【発明の属する技術分野】
本発明は、遠心鋳造機によって遠心鋳造管を鋳造する際に、取鍋内の溶湯を遠心鋳造機の金型内に供給するために用いられる、断熱層を備えた遠心鋳造用注湯部材即ちシュート及びトラフに関し、更に、この断熱層の形成方法に関するものである。

【従来の技術】
遠心鋳造機による鋳鉄管等の遠心鋳造管の製造は、図2に示すような遠心鋳造機1によって行なわれる。即ち、遠心鋳造機1は、溶湯10を収容する取鍋3と、鋳造台車7に搭載された金型2と、取鍋3から金型2内に溶湯10を供給するための注湯部材であるシュート4及びトラフ5とから構成されており、金型2は、電動機8によりベルト9を介して、その軸線を中心として高速回転している。取鍋3を傾動してその中の溶湯10をシュート4に排出し、トラフ5を経て金型2内に注入すると共に、鋳造台車7を、油圧シリンダー等の駆動機構(図示せず)により図2中に矢印Xで示す方向に後退移動させる。これによって、回転する金型2の内面全域に溶湯10が注入され、そして冷却されて凝固し、遠心鋳造管11が鋳造される。金型2の他端には中子6が嵌め込まれており、中子6によって金型2内からの溶湯10の漏出が防止されると共に、遠心鋳造管11の端面形状(この部位を「受口部」と称す)が形成される。

上述した注湯部材であるシュート4及びトラフ5は、通常、機械構造用炭素鋼材や耐熱鋼材等で作られており、溶湯10の焼き付きを防止するために、鋳造の都度毎回その内表面に、黒鉛系の塗型剤を塗布することが必要とされている。このような塗型剤の塗布は、高温下の劣悪な作業環境下において、人手により刷毛又はスプレーガン等で行なわれており、しかも、塗り方が悪いと簡単に剥離して焼き付きを起こすため、塗布作業には熟練を要し、更に、このようにして塗布したとしても、鋳造中の剥離を完全には防止することができず、焼き付きを余儀なくされていた。

又、鋳造作業の際には、シュート4を流れる溶湯10がシュート4に塗布された塗型層に差し込み、玉状に凝固して、所謂「ジャミ」が生ずるが、このジャミがシュート4及びトラフ5から剥離せずに残留、堆積して、製品に悪影響を及ぼす問題があり、更に、シュート4及びトラフ5に塗布された塗型層が、溶湯流により剥離して溶湯10と共に流れ、遠心鋳造管11の受口部にトラップして、所謂「受け巣」が発生し、製品欠陥を招くと云う問題もあった。

そのため、これらの問題を解決すべく種々の手段が提案されており、例えば、特許文献1には、溶射法や粉体プラズマ肉盛溶接法等によって注湯部材の内面に形成した金属層と、溶射法や粉体プラズマ肉盛溶接法等によって該金属層の表面に形成したセラミックス層と、該セラミックス層の表面に燃焼炎によって形成したスス層からなる3層が形成された遠心鋳造用注湯部材が開示されている。又、特許文献2には、その母材表面に、塗型剤を含浸可能なポーラス層が形成されたシュート及びトラフが開示されている。

【発明が解決しようとする課題】
しかしながら、特許文献1には次ぎのような問題がある。即ち、特許文献1においては、注湯部材の表面に、先ず、溶射法又は肉盛り溶接法等によりNi−Cr合金粉末等を溶着させて金属層を形成し、次いで、該金属層の表面にジルコニア系セラミックス粉末等を炎溶射法により溶射してセラミックス層を形成し、更に、その表面に、アセチレンバーナーの送酸量を絞り、不完全燃焼炎とすることによるスス層を形成している。このように、特許文献1においては、再度にわたる溶射や肉盛り溶接及びバーナー処理を必要とするため、作業が極めて煩雑であり、且つ、溶射機や溶接機等の機器の設置を必要とするので作業経費が嵩み施工性が極めて悪い。

