<P>PROBLEM TO BE SOLVED: To provide a cellulose acetate film excellent in tear strength, flexural strength and optical characteristics and having good long-term shelf stability, and an optical film, a liquid crystal display and a silver halide photographic material made by using the cellulose acetate film. <P>SOLUTION: This cellulose acylate film is prepared by a series of steps involving: a step of casting a cellulose acylate composition containing (i) a cellulose acylate, (ii) a reactive calixarene derivative (K) of which at least one of the phenolic hydroxy groups is substituted by a substituent having a terminal polymerizable group, (iii) a polymerizable monomer (A) copolymerizable with the reactive calixarene derivative (K), and (iv) a photopolymerization initiator (L); and a step of irradiation with light. 【発明の属する技術分野】
本発明は、セルロースアシレートフィルム、及び該セルロースアシレートフィルムを用いた光学フィルムに関する。
特に、本発明は、液晶表示装置等に用いられる偏光板保護フィルム、位相差フィルム、視野拡大フィルム、プラズマディスプレーに用いられる反射防止フィルムなどの各種機能性光学フィルムやハロゲン化銀写真感光材料の支持体フィルムに関する。さらに、本発明は、有機ELディスプレー等に適用される各種機能フィルムを構成する光学フィルムに関する。

【従来の技術】
セルロースアシレートフィルムは、透明で、優れた物理的、機械的性質を有し、且つ温度湿度変化に対する寸法変化が少なく、従来からハロゲン化銀感光材料フィルム用支持体、製図トレーシングフィルム、電気絶縁材料などの広い分野で使用され、最近では液晶画像表示装置の偏光板用保護フィルムとして使用されている。

しかし、そのままでは、引裂強度、耐折強度が低く、特に低湿度の状態下では、非常に脆くなり裂け易い欠点があった。このため、これらを改良するために、セルロースアシレートの溶液流延製膜方法を用い、セルロースアシレート溶液に低分子の可塑剤(例えば、リン酸エステル類、フタル酸エステル類等)や高分子量可塑剤(例えばポリエステルエーテル、ポリエステル−ウレタン、ポリエステル等)を適宜選択して単独又は混合したドープ組成物を用いることが試みられている(例えば、特許文献1、特許文献2、特許文献3、特許文献4、特許文献5参照)。また、ポリメチルアクリレート又はメチルアクリレートのコポリマーをセルローストリアセテートと混合させて、セルロースエステルフィルムの可塑性等を付与する技術がある(例えば、特許文献6参照)。しかしながら、これらの支持体でも、長期保存下の膜強度安定性、フィルムの着色等が十分でなかった。

一方、近年、液晶画像表示装置は高精細化がますます進み、偏光板用保護フィルムとして優れた光透過性、光学的な無配向性、偏光素子との良好な接着性、優れた平面性、紫外線吸収性、帯電防止性等の性能の向上や、耐久性化が求められている。また、CRTに代わって注目を集めている液晶表示装置に用いることのできる光学的に異方性を有する光学補償フィルムは、液晶表示装置は異方性をもつ液晶材料を使用するために斜めから見ると表示性能が低下するという視野角の問題があり、更なる性能向上が望まれている。

光学補償フィルムとしては、液晶性化合物の配向形態を固定化して得られる異方性材料が最近の主流であるが、その製造方法は従来セルロースエステルフィルムを支持体とし、その上に液晶性化合物を溶剤塗布している為、セルロースエステルフィルム中の添加剤がブリード現象によって液晶性化合物中に混入してしまい、液晶性化合物の配向を乱してしまったり、白濁させてしまなどの問題点を有していた。これらの特性を改良のするために、例えばフィルム製造中に紫外線吸収剤や帯電防止剤の添加、或いは紫外線吸収性基を含有した高分子の添加が提案されている(例えば、特許文献7、特許文献8参照)。

また、ドープ中に重合可能なモノマーを添加し、剥離前にイオン化照射を行い製膜速度を向上させる技術が開示されている(例えば、特許文献9参照)が、イオン化照射による重合反応は、分子の切断などが起こり易く、不必要なまたは有害な物質が生じ、後日他に悪影響を及ぼす虞がある。
また、ドープ中に紫外線吸収性基を含む重合可能モノマーと光重合開始剤を添加し、流延工程で紫外線光照射して重合して製膜する技術が知られている(例えば、特許文献10、特許文献11参照)。
他方、近年の表示装置の開発は、表示部の大版化あるいは携帯電話等のモバイル表示装置の多用途への普及等が急速に進展し、光学フィルムへのより一層の寸度安定性や耐久性が望まれている。

【発明が解決しようとする課題】
本発明の目的は、優れた引き裂き強度、耐折強度、光学特性を有し、しかも長期保存安定性良好なセルロースアセテートフィルムを提供することにある。
本発明の他の目的は、優れた特性を有する上記セルロースアセテートフィルムを用いた光学フィルム(偏光フィルム、光学補償フィルムなど)、液晶表示装置、及びハロゲン化銀写真感光材料を提供することにある。

