded material, and the obtained kneaded material is formed into a honeycomb shape. There is no restriction | limiting in particular as a method of kneading | mixing a shaping | molding raw material and forming a clay, For example, the method of using a kneader, a vacuum clay kneader, etc. can be mentioned. A method for forming a kneaded clay to form a honeycomb formed body is not particularly limited, and a conventionally known forming method such as extrusion molding or injection molding can be used. For example, a method of forming a honeycomb formed body by extrusion molding using a die having a desired cell shape, partition wall thickness, and cell density can be cited as a suitable example. As the material of the die, a cemented carbide which does not easily wear is preferable.
The shape of the honeycomb formed body is not particularly limited, and may be a cylindrical shape, an elliptical column shape, a quadrangular column shape, a hexagonal column shape, or the like.
In addition, you may dry the obtained honeycomb molded object after shaping | molding. The drying method is not particularly limited, and examples thereof include hot air drying, microwave drying, dielectric drying, reduced pressure drying, vacuum drying, and freeze drying. Among these, it is preferable to perform dielectric drying, microwave drying, or hot air drying alone or in combination.
[2-2] Honeycomb structure manufacturing process:
Next, the obtained honeycomb formed body is fired to obtain a honeycomb structure.
Further, before firing (main firing) the honeycomb formed body, it is preferable to calcine the honeycomb formed body. Calcination is performed for degreasing. There is no restriction | limiting in particular in the method of calcination, What is necessary is just to be able to remove the organic substance (an organic binder, a dispersing agent, a pore making material, etc.) in a molded object. In general, the combustion temperature of the organic binder is about 100 to 300 ° C., and the combustion temperature of the pore former is about 200 to 800 ° C. Therefore, the calcining conditions are about 200 to 1000 ° C. in an oxidizing atmosphere, 3 to It is preferable to heat for about 100 hours.
Firing of the honeycomb formed body (main firing) is performed in order to sinter and densify the forming raw material constituting the calcined formed body to ensure a predetermined strength. Since the firing conditions (temperature, time, atmosphere) vary depending on the type of molding raw material, appropriate conditions may be selected according to the type. For example, when a cordierite forming raw material is used, the firing temperature is preferably 1410 to 1440 ° C. In addition, the firing time is preferably 4 to 6 hours as a keep time at the maximum temperature.
[2-3] Slit forming step:
Next, at least one slit is formed on the side surface of the manufactured honeycomb substrate using an ultrasonic cutter or the like.
[2-4] Catalyst loading step:
Next, a catalyst liquid containing a catalyst is applied to the honeycomb substrate to form a coating film, and the coating film is dried. In this way, a honeycomb catalyst body can be manufactured.
As a method for applying the catalyst liquid, for example, when the catalyst is supported only on the inflow side slit inner end surface of the inflow side slit inner end surface and the outflow side slit inner end surface, the following method can be employed. For example, after a catalyst liquid containing a three-way catalyst (TWC) is wash-coated on the honeycomb substrate, the catalyst on the inner end face of the slit is blown off with air before the heat treatment. Then, it was set as the method of baking by installing in a drying furnace so that the inner end surface of an outflow side slit may face upwards, and heat-treating at 450-700 degreeC. According to this method, during the heat treatment, a part of the catalyst solution applied to the cell surface moves downward and accumulates so as to cover the inner end surface of the inflow side slit, thereby forming a catalyst solution film. Therefore, the catalyst can be supported only on the inner end face of the inflow side slit.
Further, when the catalyst is supported on both the inner end surface of the inflow side slit and the inner end surface of the outflow side slit, the following method can be employed. That is, after the catalyst is supported only on the inner end face of the inflow side slit by the above-described method, the above-mentioned catalyst liquid is washcoated on the `` honeycomb base material on which the catalyst is supported only on the inner end face of the inflow side slit ''. Before the heat treatment, the catalyst solution on the inner end face of the slit is blown off with air. Then, it installs in a drying furnace so that the inner end surface of the inflow side slit faces upward, and is baked by heat treatment at 450 to 700 ° C. Note that the amount of the catalyst supported can be adjusted by repeating the coating operation a plurality of times.
In addition to the catalyst, the catalyst solution may contain a noble metal, a catalyst auxiliary, a noble metal holding material, and the like. Examples of the noble metal include platinum, rhodium, and palladium. Examples of the catalyst auxiliary include alumina, zirconia, and ceria.
The viscosity of the catalyst solution is preferably 0.5 to 50 Pa · s, more preferably 1.0 to 30 Pa · s, and still more preferably 1.0 to 10 Pa · s. By setting the viscosity of the catalyst solution in the above range, the catalyst is easily supported on the inner end face of the slit.
The coating film made of the catalyst solution is preferably dried under the conditions of 120 to 180 ° C. and 0.5 to 3 hours.

