<P>PROBLEM TO BE SOLVED: To obtain an inkjet head which has stable printing characteristics by making good the joining between a diaphragm and an actuator and between the diaphragm and a channel plate in the inkjet head. <P>SOLUTION: An uneven thickness of a vibrating part region of the diaphragm of the inkjet head manufactured by electroforming causes a joining failure and bulging of an adhesive at the time of joining the diaphragm and the actuator and joining the diaphragm and the channel plate. 【発明の属する技術分野】
本発明は、インクジェットヘッド及びインクジェット記録装置に関し、さらに詳しくは、圧電素子等のアクチュエータの伸縮を加圧液室に伝達する振動板の膜厚を適当寸法にすることにより、振動板とアクチュエータ、振動板と流路板の接合時に接着不良等が生じないようにしたインクジェットヘッド及びインクジェット記録装置に関する。

【従来の技術】
一般に、電極基板に非導電性のレジストでパターンを形成して電鋳めっきを行う場合、レジストの遮蔽面積が大きくなるほど、その部位の電界がレジスト端部の電極部に集中し、めっき膜厚が厚くなる傾向がある。
例えば、ノズルプレートのように比較的パターンが少ない構成要素であれば、これらの偏肉はそれほど気にならないレベルであるが、インクジェットヘッドの振動板等多くの微細パターンが形成されている構成要素では、パターンによる膜厚の変動が大きく、偏肉が大きくなってしまう。

これらの偏肉は、振動板と流路板、また振動板とアクチュエータの接合の際に大きな問題となる。偏肉量が大きいと、完全に接合するにはその偏肉量以上の接着剤が必要になる。
具体的には、偏肉量が10μmあれば、それを完全に接合するには10μm以上の厚さの接着剤を塗布する必要がある。ここで、接着剤量が増えることは振動板の厚肉部でははみ出しとなり、微細パターン部では近接パターンと接してしまったり、振動板のダイアフラム部が接着剤で埋まってしまったりする。
これらは、インクジェットヘッドの印写特性にとって重大な欠陥である。

【発明が解決しようとする課題】
以上のように、振動板の振動部領域の偏肉は、振動板とアクチュエータの接合に影響し、振動板全面の偏肉は、振動板と流路板の接合に影響を与える。
そこで、本発明は、電鋳めっきにより作製される振動板のめっき総膜厚の偏肉量を振動部領域で3μm以下、振動板全面で5μm以下と規定することで、振動板とアクチュエータ間、振動板と流路板間の接合性が良好で、印写特性の安定したインクジェットヘッドを得ることを目的とする。(請求項1、2)
また、振動板を作製するための均膜化のための膜厚補正パターンを得ることを目的とする。(請求項3〜9)
さらに、得らえたインクジェットヘッドを用いて記録装置を形成することにより、高品質印字の可能なインクジェット記録装置を得ることを目的とする。(請求項10)

本発明は、前記目的を達成するためのものであって、請求項1の発明は、電鋳めっきにより作製され、微細パターンが形成された振動部領域の電鋳めっき総膜厚の偏肉量が3μm以下である振動板を有するインクジェットヘッドであることを特徴とする。
請求項2の発明は、電鋳めっきにより作製され、微細パターンが形成された振動部領域と該振動部領域の外周を含む全面の電鋳めっき総膜厚の偏肉量が5μm以下である振動板を有するインクジェットヘッドであることを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態を図1〜11に示す実施例に基づいて説明する。
(第1実施例)
図1は、本発明のインクジェットヘッドで用いる第1実施例の振動板を示す模式的平面図、図2は、図1のA−A断面図である。
図1、図2に示す第1実施例の振動板1は、電鋳めっきで形成される。振動板1の中央部には、図示しない流路板に形成された複数の加圧液室に対応して配置された振動部列の微細パターンを有する。振動部列は、等間隔に形成された複数のダイアフラムからなり、それぞれのダイアフラムが個別の振動部2として機能し、微細パターンの部分が全体として振動部領域となっている。また、隣接する振動部2間、及び振動部領域の外周部分は、図示しない流路板が接合される接合部3であり、厚肉に形成されている。
振動部列の配列方向と交差する両側方には、流路板に形成された共通液室にインクを供給するインク供給口4が形成されている。
また、振動部領域の外周部分の適宜個所に、振動板1と流路板を組み付ける際等に利用されるアライメントマーク5が形成されている。