【課題を解決するための手段】
本発明の上記目的は、下記の構成のセルロースアセテートフィルム、光学フィルム(偏光フィルム、光学補償フィルムなど)、液晶表示装置、ハロゲン化銀写真感光材料により達成される。
1.(i)セルロースアシレート、
(ii)フェノール性OH基の少なくとも1つが末端に重合性基を有する置換基で置換された反応性カリックスアレーン誘導体(K)、
(iii)上記反応性カリックスアレーン誘導体(K)と共重合可能な重合性モノマー(A)、及び
(iv)光重合開始剤(L)
を含有するセルロースアシレート組成物を流延する流延工程と光照射の工程とを含む一連の工程により作製されたことを特徴とするセルロースアシレートフィルム。
2.セルロースアシレート組成物が、光安定化基を有する重合性モノマー(B)を含有することを特徴とする上記1に記載のセルロースアシレートフィルム。
3.反応性カリックスアレーン誘導体(K)、共重合可能な重合性モノマー(A)、光安定化基を有する重合性モノマー(B)が、各々ラジカル重合及び/またはカチオン重合で重合反応することを特徴とする上記1または2に記載のセルロースアシレートフィルム。
4.上記セルロースアシレート組成物が、微粒子を含有することを特徴とする上記1〜3のいずれかに記載のセルロースアシレートフィルム。
5.セルロースの水酸基の置換度が、下記式(a)〜(c)の全てを満たすことを特徴とする上記1〜4のいずれかに記載のセルロースアシレートフィルム。

10.上記1〜3のいずれかに記載のセルロースアシレートフィルムを用いたことを特徴とする液晶表示装置。
11.膜厚が30〜250μmの上記1〜3のいずれかに記載のセルロースアシレートフィルムを支持体とすることを特徴とするハロゲン化銀写真感光材料。

【発明の実施の形態】
以下、本発明のセルロースアシレートフィルムについて、さらに詳細に説明する。
[セルロースアシレート]
本発明のセルロールアシレートフィルムは、
(i)セルロースアシレート、
(ii)フェノール性OH基の少なくとも1つが末端に重合性基を有する置換基で置換された反応性カリックスアレーン誘導体(K)、
(iii)上記反応性カリックスアレーン誘導体(K)と共重合可能な重合性モノマー(A)、及び
(iv)光重合開始剤(L)
を含有するセルロースアシレート組成物を流延する流延工程と光照射の工程とを含む一連の工程により製造される。

本発明に用いられるセルロースアシレートを製造するための原料セルロースとしては、綿花リンタや木材パルプ(広葉樹パルプ,針葉樹パルプ)などが好ましく挙げられるが、何れの原料セルロースから得られるセルロースアシレートでも使用でき、場合により混合して使用してもよい。

本発明においてはセルロースからエステル化してセルロースアシレートが作製されるが、好ましい上記の原料セルロースがそのまま利用できる訳ではなく、リンタやパルプを精製した精製リンタや精製高級木材パルプが用いられる。

以上のセルロースアシレートについては、特開平10−45803号、特開平11−269304号、特開平8−231761号、特開平8−231761号、特開平10−60170号、特開平9−40792号、特開平11−5851号、特開平11−269304号、特開平9−90101号、特開昭57−182737号、特開平4−277530号、特開平11−292989号、特開平12−131524号、特開平12−137115号などの各公報に記載されており、これら公報記載のセルロースアシレートを利用することも好ましい。

[セルロースアシレート溶液(ドープ)の調製及びフィルムの作製]
次に上述のセルロース原料から製造される本発明のセルロースアシレートについて記載する。本発明のセルロースアシレートは、セルロースの水酸基への置換度が下記式(a)〜(c)の全てを満たすことが好ましい。
式(a):2.6≦SA’+SB’≦3.0
式(b):2.0≦SA’≦3.0
式(c):  0≦SB’≦0.8
ここで、SA’はセルロースの水酸基を置換しているアセチル基の置換度を表し、SB’はセルロースの水酸基を置換している炭素原子数3〜22のアシル基の置換度を表す。また、SAはセルロースの水酸基を置換しているアセチル基を表し、SBはセルロースの水酸基を置換している炭素原子数3〜22のアシル基を表す。

