本発明は、ブラックマトリクスまたはカラーフィルタ層を備えた液晶表示装置に関する。また、レーザー光照射によるリペア工程を含む液晶表示装置の製造方法に関する。

【従来の技術】
液晶表示装置は、パーソナル・コンピュータ、ワードプロセッサあるいはTV等の表示装置として、更に投射型の表示装置として各種分野で利用されている。中でも、画素電極ごとに薄膜トランジスタ(TFT)等のスイッチング素子が電気的に接続されて成るアクティブマトリクス型表示装置は、隣接画素間でクロストークのない良好な表示画像を実現できることから、広く用いられている。

近年、液晶表示装置の利用が拡大するとともに表示品質に対する要求が高まっており、スイッチング素子の不良等に起因する欠陥画素(点状欠点)の低減の要求も高くなっている。

そこで、アレイ基板の完成時または表示パネル本体の完成時に検査を行った後、検査により発見された欠陥画素の表示性能を改良するためのレーザー光照射等によるリペアの工程が行われている。欠陥画素のリペアとしては、輝点(常に白表示を行う点)を、比較的目立たない黒点(滅点、常に黒表示を行う点)に変換する滅点化が一般に行われている。また、このような滅点化に代えて、画素電極を信号線に短絡させて、信号線からの駆動電流が常時入力されるようにする方式や、隣接する正常作動の画素電極と電気的に連結する方式等による、疑似良点化も一般に行われている。

このようなリペアのためには、輝点に係る画素電極と、信号線または走査線とを、短絡させるためのリペア回路を画素開口ごとに設けることも、一般に行われていた(例えば、特開2001−21916,特開2002−182241,特開2002−91342)。アレイ基板の製造時に、例えば走査線と同時に形成されるリペア用の金属フロートパターンを設けて置く。そして、このフロートパターンの一端部に重なるように信号線の延在部を設けるとともに、フロートパターンの他端部に重なるように、ソース電極の延在部を設けておく。液晶表示装置の点灯検査の際に輝点が発見された場合には、レーザー照射により該金属フロートパターンと、信号線延在部及びソース電極延在部との重なる箇所をそれぞれ溶融させることにより、画素電極と信号線とを互いに導通させる。

このようにリペア用の金属フロートパターンを用いるのは、画素電極がITO(Indium−Tin−Oxide)等の透明導電材料からなる透過型液晶表示装置である場合、直接、画素電極と信号線または走査線とをレーザー照射により接続させることが、実際上ほぼ不可能であるからである。

また、画素電極からの補助容量形成用の延在部と、走査線とが重なる個所に、絶縁膜を介してこれらの間に積層される小さな島状の金属パターンを設けておき、これにレーザー照射を行うことにより、画素電極と走査線とを短絡させて滅点化を行うことも提案されている(特開2002−91342)。また、補助容量給電線と補助容量形成用の島状金属パターンとの間に短絡が生じて欠陥画素となっている場合に、画素電極と該島状金属パターンとを結ぶ電気配線に、適当なレーザー照射を行うことで、リペアを行うことも提案されている(特開2001−159872)。

以上に説明したようなレーザー照射による欠陥画素のリペアの方法では、対向基板にブラックマトリクスまたはカラーフィルタ層が設けられている場合に、対向基板との組立の後には、対向基板側からのレーザー照射によりリペアを行うことができなかった。すなわち、アレイ基板と対向基板とを組み合わせた後には、リペア個所がブラックマトリクス等により覆われるため、少なくとも裏面側からレーザー照射を行う必要があった。

そのため、平面表示装置モジュールに組み立てた後に欠陥画素が発見された場合には、一旦、フレーム等から表示パネルを外してから、レーザー照射によるリペアを行う必要があった。したがって、それだけ、工程時間及び作業手数を要することとなり、製造コスト上昇の要因となっていた。

なお、画素部分の配向膜にレーザー照射等でキズを付けるか溝を切り直す方法でのリペアも提案されており(例えば特開平9−258155)、この場合には平面表示装置に組み立てたままでリペアを行うことができる。しかし、滅点化のみしか行えない他、一般に工程時間や工程コストが大きくなるなどの問題があり、必ずしも適当でなかった。

一方、ブラックマトリクス等がアレイ基板上に設けられるタイプの液晶表示装置では、レーザー照射によって、画素電極に導通する金属パターンと走査線等とを電気的に接続する際に、ブラックマトリクス等がレーザー照射の障害になる場合があった。

【発明が解決しようとする課題】
本発明は、上記問題点に鑑みなされたものであり、ブラックマトリクスまたはカラーフィルタ層を備えた液晶表示装置及びその製造方法において、レーザー照射を用いる欠陥画素等のリペアを容易に行うことができ、工程負担及びコストを低減することのできる液晶表示装置及びその製造方法を提供するものである。

