<P>PROBLEM TO BE SOLVED: To provide a forging device for a semi-solidified metal molded body which can improve the quality of a product obtained by applying the forging molding to the semi-solidified metal molded body by positioning and controlling a movable rod for adjusting the volume of a molding cavity to a lower die. <P>SOLUTION: An upper die 1 is descended by the operation of a hydraulic cylinder 3. The semi-solidified metal molded body 5 is subjected to the forging molding in the molding cavities C1, C2 formed to the upper die 1 and the lower die 2. 本発明は、上下の金型で形成されるキャビティ内に搬入された半凝固金属成形体を鍛造成形する鍛造方法とその鍛造装置に関し、特に、下金型に形成された成形キャビティの内面の一部となる先端面を有する可動ロッドを位置決め制御し、半凝固金属成形体を鍛造成形して得た製品の品質を向上させることができる半凝固金属成形体の鍛造方法とその鍛造装置に関する。

【従来の技術】
従来から、上下2個の金型を用いて、アルミニウム合金などの金属素材を用いて、上下金型で形成されるキャビティ内で圧縮変形し、金型と同一形状の製品を加工する型鍛造が行われている。近年では、例えば、自動車部品などの製造において、部品の軽量化を図るため、金属素材としてアルミニウム合金などが多用され、その製造には、この型鍛造が利用されている。

型鍛造に用いられる金属素材は、液体と固体の場合があり、一般的には、固体の金属素材によって、製品加工されているが、液体である金属溶湯を金型のキャビティに収容し、該金属溶湯を加圧成形する溶湯鍛造も多く利用されている。この溶湯鍛造によって製造された製品の不良率を改善する試みが、種々提案されている。

例えば、上下金型で形成される成形キャビティ内に、射出スリーブに給湯された溶湯金属を加圧成形する溶湯鍛造装置において、上金型の成形キャビティに連通する空間部内で上下するピストンを設けることが提案されている(例えば、特許文献1を参照)。溶湯金属が、該成形キャビティに加圧充填されるときには、該ピストンは、キャビティ面に位置され、キャビティ内の溶湯金属が半凝固状態になったときに、ピストンを引き上げて、低圧の空間部を生成する。この低圧によって、キャビティ内の半凝固金属における低融点成分からなる未凝固金属が該空間部に流入される。これによって、成形された製品の中央部に、低融点成分の偏析が起こることを防止している。

また、下金型のキャビティに給湯された溶湯金属を上金型で直接加圧して製品を成形する鍛造装置において、下金型のキャビティに開口したシリンダ空間内を摺動するバルブと、該バルブが先端に固定されたピストンを有する圧力感知駆動機構とを設けることが提案されている(例えば、特許文献2を参照)。加圧成形時に、キャビティ内の圧力を設定圧に維持するため、設定圧を感知して、シリンダ空間内のバルブを後退させる。これによって、キャビティ内に給湯された溶湯金属量が変動しても、常に設定圧で加圧成形され、過剰な溶湯金属をキャビティ外の空間に逃すことができる。

以上では、溶湯金属を加圧成形する型鍛造の場合であったが、この型鍛造に、液体と固体の中間である半凝固金属を用いることもできる。最近、注目されている新しい成形技術として、チクソキャスティング法、レオキャスティング法等の半凝固金属(スラリ)による成形法がある。これらの成形法は、従来の鋳造法に比べて収縮巣や偏析が少なく、半凝固金属内の金属組織が均一であるために、成形された製品の機械的性質が優れており、しかも、金型の寿命が長いことや、成形サイクルが短いこと等によるコスト低減の利点がある。

そこで、従来の機械撹拌法や電磁撹拌法によらずに、自動的かつ連続的に、簡便容易に、かつ、低コストで、微細かつ球状のチクソ組織を有している半凝固金属の成形体を大量に生産する装置が開発されている。更に、所望の固相率を有する半凝固金属を生成することができる種々の半凝固金属生成装置が提案されている。例えば、レオキャスティング鋳造が本来有する生産性を有効に利用して、鍛造ショットに合わせて連続的に半凝固金属を自動的に生成する半凝固金属生成装置が開発されている(例えば、特許文献3を参照)。