セルロースを構成するβ−1,4結合しているグルコース単位は、2位、3位及び6位に遊離の水酸基を有している。セルロースアシレートは、これらの水酸基の一部又は全部をアシル基によりエステル化した重合体(ポリマー)である。アシル置換度は、2位、3位及び6位のそれぞれについて、セルロースがエステル化している割合(各位それぞれ100%のエステル化は置換度1)を意味する。本発明では、SAとSBの置換度の総和(SA’+SB’)は、より好ましくは2.7〜2.96であり、特に好ましくは2.80〜2.95である。また、SBの置換度(SB’)は0〜0.8であり、特には0〜0.6である。さらにSAとSBはその28%以上が6位水酸基の置換基であるのが好ましく、より好ましくは30%以上が6位水酸基の置換基であり、31%以上がさらに好ましく、特には32%以上が6位水酸基の置換基であることも好ましい。また更に、セルロースアシレートの6位のSAとSBの置換度の総和が0.8以上であり、さらには0.85以上であり、特には0.90以上であるセルロースアシレートフィルムも好ましいものとして挙げることができる。これらのセルロースアシレートフィルムにより溶解性の好ましい溶液が作製でき、特に非塩素系有機溶媒において、良好な溶液の作製が可能となる。

本発明に用いられるセルロースアシレートの炭素数3〜22のアシル基(SB)としては、脂肪族基でもアリール基でもよく特に限定されない。それらは、例えばセルロースのアルキルカルボニルエステル、アルケニルカルボニルエステルあるいは芳香族カルボニルエステル、芳香族アルキルカルボニルエステルなどであり、それぞれさらに置換された基を有していてもよい。これらの好ましいSBとしては、プロピオニル、ブタノイル、ヘプタノイル、ヘキサノイル、オクタノイル、デカノイル、ドデカノイル、トリデカノイル、テトラデカノイル、ヘキサデカノイル、オクタデカノイル、iso‐ブタノイル、t‐ブタノイル、シクロヘキサンカルボニル、オレオイル、ベンゾイル、ナフチルカルボニル、シンナモイル基などを挙げることができる。これらの中でも、好ましいSBは、プロピオニル、ブタノイル、ドデカノイル、オクタデカノイル、t‐ブタノイル、オレオイル、ベンゾイル、ナフチルカルボニル、シンナモイルなどである。

セルロースアシレートの合成方法の基本的な原理は、右田他、木材化学180〜190頁(共立出版、1968年)に記載されている。代表的な合成方法は、カルボン酸無水物−酢酸−硫酸触媒による液相酢化法等がある。具体的には、例えば、特開平6−32801号、同7−70202号、同10−45804号、同10−511728号、特開2001−200901号等に記載の方法が挙げられる。

本発明のセルロースアシレートフィルムは、フィルムを構成するポリマー成分が実質的に上記で定義されるセルロースアシレートからなることが好ましい。「実質的に」とは、全ポリマー成分の55質量%以上、好ましくは70質量%以上、さらに好ましくは80質量%以上セルロースアシレートが占めることを意味する。フィルム製造の原料としては、セルロースアシレート粒子を使用することが好ましい。使用する粒子の90質量%以上は、0.1〜5mmの粒子径を有することが好ましい。また、使用する粒子の50質量%以上が0.2〜4mmの粒子径を有することが好ましい。セルロースアシレート粒子は、なるべく扁平ないし球形に近い形状も好ましい。

本発明で好ましく用いられるセルロースアシレートの重合度は、粘度平均重合度200〜700、好ましくは230〜550、更に好ましくは230〜350であり、特に好ましくは粘度平均重合度240〜320である。平均重合度は、宇田らの極限粘度法(宇田和夫、斉藤秀夫、繊維学会誌、第18巻第1号、105〜120頁、1962年)により測定できる。更に特開平9−95538号公報に詳細に記載されている。本発明のこれらのセルロースアシレートは、その原料綿や合成方法は発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)7頁〜12頁に詳細に記載されている。

次いで、本発明に供される各重合性基含有の化合物について詳述する。
本発明の反応性カリックスアレーン(K)は、カリックスアレーンのフェノール性OHの少なくとも1つが末端に重合性基を結合した置換基で置換された化合物である。重合性基としては、ラジカル重合反応性基及びカチオン重合反応性基が挙げられる。

例えば、ポリオキソアルキレン基、4級アンモニウム塩の基、ホスホニウム塩の基、ホスホン酸塩の基、スルホン酸塩の基等が挙げられる。セルロースアシレートドープ組成物への溶解性、フィルムの帯電防止性能、湿度変化での帯電防止性の安定性等から、4級アンモニウム塩の基、ホスホニウム塩の基が好ましい。

多官能モノマー(C)は、モノマー(A)の総使用量に対して、1質量%〜80質量%が好ましく、3質量%〜50質量%がより好ましい。

本発明の反応性カリックスアレーン(K)は、重合性基含有の化合物総量の好ましくは1質量%〜99質量%、より好ましくは5質量%〜90質量%、さらに好ましくは10質量%〜80質量%を占める。また、重合性モノマー(A)は、重合性基含有の化合物総量の好ましくは1質量%〜99質量%、より好ましくは5質量%〜90質量%、さらに好ましくは10質量%〜80質量%を占める。
また、[反応性カリックスアレーン(K)/重合性モノマー(A)]の質量比が、(5/95)〜(90/10)の範囲であることが好ましい。この範囲で、均一な面状の透明性良好で、充分な膜強度のフィルムが得られる。

