本発明は、キャビティから金型外まで通じるガス通路を有する射出成形用金型(以下、単に金型とする)に設けられる通気用金型部材、これを備える金型、及び金型部材の製造方法に関する。

【従来の技術】
近年、携帯電話等のIT機器の小型化、薄型化が進んでおり、これに伴って、機器の部品や筐体の一層の小型化、薄肉化が求められている。
このように小型、薄肉の部材を射出成形によって製造する場合には、金型においてキャビティを形成する金型面間の間隔が狭くなるため、射出した溶融原料がキャビティ全体に行き渡りにくく、また、キャビティ内の空気抜けが不十分となりやすいので、充填不良となったり、得られる成形品に気泡が形成されてしまいやすい。
さらに、射出成形に用いる原料としては、ポリカーボネートのように原料自体が熱分解してガスを発生させるものがあり、このような原料を用いて射出成形を行う場合には、上記の問題がより生じやすくなる。

このため、金型には、キャビティから金型外に通じるガス通路が設けられ、ガス通路には、キャビティとガス通路との接続部における金型面を構成するとともにキャビティとガス通路との間での気体の通過を許容する通気用金型部材が設けられる。
この通気用金型部材は、金属粉末を圧粉成形した後に焼結してなる厚さ数mmのブロック状の多孔質体とこれをガス通路側から支持するサポート部材とを有しており、この多孔質体の表面によって金型面を構成する一方で、この多孔質体を通気層として、キャビティとガス通路との間での気体の通過を許容するものである。

【発明が解決しようとする課題】
しかし、この通気用金型部材では、通気層を構成する多孔質体は、金属粉末を圧粉成形した後に焼結したものであるので、その気孔率は10%から30%と低く、通気性は十分でない。
また、圧粉成形体はあまり薄いものを作ることができないので、これを焼結してなる多孔質体もあまり薄くすることはできない。そして、この多孔質体は切削加工や研削加工等によって加工すると、表面の気孔が目詰まりして通気性が著しく低下してしまう。このように従来の通気層はあまり薄くすることができないため、通気層を通じた排気の圧力損失が大きく、通気性が低かった。
このため、この通気用金型部材を設けた金型を用いても、さらに小型、薄肉の成形品を製造する場合には、キャビティ内の気体の排出が不十分となって上記の問題を解消することができず、成形品のさらなる小型化、薄肉化は困難であった。

本発明は、このような事情に鑑みてなされたものであって、キャビティ内の気体の排出性能を向上させる通気用金型部材とこれを備える射出成形用金型、及び通気用金型部材の製造方法を提供することを目的としている。

【課題を解決するための手段】
上記課題を解決するために、本発明にかかる通気用金型部材は、キャビティから金型外まで通じるガス通路を有する射出成形用金型において前記ガス通路に設けられて、前記キャビティと前記ガス通路との接続部における金型面を構成するとともに前記キャビティと前記ガス通路との間での気体の通過を許容する通気用金型部材であって、前記キャビティと前記ガス通路との間での気体の通過を許容する通気層を有し、該通気層は、層状に堆積させた原料粉末を非圧縮のまま焼成してなる連続空孔を有する多孔質体によって構成されていることを特徴としている。

このように構成される通気用金型部材においては、通気層は、層状に堆積させた原料粉末を非圧縮のまま焼成してなる多孔質体とされているので、原料粉末を圧粉成形した後に焼結してなる従来の通気層よりも気孔率が高く、通気性も高い。また、通気層自体も、従来の通気層よりも薄くすることができるので、通気層を通じた排気の圧力損失を抑えることができる。
このため、この通気用金型部材を用いた金型では、さらに小型、薄肉の成形品を製造する場合にも、キャビティ内の気体の排出を十分に行うことができる。

また、本発明にかかる通気用金型部材は、キャビティから金型外まで通じるガス通路を有する射出成形用金型において前記ガス通路に設けられて、前記キャビティと前記ガス通路との接続部における金型面を構成するとともに前記キャビティと前記ガス通路との間での気体の通過を許容する通気用金型部材であって、前記キャビティと前記ガス通路との間での気体の通過を許容する通気層を有し、該通気層は、前記金型面をなす緻密層と、該緻密層よりも気孔率の高い高気孔率層とを積層した構成とされていることを特徴としている。

通気層において、緻密層は、キャビティ内の溶融原料を遮る金型面をなす一方で、キャビティ内の気体の通過を許容する。また、高気孔率層は緻密層よりも気孔率が高いので、緻密層を通過して高気孔率層に達した気体は、速やかに高気孔率層を通過してガス通路に達することとなり、通気層の通気性がより向上する。また、この高気孔率層は、厚み方向だけでなく、厚み方向に交差する方向にも高い通気性を有しており、緻密層を通過して高気孔率層に達した気体は厚み方向だけでなく厚み方向に交差する方向にも流れることができる。

