本発明は、粉体あるいは粉粒体を圧縮成形して成形体を製造する振動衝撃圧縮成形機に関する。

【従来の技術】
石炭火力発電所から排出される石炭灰はかなりの量がセメント原料やコンクリートの混和材等の用途に利用されているが、すべてを有効利用することはできず、残りについては、埋立て処分されている。又、都市ごみ焼却灰や下水汚泥の焼却灰については、その殆どが埋立て処分されている。

しかし、近年、廃棄物の埋立て処分量が増大するに及んで、処分場を新設する敷地を確保することが非常に困難になっている。このため、焼却灰を減容化させる処理をしたり、焼却灰の埋立て量自体を減少させることにより、処分場の使用期間が延びるようにし、その延命化を図らなければならない状態になっている。又、ほぼ時を同じくして資源リサイクルの必要性が叫ばれるようになり、焼却灰を有効利用すると共に、その埋立て量を減少させるための検討が行われている。焼却灰の用途としては、その一つに、土木建築用の資材や人工漁礁などの成形体が挙げられている。

焼却灰から上記のような成形体製造する装置の一つとして、粉体あるいは粉粒体を振動衝撃圧縮成形して成形体を製造する成形機がある(例えば、特許文献1参照)。特許文献1に記載の成形機は、垂直方向の振動を発生させる加振器を備えた振動テーブルと、上下に設けられた開口に可動状態に嵌めこむ上端板(上板)と下端板(下板)を有する金型と、この金型を上方から押圧するエアシリンダーを備えたものである。この成形機の金型に粉体あるいは粉粒体を入れて振動テーブル上に載置し、加振器を起動させることにより密度が大きい成形体が得られる。

【発明が解決しようとする課題】
しかし、特許文献1に記載の振動衝撃圧縮成形機を使用した場合、大きな成形体を製造しようとすると、十分な圧縮成形が行われないという問題が発生する。例えば、歩道用タイル程度の大きさ(例えば、30cm×30cm)を製造した場合には、十分に圧縮成形された密度が大きい成形体が得られるが、土木建築用の大型の資材や人工漁礁などの大型の成形体を製造しようとした場合、圧密された状態になっていない部分が存在し、成形体としての体を成すようなものは得られない。

本発明は、大型の成形体を製造した場合にも、十分に圧縮成形された密度の大きい成形体が得られる振動衝撃圧縮成形機を提供することを目的とする。

【課題を解決するための手段】
大型の成形体を製造した場合に、原料が十分に圧縮されないのは、原料が圧縮される際に、その中に含まれている空気が抜けきれないためである。振動衝撃圧縮成形機においては、原料が成形される際に、その圧縮に伴って排除される空気は金型の枠体と上板及び下板との間隙(金型の内周の間隙)から排出されるが、原料の圧縮成形が極めて短時間(10秒程度)で行われる。このため、大型の成形体を製造する場合には、上記金型の間隙から離れた箇所の空気が排出されなくなって、圧密されない部分ができてしまう。

例えば、大きさが1.5m×1.5mで、重量が2トン程度の大型の成形体を振動衝撃圧縮により製造する場合、金型に充填した原料の体積が約2/3程度に減少するので、10秒程度の時間内に、約500リットルにも及ぶ多量の空気を金型の間隙から排出しなければならない。しかし、このようなことは起こり得ない。

本発明は、上記のような検討と試験を行った結果に基づいてなされたものであり、大型の成形体を製造する場合であっても、原料の圧縮に伴って排除される空気を容易に排出することができる金型を備えた振動衝撃圧縮成形機である。

すなわち、請求項1に記載の発明は、垂直方向の振動を発生させる加振器を備えた振動テーブルと、枠体と上板と下板からなり、原料を充填して前記振動テーブル上に載置する金型と、この金型を上方から押圧するエアシリンダーを備えた振動衝撃圧縮成形機であって、前記上板及び下板に、原料の圧縮に伴って排除される空気を排出させる流路が設けられていることを特徴としている。

【発明の実施の形態】
図1は本発明に係る振動衝撃圧縮成形機の基本的な構成を示す図である。図1において、10はその下面に垂直方向の振動を発生させる加振器11を備えた振動テーブル、12は原料を充填して振動テーブル10上に載置する金型、13は金型12を上方から押圧するエアシリンダー、14はエアシリンダーのピストンロッド、15はエアクッションである。

