本発明は、粉末トナーと液体インクで形成される画像形成方法およびそのための装置に関する。

【従来の技術】
従来、プリンタ、複写機、ファックスなどのカラー画像を形成する方法として、代表的に電子写真方式やインクジェット方式が用いられている。

電子写真方式では、例えば、感光ドラム周囲に設けられた帯電、露光、現像によって感光ドラム上にトナー画像を形成し、該トナー画像を記録媒体に転写した後、定着手段により定着する。この場合、単色の場合は比較的小型に構成することはできるが、カラー化を行うに伴い装置の大型化やコストアップが生じる。

一方、後者のインクジェット方式は、記録ヘッドから直接インクを記録媒体に吐出してインク画像を形成する方法であり、電子写真方式に比べ、比較的小型な装置でカラー化をすることができる反面、印字直後の擦カ性/耐水性不足、また、記録媒体が一般の普通紙において色間の色の滲み(ブリード)が起こり、画像品位が低下することが懸念される。

そこで、これらを解決すべく、電子写真方式による画像形成手段とインクジェット方式による画像形成手段とを備えた画像形成方法が提案されているが、まだ以下のような要改善点がある。
1)トナー画像形成部分とインク画像の隣接もしくは重なり部分でインクがトナーにはじかれることがある。
2)カラー間のインク同士の混色により画像が滲む場合がある。
3)カラーインクを紙などの記録媒体に付与した直後に記録媒体が膨潤し、膨潤の程度によっては記録媒体に波うちが起こり、しわやカールの原因になる。
4)トナー画像形成後、熱定着を行ってからインクジェットで画像形成する場合、記録媒体である紙などが収縮してトナー画像とインク画像にずれが生じる場合がある。

例えば、電子写真(レーザープリンタ)ユニットとインクジェットユニットを組み合わせたシステムの提案がある(例えば、特許文献1参照。)が、上記の課題の回避策については記載されていない。また、ブラックトナーで画像形成後、カラー水性インクで画像形成する方法(例えば、特許文献2〜4参照。)が開示されているが、依然上述の改善点を解消するに至っていない。

【発明が解決しようとする課題】
特開平7−223362号公報のようにトナー画像形成定着後、水性インクでインクジェット記録する場合にはインクがトナー画像ではじかれてしまう。特開平11−277814号公報のようにオブジェクト画像の属性に基づいて、同じ色のドットの形成をトナー画像で形成するかインク画像で形成するか切り替える場合には装置が複雑になってしまう。本発明は上記要改善点に鑑みてなされたものであり、装置の大型化やコストアップを回避しつつ、良質な画像を形成し、かつしわやカールの生じることがなく、画像のずれのない画像形成方法および装置を提供することを目的としている。

【課題を解決するための手段】
本発明者等は上記目的を達成するために種々の液体インクおよびプロセスを検討した結果、トナー画像が完全定着していない状態でインク画像を形成することにより、更に好ましくはトナー画像形成後に半定着手段を導入することにより、トナー画像とインク画像の色ずれを防ぐことができること、トナー画像形成部分とインク画像の隣接もしくは重なり部分でインクがトナーにはじかれにくくなることなどが解り本発明に至った。すなわち、半定着状態のトナー画像部では、トナー同士が完全に固着しておらず微細な隙間が形成されているため、毛管現象でインクが吸収されていくと予想される。

従って、本発明の画像形成方法および装置は以下のような構成になる。

上記の目的を達成することのできる本発明の一実施態様にかかる画像形成方法は、被記録媒体に画像を形成する画像形成方法において、溶融性粉体トナーを被記録媒体に付与しトナー画像を形成する工程(1)と、色材を含有する液体インクを被記録媒体に付与しインク画像を形成する工程(2)と、(1)の工程と(2)の工程とを経て形成された画像を熱定着する工程(3)とを順次行うことを特徴とする。

また、上記の目的を達成することのできる本発明の一実施態様にかかる画像形成方法は上記工程(1)と(2)との間にトナー画像を半定着する工程を有することを特徴とする。

【発明の実施の形態】
次に実施の態様を挙げて本発明をさらに詳細に説明する。

ここでいう半定着とは、被記録媒体に形成されたトナー画像を搬送による振動や風の影響で乱れない程度の定着性でよい。また、さらに下流側の画像形成手段(インクジェット方式)でインク滴が付与されるときにトナー画像が流れたり滲んだりしないような程度の定着性が好ましい。また、反対に熱溶融によりトナー粉末が完全に溶融し、被記録媒体に固着する完全な定着は好ましくない。すなわち、完全な定着を行った場合、下流側の画像形成手段(インクジェット方式)でインク滴が付与されるときにインクの吸収を妨げる結果になり、インクの乾燥が阻害され被記録媒体が排出されるときのインクの裏移りの原因にもなる。また全く定着を行わない場合、前述のように下流側の画像形成手段(インクジェット方式)でインク滴が付与されるときにトナー画像が流れたり滲んだりすることがある。

