【発明の属する技術分野】
本発明は、従来のポリエステルフィルムの物性および品質を大幅に向上させた二軸配向ポリエステルフィルムに関する。

具体的には、高強度、耐熱性、寸法安定性、透明性などの特長を有し、例えば、耐熱タッチパネル用、電子回路基盤用、カード用、コンデンサー用などに好適に用いられる二軸配向ポリエステルフィルムに関するものである。

【従来の技術】
二軸配向ポリエステルフィルムは、他の素材からは得られないような大面積のフィルムの連続生産が可能であり、その強度、寸法安定性、耐久性、透明性、柔軟性、表面特性の付与が可能などの特長を活かして、ディスプレイ用、磁気記録媒体用、コンデンサー用などの各種工業材料用、農業用、包装用、建材用などの大量に需要のある各種分野で用いられている。

近年、タッチパネルは、操作の簡便性から各種情報機器端末のディスプレイ入力デバイスとして広範囲に用いられている。タッチパネルには、例えば、極薄ガラス(下側面状部材)と可動性の透明樹脂フィルム(上側面状部材)の各対向面に透明電極層が形成され、さらに双方の面状部材をスペーサーを介して一定の間隔で対向配置して構成されており、押圧入力を電気的に感知する抵抗膜式などがある。

そのタッチパネル用部材の透明樹脂基板として、ポリエチレンテレフタレート(PET)のフィルムまたはシートが広く用いられている(例えば、特許文献1参照)。しかしながら、PETフィルムは、透明性、耐久性に優れるが、耐熱性や高温高湿下における寸法安定性が不十分であることがあり、高温あるいは高湿にさらされる車載用や浴室用などの用途には使用できないことがあった。

一方、ポリエステルと芳香族ポリカーボネートの組成物からなるフィルムについては過去にも例示されており、例えば、(1)非晶性ポリエステル樹脂と芳香族ポリカーボネートを含有する組成物からなる樹脂シート(例えば、特許文献2〜特許文献4参照)、または、(2)ポリエチレンテレフタレートと芳香族ポリカーボネートとの組成物からなるポリエステルフィルム(例えば、特許文献5参照)が挙げられる。

しかしながら、上記(1)によって得られるフィルムは、非晶性ポリエステルを用いたカード用に好適なエンボス性を目的としたシートであり、機械的強度や平面性、透明性が不十分である。一方、上記(2)によって得られるフィルムは、ポリカーボネートが細長い島状に分散して直線引裂性と耐衝撃性、透明性を兼備した包装材料に好適なフィルムであるが、島成分の大きさが大きく、耐熱性が不十分である。

【発明が解決しようとする課題】
本発明の目的は、機械的強度、耐熱性、寸法安定性、透明性などに優れた高品質の二軸配向ポリエステルフィルムを提供することにあり、特に、機械的強度、耐熱性、寸法安定性、透明性を付与した耐熱タッチパネル用、電子回路基盤用、カード用、コンデンサー用として好適な二軸配向ポリエステルフィルムを提供することにある。

【課題を解決するための手段】
上記目的に沿う本発明の二軸配向ポリエステルフィルムは、ポリエステル(A)と芳香族ポリカーボネート(B)とを含有する組成物からなる二軸配向ポリエステルフィルムであって、該ポリエステル(A)と芳香族ポリカーボネート(B)とがポリエステル(A)を主成分とする海成分と芳香族ポリカーボネート(B)を主成分する島成分からなる実質的にボイドのない海島構造を有しており、該島成分の分散径が0.01〜1μmであることを特徴とするものである。

【発明の実施の形態】
本発明の二軸配向ポリエステルフィルムを構成するポリエステル(A)は、例えば、芳香族ジカルボン酸、脂環族ジカルボン酸または脂肪族ジカルボン酸などの酸成分やジオール成分から構成される。