上記構成の振動衝撃圧縮成形機は、垂直方向に振動する振動テーブル10と、金型12を上方から押圧するエアシリンダ13を協働させて金型12内の原料を圧縮するようになっている。振動テーブル10は複数のエアクッション15を介して基礎フレーム16の上に設けられ、垂直方向に振動可能になっている。エアクッション15内は所定の空気圧に調整されており、その空気圧を調整することにより振動テーブル10の振幅と振動数が調整できるようになっている。振動テーブル10の下面には2基の加振器11が設けられており、加振器11にはそれぞれ偏心している錘(図3の17参照)が取り付けられている。2基の加振器11の錘は互いに逆方向に回転するモータによって回転駆動され、これにより振動が発生する。このとき、2基の加振器11の錘が互いに反対方向に回転するので、水平方向の力が相殺されて、振動テーブル10には垂直方向の正弦波状の振動のみが発生する。

図2は図1の装置の一部を模式的に示した断面図である。図2において、10は振動テーブル、12は枠体20と上板21と下板22からなる金型、13はエアシリンダー、14はエアシリンダーのピストンロッドである。60は原料を示す。

この振動衝撃圧縮成形機により成形体を製造する場合、原料60を充填した金型12を振動テーブル10の上に載せ、エアシリンダー13を作動させる。ピストンロッド14が降下して金型の上板21に接し、上板21がエアシリンダー14に設定された圧力で押圧される。これによって、振動テーブル10と金型12とエアシリンダー13が一体になり、2基の加振器を起動することにより金型12内の原料が圧縮成形される。

図3は図1及び図2に示す振動衝撃圧縮成形機による圧縮成形の原理を示す図である。図3において、10は振動テーブル、12は枠体20と上板21と下板22からなる金型、14はエアシリンダーのピストンロッド、17は加振器の錘、60は原料を示す。

2基の加振器のモータを起動すると、モータの回転に伴って振動テーブル10が振動する。モータを比較的低速度で回転させた場合には、振動テーブル10の振動にともない金型12も一緒に振動する(図中▲1▼の状態)が、モータを高速度で回転させると、振動テーブル10の振動に金型12がついて行けなくなり、振動テーブル10と金型12の動きにずれが生じ、振動テーブル10と金型12が離れた状態になる(図中▲2▼の状態)。ピストンロツド14で押されている金型12が振動するのは、エアシリンダーに加えられた空気圧が復元力として働くためである。

振動テーブル10の振動に伴ない、振動テーブル10とピストンロツド14で押されている金型12が何回かに1回お互いに離れる方向に運動し、次の瞬間に、お互いに衝突する動作、すなわち金型12が振動テーブル10に叩きつけられる動作が起こる(図中▲3▼の状態)。この叩きつけの動作は何回か繰り返される。この叩きつける動作により、急激な加速度の変化が発生して、混合原料14が圧縮される。この際の加速度は、条件によっては、数千Gにも及ぶ。

上記のように、振動衝撃圧縮成形におては、金型が振動テーブル10に叩きつけられることにより金型内のすべての原料に均一に下方向の急激な加速度が働くので、通常の一軸圧縮成形機を使用するプレス圧縮の場合のような、金型に加えた圧縮力が金型の内壁にも作用してしまう、所謂ブリッジング現象が起こることがなく、金型内の原料が均一に圧縮される。このため、密度が大きく、かつ密度の分布が均一な成形体が形成される。

次に、空気排出流路が設けられた上板及び下板の構成について説明する。まず、上板の構成に係る実施の形態の説明を図4〜図8に基づいて行う。なお、以下で説明する図5〜図8において、図4と同じ構成に係る部分については、同一の符号を付し説明を省略する。

図4は上板の構成に係る第1の実施の形態を示す図で、(a)図は上板の縦断面を示し、(b)図は上板の下面を示す。図4において、20は金型の枠体、21は上板である。60は原料を示す。上板20の下面には複数の溝34が碁盤の目状に設けられており、この溝34は何れも上板20の端まで形成されている。このため、溝34によって形成された空間が枠体20と上板21との間隙50に繋がっており、金型の内周から離れた箇所で排除された空気も、上板の溝34を通って金型の内周部の間隙50へ到達することができる。従って、溝34によって形成された空間が原料の圧縮に伴って排除される空気を排出させる流路になっている。