従って、このトナー画像の半定着を実現する方法としては、静電的に被記録媒体Pにトナー画像を吸着保持する方法、被記録媒体の裏面から空気吸引して保持する方法、加圧定着する方法などがある。但し静電吸着は、トナーの保持力が弱いことやまた被記録媒体の裏面から空気吸引は、被記録媒体の種類により空気透過性が変わり制御が難しい場合もある。一方加圧定着は、ローラ加圧など装置が簡便でありまた制御も容易なことから、半定着工程は加圧定着手段が好ましい。

最適なトナー画像の半定着状態は、トナー同士が隙間を保持しながら被記録媒体に保持され、インクはその隙間を通して毛管現象で吸収されることが望ましい。

本発明に用いられる粉体トナーとしては、電子写真方式による画像形成が可能であり、公知の粉体トナーから選択して利用することができ、ブラックの着色材による画像を形成できる粉体トナー、例えばブラックの着色材をバインダー中に含む粉体トナーを少なくとも用いることが好ましい。その理由として黒文字はにじみの少ない高品位の画像を要求されることが多いことによる。

本発明に用いられるインクとしては、液媒体中に少なくとも着色材を含有する液体インクが用いられる。液体インクは水系もしくは非水系のどちらでも良いが、コックリングやカール防止の観点から、非水系インクが好ましい。

着色材としては、各種染料や顔料、無機粒子、金属系粒子、着色ポリマー又は着色ワックスなどを用いることができるが、非水系インクの場合には油溶性の染料や顔料が好適に用いられる。

油溶性染料の例としては、アゾ系染料やフタロシアニン染料などがあり、顔料の例としては、カーボンブラックなどの無機顔料やアゾ顔料、フタロシアニン系顔料、イソインドリン系顔料、キナクリドン系顔料、ペリノン・ペリレン系顔料などの有機顔料などがある。また、その他粒子表面を樹脂等で被覆した加工顔料も使用できる。これらは場合によって二種以上を混合して用いることもできる。着色材の好ましい含有量としては、1〜10質量%である。

さらにインク中には結着材(バインダー)として樹脂を含有させることができ該樹脂としては、インク中に溶解可能な高分子化合物であれば良いが、例えば、具体的にはエチルセルロース、ポリアクリルエステル、アマニ油片変性アルキッド樹脂、ポリスチレン、ポリ塩化ビニル、塩素化ポリプロピレン、ポリアミド樹脂、クマロンインデン樹脂、ロジン樹脂、テルペンフェノール樹脂、アルキルフェノール変性キシレン樹脂等が挙げられる。これらの樹脂は場合によっては2種類以上組み合わせて用いることも出来る。また該樹脂の好ましい含有量は1〜10質量%である。

非水系インクの液媒体用の非水溶媒としては、ケトン類、アルコール類、カルボン酸エステル類などが用いられるが特に、毒性が少ないもの、引火性が低いもの、臭気が少ないものが好ましく、例えば脂肪族炭化水素、イソパラフィン系炭化水素、ノルマルパラフィン系炭化水素、脂環系炭化水素、植物油、各種変性シリコーンオイルなどが用いられ、これら非水溶媒を2種以上混合しても良い。非水溶剤の好ましい含有量は50〜96質量%である。

また、必要に応じて適宜添加される分散剤としては、前記溶剤に相溶、または安定的に微粒子分散できるものであればよく、その具体的な例としてはソルビタン脂肪酸エステル(ソルビタンモノオレエート、ソルビタンモノラウレート、ソルビタンセスキオレエート、ソルビタントリオレエート等)、ポリオキシエチレンソルビタン脂肪酸エステル(ポリオキシエチレンソルビタンモノステアレート、ポリオキシエチレンソルビタンモノオレエート等)、ポリエチレングリコール脂肪酸エステル(ポリオキシエチレンモノステアレート、ポリエチレングリコールジイソステアレート等)、ポリオキシエチレンアルキルフェニルエーテル(ポリオキシエチレンノニルフェニルエーテル)などのノニオン活性剤が適している。又、これらは場合によって二種以上混合して用いることができる。

さらにバインダー成分としての樹脂も添加できる。その例としては、フェノール樹脂、アクリル樹脂及びその変性樹脂、マレイン酸樹脂及びその変性樹脂、ロジン樹脂、エポキシ樹脂、シリコーン樹脂、フッ素樹脂、ブチラール樹脂などを用いることができる。添加剤として、酸化防止剤や紫外線吸収剤なども適宜用いられる。