芳香族ジカルボン酸成分としては、例えば、テレフタル酸、イソフタル酸、フタル酸、1,4−ナフタレンジカルボン酸、1,5−ナフタレンジカルボン酸、2,6−ナフタレンジカルボン酸、4,4’−ジフェニルジカルボン酸、4,4’−ジフェニルエーテルジカルボン酸、4,4’−ジフェニルスルホンジカルボン酸等を用いることができ、なかでも好ましくは、テレフタル酸、フタル酸、2,6−ナフタレンジカルボン酸を用いることができる。脂環族ジカルボン酸成分としては、例えば、シクロヘキサンジカルボン酸等を用いることができる。脂肪族ジカルボン酸成分としては、例えば、アジピン酸、スベリン酸、セバシン酸、ドデカンジオン酸等を用いることができる。これらの酸成分は一種のみを用いてもよく、二種以上を併用してもよい。

また、ジオール成分としては、例えば、エチレングリコール、1,2−プロパンジオール、1,3−プロパンジオール、ネオペンチルグリコール、1,3−ブタンジオール、1,4−ブタンジオール、1,5−ペンタンジオール、1,6−ヘキサンジオール、1,2−シクロヘキサンジメタノール、1,3−シクロヘキサンジメタノール、1,4−シクロヘキサンジメタノール、ジエチレングリコール、トリエチレングリコール、ポリアルキレングリコール、2,2’−ビス(4’−β−ヒドロキシエトキシフェニル)プロパン等を用いることができ、なかでも好ましくは、エチレングリコール、1,4−ブタンジオール、1,4−シクロヘキサンジメタノール、ジエチレングリコール等を用いることができ、特に好ましくは、エチレングリコール等を用いることができる。これらのジオール成分は一種のみを用いてもよく、二種以上を併用してもよい。

また、ポリエステルには、ラウリルアルコール、イソシアン酸フェニル等の単官能化合物が共重合されていてもよいし、トリメリット酸、ピロメリット酸、グリセロール、ペンタエリスリトール、2,4−ジオキシ安息香酸、等の3官能化合物などが、過度に分枝や架橋をせずポリマーが実質的に線状である範囲内で共重合されていてもよい。さらに酸成分、ジオール成分以外に、p−ヒドロキシ安息香酸、m−ヒドロキシ安息香酸、2,6−ヒドロキシナフトエ酸などの芳香族ヒドロキシカルボン酸およびp−アミノフェノール、p−アミノ安息香酸などを本発明の効果が損なわれない程度の少量であればさらに共重合せしめることができる。

本発明のポリエステル(A)は、特に限定されないが、機械的強度、生産性および取り扱い性等の点から、エチレンテレフタレートおよび/またはエチレン−2,6−ナフタレンジカルボキシレート単位を主たる構成成分とするポリエステルおよびそれらの変性体よりなる群から選ばれた少なくとも一種であることが好ましい。

本発明のポリエステル(A)は、特に限定されないが、ビスフェノールA、つまり、2,2’−ビス(4−ヒドロキシフェニル)プロパン、4,4’−ジヒドロキシジフェニルアルカンあるいは4,4’−ジヒドロキシジフェニルスルホン、および、4,4’−ジヒドロキシジフェニルエーテルから選ばれた1種以上の成分とジオール成分とから構成される単位を構造単位とするものが好ましく挙げられ、中でもビスフェノールA、つまり、2,2’−ビス(4−ヒドロキシフェニル)プロパンを主原料とした成分とジオール成分から構成される成分が好ましい。さらに、ビスフェノールAの一部、好ましくは、10モル%以下を4,4’−ジヒドロキシジフェニルアルカンあるいは4,4’−ジヒドロキシジフェニルスルホン、および、4,4’−ジヒドロキシジフェニルエーテルなどで置換したものも好ましい。また、ジオール成分としては、例えば、エチレングリコール、1,2−プロパンジオール、1,3−プロパンジオール、ネオペンチルグリコール、1,3−ブタンジオール、1,4−ブタンジオール、1,5−ペンタンジオール、1,6−ヘキサンジオール、1,2−シクロヘキサンジメタノール、1,3−シクロヘキサンジメタノール、1,4−シクロヘキサンジメタノール、ジエチレングリコール、トリエチレングリコール、ポリアルキレングリコール、2,2’−ビス(4’−β−ヒドロキシエトキシフェニル)プロパン等を用いることができ、なかでも好ましくは、エチレングリコール、1,4−ブタンジオール、1,4−シクロヘキサンジメタノール、ジエチレングリコール等を用いることができ、特に好ましくは、エチレングリコール、1,2−プロパンジオール、1,3−プロパンジオール等を用いることができる。これらのジオール成分は一種のみを用いてもよく、二種以上を併用してもよい。