又、特許文献2には次ぎのような問題がある。即ち、特許文献2においては、セラミックやグラファイトを含む素材からなる粉粒体を加熱して母材の表面に溶射し、粉粒体表面の溶融により母材表面と相互に付着させることによって、母材表面にポーラス層を形成している。従って、ポーラス層形成のための作業が極めて煩雑であり、且つ、溶射機等の特別な機器の設置が必要となるので、作業経費が嵩み施工性が悪い。更に、溶射する粉粒体及びポーラス層の上に塗布する塗型剤に関する具体的な記載がなく、前述したジャミ及び受け巣の発生に関する問題は何ら解決されていない。

上述した特許文献1,2に開示されている技術の他に、シュートやトラフの表面に、電気めっき、真空蒸着、イオンプレーティング等の手段を用いて、耐熱金属を付着させて断熱層を形成する手段も知られている。しかしながら、これらの手段は、何れも耐熱金属を付着させるための特別の設備や機器を必要とするので、コスト高となり施工性が悪く、又、その断熱効果も十分とは云えない。

本発明は、上述した問題を解決するためになされたものであって、本発明の目的は、遠心鋳造機によって遠心鋳造管を鋳造する際に、取鍋内の溶湯を遠心鋳造機の金型内に供給するために用いられる注湯部材即ちシュート又はトラフにおいて、溶湯の焼き付きを長期間にわたって安定して防止すると共に、塗型層への溶湯の差し込みによって生ずるジャミの残留や、塗型層の剥離による受け巣の発生を防止することが可能な、高温耐久性並びに耐熱衝撃性に優れた断熱層が、低コストで且つ高施工性でその内表面に形成されている注湯部材を提供することであり、又、この断熱層の形成方法を提供することである。

【課題を解決するための手段】
本発明者等は、上述した問題を解決すべく鋭意試験研究を重ねた。その結果、注湯部材の断熱層を形成するセラミックス層として、注湯部材の表面に刷毛やローラー等により容易に塗布することが可能で、且つ、塗布後の乾燥によってポーラス状となり、母材表面に強固に接着して断熱性を高め得る性能を有する低温焼成セラミックコーティング剤、特に、低温焼成セラミックコーティング剤のうちでも、SiO2 、Al2 O3 、ZrO2 及びTiO2 を含有するアルカリ金属塩系セラミックコーティング剤を使用し、又、塗型層として、ポーラス状のセラミックス層に浸透して密着力を高め、溶湯による焼付きや剥離が生じない性能を有する、黒鉛を主体とする塗型剤を使用することによって、溶湯の差し込みによって生ずるジャミの残留や、塗型層の剥離による受け巣の発生等の問題が生ぜず、高温耐久性及び耐熱衝撃性に優れた断熱層を、特別の機器や設備等を必要とせず、オンラインでの補修作業により低コストで且つ施工性高く形成することができ、これによって注湯部材の耐用性を高め得ることを知見した。

本発明は、上記知見に基づいてなされたものであって、第1の発明に係る断熱層を備えた遠心鋳造用注湯部材は、遠心鋳造用金型内に溶湯を供給するための遠心鋳造用注湯部材であって、その表面に、低温焼成セラミックコーティング剤の塗布によって形成されたセラミックス層と、黒鉛を主体とする塗型剤の塗布によって形成された塗型層と、からなる断熱層が形成されていることを特徴とするものである。

【発明の実施の形態】
次ぎに、本発明の好ましい実施形態を、遠心鋳造機の金型内に挿入されるトラフに溶湯を供給するシュートにおいて断熱層を形成した場合につき、図面を参照しながら説明する。図1は、本発明の実施の形態を示す図であり、本発明に係るシュートの横断面図である。図1に示すように、本発明に係るシュート4においては、シュート母材12の内表面に、低温焼成セラミックコーティング剤(単に「セラミックコーティング剤」と称すこともある)の塗布によって形成されたポーラス状のセラミックス層13と、このセラミックス層13の表面に、塗型剤の塗布によって形成された塗型層14とからなる断熱層Aが形成されている。ここで、本発明における遠心鋳造機の注湯部材とは、シュート及びトラフのことである。