次に、本発明のセルロースアシレート組成物に用いられる光重合開始剤(L)について詳述する。
本発明の光重合開始剤(L)は、光照射により、ラジカル若しくは酸を発生する化合物である。本発明において用いられる光重合開始剤(L)は、極大吸収波長が400nm以下であることが好ましい。このように吸収波長を紫外線領域にすることにより、取り扱いを白灯下で実施することができる。

まず、光照射により、ラジカルを発生する化合物(L1)について詳述する。
本発明において好適に用いられるラジカルを発生する化合物(L1)は、光照射によりラジカルを発生し、重合性の不飽和基を有する化合物の重合を、開始、促進させる化合物である。
公知の重合開始剤や結合解離エネルギーの小さな結合を有する化合物などを、適宜、選択して用いることとができる。また、ラジカルを発生する化合物は、単独または2種以上を併用して用いることができる。
ラジカルを発生する化合物としては、例えば、アミン化合物(特公昭44−20189号公報記載)、有機ハロゲン化化合物、カルボニル化合物、有機過酸化化合物、アゾ系重合開始剤、メタロセン化合物、ヘキサアリールビイミダゾール化合物、有機ホウ酸化合物、ジスルホン化合物等が挙げられる。

本発明では、耐傷性やフィルムの搬送性を良好に保持するためにセルロースアシレート組成物に微粒子を添加するのが好ましい。
それらは、マット剤、ブロッキング防止剤あるいはキシミ防止剤と称されて従来から利用されている。それらは、前述の機能を呈する素材であれば特に限定されないが、これらのマット剤の好ましい具体例は、無機化合物としては、ケイ素を含む化合物、二酸化ケイ素、酸化チタン、酸化亜鉛、酸化アルミニウム、酸化バリウム、酸化ジルコニウム、酸化ストロンチウム、酸化アンチモン、酸化スズ、酸化スズ・アンチモン、炭酸カルシウム、タルク、クレイ、焼成カオリン、焼成ケイ酸カルシウム、水和ケイ酸カルシウム、ケイ酸アルミニウム、ケイ酸マグネシウム及びリン酸カルシウム等が好ましく、更に好ましくはケイ素を含む無機化合物や酸化ジルコニウムであるが、セルロースアシレートフィルムの濁度を低減できるので、二酸化ケイ素が特に好ましい。
又、表面処理された無機微粒子もセルロースアシレート中への分散性が良好となり好ましい。処理法としては、例えば、特開昭54−57562号公報に記載の方法が挙げられる。粒子としては、例えば、特開2001−151936号公報に記載のものが挙げられる。
有機化合物としては、例えば、架橋ポリスチレン、シリコーン樹脂、フッ素樹脂及びアクリル樹脂等のポリマーが好ましく、なかでも、シリコーン樹脂が好ましく用いられる。シリコーン樹脂のなかでも、特に三次元の網状構造を有するものが好ましい。

本発明のセルロースアシレート溶液には、各調製工程において用途に応じた種々の添加剤(例えば、可塑剤、紫外線防止剤、劣化防止剤、光学異方性コントロール剤、剥離剤、赤外吸収剤、など)を加えることができ、それらは固体でもよく油状物でもよい。すなわち、その融点や沸点において特に限定されるものではない。例えば20℃以下と20℃以上の紫外線吸収材料の混合や、同様に可塑剤の混合などであり、例えば特開平2001−151901号などに記載されている。さらにまた、赤外吸収染料としては例えば特開平2001−194522号に記載されている。またその添加する時期はドープ作製工程において何れで添加しても良いが、ドープ調製工程の最後の調製工程に添加剤を添加し調製する工程を加えて行ってもよい。更にまた、各素材の添加量は機能が発現する限りにおいて特に限定されない。また、セルロースアシレートフィルムが多層から形成される場合、各層の添加物の種類や添加量が異なってもよい。例えば特開平2001−151902号などに記載されているが、これらは従来から知られている技術である。さらにこれらの詳細は、発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて16頁〜22頁に詳細に記載されている素材が好ましく用いられる。これらの添加剤の使用量は、セルロールアシレート全組成物中、0.001〜20質量%の範囲で適宜用いられることが好ましい。