以下本発明の実施形態について図面を参照しつつ詳細に説明する。図1には、本発明の画像形成装置の例につき、その全体模式構成図を示す。

本発明においては、最初の工程として、電子写真法に代表される方法で粉末トナーを被記録媒体に付与しトナー画像を形成する工程があり、好ましくはトナー像を被記録媒体上に半定着する。ついで、インクジェット法によって液体インクを被記録媒体上に付与しインク画像を重ねて形成することで、多重カラー画像等を形成する。すなわち、本発明の好ましい態様における大きな特徴はトナー画像を2回に分けて定着することにある。

図1に示す画像形成装置は、画像形成方式がそれぞれ異なる複数の画像形成手段を有し、該画像形成手段の一連の画像形成工程によって、被記録媒体P上に画像を形成するものである。なお、本実施例の画像形成装置は、同一の被記録媒体に対し、インクジェット記録と電子写真記録との両方の記録、すなわち「合成」あるいは「多重」記録が可能である。ここでは、同一の記録材面上で、インクジェット記録のインク画像域と電子写真記録のトナー画像域とが重なり合わない記録を「合成」、重なり合う記録を「多重」という。

まず、画像形成装置全体の構成の概略を説明すると、この画像形成装置は、装置本体Mの上流側に配設した第1の画像形成手段(図1の右側の点線で囲まれた部分)としての電子写真方式の画像形成手段Iと、下流側に配設した第2の画像形成手段としてのインクジェット方式の画像形成手段II(図1の左側の点線で囲まれた部分)とを備えている。

上述の構成を具備する画像形成装置の全体の動作の概略は、被記録媒体Pに対し、上流側の画像形成手段(電子写真方式)Iによって現像剤である溶融性粉末トナー(以下「トナー」という)による白黒のトナー画像を形成し、下流側の画像形成手段(インクジェット方式)IIによって複数色のインクによるカラーのインク画像を形成する。

つづいて、画像形成手段I、画像形成手段IIの順にそれぞれの構成について説明する。

画像形成手段Iは、像担持体として矢印R1方向に回転駆動される感光ドラム1を備えている。この感光ドラム1の周囲には、その回転方向(矢印R1方向)に沿ってほぼ順に、帯電手段2、露光手段3、現像手段4、転写手段5、除電手段6、そしてクリーニング手段7が設けられている。これらの手段は、それぞれ例えば、感光ドラム1表面を負極性の所定電位に均一に帯電する一次帯電器2、帯電された感光ドラム1表面をイメージ露光して静電潜像を形成するレーザ露光器3、静電潜像にトナーを付着させて反転現像する現像装置4、感光ドラム1上のトナー画像を記録材P上に転写する転写帯電器5、転写後の記録材Pの電荷を除去する除電針6、そして、転写後の感光ドラム1上の転写残トナーを除去するクリーナ7等である。ここで、現像装置4は、例えばジャンピング現像によって感光ドラム1上の静電潜像にトナーを付着させるものである。

このとき使用するトナーとしては、例えばスチレン−アクリル共重合体を主成分とする結着樹脂に、マグネタイトを60wt%及び負電荷制御剤としてのモノアゾ染料の金属錯塩を1wt%含有し、全体として体積抵抗が約1013Ω・cmとなるように構成した絶縁性磁性トナーを用いることができる。

感光ドラム1の下方には、被記録媒体Pの給搬送部が構成されている。給搬送部には、上流側から順に、被記録媒体Pを収納するとともに装置本体Mに対して着脱自在に装着される給紙カセット8、給紙カセット8から被記録媒体Pを給紙するための給紙ローラ9、給紙された被記録媒体Pを所定のタイミングで感光ドラム1に供給するレジストローラ10、トナー画像転写後の被記録媒体Pをガイドする搬送ガイド11が配置されている。そして、給搬送部の最下流側には、転写帯電器5によって感光ドラム1上から転写されたトナー画像を被記録媒体上に半定着する加圧定着手段としての加圧定着器12が配設されている。

本実施例においては、加圧ローラによりトナー画像を被記録媒体Pに押し付けることにより半定着を達成している。被記録媒体Pが紙などである場合パルプ繊維に隙間に加圧により押し込まれることでトナー粒子が保持される。その際、熱を加えても良いが、完全にトナーが溶融される温度条件まで熱加圧することは好ましくない。