シュート4における断熱層Aは、次ぎのような方法によって形成される。先ず、シュート母材12の表面に対してブラスト処理を施し、シュート母材12の表面に付着しているスケール、油脂、汚れ等を除去する。次いで、ブラスト処理の施されたシュート母材12の表面に対してピーニング処理(ピーニングハンマー径:5mm、エアー圧力:5kg/cm2 )を施し、例えば径3mm程度の多数の小凹部15を形成する。このピーニング処理により、シュート母材12とセラミックス層13との接着力が強化される。

次いで、ピーニング処理の施されたシュート母材12の表面に、刷毛やローラー等を使用して低温焼成セラミックコーティング剤を塗布する。低温焼成セラミックコーティング剤は、これを形成するバインダーによって、アルカリ金属塩系、酸性燐酸金属塩系、シリカゾル系、金属アルコキシド系の4つに大別され、これらのうちのどの種類の低温焼成セラミックコーティング剤を用いても、セラミックス層13を形成することができるが、施工性やコスト等からアルカリ金属塩系セラミックコーティング剤が最適であり、特に、アルカリ金属塩系セラミックコーティング剤のなかでも、高温耐久性や耐熱衝撃性に優れていることから、SiO2 、Al2 O3 、ZrO2 及びTiO2 を含有し、珪酸ナトリウムと珪酸カリウムをバインダーとする無機質の液体状アルカリ金属塩系セラミックコーティング剤が最適である。

このアルカリ金属塩系セラミックコーティング剤の好ましい主要化学成分組成は、SiO2 :50〜55mass%(以下「%」と記す)、Al2 O3 :17〜23%、ZrO2 :8〜13%、TiO2 :6〜10%、Na2 O:3.5〜4.0%、K2 O:1.5〜2.5%である。このSiO2 、Al2 O3 、ZrO2 及びTiO2 を含有するアルカリ金属塩系セラミックコーティング剤は粘性の水溶液である。即ち、上記成分中のAl2 O3 は両性化合物(ZrO2 も同様)であるので、Al2 O3 +2NaOH→2NaAlO2 +H2 Oの反応によってアルミン酸ソーダとなり、液体状になり得るのである。

上述した化学成分組成のアルカリ金属塩系セラミックコーティング剤は、施工性に優れているので、刷毛やローラー等を使用してシュート母材12の表面に容易に塗布することができる。塗布に際しては、ピーニング処理によりシュート母材12の表面に生成した小凹部15を埋め込むように下塗りした後、低圧の簡易塗装機等を使用して上塗りする2段塗布が好ましい。

シュート母材12の表面にこのようにして塗布されたアルカリ金属塩系セラミックコーティング剤を自然乾燥し、次いで、ガスバーナー等を使用してその表面を所定温度で強制乾燥する。その結果、塗付されたアルカリ金属塩系セラミックコーティング剤中の水分が蒸発し、シュート母材12の表面に均一なポーラス状のセラミックス層13が強い接着力で形成される。このポーラス状セラミックス層13の気孔径は、10〜30μm程度である。

シュート母材12の表面に塗布されたアルカリ金属塩系セラミックコーティング剤を、所定温度で強制乾燥しその水分を蒸発させると、アルミン酸ソーダの液体が乾燥により固体化し、これによって強い接着力が生ずる。即ち、アルカリ金属塩系セラミックコーティング剤中にはSiO2 が含有されており、水分を蒸発させると、シラノール間で脱水縮合が生じ、シラノール基による水素結合によってSi−O−Siの機構が強固になり、イオンはその中に閉じ込められる。Si及びOの電気陰性度は、Siが1.8、Oが3.5であり、Oの方が大きいので、Si−O結合は、イオン性を帯びた共有結合ということができる。又、SiO2 源として0.1μm以下の超微粉のSiO2 が使用されているので、ファンデルワース力により強い付着力が得られ、このようなSiO2 微粉の表面にはシラノール基が多く付着していると考えられる。

シュート母材12の表面に塗布されたアルカリ金属塩系セラミックコーティング剤に対して施す強制乾燥温度は、400℃以上が好ましい。強制乾燥温度が400℃未満では、所望の気孔率を有するポーラス状のセラミックス層13を形成することができない。