次に、本発明のセルロースアシレートを溶解する有機溶媒について記述する。
用いる溶媒としては、低級脂肪族炭化水素の塩化物や低級脂肪族アルコールが一般に使用される。低級脂肪族炭化水素の塩化物の例には、メチレンクロライドを挙げることができる。低級脂肪族アルコールの例には、メタノール、エタノール、n−プロピルアルコール、イソプロピルアルコール及びn−ブタノールが含まれる。その他の溶媒の例としては、ハロゲン化炭化水素を実質的に含まない、アセトン、炭素原子数4から12までのケトン(例えばメチルエチルケトン、ジエチルケトン、ジイソブチルケトン、シクロヘキサノン及びメチルシクロヘキサノン等)、炭素原子数3〜12のエステル(例えばギ酸エチル、ギ酸プロピル、ギ酸ペンチル、酢酸メチル、酢酸エチル、酢酸プロピル、酢酸ブチル、酢酸ペンチル及び2−エトキシ−エチルアセテート等)、炭素原子数1〜6のアルコール(例えばメタノール、エタノール、プロパノール、イソプロパノール、1−ブタノール、t−ブタノール、2−メチル−2−ブタノール、2−メトキシエタノール、2−ブトキシエタノール等)、炭素原子数3〜12のエーテル(例えばジイソプロピルエーテル、ジメトキシメタン、ジメトキシエタン、1,4−ジオキサン、1,3−ジオキソラン、テトラヒドロフラン、アニソール、フェネトール等)、炭素原子数5〜8の環状炭化水素類(例えばシクロペンタン、シクロヘキサン、シクロヘプタン、シクロオクタン等)が挙げられる。本発明においては、以上のような溶媒の中で、塩化メチレン、アセトン、酢酸メチル及びジオキソランの中から選ばれる溶媒またはこれらの混合物を主溶媒とすることが好ましい。

また、溶媒には、酢酸メチルを主溶媒に用いて、更にケトン類、アルコール類を添加した混合溶媒をドープ調製溶媒に用いることが、セルロースアシレートの溶解性の点から好ましい。この場合、酢酸メチルを20〜90質量%、ケトン類を5〜60質量%、アルコール類を5〜30質量%の混合比で用いることが好ましい。
また、メチレンクロライドのようなハロゲン化炭化水素を含まない非ハロゲン系有機溶媒系として、例えば、特開2002−146043号公報の段落番号〔0021〕〜〔0025〕、特開2002−146045号公報の段落番号〔0016〕〜〔0021〕等に記載の溶媒系の例が挙げられる。

本発明のセルロースアシレートは、有機溶媒に10〜30質量%溶解している溶液であることが好ましく、より好ましくは13〜27質量%であり、特に好ましくは15〜25質量%溶解しているセルロースアシレート溶液である。これらの濃度にセルロースアシレートを調整する方法は、溶解する段階で所定の濃度になるように調整してもよく、また予め低濃度溶液(例えば9〜14質量%)として作製した後に後述する濃縮工程で所定の高濃度溶液に調整してもよい。さらに、予め高濃度のセルロースアシレート溶液とした後に、種々の添加物を添加することで所定の低濃度のセルロースアシレート溶液としてもよく、いずれの方法でも上記濃度になるように調整されれば特に問題ない。

本発明のセルロースアシレート溶液(ドープ)の調製については、その溶解方法は特に限定されず、室温溶解法でもよくさらには冷却溶解法あるいは高温溶解方法、さらにはこれらの組合せで実施される。これらに関しては、例えば特開平5−163301号公報、特開昭61−106628号公報、特開昭58−127737号公報、特開平9−95544号公報、特開平10−95854号公報、特開平10−45950号公報、特開2000−53784号公報、特開平11−322946号公報、さらに特開平11−322947号公報、特開平2−276830号公報、特開2000−273239号公報、特開平11−71463号公報、特開平04−259511号公報、特開2000−273184号公報、特開平11−323017号公報、特開平11−302388号公報などにセルロースアシレート溶液の調製法が記載されている。以上記載したこれらのセルロースアシレートの有機溶媒への溶解方法は、本発明においても適宜本発明の範囲であればこれらの技術を適用できるものである。これらの詳細は、特に非塩素系溶媒系については発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて22頁〜25頁に詳細に記載されている方法で実施される。さらに本発明のセルロースアシレートのドープ溶液は、溶液濃縮,ろ過が通常実施され、同様に発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて25頁に詳細に記載されている。なお、高温度で溶解する場合は、使用する有機溶媒の沸点以上の場合がほとんどであり、その場合は加圧状態で用いられる。

本発明のセルロースアシレート溶液は、その溶液の粘度と動的貯蔵弾性率がある範囲であることが好ましい。試料溶液1mLをレオメーター(CLS 500)に直径 4cm/2°のSteel Cone(共にTA Instrumennts社製)を用いて測定した。測定条件はOscillation Step/Temperature Rampで 40℃〜−10℃の範囲を2℃/分で可変して測定し、40℃の静的非ニュートン粘度 η (Pa・sec)及び−5℃の貯蔵弾性率 G’(Pa)を求めた。尚、試料溶液は予め測定開始温度にて液温一定となるまで保温した後に測定を開始した。本発明では、40℃での粘度が1〜300Pa・secであり、かつ−5℃での動的貯蔵弾性率が1万〜100万Paである。