Next, five slits were formed in the obtained “honeycomb base material before slit formation” to obtain a honeycomb base material. The slit was formed using an ultrasonic cutter. In addition, the slits were arranged at equal intervals in the cell extending direction, and formed so as to intersect each other at 90 ° when viewed from the central axis direction of the honeycomb substrate. The adjacent slits (one slit, the other slit) in the cell extending direction intersected at 90 ° when viewed from the central axis direction of the honeycomb substrate. Moreover, the slit width of all the slits was 3 mm. The slits were formed in parallel with the end face of the honeycomb substrate (so that the width direction of the slits was the same as the cell extending direction of the honeycomb substrate). Further, the five slits were formed so as to penetrate the honeycomb substrate. 4 to 6 schematically show the
触媒としては、TWC(三元触媒)を用いた。 Next, a catalyst was supported on the obtained honeycomb base material to prepare a honeycomb catalyst body. As the catalyst, TWC (three-way catalyst) was used. In the method of supporting the catalyst on the honeycomb substrate, the catalyst liquid containing TWC was wash-coated on the honeycomb substrate, and then the catalyst on the inner end face of the slit was blown off with air before the heat treatment. Then, it set to the drying furnace so that the inner end surface of the outflow side slit might face upward, and it was set as the method of baking by heat-processing at 550 degreeC. In this honeycomb catalyst body, the catalyst was supported on the inner end surface of the inflow side slit, and the catalyst was not supported on the inner end surface of the outflow side slit.
The resulting honeycomb catalyst body had a porosity of 35%. The average pore diameter of the honeycomb catalyst body was 5 μm. The porosity and average pore diameter are values measured with a mercury porosimeter. The slit width was 3 mm. The catalyst loading was 200 g / liter. The partition wall thickness was 88.9 μm, and the cell density was 93 cells / cm 2 . 上記濃度の測定には、2007年モデルTOYOTA CAMRY(2.4Lエンジン、PZEV仕様)を用いた。
[Purification performance]
The produced honeycomb catalyst body was measured for the purification rate of nitrogen oxides in the driving mode “US-06” (the driving pattern “US-06” for highways defined by the US Environmental Protection Agency (EPA) in the United States). The purification performance was calculated. Specifically, “the nitrogen oxide concentration before flowing into the honeycomb catalyst body” and “the nitrogen oxide concentration flowing out from the honeycomb catalyst body” were measured. And the purification | cleaning rate of nitrogen oxide was calculated | required. [Purification performance] was evaluated according to the following evaluation criteria based on the obtained purification rate. A 2007 model TOYOTA CAMRY (2.4L engine, PZEV specification) was used for the measurement of the concentration.

In addition, as the “reference value” in Examples 1 to 11, the purification rate of the honeycomb catalyst body of Comparative Example 1 was adopted. As the “reference value” in Example 12, the purification rate of the honeycomb catalyst body of Comparative Example 2 was adopted. As the “reference value” in Example 13, the purification rate of the honeycomb catalyst body of Comparative Example 3 was adopted. Since the purification performance of Comparative Examples 1 to 4 was adopted as a “reference value”, “−” is written in the “evaluation” column of Table 2.
The purification performance was evaluated based on the above criteria and judged. In Table 1, “TWC” of “Catalyst type” indicates a three-way catalyst, and “SCR” indicates a NO X selective reduction catalyst. In Table 2, “catalyst amount ratio” indicates the value of the catalyst amount ratio (catalyst amount in each region / catalyst amount in the center region) with reference to the catalyst amount in the center region. The “catalyst amount reference” in the “center region” column indicates that the catalyst amount in the center region is a reference. In the honeycomb catalyst bodies of Comparative Examples 1 to 4, the amount of the catalyst supported on the intermediate partition walls was uniform. That is, in the honeycomb catalyst bodies of Comparative Examples 1 to 4, the “catalyst amount” of the “inflow region”, “central region (including the central region)”, and “outflow region” of the intermediate partition wall were the same.

Then, it installed in the drying furnace so that the inner end face of the inflow side slit faced upward, and baked by heat treatment at 550 ° C. In this way, a honeycomb catalyst body was produced. In this honeycomb catalyst body, the catalyst was supported on the inner end face of the outflow side slit, and the catalyst was not supported on the inner end face of the inflow side slit. Example 4
First, a honeycomb base material satisfying the conditions shown in Table 1 was produced in the same manner as in Example 1. Next, in the same manner as in Example 1, the prepared honeycomb substrate was wash-coated with a catalyst solution and heat-treated so that the catalyst was supported on the inner end surface of the inflow side slit, and the catalyst was supported on the inner end surface of the outflow side slit. An untreated honeycomb substrate (hereinafter referred to as “inflow side supported honeycomb substrate”) was obtained. Thereafter, the obtained inflow-side supported honeycomb substrate was wash-coated with the catalyst solution again in the same manner as in Example 1. Thereafter, the catalyst solution in the slit was blown off with air. Then, it installed in the drying furnace so that the inner end face of the inflow side slit faced upward, and baked by heat treatment at 550 ° C. In this manner, a honeycomb catalyst body in which a catalyst was supported on the inner end surface of the inflow side slit and the inner end surface of the outflow side slit was produced. That is, in this honeycomb catalyst body, the catalyst is supported on both the inner end surface of the inflow side slit and the inner end surface of the outflow side slit.
(Examples 5-14, Comparative Examples 1-4)
A honeycomb catalyst body was produced in the same manner as in Example 4 except that the conditions were changed as shown in Tables 1 and 2. The produced honeycomb catalyst body was evaluated in the same manner as in Example 1 by measuring “purification performance”. The results are shown in Table 2.
It was confirmed that the honeycomb catalyst bodies of Examples 1 to 14 were excellent in the exhaust gas purification performance as compared with each of the honeycomb catalyst bodies of Comparative Examples 1 to 4 serving as a reference. And since the honeycomb catalyst bodies of Examples 1 to 14 carry the catalyst not only on the surface of the partition walls but also on the end face in the slit as compared with the honeycomb catalyst bodies of Comparative Examples 1 to 4, the honeycomb catalyst bodies can be used even for a long time. It can be seen that the exhaust gas purification performance is unlikely to deteriorate.