本発明の芳香族ポリカーボネート(B)は、特に限定されないが、ビスフェノールA、つまり、2,2’−ビス(4−ヒドロキシフェニル)プロパン、4,4’−ジヒドロキシジフェニルアルカンあるいは4,4’−ジヒドロキシジフェニルスルホン、および、4,4’−ジヒドロキシジフェニルエーテルから選ばれた1種以上を主原料とするものが好ましく挙げられ、中でもビスフェノールA、つまり、2,2’−ビス(4−ヒドロキシフェニル)プロパンを主原料として製造されるものが好ましい。具体的には、上記ビスフェノールAなどをジヒドロキシ成分として用い、エステル交換法あるいはホスゲン法により得られたポリカーボネートが好ましい。さらに、ビスフェノールAの一部、好ましくは、10モル%以下を4,4’−ジヒドロキシジフェニルアルカンあるいは4,4’−ジヒドロキシジフェニルスルホン、および、4,4’−ジヒドロキシジフェニルエーテルなどで置換したものも好ましい。

これらは、本発明の効果を阻害しない範囲内で、1種あるいは2種以上一緒にポリマー鎖中に存在してもよい。

本発明の二軸配向ポリエステルフィルムは、ポリエステル(A)と芳香族ポリカーボネート(B)を含有するものであり、この両ポリマが溶融混練により相溶した組成物からなる二軸配向ポリエステルフィルムである。ここでいう相溶とは、得られたチップのガラス転移温度(Tg)が、ポリエステル(A)のTgAと芳香族ポリカーボネート(B)のTgBの間に存在することを意味する。本発明でいうガラス転移温度は、示差走査熱分析における昇温時の熱流束ギャップからJIS K7121に従って求めることができる(測定法の詳細は後述する)。また、示差走査熱分析によってガラス転移温度を判定する場合は、温度変調法や高感度法を使用することも有効である。該フィルムが、ポリエステル(A)のTgAと芳香族ポリカーボネート(B)のTgBの間にあるTg以外に、本発明の効果を阻害しない範囲内で、ポリエステル(A)のTgAや芳香族ポリカーボネート(B)のTgBなどの2つ以上のガラス転移温度を有していてもよい。

本発明の二軸配向ポリエステルフィルムを構成するポリエステル(A)と芳香族ポリカーボネート(B)を含有するポリエステル組成物は、特に限定されないが、そのガラス転移温度(Tg)が80〜150℃であることが好ましい。Tgは、より好ましくは83〜140℃、さらに好ましくは85〜130℃の範囲内にあることである。二軸配向ポリエステルフィルムが、ポリエステル(A)の構成成分としてエチレンテレフタレート単位を80モル%以上含有するポリエステル(A)と芳香族ポリカーボネート(B)とを含有してなるポリエステル組成物で構成される場合、その好ましいTgの範囲は80〜120℃であり、さらに好ましいTgの範囲は83〜110℃である。Tgが80℃未満であれば、耐熱性が不十分であったりすることがある。また、Tgが150℃を越える温度であれば、溶融成形性などの成形加工の点で劣ったり、延伸配向が困難であったりすることがある。