この装置では、溶湯金属を収容する複数の溶湯カップが回転テーブル上に載置されており、該テーブルが、鋳造ショットの速さに合わせて回転される。該テーブルの回転に合わせて、夫々の溶湯カップが段階的に移送され、給湯工程、複数の冷却工程、そして加熱工程で順次処理される。該加熱工程が終了すると、所望する固相率を有する半凝固金属が溶湯カップ内で生成されている。そこで、溶湯カップ内で生成された半凝固金属成形体が、搬出用ロボットによって、成形装置の射出スリーブに搬送され、挿入される。

この様に、この製造装置によれば、回転テーブル上に順次供給される複数の溶湯カップが、各処理工程において順次冷却及び加熱されることにより、鋳造ショットに合わせて、半凝固金属成形体が、自動的に連続して製造される。

【発明が解決しようとする課題】
ところで、この鍛造成形に用いられる半凝固金属成形体では、塊状となっている半凝固金属が持っている熱エネルギーは、成形時の溶湯金属が持っている熱エネルギーに比較して、非常に少なくなっている。そのため、鍛造後の成形品質を高めるには、半凝固金属成形体の鍛造成形において、この少ない熱エネルギーが消失する前に、成形工程を完了していなければならない。そこで、鍛造成形の最終加圧力を達成するためには、0.01秒単位の加圧制御が要求される。

さらに、この最終加圧力は、成形品の投影面積当りで見て、例えば、100〜200MPaの高圧力となる必要がある。一般の自動車部品の成形においても、同様の高圧力が得られなければならない。これまで、この最終加圧力を得る手段として、一般的な油圧プレス装置が使用されている。

また、この半凝固金属成形体の鍛造成形に係る前段階として、特許文献3に開示されているような製造装置において、半凝固金属成形体が、鍛造サイクルに合わせて、連続生産される。生産された半凝固金属成形体が、鍛造装置に、順次搬入されるよになっている。しかし、ここで、順次生産される半凝固金属成形体の品質は、鍛造成形された製品の品質に強く影響を与える。特に、半凝固金属成形体の容積は、鍛造成形の最終加圧力の発生に重要な要素となっている。この容積が変動することによって、最終加圧力が得られなくなるばかりでなく、製品の体積に影響し、製品の品質を維持することができない。

一方、鍛造成形された製品の体積を一定にする鍛造装置が、特許文献1又は2に開示されているが、この鍛造装置における技術を、半凝固金属成形体の鍛造成形に利用しようとしても、これらの鍛造装置では、溶湯金属の圧力によった逃しであるため、最終成形工程における加圧力が変化し、しかも、高い最終加圧力の発生が困難となる。そのため、半凝固金属成形体の鍛造成形では、素材の持つ熱エネルギーが大幅に少ない状態において、加圧力が不安定となり、製品の品質を劣化させるものとなる。

そこで、本発明は、半凝固金属成形体の鍛造成形において、最終加圧力が確保され、しかも、製品の体積が一定に維持されるように、下金型に形成された成形キャビティの内面の一部となる先端面を有する可動ロッドを位置決め制御し、半凝固金属成形体を鍛造成形して得た製品の品質を向上できる半凝固金属成形体の鍛造方法とその鍛造装置を提供することを目的とする。

【課題を解決するための手段】
以上の課題を解決するため、本発明では、上金型と下金型とに形成された成形キャビティ内で半凝固金属成形体を鍛造成形する鍛造方法において、前記成形キャビティに係る面の一部となる先端面が形成された可動ロッドを前記半凝固金属成形体に係る容積調整データで位置決めし、前記成形キャビティの容積を調整して該半凝固金属成形体を鍛造成形することとし、当該半凝固金属成形体の生成工程で得られた成形体計測値と設定された基準値とに基づいて前記容積調整データを演算し、当該半凝固金属成形体の鍛造成形において、前記可動ロッドを該容積調整データで位置決めすることとした。

