本発明は、家電製品などに用いられるマグネシウム合金部品等に関し、特に薄肉で複雑な立体形状を有する部品とその製造方法に関する。

【従来の技術】
マグネシウム合金は、他の金属と比較して、軽量、高強度であり、電磁波遮蔽性、振動減衰性、機械加工性にも優れることから、家電製品、事務機器、通信機器、その他各種機器の外装部品や内部機構部品に広く利用されている。
従来、マグネシウム合金からなる部品は、主にダイカスト、チクソモールドなどの鋳造法で製造されている。また、圧延板材を温間で絞るプレス成形(非特許文献1)、立体的なMDプレーヤ部品を鍛造するプレスフォージング(特許文献1)なども行われている。

展伸板材の塑性加工方法のうち、温間絞り成形は、他の方法に比べ、板厚みの薄肉化が容易である、成形品の表面欠陥が少ないなどの利点がある。しかし、他の部品との締結や位置決めのためのボスやリブ、製品デザインとしての凹凸を成形することができないため、設計の自由度が非常に少ないという問題点がある。一方、展伸板材の塑性加工方法のうち、プレスフォージングを含む温間鍛造法によれば、立体的な部品を成形できるが、板厚みが薄い場合には、いくつかの問題点を有する。マグネシウム合金の温間鍛造加工における問題点について、図8を用いて説明する。

図8(a)において、素材板801には、アルミニウムを約3重量%、亜鉛を約1重量%含み、残部がマグネシウムからなる展伸材「AZ31B」などが用いられる。素材板801は、最終形状に適した形状に打ち抜かれている。素材板801を300〜450℃に加熱しておき、プレス機のボルスタに設置され、予め300〜450℃に加熱された下型802にセットする。下型802の表面には、溝802cが設けられている。この状態で、同じく昇温された上型803で素材板801を上から加圧する(後方押し出し鍛造)。このとき、金型802および803もしくは素材板801の表裏面には、潤滑離型剤(黒鉛やニ硫化モリブデン)を噴霧しておく。

このような加工により、素材板801が塑性変形して、溝802cに素材板の一部が流れ込み、リブ801aが形成される。この方法でマグネシウム合金を鍛造すると、肉厚0.5mm程度の板面上に、高さ10mm以上のリブ801aを形成することは可能である。しかし、素板材801の肉厚が薄い場合やリブ801aの高さが高い場合には、リブ801aの裏面に、ヒケ801dが発生しやすいという問題がある。

これを解決する手段として、図8(b)に示すような下型812および上型813を用いることが提案されている(特許文献2)。下型812の表面には、溝812cおよびその周囲に高さの低い凸部812bが形成されている。しかし、この方法では、素材板811に形成されるリブ811aの周囲に、浅い窪み811dが形成されてしまう。

また、図8(c)に示すような下型822および上型823を用いることも提案されている。上型823の表面において、下型822の表面に設けられた溝822cと対向する位置には、凸部823bが設けられている。凸部823bは、素材板821に形成されるリブ821aの裏面を押圧する。しかし、この方法でも、リブ821aの裏面に窪み821dが形成されてしまう。

本発明は、上記問題点を鑑み、素材板の一部を塑性流動させて凸部を形成するマグネシウム合金部品の製造方法において、凸部の裏面に凹部、ヒケ、窪みなどが形成されることを防ぎ、高精度な立体形状を有するマグネシウム合金部品を提供することを主な目的とする。

【発明の実施の形態】
本発明のマグネシウム合金部品の製造方法は、マグネシウム合金板材に、その厚さ方向の荷重を印加して、凸部を形成する工程を有する。マグネシウム合金板材に荷重を印加する工程は、例えば、上型と下型からなる一対の金型を用いて行うことができる。前記工程において、板材表面の凸部を形成しようとする領域近傍における材料の流動性を大きくし、その裏面近傍における材料の流動性を小さくすることにより、凸部の裏面に凹部、ヒケ、窪みなどを有さないマグネシウム合金部品を得ることができる。すなわち、一回の加圧工程で、金型が有するキャビティの形状通りの成形品を得ることが可能となる。

裏面が平坦である凸部を有する薄板状のマグネシウム合金部品を、上記方法で製造する場合、凸部の厚さ方向における断面においては、凸部の表面から裏面に移動するに従い、凸形状の鍛流線の高さが徐々に減少している。そして、凸部の裏面近傍では、鍛流線がほぼ直線的となる。一方、材料の流動性を制御せずに、マグネシウム合金板材に、その厚さ方向の荷重を印加すると、凸部の裏面近傍においても、シャープな凸形状の鍛流線が観測される。
なお、鍛流線は、凸部の厚さ方向における断面を鏡面加工し、適切なエッチング処理を施すことにより、観測することができる。