本発明において、芳香族ポリカーボネート(B)をポリエステル(A)に添加する時期は、溶融押出前に、ポリエステル(A)と芳香族ポリカーボネート(B)との混合物を予備溶融混練(ペレタイズ)してマスターチップ化する方法や、溶融押出時に混合して溶融混練させる方法などがある。中でも、溶融押出前に、ポリエステル(A)と芳香族ポリカーボネート(B)との混合物を予備溶融混練してマスターチップ化する方法が好ましい。該ペレタイズには、ポリエステル(A)と芳香族ポリカーボネート(B)を二軸混練押出機に供給して溶融押出することが、ポリエステル(A)と芳香族ポリカーボネート(B)を相溶化させ、本発明のフィルムを得る上で、特に好ましい。

本発明の二軸配向ポリエステルフィルムは、ポリエステル(A)を主成分とする海成分と芳香族ポリカーボネート(B)を主成分とする島成分からなる海島構造を有している。島成分は、全体に対し体積分率で50%以下であることが好ましく、より好ましくは5〜40%であり、さらに好ましくは7〜30%である。島成分の体積分率が50%を越える場合には、得られた光拡散性フィルムの機械的強度が低下することがある。

ここでいう体積分率は、例えば、透過型電子顕微鏡を用いて測定できる。サンプルを50nmの厚みに超薄切片法で作成し、透過型電子顕微鏡を用いて、加圧電圧100kVの条件下で観察し、4万倍で写真を撮影して、得られた写真をイメージアナライザーに画像として取り込み、任意の100個の島成分を選択し、画像処理を行うことにより、体積分率を計算することができる。

また、島成分の形状は実質的に球状であることが好ましい。ここでいう実質的に球状とは、表面において少なくとも球面となる部分を有する形状であればよい。特に限定されないが、形状は真球状に近づくほど好ましく、方向性のない均一な拡散効果が得られる。これらの島成分の分散径の範囲は、0.01〜1μmであり、好ましくは0.01〜0.5μmであり、さらに好ましくは0.01〜0.1μmである。この分散径を1μm以下とすることにより、フィルム強度や透明性を低下させることがなく、良好な耐熱性を得ることができる。また、島成分の分散径を0.01μm未満とすることは工業的に困難なことがある。

本発明の二軸配向ポリエステルフィルムは、特に限定されないが、実質的にボイドを含有しないことが好ましい。ここでいうボイドとは、フィルム中に存在する微細な気泡のことをさす。フィルム内部のボイドを確認する方法としては、フィルム作製後にフィルム断面を切り出し、透過型電子顕微鏡写真を用いて断面観察することにより、目視で確認することができる。多量のボイドが発生した場合、透明性を低下させることがあり、好ましくない。

ここでいう実質的にボイドを含有しないとは、全くボイドが観察されないか、または、含有されていたとしてもボイドの径が10nm以下であればよい。

本発明の二軸配向ポリエステルフィルムを構成するポリマ中における芳香族ポリカーボネート(B)の含有量は、特に限定されないが、5〜50重量%の範囲にあることが好ましい。さらに好ましくは、7〜30重量%の範囲であり、より好ましくは、10〜20重量%の範囲である。芳香族ポリカーボネート(B)の含有量が5重量%未満であれば、ポリエステル(A)中に芳香族ポリカーボネート(B)が島成分として存在する量が少なすぎて、耐熱性が十分でなく、本発明の効果が得られないことがある。また、芳香族ポリカーボネート(B)の含有量が50重量%を超える量であれば、押出成形加工が困難であったり、さらに得られたフィルムに十分な強度を発現するために、延伸加工を施すことが困難であったりすることがある。

本発明の二軸配向ポリエステルフィルムは、特に限定されないが、リン含有量が10〜2000ppmとなるように有機リン化合物を配合することが好ましい。さらに好ましいリン含有量は、20〜1000ppmである。上記特定量のリン化合物を配合することで、ポリエステル(A)や芳香族ポリカーボネート(B)の熱劣化や酸化劣化を抑制して熱安定性を高めることができ、特に、ポリエステル(A)と芳香族ポリカーボネート(B)の間のエステル交換反応を適度に抑制して、両ポリマーの相溶性を制御することができる。その結果、ポリエステル(A)と芳香族ポリカーボネート(B)の相溶性を損なうことなく、芳香族ポリカーボネート(B)の分解による炭酸ガスの発生を抑制することができ、溶融混練時の発泡を抑制することができる。リン含有量が10ppm未満であると、混練時に発泡したり色調が低下したりすることがある。また、リン含有量が2000ppmを越えると、ポリエステル(A)と芳香族ポリカーボネート(B)の相溶性が低下し、押出安定性が低下したり、得られた組成物を二軸延伸したときにボイドが発生したり、表面にクレーター欠点が発生したりして、本発明の効果が得られないことがある。