図1に示す振動板は、図1の表面に図示しない流路板が接合され、複数の振動部2のそれぞれに流路板に形成されたそれぞれの加圧液室が対応するように、厚肉に形成された接合部3で接合される。流路板のさらに表面側には、加圧液室に対応するノズル孔が形成されたノズル板が接合される。
また、振動板の図1の裏面には図示しない圧電素子等からなるアクチュエータが接合される。

図3は、本発明のインクジェットヘッドで用いる振動板の製造方法の実施例を示す製造工程図である。
まず、導電性基板11を用意し(図3(A))、導電性基板11のインク供給口4を形成する部分にレジスト12を形成し(図3(B))、薄膜電鋳を実施してダイアフラムとなる薄膜13を形成する(図3(C))。
その後、非導電性のレジスト14にて複数のダイアフラムを形成するためのパターニングを行い(図3(D))、電鋳を実施して接合領域となる厚肉部15を形成する(図3(E))。
次に、レジスト12,14を除去し(図3(F))、導電性基板11を剥離することにより、振動部2、接合部3、インク供給口4が形成された振動板1が形成される(図3(G))。

このような振動板を電鋳によって形成する場合、レジストで被覆された領域の外周部は電界が集中し、電鋳膜厚が厚くなる傾向がある。このため、ヘッドの集積度が高まり、微細なパターンが集中して形成されるほど、電鋳めっき振動板を均一な膜厚で形成することは困難となる。
図1で示す振動板1において、同じ振動部領域であるB部とC部を比べても、外周をすべて振動部領域で囲まれたB部は膜厚が厚く、三方に振動部領域のないC部は膜厚が薄く形成される。この膜厚差は、電鋳メッキ総膜厚30μmの振動板の場合、4〜5μmに達する。また、外周が振動部領域で囲まれておらず、パターンのないD部においては、さらに膜厚が薄くなっており、振動板全域での偏肉量は10μm近くになる。

この偏肉量が、振動板−流路板接合、振動板−アクチュエータ接合の際の接合不良、接着剤はみだしの原因となる。
このため、本発明は、振動部領域での電鋳メッキ総膜厚の偏肉量を3μm以下、望ましくは2μm以下とし、また、振動板全体での電鋳メッキ総膜厚の偏肉量を5μm以下に抑えることにより、接合性良好なインクジェットヘッドを得ることが可能となる。

(第2実施例)
図4は、本発明のインクジェットヘッドで用いる第2実施例の振動板を示す模式的平面図である。
電鋳メッキにより作製される振動板に生ずる偏肉の低減には、厚膜部すなわち接合部3の膜厚を低減するか、薄膜部すなわち振動部2の膜厚を厚くするか、もしくは両方を併用する方法が考えられる。
厚膜部の膜厚低減は、図4に示すように微細パターンが形成された部分に、パターンが形成されていないパターン抜き部6を形成することにより膜厚低減化の効果を得る。このパターン抜き部6は、広ければ広いほど効果は大きくなるが、200〜300μm程度の幅でも0.5μm程度の偏肉低減を図ることが可能である。より偏肉を均一するには、パターン中央部ほどパターンの抜き幅を広くするという手段も可能である。

(第3実施例)
ここで問題となるのは、このパターン抜き部6を設けることにより振動部の特性が変化し、ヘッド特性が変化してしまう懸念があることである。
図5は、この点に対する解決手段を示すものであって、本発明のインクジェットヘッドで用いる第3実施例の振動板を示す模式的平面図である。
図5に示す第3実施例の振動板1は、振動部2の列、すなわち振動部列を2列有するものであって、それぞれの列毎のアクチュエータ接合位置7にそれぞれのアクチュエータが接合される。
図5に示すように、パターン抜き部6は、振動部領域の振動部列の列間部(アクチュエータと接合しない部位)に設けることが有効である。これにより振動特性に影響がなく、接合性の良好なインクジェットヘッドが形成される。

(第4実施例)
図6は、薄膜部の膜厚を厚くする手段を示すものであって、本発明のインクジェットヘッドで用いる第4実施例の振動板を示す模式的平面図である。
これには、図6に示すように振動板1の振動部列の列方向の外方部分に溝パターン8形成することが有効である。この溝パターン8は、振動部領域の振動部列と同等のピッチで形成されることが望ましい。

(第5実施例)
図7は、本発明のインクジェットヘッドで用いる第5実施例の振動板を示す模式的平面図である。
第4実施例の振動板1は全面に溝パターンを設けているが、第5実施例の振動板は振動板と流路板の接合のシール性を確保するために、溝パターン8を振動部領域の外周の最も膜厚の薄い領域にのみ設ける。