材料の摩擦抵抗が小さくなると、材料の流動性は大きくなり、滑らかに流動して金型凹部に材料が流れ込み易い。一方、材料の摩擦抵抗が大きくなると、材料の流動性は小さくなり、元の形状を崩しにくく、凹部、ヒケ、窪みなどを形成せずに、平坦となり易い。

板材表面の凸部を形成しようとする領域近傍における材料の摩擦抵抗を小さくするには、前記表面領域と金型との摩擦係数を小さくすればよい。また、前記表面領域の裏面近傍における材料の摩擦抵抗を大きくするには、その裏面と金型との摩擦係数を大きくすればよい。なお、前記表面領域と金型との摩擦係数と、前記表面領域の裏面と金型との摩擦抵抗との差は、0.2以上であることが好ましく、0.4以上であることがより好ましい。

板材表面の凸部を形成しようとする領域と金型との摩擦係数を小さくするには、前記表面領域またはその領域を加工する金型表面領域に塗布する潤滑剤の量を多くすることが有効である。一方、前記表面領域の裏面またはその裏面と接する金型表面領域に塗布する潤滑剤の量は、少なくするか、もしくは潤滑剤を塗布しない。潤滑剤の塗布量が多い位置では、板材と金型との摩擦係数が減少し、材料の流動性が大きくなる。一方、潤滑剤を塗布しないか、もしくは塗布が微量である位置では、板材と金型との摩擦係数は大きいままである。
また、板材または金型表面に塗布する潤滑剤の種類を変えることにより、板材表面の凸部を形成しようとする領域と金型との摩擦係数を、前記凸部を形成しようとする領域の裏面と金型との摩擦係数よりも小さくすることもできる。

表裏面とも凸形状となる板材部分や、片面が凸形状でその裏面が凹形状となる板材部分では、表裏面における摩擦係数を小さくすることが好ましい。また、表裏面とも平坦となる板材部分でも、表裏面における摩擦係数を小さくすることが好ましい。板材の位置に応じて、金型との摩擦係数を変化させるには、板材または金型表面に塗布する潤滑剤の量を、パターン塗工などにより、変化させることが有効である。

図1(a)に、本発明の方法で好適に製造し得るマグネシウム合金部品10の一例を示す。マグネシウム合金部品10の表裏には、リブやボスが乱立しており、複雑な形状を有する。このような形状の部品を成形する場合には、低摩擦係数が求められる領域に応じた開口12を有する図1(b)に示すようなマスキング治具11を用い、開口12から露出する領域に潤滑剤を塗布する。また、同様のマスキング治具で、金型表面を覆い、金型上に潤滑剤をパターン塗工してもよい。潤滑剤を塗布した部分には、厚み1〜3μmの段差が形成され得るが、この程度の段差であれば、成形品に求められる寸法精度から考えて問題はない。

板材表面の凸部を形成しようとする領域と金型との摩擦係数を小さくするために、凸部を形成する一方の金型の凹部およびその近傍に、板材との摩擦係数を低減するためのコーティングを施してもよい。このようなコーティングは、ダイヤモンドライクカーボン(以下、DLCという)、TiCN、CrN、二硫化モリブデンおよびポリテトラフルオロエチレン(以下、PTFEという)よりなる群から選ばれる少なくとも1種からなることが好ましい。DLC、TiCN、CrN、およびPTFEの摩擦係数を含む物性値を表1にまとめて示す。

一方、他方の金型の凸部の裏面と接する表面領域には、コーティングを施さないか、もしくは板材との摩擦係数を低減する効果の小さいコーティングを施す。上記以外の金型表面には、板材との摩擦係数を小さくする表面処理を施すことが好ましい。

板材表面の凸部を形成しようとする領域と金型との摩擦係数を小さくするために、板材そのものの表面に、金型との摩擦係数を小さくするための処理を施してもよい。このようなコーティングは、ニ硫化モリブデン、グラファイトおよびフッ素樹脂よりなる群から選ばれる少なくとも1種からなることが好ましい。一方、その表面領域の裏面には、摩擦係数を小さくするための処理を施さないか、もしくは摩擦係数を小さくする効果の小さい表面処理を施す。