本発明者等は、このようなSiO2 、Al2 O3 、ZrO2 及びTiO2 を含有するアルカリ金属塩系セラミックコーティング剤の塗布及び強制乾燥によって形成されたポーラス状のセラミックス層13には、主な組成物として、SiO2 (Cristobalite,Quartz)、Al2 O3 (Corundum)、TiO2 (Rutile)、ZrO2 (Baddeleyite )が存在することを確認している。

このような組成のポーラス状のセラミックス層13は、耐熱温度が約1500℃の優れた高温耐久性、断熱性、及び耐熱衝撃性を有し、シュート母材12との熱膨張及び収縮差を吸収してこれに追随している。更に、セラミックス層13を構成する微細粒子が、シュート母材12の表面の細かな凹凸に入り込んで、表面に存在する空気を追い出す結果、シュート母材12に対する付着力が極めて強くなる。従って、過酷な使用条件下においても、シュート母材12上のセラミックス層13に剥離やクラック等が発生せず、長期間の使用に耐えることができる。

アルカリ金属塩系セラミックコーティング剤の主要化学成分組成が、前述した好ましい範囲を外れると、ポーラス状のセラミックス層13に、優れた高温耐久性、断熱性、及び耐熱衝撃性を付与することが困難になる。

シュート母材12の表面に形成されたセラミックス層13の膜厚は、60〜100μmの範囲内であることが好ましい。上記膜厚が60μm未満では、十分な断熱効果が得られず、一方、100μmを超えると、セラミックス層13の表裏において温度差が大きくなり、亀裂が発生してセラミックス層13が剥離しやすくなるため、好ましくない。

このようにしてシュート母材12の表面にセラミックス層13を形成した後、セラミックス層13の表面に、刷毛やローラー等を使用して、黒鉛を主体とする塗型剤を塗布し塗型層14を形成する。

塗型剤は、鱗状黒鉛等の黒鉛を主体とし、黒鉛と粘結剤であるベントナイトとカーボンブラックとを、水と共に混合して構成されており、塗型剤の固形分の好ましい化学成分組成は、C:75〜85%、MgO:1〜3%、SiO2 :7〜12%、Al2 O3 :2〜3%である。この場合、ベントナイトは、モンモリロナイトを約90%含有するボルクレイ・ベントナイトであることが好ましく、その化学成分組成の一例は、SiO2 :55〜75%、CaO:0.1〜2.0%、Al2 O3 :15〜25%、Na2 O:1〜4%、Fe2 O3 :2〜6%、K2 O:0.1〜2%、MgO:1〜4%、結晶水:5〜10%である。

ポーラス状のセラミックス層13の表面に、上記化学成分組成を有する塗型剤を塗布することによって形成された塗型層14の組成は、C(Graphite)が殆んどで、他に、Mg3 Si4 O10(OH)2 (Talc)、(Mg5 Al)(Si,Al)4 O10(OH)8 (Clinochlore )が存在し、更に、(Na,Ca)Al(Si,Al)3 O8 (Albite)、SiO2 (Quartz)が存在している可能性がある。セラミックス層13の化学成分組成を前述した好ましい範囲に調整するために、これらの鉱物、例えばTalc(滑石)等を塗型剤に予め添加してもよい。

このような組成の塗型層14を形成したことによって、塗型層14の一部はポーラスなセラミックス層13に吸い込まれ含浸される。その結果、塗型層14は、セラミックス層13に強力に密着し、溶湯による焼き付きが防止され、且つ、溶湯の差し込みによって生ずるジャミの残留や、塗型層14の剥離による受け巣の発生等の問題が生ずることはなく、過酷な使用条件下においても、剥離やクラック等が発生しない断熱層Aを形成することができ、これによって注湯部材であるシュート4の耐用性を高めることができる。

セラミックス層13に対する塗型剤の塗布は、前述したように、刷毛やローラー等で行うことができるが、シリンダー等によってスプレーガンを自動的に移動させ、このスプレーガンから塗型剤を自動的に噴霧する簡易塗布機を使用すれば、塗型剤を自動的に均一塗布することができて、効果的である。