次に、本発明のセルロースアシレート溶液を用いたフィルムの製造方法について述べる。本発明のセルロースアシレートフィルムを製造する方法及び設備は、セルローストリアセテートフィルム製造に供するドラム方法若しくはバンド方法と称される、従来公知の溶液流延製膜方法及び溶液流延製膜装置が用いられる。バンド法を例として製膜の工程を説明すると、溶解機(釜)から調製されたドープ(セルロースアシレート溶液)を貯蔵釜で一旦貯蔵し、ドープに含まれている泡を脱泡して最終調製をする。ドープをドープ排出口から、例えば回転数によって高精度に定量送液できる加圧型定量ギヤポンプを通して加圧型ダイに送り、ドープを加圧型ダイの口金(スリット)からエンドレスに走行している流延部の金属支持体の上に均一に流延され、金属支持体がほぼ一周した剥離点で、生乾きのドープ膜(ウェブとも呼ぶ)を金属支持体から剥離する。得られるウェブの両端をクリップで挟み、幅保持しながらテンターで搬送して乾燥し、続いて乾燥装置のロール群で搬送し乾燥を終了して巻き取り機で所定の長さに巻き取る。テンターとロール群の乾燥装置との組合せはその目的により変わる。ハロゲン化銀写真感光材料や電子ディスプレイ用機能性保護膜に用いる溶液流延製膜方法においては、溶液流延製膜装置の他に、下引層、帯電防止層、ハレーション防止層、保護層等のフィルムへの表面加工のために、塗布装置が付加されることが多い。これらの各製造工程については、発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて25頁〜30頁に詳細に記載され、流延(共流延を含む)、金属支持体、乾燥、剥離、延伸などに分類される。

ここで、本発明においては流延部の空間温度は特に限定されないが、−50〜50℃であることが好ましい。更には−30〜40℃であることが好ましい。特に低温での空間温度により流延されたセルロースアシレート溶液は、支持体の上で瞬時に冷却されゲル強度アップすることでその有機溶媒を含んだフィルムを保持することができる。これにより、セルロースアシレートから有機溶媒を蒸発させることなく、支持体から短時間で剥ぎ取りことが可能となり、高速流延が達成できるものである。なお、空間を冷却する手段としては通常の空気でもよいし窒素やアルゴン、ヘリウムなどでもよく特に限定されない。またその場合の湿度は0〜70%RHが好ましく、さらには0〜50%RHが好ましい。また、本発明ではセルロースアシレート溶液を流延する流延部の支持体の温度が−50〜130℃であり、好ましくは−30〜25℃である。流延部を本発明の温度に保つためには、流延部に冷却した気体を導入して達成してもよく、あるいは冷却装置を流延部に配置して空間を冷却してもよい。この時、水が付着しないように注意することが重要であり、乾燥した気体を利用するなどの方法で実施できる。

更に残留溶媒を除去するために、50〜160℃で乾燥させ、その場合逐次温度を変えた高温風で乾燥して残留溶剤を蒸発させることが好ましい。以上の方法は、特公平5−17844号公報に記載されている。この方法によると、流延から剥ぎ取りまでの時間を短縮することができる。使用する溶媒によって乾燥温度、乾燥風量及び乾燥時間が異なり、使用溶媒の種類、組合せに応じて適宜選ぶことができる。最終仕上がりフィルムの残留溶媒量は2質量%以下、更に0.4質量%以下であることが、寸度安定性良好なフィルムを得る上で好ましい。これらの乾燥工程の具体的な方法は、例えば、前述の発明協会公開技報に記載の従来公知の方法及び装置のいずれを用いてもよく、特に限定されるものではない。

本発明において光照射する工程は、ドープを流延してから乾燥が終了するまでの間の任意の場所で行えばよいが、特にドープ膜が支持体上にあるときに光照射することが好ましい。光照射の光源は、紫外線光のものであればいずれでもよく、超高圧、高圧、中圧、低圧の各水銀灯、ケミカルランプ、カーボンアーク灯、メタルハライド灯、キセノン灯、太陽光等が挙げられる。波長350〜420nmの入手可能な各種レーザー光源をマルチビーム化照射等を採用して用いることもできる。

セルロースアシレートフィルムは、場合により表面処理を行うことによって、セルロースアシレートフィルムと各機能層(例えば、下塗層及びバック層)との接着の向上を達成することができる。例えばグロー放電処理、紫外線照射処理、コロナ処理、火炎処理、酸またはアルカリ処理を用いることができる。ここでいうグロー放電処理とは、10−3〜20Torrの低圧ガス下でおこる低温プラズマでもよく、更にまた大気圧下でのプラズマ処理も好ましい。プラズマ励起性気体とは上記のような条件においてプラズマ励起される気体をいい、アルゴン、ヘリウム、ネオン、クリプトン、キセノン、窒素、二酸化炭素、テトラフルオロメタンの様なフロン類及びそれらの混合物などがあげられる。これらについては、詳細が発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて30頁〜32頁に詳細に記載されている。なお、近年注目されている大気圧でのプラズマ処理は、例えば10〜1000Kev下で20〜500Kgyの照射エネルギーが用いられ、より好ましくは30〜500Kev下で20〜300Kgyの照射エネルギーが用いられる。これらの中でも特に好ましくは、アルカリ鹸化処理でありセルロースアシレートフィルムの表面処理としては極めて有効である。