図2に、ポータブルタイプのMDプレーヤ、DVDプレーヤ、ノートパソコン等の外装部品として用いられるマグネシウム合金部品の一例を示す。マグネシウム合金部品20の内側には、締結のためのボス、強度アップや部品仕切りのためのリブなどがたくさん設けられているが、このような部品の外側は、概して突起のない平坦面からなる。従って、このような部品を成形する場合には、素材板の片側全面に低摩擦係数とするための処理が施されていれば良い。また、成形品の形状に合わせて打ち抜く前のコイル状素材板を製造する段階で、その片面に上記のような処理を施すことが効率的であり、低コストで実施可能である。

本発明の実施に好適なマグネシウム合金板材の厚さは、得に限定されないが、得に好適な厚さは0.5〜2mmである。また、その好ましい組成としては、アルミニウム含有率2.5〜3.5重量%および亜鉛含有率0.5〜1.5重量%であり、残部がマグネシウムである組成などが挙げられるが、これらに限定されず、どのようなマグネシウム合金に本発明を適用しても、凸部の裏面に凹部、ヒケ、窪みを有さない、もしくはそれらの欠陥が低減されたマグネシウム合金部品を得ることができる。

【実施例】
以下に、本発明を実施例に基づいて具体的に説明する。
実施例1から実施例4を通して、素材板には、アルミニウム含有量が約3重量%、亜鉛含有量が約1重量%、残部がマグネシウムである市販の展伸用マグネシウム合金(AZ31B合金)の圧延板(厚み0.8mm)を用いた。加工方法、加工装置についても、特に言及しない限り、実施例1から実施例4まで共通である。

《実施例1》
上記素材板を立体的形状に成形する加工方法について、図3を参照しながら説明する。図3は、板材にリブを成形する金型とプレス機の一部を示す。
プレス機は、ボルスタ311、ボルスタ311の上方に配置されたスライド312、スライド312に締結されているダイセット313およびボルスタ311に締結されているダイセット314からなる。ダイセット314には下金型315が、ダイセット313には上金型316が設置されている。各金型には、加熱用の棒状ヒータ318および熱電対319が組み込まれており、ヒータ318への投入電流を制御する温度コントローラ(図示しない)によって、金型は所定温度に制御される。下金型315には、幅0.5mm、深さ2mmの溝320が複数本切られており、この部分に素材が流入することにより、同形状のリブを有するマグネシウム合金部品が形成されるように型設計されている。一方、上金型316の下端面は平坦であり、製造されるマグネシウム合金部品のリブを有する面の裏面は平坦面となる。

上金型316のパンチ部の寸法は、下金型315のキャビティ側壁との間に0.2mm程度の隙間を形成するように設計されている。素材板310が押し潰されたとき、余肉は隙間からキャビティ外に出られるようになっている。また、下金型315には、鉛直方向に下金型315を貫通する突き出しピン317が数本配置されている。突き出しピン317は、その下端部に連結されているバネ321の反発力によって、成形された部品を下金型より離型する役割を果たしている。

マグネシウム合金は、六方最密格子構造であり、常温では変形しにくいが、温度を200℃以上に上げると、その変形能が急激に増す性質がある。したがって、マグネシウムの温間または熱間鍛造は、通常250〜450℃程度の温度域で行われる。

本実施例では、上下両金型の温度を予め300℃まで加熱した。また、形成されるリブの付け根部のRは、ダイカストや樹脂成形品の設計に合わせて、R0.2以下とした。下金型のキャビティ形状は、四隅にR1の円弧をもつ対辺距離30mmの正方形とし、素材板であるマグネシウム合金板は、キャビティとほぼ同じ形状に打ち抜いた。
また、本実施例では、成形時のスライド高さを制御するために、最大加圧力60トンのACサーボプレスを用いた。ただし、プレス機の種類は特に限定されず、液圧プレスや機械式プレスを用いても同様の成形が可能である。

次に、成形の手順について説明する。
まず、二硫化モリブデンを潤滑離型剤として裏表両面に同量ずつ塗布した素材板310を下金型315内に収めた。マグネシウム合金は比熱が小さいため、厚さ0.8mmの板材であれば、数十秒で金型と同じ温度まで昇温される。
素材板310が昇温したら、プレス機を稼働させることによって、素材板310にその厚さ方向の荷重を印加した。素材板310の厚みが0.65mm程度まで変形したところで、下金型315に形成された溝320に合金材料が流れ込むと考えられる。
その後、成形品を突き出しピン317によって離型した。その結果、図4に示すような複数本の薄肉リブ41を有する薄板状のマグネシウム合金部品40が得られた。

