Abstract
【解決手段】複数のセル1を区画形成する多孔質の隔壁2及び最外周に位置し隔壁2より厚い外周壁3を有し、一方の端部が開口され且つ他方の端部が目封止された第1のセル1aと、一方の端部が目封止され且つ他方の端部が開口された第2のセル1bとが交互に配設され、中心軸方向に直交する断面において第1のセル1aの面積が第2のセル1bの面積より大きく、外周壁3が、第1のセル1aの外形に沿う部分が凸状に形成されると共に第2のセル1bの外形に沿う部分が凹状に形成されたハニカムセグメント4を、複数個備え、複数個のハニカムセグメント4が接合部により接合されたハニカム構造体100。

Description
まず、セラミック原料にバインダ、界面活性剤、造孔材、水等を添加して成形原料とする。セラミック原料としては、炭化珪素、珪素−炭化珪素系複合材料、コージェライト、ムライト、アルミナ、スピネル、炭化珪素−コージェライト系複合材料、リチウムアルミニウムシリケート、チタン酸アルミニウム、鉄−クロム−アルミニウム系合金からなる群から選択される少なくとも1種であることが好ましい。これらの中でも、炭化珪素又は珪素−炭化珪素系複合材料が好ましい。珪素−炭化珪素系複合材料とする場合、炭化珪素粉末及び金属珪素粉末を混合したものをセラミック原料とする。セラミック原料の含有量は、成形原料全体に対して30〜90質量%であることが好ましい。
所定数のハニカムセグメントを接合材で接合して、複数個のハニカムセグメントが、互いの側面同士が対向するように隣接して配置されると共に、対向する側面同士が接合部により接合されたハニカムセグメント接合体を形成する。このハニカムセグメント接合体を最終的に得られるハニカム構造体としてもよい。接合部は、対向する側面全体に配設されることが好ましい。接合部は、ハニカムセグメントが熱膨張、熱収縮したときに、体積変化分を緩衝する(吸収する)役割を果たすとともに、各ハニカムセグメントを接合する役割を果たす。
セラミックス原料として、SiC粉、金属Si粉を80:20の質量割合で混合し、これに、成形助材としてメチルセルロース及びヒドロキシプロポキシメチルセルロース、造孔材として澱粉と吸水性樹脂、界面活性剤及び水を添加して混練し、真空土練機により四角柱状の坏土を作製した。
社団法人自動車技術会発行の自動車規格であるJASO規格M505−87に規定されているアイソスタティック破壊強度の測定方法に準じて測定した。
入口ガス温度を900℃、振動加速度を50G、振動周波数を200Hzとし、排ガス浄化装置に加熱した排気ガスを流入させながら、ハニカム構造体の軸方向に、排ガスによる振動を与えた。評価は、300時間後の「ハニカム構造体」の移動量(ずれた量)が、0.2mm未満の場合に「◎」、0.2〜0.4mmの場合に「○」、0.4〜0.6mm(0.4mmを含まず)の場合に「△」とした。300時間後の当接面の移動量が、0.6mm以下であれば実用上問題ないが、0.4mm以下が好ましい。
ハニカム構造体をDPFとして用い、順次、煤の堆積量を増加させて、再生(煤の燃焼)を行い、クラックが発生する限界を確認する。先ず、得られたハニカム構造体の外周に、保持材としてセラミック製非熱膨張性マットを巻き、SUS409製のキャニング用缶体に押し込んで、キャニング構造体とする。その後、ディーゼル燃料(軽油)の燃焼により発生させた煤を含む燃焼ガスを、ハニカム構造体の第1セルが開口する側の端面(一の端面)より流入させ、他の端面より流出させることによって、煤をハニカム構造体内に堆積させる。そして、一旦、室温まで冷却した後、ハニカム構造体の上記一の端面より、680℃で一定割合の酸素を含む燃焼ガスを流入させ、ハニカム構造体の圧力損失が低下したときに燃焼ガスの流量を減少させることによって、煤を急燃焼させ、その後の目封止ハニカム構造体におけるクラックの発生の有無を確認する。この試験は、煤の堆積量がハニカム構造体の容積1リットル当り4g(以下4g/リットル等と表記)から始め、クラックの発生が認められるまで、0.5(g/リットル)ずつ増加して、繰り返し行う。各ハニカム構造体について、再生限界値(初期クラック発生時の煤量)(g/リットル)の測定結果(各ハニカム構造体をそれぞれ5個について(N=5)測定した時の平均値)から求めた。
特開2005−172652号公報に記載の「フィルタの圧力損失測定装置」を用いて、ハニカム構造体の圧力損失を測定した。測定条件としては、流体の流量を10Nm3/分とし、実験時の流体温度を25℃とした。
第1のセルの幅W1、第2のセルの幅W2、隔壁厚さt1、凸状部の隔壁厚さT1、凹状部の隔壁厚さT2、外周壁の凸状部の高さH、凸状部間の距離D1及び凹状部間の距離D2の値を表1に示すように変え、T3は、T1またはT2の内のいずれか厚い方の厚さと同じ厚さとした以外は実施例1と同様にしてハニカム構造体を作製した。実施例1の場合と同様にして、「アイソスタティック強度(アイソ強度)」、「加熱振動試験」、「再生限界」及び「圧力損失」の評価を行った。結果を表1に示す。なお、ハニカムセグメントの底面の外形寸法が、略37mm×37mm(凸部で測定)となるようなセル数を選択して製作した。

- 流体の流路となる複数のセルを区画形成する多孔質の隔壁及び最外周に位置し前記隔壁より厚い外周壁を有し、一方の端部が開口され且つ他方の端部が目封止された第1のセルと、前記一方の端部が目封止され且つ他方の端部が開口された第2のセルとが交互に配設され、中心軸方向に直交する断面において前記第1のセルの面積が前記第2のセルの面積より大きく、前記外周壁が、前記第1のセルの外形に沿う部分が凸状に形成されると共に前記第2のセルの外形に沿う部分が凹状に形成されたハニカムセグメントを、複数個備え、
前記複数個のハニカムセグメントが、互いの側面同士が対向するように隣接して配置されると共に、前記対向する側面同士が接合部により接合されたハニカム構造体。 - 前記外周壁の厚さが前記隔壁の厚さの2倍以下である請求項1に記載のハニカム構造体。
- 前記第1のセルの外形に沿う前記外周壁の厚さが、前記第2のセルの外形に沿う前記外周壁の厚さとは異なる厚さである請求項1又は2に記載のハニカム構造体。