(第6実施例)
図8は、本発明のインクジェットヘッドで用いる第6実施例の振動板を示す模式的平面図である。
図8に示す第6実施例の振動板1は、振動部領域とインク供給口近傍部の膜厚をそろえる手段として、インク供給口4を個別の振動部2に対応して個々に設ける。個々のインク供給口4は、個別の振動部2の配列と同ピッチで配列することによりインク供給口間の隔壁部の膜厚が厚くなり、振動部領域の膜厚と略等しくなる。
また、この効果に関しては隔壁部の長さが与える影響が大きい。長さが短いと外周部の影響が大きく膜厚の変動は小さいが、この長さが長くなると振動部の形状に近くなり、隔壁中央部の膜厚が高くなる。十分な効果を出すためには、幅方向の3倍程度の長さが必要である。

(第7実施例)
図9は、本発明のインクジェットヘッドで用いる第7実施例の振動板を示す模式的平面図である。
第1〜6実施例の構成を併用し、電鋳めっきの総膜厚が30μmとなるように、図9に示すような振動板1を形成したところ、実測値にて、振動部領域で28.7〜30.9μm、偏肉量2.2μm、振動板全域において27.0〜30.9μm、偏肉量3.9μmを達成していることが確認できた。

(第8実施例)
次に、第1〜第7実施例のインクジェットヘッドを搭載したインクジェット記録装置の実施例について説明する。
図10は、本発明の実施例によるインクジェット記録装置の要部を示す斜視図、図11は、同インクジェット記録装置の機構部の側断面図である。
本実施例のインクジェット記録装置は、記録装置本体21の内部に主走査方向に移動可能なキャリッジ33、キャリッジに搭載した本発明に係るインクジェットヘッドからなる記録ヘッド34、記録ヘッドへインクを供給するインクカートリッジ35等で構成される印字機構部22等を収納する。
また、記録装置本体21の下方部には、前方側から多数枚の用紙23を積載可能な給紙カセット(或いは、給紙トレイでもよい。)24を抜き差し自在に装着し、また用紙23を手差しで給紙するための手差しトレイ25を開倒することができ、給紙カセット24或いは手差しトレイ25から給送される用紙23を取り込み、印字機構部22によって所要の画像を記録した後、後面側に装着された排紙トレイ26に排紙する。

印字機構部22は、図示しない左右の側板に横架したガイド部材である主ガイドロッド31と従ガイドロッド32とでキャリッジ33を主走査方向(図11で紙面垂直方向)に摺動自在に保持する。キャリッジ33にはイエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(K)の各色のインク滴を吐出する本発明に係る液滴吐出ヘッドであるインクジェットヘッドからなる記録ヘッド34を複数のインク吐出口を主走査方向と交叉する方向に配列し、インク滴吐出方向を下方に向けて装着している。また、キャリッジ33には記録ヘッド34に各色のインクを供給するための各インクカートリッジ35を交換可能に装着している。
インクカートリッジ35は上方に大気と連通する大気口、下方には記録ヘッド34へインクを供給する供給口を、内部にはインクが充填された多孔質体を有しており、多孔質体の毛管力により記録ヘッド34へ供給されるインクをわずかな負圧に維持している。
また、記録ヘッド34として、本実施例では各色の記録ヘッドを用いているが、各色のインク滴を吐出するノズルを有する1個の記録ヘッドでもよい。

さらに、記録ヘッド34として用いるインクジェットヘッドは、圧電素子等の電気機械変換素子で液室壁面を形成する振動板を介してインクを加圧するピエゾ型、あるいは発熱抵抗体により気泡を生じさせてインクを加圧するバブル型、もしくはインク流路壁面を形成する振動板とこれに対向する電極との間で静電力で振動板を変位させてインクを加圧する静電型等を使用することができるが、本実施例ではピエゾ型インクジェットヘッドを用いている。

ここで、キャリッジ33は、後方側(用紙搬送方向下流側)を主ガイドロッド31に摺動自在に嵌装し、前方側(用紙搬送方向上流側)を従ガイドロッド32に摺動自在に載置している。そして、このキャリッジ33を主走査方向に移動走査するため、主走査モータ37で回転駆動される駆動プーリ38と従動プーリ39との間にタイミングベルト40を張装し、このタイミングベルト40をキャリッジ33に固定しており、主走査モータ37の正逆回転によりキャリッジ33が往復駆動される。