本発明で作製されたセルロースアシレートの用途についてまず簡単に述べる。本発明の光学フィルムは特に偏光板保護フィルム用として有用である。偏光板保護フィルムとして用いる場合、偏光板の作製方法は特に限定されず、一般的な方法で作製することができる。得られたセルロースアシレートフィルムをアルカリ処理し、ポリビニルアルコールフィルムを沃素溶液中に浸漬延伸して作製した偏光子の両面に完全ケン化ポリビニルアルコール水溶液を用いて貼り合わせる方法がある。アルカリ処理の代わりに特開平6−94915号公報、特開平6−118232号公報に記載されているような易接着加工を施してもよい。保護フィルム処理面と偏光子を貼り合わせるのに使用される接着剤としては、例えば、ポリビニルアルコール、ポリビニルブチラール等のポリビニルアルコール系接着剤や、ブチルアクリレート等のビニル系ラテックス等が挙げられる。偏光板は偏光子及びその両面を保護する保護フィルムで構成されており、更に該偏光板の一方の面にプロテクトフィルムを、反対面にセパレートフィルムを貼合して構成される。プロテクトフィルム及びセパレートフィルムは偏光板出荷時、製品検査時等において偏光板を保護する目的で用いられる。この場合、プロテクトフィルムは、偏光板の表面を保護する目的で貼合され、偏光板を液晶板へ貼合する面の反対面側に用いられる。また、セパレートフィルムは液晶板へ貼合する接着層をカバーする目的で用いられ、偏光板を液晶板へ貼合する面側に用いられる。液晶表示装置には通常2枚の偏光板の間に液晶を含む基板が配置されているが、本発明の光学フィルムを適用した偏光板保護フィルムはどの部位に配置しても優れた表示性が得られる。特に液晶表示装置の表示側最表面の偏光板保護フィルムには透明ハードコート層、防眩層、反射防止層等が設けられるため、該偏光板保護フィルムをこの部分に用いることが特に好ましい。

本発明のセルロースアシレートフィルムは、様々な用途で用いることができ、液晶表示装置の光学補償シートとして用いると特に効果がある。本発明のセルロースアシレートフィルムは、様々な表示モードの液晶セルに用いることができる。TN(Twisted Nematic)、IPS(In−Plane Switching)、FLC(Ferroelectric Liquid Crystal)、AFLC(Anti−ferroelectric Liquid Crystal)、OCB(Optically Compensatory Bend)、STN(Supper Twisted Nematic)、VA(Vertically Aligned)及びHAN(Hybrid Aligned Nematic)のような様々な表示モードが提案されている。また、上記表示モードを配向分割した表示モードも提案されている。セルロースアシレートフィルムは、いずれの表示モードの液晶表示装置においても有効である。また、透過型、反射型、半透過型のいずれの液晶表示装置においても有効である。本発明のセルロースアシレートフィルムを、TNモードの液晶セルを有するTN型液晶表示装置の光学補償シートの支持体として用いてもよい。本発明のセルロースアシレートフィルムを、STNモードの液晶セルを有するSTN型液晶表示装置の光学補償シートの支持体として用いてもよい。一般的にSTN型液晶表示装置では、液晶セル中の棒状液晶性分子が90〜360度の範囲にねじられており、棒状液晶性分子の屈折率異方性(△n)とセルギャップ(d)との積(△nd)が300〜1500nmの範囲にある。STN型液晶表示装置に用いる光学補償シートについては、特開2000−105316号公報に記載がある。本発明のセルロースアシレートフィルムは、VAモードの液晶セルを有するVA型液晶表示装置の光学補償シートの支持体として特に有利に用いられる。本発明のセルロースアシレートフィルムは、OCBモードの液晶セルを有するOCB型液晶表示装置またはHANモードの液晶セルを有するHAN型液晶表示装置の光学補償シートの支持体としても有利に用いられる。

本発明のセルロースアシレートフィルムは、TN型、STN型、HAN型、GH(Guest−Host)型の反射型液晶表示装置の光学補償シートとしても有利に用いられる。これらの表示モードは古くから良く知られている。TN型反射型液晶表示装置については、特開平10−123478号、WO9848320号、特許第3022477号の各公報に記載がある。反射型液晶表示装置に用いる光学補償シートについては、WO00−65384号に記載がある。本発明のセルロースアシレートフィルムは、ASM(Axially Symmetric Aligned Microcell )モードの液晶セルを有するASM型液晶表示装置の光学補償シートの支持体としても有利に用いられる。ASMモードの液晶セルは、セルの厚さが位置調整可能な樹脂スペーサーにより維持されているとの特徴がある。その他の性質は、TNモードの液晶セルと同様である。ASMモードの液晶セルとASM型液晶表示装置については、クメ(Kume)他の論文(Kume et al., SID 98 Digest 1089 (1998))に記載がある。以上述べてきたこれらの詳細なセルロースアシレートフィルムの用途は発明協会公開技報(公技番号 2001−1745、2001年3月15日発行、発明協会)にて45頁〜59頁に詳細に記載されている。