本発明の二軸配向ポリエステルフィルムに、有機リン化合物を配合する場合、有機リン化合物は亜リン酸またはリン酸のエステル化合物が好ましい。好ましい有機リン酸化合物は、ポリエステル(A)および芳香族ポリカーボネート(B)の種類によっても異なり、特に限定されないが、トリメチルホスフェート、ブチルアシッドホスフェート、モノステアリルアシッドホスフェート、ジステアリルアシッドホスフェート、トリフェニルホスファイト、テトラ(トリデシル)−4,4−イソプロピリデンジフェニルジホスファイト、ビス(ノニルフェニル)ペンタエリスリトールジホスファイト、ジステアリルペンタエリスリトールジホスファイト、トリス(2,4−ジ−t−ブチルフェニル)ホスファイト、テトラキス(2,4−ジ−t−ブチルフェニル)−4,4’−ビフェニレンジホスホナイト、テトラキス(2,4−ジ−t−ブチル−5−メチルフェニル−4,4’−ビフェニレンジホスホナイト、ビス(2,4−ジ−t−ブチルフェニル)ペンタエリスリトールジホスファイト、ビス(2,6−ジ−t−ブチルフェニル)ペンタエリスリトールジホスファイト、2,2’−メチレンビス(4,6−ジ−t−ブチルフェニル)−2−エチルヘキシルホスファイト、ビス(2,6−ジ−t−ブチル−6−メチルフェニル)エチルホスファイト、2,2’、2’’−ニトリロ[トリエチルトリス(3,3’,5,5’−テトラ−t−ブチル−1,1’−ビフェニル−2,2’−ジイル)ホスファイト]、6−[3−(3−t−ブチル−4−ヒドロキシ−5−メチルフェニル)プロポキシ]−2,4,8,10−テトラ−t−ブチルジベンゾ[d,f][1,3,2]ジオキサホスフェピン、2−[[2,4,8,10−テトラキス(1,1−ジメチルエテル)ジベンゾ[d,f][1,3,2]ジオキサフォスフェピン6−イル]オキシ]−N,N−ビス[2−[[2,4,8,10−テトラキス(1,1ジメチルエチル)ジベンゾ[d,f][1,3,2]ジオキサフォスフェピン−6−イル]オキシ]−エチル]エタナミン、サイクリックネオペンタンテトライルビス(2,6−ジ−t−ブチル−メチルフェイニル)フォスファイトなどが好ましく例示される。中でも、トリメチルホスフェート、ブチルアシッドホスフェート、モノステアリルアシッドホスフェート、ジステアリルアシッドホスフェート、トリフェニルホスファイト、テトラ(トリデシル)−4,4−イソプロピリデンジフェニルジホスファイト、ビス(ノニルフェニル)ペンタエリスリトールジホスファイト、ジステアリルペンタエリスリトールジホスファイト、トリス(2,4−ジ−t−ブチルフェニル)ホスファイト、または、サイクリックネオペンタンテトライルビス(2,6−ジ−t−ブチル−メチルフェイニル)フォスファイトが特に好ましく例示される。

本発明の二軸配向ポリエステルフィルムは、特に限定されないが、ヘイズが10%以下であることが好ましい。より好ましくは、7%以下であり、さらに好ましくは5%以下である。ヘイズが10%を越える場合には、ポリエステル(A)と芳香族ポリカーボネート(B)の相溶性が十分でなく、耐熱性などの本発明の効果が十分に得られないことがある。なお、ここでいうヘイズは、フィルムの厚み方向に関する値であり、ヘイズメーターを用いて測定することができる(測定法の詳細は後述する)。