しかしながら、薄肉リブ41の裏面を観察したところ、図8で説明したように、形成された幅0.5mm、高さ2mmのリブの裏面に、深さ0.6mm程度、最大幅0.6mm程度のヒケが発生していた。ヒケの発生は、成形するリブ幅と素材板310の厚みとの比(リブ幅/素材板厚み)によって変化した。表2に、リブ幅と、素材板厚みと、ヒケの発生状況との関係を示す。表2は、(リブ幅/素材板厚み)>0.6の場合にヒケが発生することを示している。

リブのうち、ヒケの発生した部分を、リブの長手方向に対して垂直に切断し、断面を鏡面加工してから、ピクリン酸、酢酸、エタノールおよび純水を調合して作られたエッチング液で断面を洗浄し、金属組織を顕微鏡で観察した。その結果、ヒケが発生している裏面からリブの中心に向かって材料が流れ込んだことを示す鍛流線が観察された。観測された断面の顕微鏡写真を図5に示す。また、鍛流線50の方向を白抜矢印で示す。リブ51は下方を向いており、リブ51の裏面からリブの中心に向かって、大きなヒケ52が見られる。

次に、素材板表面の凸部を形成しようとする領域近傍における材料の流動性と、その裏面近傍における材料の流動性との間に、差異を与えるために、素材板の凸部を形成しようとする領域に、二硫化モリブデンを塗布し、その裏面には何も塗布せずに成形を行った。その結果、得られた成形品のリブの裏面には、凹部、ヒケ、窪み等は見られなかった。また、リブ幅を1.0mmとし、(リブ幅/素材板厚み)を1.25まで大きく設定した場合においても、ヒケ等は見られなかった。

得られた成形品の凸部の断面における鍛流線を、上記と同様の方法で観察した。観察された断面を図6に示す。また、鍛流線の方向を白抜矢印で示す。図6では、リブ61は下方を向いており、上方に位置するリブの裏面に凹部、ヒケ、窪み等は見られない。また、下方の鍛流線60xの形状は、リブの中心に向かって材料が流れ込んだことを示しているが、凸形状の鍛流線の高さは、リブの裏面に向かうに従って徐々に減少しており、リブ61の裏面近傍では、鍛流線60yはほぼ直線的である。直線的な鍛流線60yは、リブの裏面近傍では、材料の摩擦抵抗が大きく、流動性が小さかったことを示している。

《実施例2》
本実施例では、図3の下金型315のみを入れ替えた。本実施例で用いた下金型は、金型材であるSKD61の表面上にDLC膜を形成したものである。DLC膜の厚みは1〜3μmであり、表2に示すように、摩擦係数は0.1程度と言われている。DLC膜を有さない金型表面の摩擦係数は0.5以上であると思われる。

この金型を用いて、実施例1と同様にして、素材板の成形を行った。但し、本実施例では、摩擦係数の影響をより顕著に出すために、実施例1で素材板の表裏面に塗布した潤滑剤は用いなかった。その結果、本実施例では、実施例1に比べて若干成形荷重が大きくなったが、幅0.5mm、高さ2mmのリブが形成でき、かつリブの裏面にはヒケ等が発生しなかった。

《実施例3》
本実施例では、素材板の凸部を形成しようとする片面全面に、日本パーカライジング(株)が提唱する表面処理(鍛造用潤滑剤ファインリューベE700シリーズ)を施した。図7に、表面処理を施した素材板の断面模式図を示す。素材板70の片面には、化成皮膜71が設けられており、その上に、固体潤滑剤72が塗布さられている。固体潤滑剤72は、ニ硫化モリブデン、グラファイト、フッ素樹脂などからなり、膜厚は3〜10μm程度で、摩擦係数は0.05〜0.15である。

この素材板を用いて、実施例1と同様に成形を行った。但し、本実施例では、摩擦係数の影響をより顕著に出すために、実施例1で素材板の表裏面に塗布した潤滑剤は用いなかった。その結果、本実施例では、実施例1に比べて若干成形荷重が大きくなったが、幅0.5mm、高さ2mmのリブが形成でき、かつリブの裏面にはヒケ等が発生しなかった。

【発明の効果】
以上のように、本発明によれば、素材板の一部を塑性流動させて凸部を形成するマグネシウム合金部品の製造方法において、凸部の裏面に凹部、ヒケ、窪みなどが形成されることを防ぎ、高精度の立体形状を有するマグネシウム合金部品を提供することができる。本発明によれば、1回のプレス工程で、高精度の立体形状を有するマグネシウム合金部品を提供することも可能である。