以下に本発明のセルロースアシレートについての具体的な実施例を記述するが、本発明はこれらに限定されるものではない。

実施例1及び比較例1
<セルローストリアセテートフィルムの製造>
(実施例1)
(セルローストリアセテート溶液(D−1)の調製)
攪拌羽根を有するステンレス製溶解タンクに、下記の溶媒混合溶液によく攪拌しつつ、セルローストリアセテート粉体(平均サイズ2mm)を徐々に添加してドープを調製した。添加後、室温(25℃)に1時間放置後、35℃に3時間維持してセルローストリアセテートを膨潤させた。なお、溶媒である酢酸メチルとメチルエチルケトン、メタノール、エタノール、n−ブタノールは、すべてその含水率が0.2質量%以下のものを利用した。
実施例1のドープの調製に用いた各成分の成分比を下記に示す。

つぎに、このドープは弱い超音波照射することで泡抜きを実施した。脱泡したドープは1.5MPaに加圧した状態で、最初公称孔径5μmの焼結金属フィルターを通過させ、ついで同じく2.5μmの焼結金属フィルターを通過させた。それぞれの1次圧、1.5、1.2であり、2次圧はそれぞれ1.0、0.8MPaであった。濾過後のドープの温度は35℃に調整してステンレス製のストックタンク内に貯蔵した。ストックタンクは中心軸にアンカー翼を有して周速0.3m/secで常時攪拌された。

(フィルム製膜)
上記の溶解法で得られたドープを40℃にし、流延ギーサーを通して表面温度20℃とした鏡面ステンレス支持体上に流延して製膜した。
バンド上に流延されたドープは、最初に平行流の乾燥風を送り乾燥した。乾燥する際の乾燥風からのドープへの総括伝熱係数は24kcal/m・hr・℃であった。乾燥風の温度はバンド上部で140℃、下部で100℃した。
流延後5秒間は遮風装置により乾燥風が直接ドープに当らない様にし、その後、2kW高圧水銀灯を用いて、ドープ表面の全光照射量が500mJ/cmとなる条件で光照射した。しかる後に、多数のロールを有する乾燥ゾーンを搬送することで、厚さ70μmのセルロースアセテートを作製した。

(比較例1)
実施例1のセルローストリアセテート溶液(D−1)の調製における組成分において、反応性カリックスアレーン(K−1)を除き、メチルメタクリレートを1.85質量部とした他は、実施例1と同様にして乾燥後の膜厚70μmのセルロースアセテ−トフィルムを作製した。

<偏光子の作製>
PVAフィルムをヨウ素2.0g/L、ヨウ化カリウム4.0g/Lの水溶液に25℃にて240秒浸漬し、さらにホウ酸10g/Lの水溶液に25℃にて60秒浸漬後、テンター延伸機に導入し、5.3倍に延伸し、以降幅を一定に保ち、収縮させながら80℃雰囲気で乾燥させた後テンターから離脱して巻き取った。延伸開始前のPVAフィルムの含水率は31%で、乾燥後の含水率は1.5%であった。
左右のテンタークリップの搬送速度差は、0.05%未満であった。テンター出口におけるシワ、フィルム変形は観察されなかった。
得られた編光子の550nmにおける透過率43.7%、偏光度は99.97%であった。

<偏光板の作製>
上記の各製膜したセルローストリアセテートフィルムを55℃の1.5N NaOH水溶液に1分間浸漬して両面を鹸化した後、希硫酸及び水で十分洗浄し、乾燥後それぞれのセルローストリアセテート側にポリビニルアルコール系粘着材を約30μmの厚みに塗布し、上記偏光子の両側に貼り合わせ、さらに80℃で乾燥して偏光板を作成した。

次に、上述したセルローストリアセテート溶液をスクリュー押し出し機で送液して、−70℃に保ち10分間かけて冷却しながら通過させた。冷却は冷凍機で冷却した−80℃の冷媒(3M社製、 『フロリナート』を用いて実施した。そして、冷却により得られた溶液は、静止型混合器を設置した熱交換器により120℃まで温度を上昇させ、3分間保持した後冷却し50℃としてステンレス製の容器に移送し、50℃で2時間攪拌し脱泡を行った。この後、絶対濾過精度0.01mmの濾紙(東洋濾紙(株)製、『#63』 )で濾過し、さらに、絶対濾過精度0.0025mmの濾紙(ボール社製、『FH 025』 )にて濾過し、セルローストリアセテート溶液を調製した。