本発明の二軸配向ポリエステルフィルムの長手方向と幅方向の温度100℃、30分における熱収縮率は、特に限定されないが、フィルムの加工時や使用時の耐熱性の観点から、いずれも0.01〜1.0%であることが好ましい。より好ましくは、0.01〜0.5%であり、さらに好ましくは、0.01〜0.2%である。温度100℃での熱収縮率が1.0%を越える場合は、耐熱性が不十分であり、寸法安定性が損なわれやすくなることがある。また、温度100℃の熱収縮率が0.01%未満の場合には、フィルムが膨張して、しわが発生したり、平面性が悪化したりすることがある。

本発明の二軸配向ポリエステルフィルムの長手方向と幅方向の温度150℃、30分における熱収縮率は、特に限定されないが、フィルムの加工時や使用時の耐熱性の観点から、いずれも0.01〜2.0%であることが好ましい。より好ましくは、0.01〜1.0%であり、さらに好ましくは、0.01〜0.5%である。温度150℃での熱収縮率が2.0%を越える場合は、耐熱性が不十分であり、寸法安定性が損なわれやすくなることがある。また、温度150℃の熱収縮率が0.01%未満の場合には、フィルムが膨張して、しわが発生したり、平面性が悪化したりすることがある。

ここで例示する製法においては、テレフタル酸とエチレングリコールまたはビスフェノールAのエチレンオキサイド付加物とをエステル化させ、または、テレフタル酸ジメチルとエチレングリコールまたはビスフェノールAのエチレンオキサイド付加物をエステル交換反応させた後、重合槽に移送し、真空下で280℃に加熱して重合反応を進める。ここで、固有粘度が0.5程度のポリエステルを得る。得られたポリエステルをペレット状で減圧下において固相重合する。固相重合する場合は、あらかじめ180℃以下の温度で予備結晶化させた後、190〜250℃で1mmHg程度の減圧下、10〜50時間固相重合させる。また、フィルムを構成するポリエステルに粒子を含有させる方法としては、エチレングリコールに粒子を所定割合にてスラリーの形で分散させ、このエチレングリコールをテレフタル酸と重合させる方法が好ましい。粒子を添加する際には、例えば、粒子を合成時に得られる水ゾルやアルコールゾルを一旦乾燥させることなく添加すると粒子の分散性がよい。また、粒子の水スラリーを直接所定のポリエステルペレットと混合し、ベント式2軸混練押出機を用いて、ポリエステルに練り込む方法も有効である。粒子の含有量、個数を調節する方法としては、上記方法で高濃度の粒子のマスタを作っておき、それを製膜時に粒子を実質的に含有しないポリエステルで希釈して粒子の含有量を調節する方法が有効である。

次に、該ポリエチレンテレフタレートのペレット(A)と芳香族ポリカーボネートのペレット(B)を、一定の割合で混合して、260〜300℃に加熱されたベント式の2軸混練押出機に供給して、溶融押出する。溶融混練における、より好ましい温度は260〜290℃であり、さらに好ましい温度は260〜280℃である。ポリエステル(A)と芳香族ポリカーボネート(B)の粘度を最適化して溶融混練による相溶化の効果を高めるために、溶融混練温度を上記範囲に設定することが好ましいが、特に限定されない。また、溶融混練における滞留時間は0.5〜15分が好ましく、より好ましくは1〜10分の条件である。さらに、上記条件にて相溶しない場合は、得られたチップを再び二軸押出機に投入し相溶するまで押出を繰り返してもよい。ポリエステル(A)と芳香族ポリカーボネート(B)の混合において熱安定性を高めるために、必要に応じて、有機リン化合物を混合してもよい。また、該有機リン化合物はポリエチレンテレフタレートの重合時に混合しておいてもよい。上記混練によって、ポリエチレンテレフタレートと芳香族ポリカーボネートが相溶したポリエステル組成物のペレットを得ることができる。