また、当該半凝固金属成形体の鍛造成形において、前記上金型が前記所定ストローク距離を下降したときのキャビティ内圧力を取得し、該キャビティ内圧力と予め設定された基準圧力との偏差に基づいて前記容積調整データを修正し、次の半凝固金属成形体の鍛造成形において、修正された該容積調整データで前記可動ロッドの位置決めを行うこととし、或いは、前記キャビティ内圧力が最終成形圧力に到達したときの前記上金型のストローク位置を取得し、該ストローク位置と最終型閉ストローク位置との偏差に基づいて前記容積調整データを修正し、次の半凝固金属成形体の鍛造成形において、前記可動ロッドを修正された該容積調整データで位置決めすることとした。

さらに、当該半凝固金属成形体の鍛造成形において、前記上金型が前記所定ストローク距離を下降したときに取得したキャビティ内圧力と予め設定された基準圧力との偏差と、前記キャビティ内圧力が最終成形圧力に到達したときの前記上金型のストローク位置と最終型閉ストローク位置との偏差とに基づいて前記容積調整データを修正し、次半凝固金属成形体の鍛造成形において、前記可動ロッドを修正された該容積調整データで位置決めすることとした。

【発明の実施の形態】
次に、本発明による半凝固金属成形体の鍛造方法及びその鍛造装置に係る実施形態について、図を参照しながら説明する。

先ず、最初に、本実施形態における鍛造成形に用いられる半凝固金属成形体の生成工程を、図8を参照して説明する。図8に示された半凝固金属成形体の生成工程は、本実施形態に係る鍛造成形の前段階となるものであり、前出の特許文献3に開示された半凝固金属成形体を連続生成する製造装置で実行されている。

この製造装置では、溶湯金属を収容する複数の溶湯カップ32が、図示されていない回転テーブル上に載置されており、該テーブルが、鍛造ショットの速さに合わせて回転される。該テーブルの回転に合わせて、夫々の溶湯カップ32が段階的に移送される。計量工程において、溶湯金属が、溶湯容器31から所定量を計測されて給湯される。回転テーブルの回転に伴って、給湯された溶湯カップ32は、回転テーブルの回転により複数の冷却工程を経て、徐々に冷却される。そして、計測工程において、加熱処理が終了すると、所望の固相率を有する半凝固金属成形体が生成され、ここで、種々の計測が行われる。

そこで、溶湯カップ32内で生成された半凝固金属成形体が、図示されていない搬出用ロボットによって、鍛造装置の下金型に形成されているキャビティに搬送される。この様に、この製造装置によって、回転テーブル上に順次供給される複数の溶湯カップが、各処理工程において順次冷却及び加熱されることにより、鍛造ショットの速さに合わせて、当該鍛造成形に適した固相率と容積に調整された半凝固金属成形体が、自動的に連続して製造される。

この製造装置から連続的に供給される半凝固金属成形体の品質は、鍛造成形後の製品の品質に強く影響する。この品質に係る要素には、半凝固金属成形体の生成工程にフィードバックされるものと次の鍛造成形工程に必要なものとがある。ここで、次の鍛造成形工程に必要な要素としては、半凝固金属成形体の固相率情報と容積情報とがある。固相率情報は、半凝固金属成形体の生成工程の制御データとして、また、容積情報は、主として、半凝固金属成形体の鍛造成形工程の制御データとして、リアルタイムに取り込まれる必要がある。

一方、鍛造成形工程の後工程には、鍛造成形された製品の品質検査が行われ、この検査では、製品の内部組織調査と外形寸法チェックが行われるが、鍛造成形システムに直接的及び間接的にフィーバックすることができるのは、外形寸法情報である。この外形寸法情報は、半凝固金属成形体の生成工程における給湯工程にフィードバックされるのが、一般的である。しかし、半凝固金属成形体の鍛造成形では、その応答性が悪く、長期的な良品率の向上につながらない。

さらに、生成された半凝固金属成形体に係る固相率情報を得るには、その計測に時間を要し、即時対応が困難である。そのため、固相率に代る半凝固金属成形体の品質を管理する制御データとしては、キャビティ内のメタル圧に関するデータを管理することが有効となる。