インクジェットで画像形成したのち第2の定着手段によりトナー画像部は、完全に定着が完了する。

画像形成手段IIは、上流側から順に、送りローラ21、搬送ガイド22、給紙ローラ23、プラテン24、そしてインクジェット記録部25を備えている。送りローラ21は、加圧定着器12から排出されてきた被記録媒体Pを搬送ガイド22に沿って給紙ローラ23に向けて(矢印K方向)連続的に送り、また給紙ローラ23は、ステッピングモータ(不図示)によって、被記録媒体Pをプラテン24とインクジェット記録部25との間に断続的搬送するように構成されている。インクジェット記録部25は、シアンC、マゼンタM、イエローYの各色3つのラインヘッドによって構成されている。ただしヘッドの構成は、さらにブラックBkのヘッドを加えた4つのラインヘッドで構成されていてもよい。この場合、OHPシートなどインクジェット方式のみで記録する際には有効である。

さらに、カラー画像の粒状感を低減し滑らかな階調性を特に望む場合は、上記イエロー、マゼンタ、及びシアンの3色の液体インクに加えて、淡マゼンタや淡シアンなどの特別色のインクを加えてもよい。その場合、4色以上の色数のインクが使用される。

また、記録ヘッドには、各色のインク用ヘッドに対応するチューブ(不図示)が接続されており、これらチューブを介して各色のインクタンク(不図示)から各色のインクが供給されるように構成されている。第2の画像形成手段IIの上方には、コントローラ50が配置されている。コントローラ50は、画像形成装置に対して、例えば外部装置からプリント信号、及び白黒画像とカラー画像の混在する画像データが入力されたときに、第1の画像形成手段Iに対しては、プリント信号と白黒の画像データを送り、一方、第2の画像形成手段IIに対しては、プリント信号とカラーの画像データを送るように構成されている。

画像形成手段IIのさらに下流側には、半定着状態のトナー画像を完全定着するための完全定着手段13(熱定着器)が配設されている。定着手段13(熱定着器)は加熱ローラ13aと加圧ローラ13b温度検出器14で構成されている。その後方には、定着の終了した被記録媒体Pが排出される排紙トレイ51が配設されている。

次に、上述の図1を参照しながらこれらの動作について説明する。

画像形成装置に、外部装置からプリント信号、及び白黒画像とカラー画像の混在する画像データが入力されると、コントローラ50は、第1の画像形成手段Iにプリント信号及び白黒画像の画像データを送る。すると、給紙カセット8内にある被記録媒体Pは、給紙ローラ9によって給紙され、レジストローラ10を介して感光ドラム1に供給される。以上の動作とほぼ並行して、感光ドラム1は矢印R1方向に回転駆動され、一次帯電器2によってその表面が負極性の所定電位に均一に帯電される。そして、レーザ露光器3により、画像データに基づくレーザ光の照射を受け、照射部分の電荷が除去されて表面に静電潜像が形成される。この静電潜像には、現像装置4内に収納されている黒色の負電荷のトナーが付着され、トナー画像として現像される。感光ドラム1上のトナー画像は、転写帯電器5によって、上述のレジストローラ10から感光ドラム1に供給されてきた記録材P上に転写される。トナー画像転写後の被記録媒体Pは搬送ガイド11に沿って加圧定着器12に搬送され、ここで加圧を受けてトナー画像が半定着される。一方、トナー画像転写後の感光ドラム1は、表面の残留トナーがクリーナ7によって除去され次の画像形成に備えられる。

被記録媒体Pは、上述の第1の画像形成手段Iの各画像形成工程を経て、白黒のトナー画像が形成されると、第1の画像形成手段Iから第2の画像形成手段IIに搬送される。画像形成手段IIの送りローラ21は、被記録媒体Pが進入してくると、被記録媒体Pの先端が搬送ガイド22に沿って給紙ローラ23に到達するまで被記録媒体Pを連続的に搬送する。被記録媒体Pの先端が給紙ローラ23に達すると、給紙ローラ23及び送りローラ21は、被記録媒体Pを断続的に搬送し、インクジェット記録部25へ送る。このとき、コントローラ50から第2の画像形成手段IIにプリント信号及びカラー画像の画像データが送られ、これに対応して、被記録媒体Pに向けて各色のインクが記録ヘッド25から吐出され、カラー画像が形成される。画像形成された被記録媒体Pは、加熱定着器13により熱定着された後排紙トレイ51に排出される。

Claims (16)

被記録媒体に画像を形成する画像形成方法において、
溶融性粉体トナーを被記録媒体に付与しトナー画像を形成する工程(1)と、色材を含有する液体インクを被記録媒体に付与しインク画像を形成する工程(2)と、
(1)の工程と(2)の工程とを経て形成された画像を熱定着する工程(3)と、
を順次行うことを特徴とする画像形成方法。