得られた芳香族ポリカーボネート含有ポリエステル組成物のペレットを、180℃で3時間以上真空乾燥した後、固有粘度が低下しないように窒素気流下あるいは真空下で280〜320℃に加熱された押出機に供給し、通常の方法により製膜する。また、この押出機内で異物や変質ポリマーを除去するために各種のフィルター、例えば、焼結金属、多孔性セラミック、サンド、金網などの素材からなるフィルターを用いることが好ましい。また、必要に応じて、定量供給性を向上させるためにギアポンプを設けてもよい。積層フィルムの場合には、2台以上の押出機、マニホールドまたは合流ブロックを用いて、溶融状態のポリエステル/芳香族ポリカーボネート混合物をそれぞれ積層させたシートをスリット状のダイから押出し、キャスティングロール上で冷却して未延伸フィルムを作る。

次に、この未延伸フィルムを二軸延伸し、二軸配向させる。延伸方法としては、逐次二軸延伸法または同時二軸延伸法を用いることができる。ここでは、最初に長手方向、次に幅方向の延伸を行う逐次二軸延伸法を用いる。延伸温度については、ポリエステル(A)や芳香族ポリカーボネート(B)の構造成分や、積層の構成成分により異なるが、例えば、単層でビスフェノールAのエチレンオキサイド付加物を10モル%共重合させたポリエチレンテレフタレートと芳香族ポリカーボネート“ユーピロン”(三菱エンジニアリングプラスチック社製)の混合ポリマーからなる場合を例にとって以下説明する。

未延伸ポリエステルフィルムを加熱ロール群で加熱し、長手方向に2〜5倍、好ましくは2.5〜4.5倍、さらに好ましくは3〜4倍に1段もしくは2段以上の多段で延伸する(MD延伸)。延伸温度はTg(芳香族ポリカーボネートを含んでなるポリエステルのガラス転移温度)〜(Tg+60)℃、好ましくは(Tg+5)〜(Tg+55)℃、さらに好ましくは(Tg+10)〜(Tg+50)℃の範囲である。その後20〜50℃の冷却ロール群で冷却する。特に限定されないが、MD延伸の前に微延伸工程を設けてもよい。その場合の延伸温度は(Tg+10)〜(Tg+70)℃が好ましく、より好ましくは、(Tg+15)〜(Tg+60)℃、さらに好ましくは(Tg+20)〜(Tg+50)℃で、延伸倍率は、1.05〜1.8倍が好ましく、より好ましくは1.1〜1.5倍、さらに好ましくは、1.15〜1.3倍である。この微延伸工程は、ポリマー鎖内およびポリマー鎖間に蓄積されたひずみを除去し、その後の延伸をしやすくするために有効である。MD延伸に続いて、幅方向の延伸方法としては、例えば、テンターを用いる方法が一般的である。このフィルムの両端部をクリップで把持して、テンターに導き、幅方向の延伸を行う(TD延伸)。延伸温度はTg〜(Tg+80)℃が好ましく、より好ましくは(Tg+10)〜(Tg+70)℃、さらに好ましくは(Tg+20)〜(Tg+60)℃の範囲である。延伸倍率は、2.0〜6.0倍が好ましく、より好ましくは3.0〜5.0倍、さらに好ましくは3.5〜4.5倍の範囲である。

サンプルを50nmの厚みに超薄切片法で作成し、透過型電子顕微鏡(日立製H−7100FA型)を用いて、加圧電圧100kVの条件下で観察し、4万倍で写真を撮影した。得られた写真をイメージアナライザーに画像として取り込み、任意の100個の島成分を選択し、画像処理を行うことにより、平均粒径として求めた。なお、画像処理中、真円でない島成分は、読み取った面積から同面積を有する真円の島成分へ変換して粒径を算出した。

表1のガラス転移温度は作製されたフィルムが溶融した組成物を測定することで得られたガラス転移温度である。