図8に示された半凝固金属成形体の製造装置と、半凝固金属成形体の鍛造装置とが一体的に組み込まれたトータルシステムになっている場合には、生成された個々の半凝固金属成形体に係る容積情報は、生成工程中に取得が可能であり、各半凝固金属成形体の個別のデータとして識別される。この生成工程中において計測が可能な半凝固金属成形体の個々のデータとしては、温度、固相率、容積など、種々あり、半凝固金属成形体の個々の鍛造条件として入力し、鍛造成形された製品の品質を高位安定化させることができる。ここで、本実施形態の鍛造成形の制御には、鍛造成形された製品の品質に最も影響が大きいと考えられる半凝固金属成形体の容積に注目し、この容積変化に対応することとした。

そこで、図1に、本実施形態による半凝固金属成形体の鍛造成形を行う鍛造装置の基本的構成を示しめした。この鍛造装置は、キャビティC1を備えた上金型1と、キャビティC2を備えた下金型2とを有し、キャビティC2内に搬入された半凝固金属成形体5に対し、上金型1が下降されて鍛造成形が行われる。上金型1は、油圧シリンダ3によって上昇又は下降され、そのストロークSが制御される。そして、キャビティC1及びC2の容積と、半凝固金属成形体5の体積とは、上金型1が下降制御されて型閉状態になったとき、半凝固金属成形体への加圧力が設定された最終加圧力に到達するように設計されている。

この様な鍛造装置において、下金型2の下面側に、本実施形態の特徴となるキャビティ容積の調整手段が設けられている。このキャビティ容積の調整手段は、基本的には、ロッド位置調整装置4であり、ロッド位置調整装置4は、可動ロッド41の位置を調整し、その位置を保持する機能を備えている。可動ロッド41は、下金型2の下部に設けられ、キャビティC2に開口した空間部を上下に摺動される。そして、可動ロッド41の先端部は、キャビティの内面の一部を形成している。従って、可動ロッド41が上下することにより、キャビティの容積が可変される。

図8において、上金型1が下降し、半凝固金属成形体に対する鍛造成形の途中の状態にある上金型を、破線で示している。その状態における上金型1の下面と下金型2の上面との距離、つまり、ストローク偏差を、ΔSで表している。ΔS=0のときが、型閉状態を示している。そして、可動ロッド41の調整量をXとし、X=0のときが、可動ロッド41の先端部が、キャビティ内面と一致している。

次に、図1に示された鍛造装置に備えられた可動ロッド41の位置調整について説明する。先ず、キャビティC2に半凝固金属成形体が搬入されたとき、図8に示された半凝固金属成形体の製造装置における計測工程で得られた当該半凝固金属成形体に係る容積情報を取得する。ここで、鍛造成形の前段階における計測工程において、生成された半凝固金属成形体の体積を、直接的に計測することは、難しいので、簡単に計測可能な当該半凝固金属成形体の重量を計測し、(体積)=k×(重量)として、容積情報として、重量Wで代用する。

そこで、取得した当該半凝固金属成形体に係る重量と、予め設定されている基準容積値とを比較し、可動ロッド41の位置調整用の制御値を算出する。この算出手法としては、可動ロッド41の調整ストローク量をX、基準容積値をW0、計測工程で求めた実容積値(実重量計測値)をWとしたときに、

この関係に従って、重量偏差(W0−W)を横軸として、可動ロッドの調整ストローク量の変化を、図2に示した。ここで、定数αの大きさは、ロッド位置調整手段の機械的寸法などによって決まり、定数βは、重量の変動に比例しない部分に係る半凝固金属成形体の圧縮率を設定するものであり、例えば、半凝固金属成形体の鍛造比が設定される。定数βの大きさによって、図2に示されるように、破線による直線から、細い実線による直線までの範囲で、上記の関係式がグラフ上で上下する。

なお、基準容積値W0については、調整ストローク量が、負にならないように、つまり、可動ロッドが、キャビティ内面より突き出ることがないように、算出したストローク量の、例えば、95%の大きさに、予め設定される。これは、可動ロッドの先端部が、成形された製品の内部に入らないようにして、不良品になることを防止している。

上記関係式が、図2において、太い実線の直線で表せたとしたとき、ある重量偏差が(W0−W)であった場合、調整ストローク量Xが、図示のように、X0のときには、搬入された当該半凝固金属成形体によって鍛造成形された製品の体積が、キャビティの容積に一致し、設定された最終加圧力が加えられたものであるといえる。調整ストローク量Xが、増大する方向あれば、搬入された半凝固金属成形体のメタル量が過多となっており、また、減少する方向であれば、そのメタル量が不足していることを示している。