一方、給紙カセット24にセットした用紙23を記録ヘッド34の下方側に搬送するために、給紙カセット24から用紙23を分離給装する給紙ローラ41及びフリクションパッド42と、用紙23を案内するガイド部材43と、給紙された用紙23を反転させて搬送する搬送ローラ44と、この搬送ローラ44の周面に押し付けられる搬送コロ45及び搬送ローラ44からの用紙23の送り出し角度を規定する先端コロ46とを設けている。搬送ローラ44は副走査モータ47によってギヤ列を介して回転駆動される。そして、キャリッジ33の主走査方向の移動範囲に対応して搬送ローラ44から送り出された用紙23を記録ヘッド34の下方側で案内する用紙ガイド部材である印写受け部材49を設けている。この印写受け部材49の用紙搬送方向下流側には、用紙23を排紙方向へ送り出すために回転駆動される搬送コロ51、拍車52を設け、さらに用紙23を排紙トレイ26に送り出す排紙ローラ53及び拍車54と、排紙経路を形成するガイド部材55,56とを配設している。

記録時には、キャリッジ33を移動させながら画像信号に応じて記録ヘッド34を駆動することにより、停止している用紙23にインクを吐出して1行分を記録し、用紙23を所定量搬送後次の行の記録を行う。記録終了信号または、用紙23の後端が記録領域に到達した信号を受けることにより、記録動作を終了させ用紙23を排紙する。この場合、記録ヘッド34を構成する本発明に係るインクジェットヘッドはインク滴噴射の制御性が向上し、特性変動が抑制されているので、安定して高い画像品質の画像を記録することができる。

また、キャリッジ33の移動方向右端側の記録領域を外れた位置には、記録ヘッド34の吐出不良を回復するための回復装置57を配置している。回復装置57はキャップ手段と吸引手段とクリーニング手段を有している。キャリッジ33は印字待機中にはこの回復装置57側に移動されてキャッピング手段で記録ヘッド34をキャッピングされ、吐出口部を湿潤状態に保つことによりインク乾燥による吐出不良を防止する。また、記録途中等に記録と関係しないインクを吐出することにより、全ての吐出口のインク粘度を一定にし、安定した吐出性能を維持する。
吐出不良が発生した場合等には、キャッピング手段で記録ヘッド34の吐出口を密封し、チューブを通して吸引手段で吐出口からインクとともに気泡等を吸い出し、吐出口面に付着したインクやゴミ等はクリーニング手段により除去され吐出不良が回復される。また、吸引されたインクは、本体下部に設置された図示しない廃インク溜に排出され、廃インク溜内部のインク吸収体に吸収保持される。

【発明の効果】
請求項1に記載のインクジェットヘッドは、電鋳めっきで形成した振動板の振動部の総膜厚の偏肉量を3μm以下に規定することによって、振動板−アクチュエータの接合時に接着材量を低減でき、接着剤はみだしによる接合不良等のない均一な印写特性をもつインクジェットヘッドを得ることができる。
請求項2に記載のインクジェットヘッドは、電鋳めっきで形成した振動板全面の総膜厚の偏肉量を5μm以下に規定することによって、流路板−振動板の接合時に接着材量を低減でき、接着剤はみだしによる接合不良等のない均一な印写特性をもつインクジェットヘッドを得ることができる。
請求項3に記載のインクジェットヘッドは、前記振動板に膜厚を均一化するための膜厚補正パターンを形成することによって、振動板の総膜厚の偏肉量を低減でき、請求項1、2に記載の均一な印写特性をもつインクジェットヘッドを得ることができる。

請求項6に記載のインクジェットヘッドは、電鋳めっき薄膜部に複数の溝パターンを形成することによって、溝部の電界を集中させることにより薄膜部のめっき総膜厚を厚くすることができ、請求項3に記載の均一な印写特性をもつインクジェットヘッドを得ることができる。
請求項7に記載のインクジェットヘッドは、前記複数の溝部を個別振動部群の外周の一部もしくは全域に配置することによって、振動部脇での急激な膜厚低下を抑え、接合不良等を防止し、均一な印写特性をもつインクジェットヘッドを歩留まりよく生産することができる。

請求項9に記載のインクジェットヘッドは、インク供給口の配列方向と垂直方向の長さを配列ピッチの3倍以上とすることによって、外周部への電界の逃げを抑制でき、前記の厚膜化が効果的に実施できる。
請求項10に記載のインクジェット記録装置は、請求項1〜9に記載されたインクジェットヘッドを搭載することによって、均一な印写が可能となり、高画質の画像を作像することができる。