本発明において、塗型層14を形成する塗型剤の好ましい化学成分組成を、前述のように限定した理由について、以下に述べる。

C:Cは、骨材である黒鉛及びカーボンブラックに含有されており、塗型層14に優れた耐熱性、耐濡れ性及び分散性を付与する作用を有している。しかしながら、水を除いた塗型剤中のC量が85%を超えて多くなると、塗型層14がセラミックス層13から剥離しやすくなり、受け巣の発生原因となる問題が生ずる。これは、塗型層14中の過剰のC分が大気中で溶湯と反応し、CO又はCO2 等にガス化するためであると考えられる。一方、C量が75%未満では、注湯部材であるシュート4に所望の耐用性を付与することができず、更に、塗型層14に対する溶湯の差し込みによって生成したジャミが、シュート4から剥離し難くなって、シュート4上に残留する問題が生ずる。従って、水を除いた塗型剤の固形分中のC含有量は、75〜85%の範囲内とすることが好ましい。

MgO,SiO2 ,Al2 O3 :MgO、SiO2 及びAl2 O3 は、主に粘結剤として用いられるベントナイト中に含有されており、Cと結びついてセラミックス層13に対する付着力を高める作用を有している。しかしながら、水を除いた塗型剤中のMgO量が1%未満、SiO2 量が7%未満、そしてAl2 O3 量が2%未満では、上述した作用に所望の効果が得られず、一方、MgO量が3%、SiO2 量が12%そしてAl2 O3 量が3%をそれぞれ超えると、上述したジャミが、シュート4から剥離し難くなって、シュート4上に残留する問題が生ずる。従って、水を除いた塗型剤の固形分中のMgO含有量は1〜3%の範囲内、SiO2 含有量は7〜12%の範囲内、そしてAl2 O3 含有量は2〜3%の範囲内とすることが好ましい。

セラミックス層13の上に形成された塗型層14の膜厚は、0.3〜1mmの範囲内であることが好ましい。塗型層14の膜厚が0.3mm未満では、所期の耐熱効果が得られず、一方、膜厚が1mmを超えると剥離しやすくなる問題が生ずる。

【実施例】
次ぎに、本発明を実施例によって、比較例と共に説明する。溶湯供給用シュート4におけるシュート母材12の表面を、ショットブラストを使用してブラスト処理し、表面のスケール、油脂、汚れ等を除去した。次いで、ブラスト処理の施されたシュート母材12の表面に、ピーニングハンマー径:5mm、エアー圧力:5kg/cm2 の条件によるピーニング処理を施して、シュート母材12の表面に径3mm程度の多数の小凹部15を形成した。

ブラスト処理及びピーニング処理の施されたシュート母材12を十分に水洗し、付着している油脂等を除去した後、刷毛によってその表面に0.11〜0.13kg/m2 の量のアルカリ金属塩系セラミックコーティング剤を塗布し、ピーニング処理によって生成した多数の小凹部15を塞いだ後、温風低圧簡易塗装機を使用して0.14〜0.16kg/m2 の量のアルカリ金属塩系セラミックコーティング剤を上塗り塗布した。使用したアルカリ金属塩系セラミックコーティング剤の化学成分組成は、SiO2 :52.9%、Al2 O3 :20.0%、ZrO2 :10.9%、TiO2 :8.8%、Na2 O:3.8%、K2 O:2.0%であった。

上記アルカリ金属塩系セラミックコーティング剤の塗膜表面を30分間自然乾燥した後、LPGバーナーを使用し、400℃以上の温度で20分間強制乾燥した。その結果、シュート母材12の表面上に、厚みが80μmで気孔径10〜30μmの均一なポーラス状セラミックス層13が形成された。

次いで、上記セラミックス層13の表面に、刷毛を使用し塗型剤を塗布することにより、セラミックス層13の表面に厚み0.5mmの塗型層14を形成した。使用した塗型剤の化学成分組成及びそのpH値を表1に示す。