図5は上板の構成に係る第2の実施の形態を示す図で、(a)図は縦断面を示し、(b)図は(a)図におけるA−A部の断面を示す。この実施の形態においては、上板21が上板本体30と内板31からなっている。内板31は上板本体30の下面に固着されて一体になっているが、内板31の上面(上板本体30側)にはその端に達する複数の溝35が設けられ、それぞれの溝35には複数の細孔36が設けられている。このため、内板の細孔36と溝35によって形成された空間が枠体20と上板21との間隙50に繋がっており、この空間が原料の圧縮成形時における空気の排出流路になっている。

上記構成による上板においては、原料の圧縮成形時に排除された空気が内板の細孔36を通って上昇し、溝35に集められた後、この溝35を通って枠体と上板との間隙50から排出される。この際、溝35が内板の上面に形成され、圧縮成形される原料と隔離された空間になっているので、圧縮成形時に、原料が入って空間が狭められる恐れがなく、空気の排出が滞りなく行われる。

上記構成による上板においては、原料の圧縮成形時に排除された空気が、最初に、極めて多数設けられている多孔板の細孔37から取り出される。この際、内板31と多孔板32が固着されておらず、多孔板32は原料の上に載せられているだけであって、内板31と多孔板32の間には原料粒子間の空隙が存在しているので、多孔板の細孔37から取り出された空気は上記の空隙を通って内板31の細孔36へ入ることができる。そして、多孔板に設けられた極めて多数の細孔37の周辺に存在する空気がぞれぞれ取り出されて、内板31の細孔36へ入るので、空気の排出が一層容易になる。

又、内板31の下に多孔板32を配置することにより、表面の美観がよい成形体を製造することができるという効果も得られる。これは、多孔板32を配置しない場合には、内板の細孔36による窪みができ、成形体の表面に小さな凹部が認められる形状になるが、多孔板32を配置すると、多孔板の細孔37が小さく且つ密集して設けられているので、成形体の表面にできる窪みが目障りにならない程度の状態になる。

上板及び下板が上記何れかの構成による金型を用いれば、枠体20の内壁から離れた部分で排除された空気も上板及び下板に形成された空気排出流路に集められて排出されるので、大型の金型を使用して圧縮成形しても、圧縮成形時に排除された空気は滞りなく排出される。このため、上記の構成による上板及び下板を有する金型を備えた振動衝撃圧縮成形機を使用すれば、強度の大きい大型の成形体を製造することができる。

本発明の振動衝撃圧縮成形機に備える金型としては、図8の構成による上板と図12の構成による下板の組合せによる金型が特に好ましいものとして挙げられる。

次に、基本的な構成が図1と同じ振動衝撃圧縮成形機を使用して、大型の成形体を製造した結果について説明する。
(実施例1)
使用した金型は、枠体の寸法が1.5m×1.5mで、上板が図8に示す構成のもの、下板が図12に示す構成のものであった。

原料は、石炭灰(フライアッシュとボトムアッシュの混合比率(質量比)=88:12)85質量%、ポルトランドセメント5質量%、水10質量%の割合で秤量し、ミキサーで混合して調製した。混合した原料はパサパサした状態であった。

この混合原料を上記金型に充填して、振動衝撃圧縮成形機に装着し、10秒間稼動させて圧縮成形した。この成形体を金型から取り出し、80℃の水蒸気雰囲気中で24時間の養生処理を行った。この養生処理された成形体は、セメントの配合量が非常に少なかったにもかかわらず、強度が大きく、密度が大きいものであった。
(比較例1)
金型の枠体の寸法が1.5m×1.5mで、実施例1と同じであったが、上板にも下板にも、圧縮成形時に排除される空気を排出させる流路が設けられていない平板の金型を使用した。この金型に、実施例の場合と同じ石炭灰を同じ比率で配合した原料を充填し、振動衝撃圧縮成形機に装着して10秒間稼動させ、圧縮成形した。

そして、成形体を金型から取り出したところ、その成形体は部分的にしか圧縮成形されていないものであった。このため、成形されなかった部分の原料が崩れ落ちてしまい目的とする形状のものを製造することはできなかった。又、成形体を切断してみたところ、内部にも成形されなかった部分があった。

上記実施例と比較例の結果から明らかなように、粉体や粉粒体を原料として大型の成形体を製造しようとした場合、原料の圧縮に伴って排除される空気を排出させる流路が設けられている金型を用いないと、成形体を得ることができない。

【発明の効果】
本発明によれば、金型の上板及び下板に、原料の圧縮に伴って排除される空気を排出させる流路が設けられているので、大型の成形体を製造した場合にも、十分に圧縮成形された密度の大きい成形体が得られる。