以上の様に、本実施形態の鍛造装置では、キャビティ容積を調整できる可動ロッドが設けられているので、鍛造成形の前段階で生成された半凝固金属成形体に対して鍛造成形するとき、当該半凝固金属成形体に係る容積情報を取得し、この容積情報に基づいて、上記関係式に従って調整ストローク量が演算される。そして、演算された調整ストローク量に応じて、可動ロッドの位置が調整、保持されたうえで、当該半凝固金属成形体の鍛造成形が実行されるので、当該半凝固金属成形体の体積が変動していても、鍛造成形された製品の体積値は、設計値を満足しており、製品の品質を向上することができる。

なお、本実施形態の鍛造装置では、半凝固金属成形体に係る容積情報が上流工程から取得されて、当該半凝固金属成形体に係る鍛造成形時におけるキャビティ容積の調整に反映されるところから、上述した可動ロッドの位置調整の制御を、直接フィードフォワード制御ということができる。

ところで、この直接フィードフォワード制御では、上流工程で得られる容積情報として、生成された半凝固金属成形体の個々の重量を代用していた。この代用は、(体積)=k・(重量)の関係が成立することを前提とするものであった。この関係を成立させるには、半凝固金属成形体の温度、結晶組成、比重などが一定に管理されていることを必要とする。実際には、これらを、精緻に一定に管理することは難しく、素材の特性、環境温度、設備のバラツキなどで微小に変化する。前述したように、これらの条件を、直接フィードフォワード制御の制御データとして取り込むには、非現実的である。

しかし、これらの条件の変化は、急変するものではなく、比較的緩やかに変化するので、前サイクルの鍛造成形状態が把握して、次サイクル鍛造成形に反映することは、次サイクルにおける鍛造成形時のキャビティ容積の修正に、有効な手法となる。そこで、本実施形態による鍛造装置では、鍛造成形におけるキャビティ容積のより精度向上を目指し、製品の品質向上を図るため、この直接フィードフォワード制御を、可動ロッド位置の粗調整と位置付け、さらに可動ロッド位置を微調整する間接フィードフォワード制御といえるロッド位置調整制御を採用することとした。

この間接フィードフォワード制御においては、当該半凝固金属成形体の鍛造成形工程におけるメタル圧と、鍛造成形完了時における油圧シリンダのストロークとに基づいて、次の半凝固金属成形体に係る鍛造成形時のキャビティ容積の調整制御を行うようにした。この調整制御に対する基本的考え方を説明するため、図3に、油圧シリンダのシリンダストロークに対するキャビティ内の加圧力の変化をグラフで示した。

図3において、横軸は、油圧シリンダ3のシリンダストロークSを、そして、縦軸は、キャビティ内の圧力Pを夫々示している。シリンダストロークSは、油圧シリンダ3に取付けられているシリンダ位置を検出する上金型位置検出器によって、計測され、圧力Pは、ロッド位置調整装置4の可動ロッド41に関連して取付けられたキャビティ内圧力検出器で計測される。

図3に示された太い実線による曲線は、鍛造成形される半凝固金属成形体の体積が、鍛造成形のキャビティ容積の設計値に合致している場合であって、その曲線は、理想的なシリンダストロークに対するキャビティ内の加圧力特性を示している。この場合は、キャビティ内に、搬入された半凝固金属成形体のメタル量が適切であり、シリンダストロークがSmaxのとき、つまり、上下金型の型閉状態ΔS=0で、最終加圧力Pmaxに到達している。

ところが、搬入された半凝固金属成形体のメタル量がキャビティ容積に対して不足している場合には、図3において破線で示されるように、加圧後における上下金型は合さって、型閉状態になり、シリンダストロークSが、Smaxになるが、加圧力Pは、最終加圧力Pmaxには、到達しない。例えば、シリンダストロークSのSmaxより短い位置に基準位置S0を設け、この基準位置S0における理想的特性曲線に従った基準加圧力をP0とすると、そのメタル量が不足している場合には、基準位置S0における加圧力Pは、基準加圧力P0を圧力偏差ΔPだけ下回ったものとなる。