【課題を解決するための手段】
本発明の液晶表示装置は、液晶層を挟持する一対の絶縁基板と、複数の走査線及び信号線と、これらの交点ごとに配置される画素電極及びスイッチング素子と、ブラックマトリクスまたはカラーフィルタ層とを備えた液晶表示装置において、前記のブラックマトリクスまたはカラーフィルタ層のパターンには、コンタクトホール以外のものとしての抜き部が設けられ、前記抜き部を通じて、表示面側からのレーザー照射を行うことにより表示欠陥のリペアが可能であることを特徴とする。

本発明の液晶表示装置の製造方法は、第1の絶縁基板上に、マトリクス状に配列される画素電極と、画素電極ごとに配置されるスイッチング素子と、スイッチング素子に接続される信号線とを設けるとともに、前記第1の絶縁基板または第2の絶縁基板上に走査線を形成し、前記第1の絶縁基板または第2の絶縁基板上に、ブラックマトリクスまたはカラーフィルタ層のパターンを設け、前記第1及び第2の絶縁基板を、シール材を介して貼り合わせ、これらの間に液晶材料を注入して表示パネルを組み立て、この後に検査を行い、検査により欠陥が発見された場合に欠陥のリペアを行う液晶表示装置の製造方法において、前記ブラックマトリクスまたはカラーフィルタ層のパターンに、これらを貫くコンタクトホールの個所以外に抜き部を設けておき、検査により欠陥が発見された場合に、前記第2の絶縁基板の外面側から、前記抜き部を通じてレーザー照射を行うことにより、欠陥をリペアすることを特徴とする。

【発明の実施の形態】
本発明の実施例1について図1〜4を用いて説明する。

図1の平面図には、実施例1の液晶表示装置における、画素ドットごとのブラックマトリクスのパターンについて模式的に示す。図2〜3の積層断面図には、液晶表示装置のTFTの個所の構成、及びレーザー照射によるリペアの様子について模式的に示す。また、図4の平面図には、アレイ基板の画素部分の構成について模式的に示す。

実施例1の液晶表示装置は、ノーマリホワイトモードの光透過型であり、各スイッチング素子が、非結晶シリコン(a−Si)タイプであって、ボトムゲート型のTFTである。

図2に示すように、液晶表示装置の表示パネル3(液晶セル)は、アレイ基板31(TFT基板)と対向基板32とがスペーサーにより所定の間隔に保たれ、この間に、TN(ツイストネマティック)タイプの液晶層33が保持されてなる。液晶層33の四周にはシール材が配されて、液晶層33を封止するとともに、アレイ基板31と対向基板32とを接合している。

図2に示すように、対向基板32においては、ガラス基板51上に、ブラックマトリクス(BM)1のパターンと、所定画素ごとに赤色(R)、緑色(G)及び青色(B)に着色されたカラーフィルタ層(CF層)2と、これらの略全体を覆う対向電極37とが設けられている。ブラックマトリクス1は、金属膜または黒色の樹脂膜からなる。カラーフィルタ層2は、顔料を含む無機材料膜または樹脂膜が各色ごとに積層パターニングされてなる。

図2〜3に模式的に示すように、ブラックマトリクス1の抜き部11及びカラーフィルタ層2の抜き部21を通じて、レーザー照射を行うことにより、TFTのソース電極41を溶融させるとともに、その下方の絶縁膜等を貫いて、ソース電極41とゲート電極42とを短絡させる。図示の具体例で、上下の金属層パターン41,42の間には、酸化シリコン膜45a及び窒化シリコン膜45bからなるゲート絶縁膜45と、低抵抗半導体膜(n+;a−Si)46と、半導体膜(a−Si)48とからなる積層膜が配されており、レーザー照射によりこれら積層膜を貫く層間短絡部6が形成される。

レーザー照射により、ソース電極41とゲート電極42とが短絡されることにより、欠陥画素に係る画素電極35が、ソース電極41とゲート電極42とを介して走査線52に短絡され、これにより、欠陥画素の滅点化が行われる。

レーザー照射には、YAGレーザーの第1高調波(1060〜1070nm)を用い、ソース電極41に焦点を合わせて、スリット状の抜き部11,21に沿って照射位置を移動させつつ連続的にレーザー光を照射する。レーザー照射は、レーザー光が、液晶層33等を通過する間に弱められるため、アレイ基板31単独の状態で行う場合よりも、エネルギー密度を高く設定するので、連続的な照射が適している場合が多い。しかし、レーザー照射の設定条件により、スポット状に照射することもできる。

また、本実施例では、抜き部11,21がスリット状に設けられたが、スポット状であっても良く、この場合、当然、スポット状にレーザー照射が行われる。

リペアのためのレーザー光照射は、表示パネル3の表側、すなわち表示面側から行うものであるため、表示パネル3が平面表示装置に組み立てられた後であっても、フレームやバックライト等から取り外す必要がなく、組み立てられた状態のまま、全く同様にリペアを行うことができる。