ここで、圧粉成形体を焼結してなる多孔質体は、金属粉末の粒径を大きくすることで、金属粉末間に形成される隙間が大きくなって気孔率が高くなるが、一方で金属粉末同士の接触面積が少なくなるために崩れやすくなる。このため、このように気孔率を高めた多孔質体を通気層として用いても、通気層において金型面を構成する部分が崩れて成形品に取り込まれてしまう恐れがある。
そこで、通気層を、通常の平均粒径の原料粉末からなる緻密層と、緻密層を構成する原料粉末よりも平均粒径の大きい原料粉末からなる高気孔率層とを有する構成とすることで、通気層を圧粉成形体を焼結してなる焼結体によって構成した場合にも、金型面が緻密層によって構成されるために崩れにくくなり、かつ高気孔率層を設けることによって通気性を確保することができる。

ここで、請求項1記載の通気用金型部材において、通気層を、金型面をなす緻密層と、この緻密層よりも気孔率の高い高気孔率層とを積層した構成とされていても、同様の効果を得ることができる。
この場合には、高気孔率層が、層状に堆積させた原料粉末を非圧縮のまま焼成してなる多孔質体とされており、高気孔率層を圧粉成形体を焼結してなる構成とした場合に比べて崩れにくくなる。
高気孔率層においてサポート部材側の部分が崩れると、高気孔率層の肉厚が不均一となって通気層が溶融原料の充填圧力を受けた際に金型面に局所的な変形が生じてしまい成形品の成形精度が低下してしまうが、このように高気孔率層が崩れにくくなることで、このような成形精度の低下が生じにくくなる。

ここで、緻密層の気孔率が32%よりも低いと、緻密層の通気性が低くなってキャビティ内の排気が不十分になってしまう。一方、緻密層の気孔率が50%を越えると、緻密層内に溶融原料の染み込みや付着が生じやすくなってしまう。
また、高気孔率層の気孔率が40%よりも低いと、高気孔率層の通気性が低くなって通気層全体としての通気性が低くなってしまう。一方、高気孔率層の気孔率が90%を超えると、高気孔率層の強度が低下してしまう。
このため、緻密層の気孔率は32%から50%の範囲内とすることが好ましく、高気孔率層の気孔率は40%から90%の範囲内とすることが好ましい。

また、緻密層の厚みD1が500μmを超えると、緻密層を通過する際の気体の圧力損失が大きくなり、通気性が低下してしまう。同様に、高気孔率層も、その厚みD2が1000μmを超えると通気性が低下してしまう。
このため、緻密層の厚みD1は500μm以下とすることが好ましく、高気孔率層の厚みD2は1000μm以下とすることが好ましい。
そして、このように通気層を薄く形成した場合には、通気層の高気孔率層側には、通気層を支持するためのサポート部材を設置する。このサポート部材は、通気層側からガス通路側まで通じる通気孔を有しており、通気層を溶融原料の充填圧力に耐えられるように支持しつつ、通気孔によって通気層を通過した気体の通過を許容するようになっている。

高気孔率層は、スポンジ構造としてもよい。
この場合には、高気孔率層は、原料粉末同士が結合してなる壁部に囲まれた空洞を有する構成となり、原料粉末の平均粒径よりも大きい気孔が形成されるので、単に原料粉末間の隙間によって気孔を形成した場合よりも、より気孔率を高めることができる。

ここで、原料粉末を焼成してなる多孔質体は、原料粉末の平均粒径を大きくすることで、原料粉末間に形成される隙間が大きくなって、その気孔率が高くなる。
そこで、高気孔率層を、緻密層の製造に用いる原料粉末よりも平均粒径の大きい原料粉末を用いて製造される多孔質体とすることで、高気孔率層を緻密層よりも気孔率の高い多孔質体とすることができる。

【発明の実施の形態】
以下、本発明の一実施形態について、図を用いて説明する。ここで、図1は本実施形態にかかる金型の概略構成を示す縦断面図、図2は本実施形態にかかる通気用金型部材の構成を示す縦断面図、図3は本実施形態にかかる通気用金型部材の通気層の構成を概略的に示す拡大図、図4は本実施形態にかかる通気用金型部材の製造方法を示す図である。

本実施の形態に示す金型1は、射出成形機の型締め装置(図示せず)に装着されるものであって、互いの間にキャビティCを形成する可動型2と固定型3とを有し、これら可動型2、固定型3のうちの少なくともいずれか一方に、キャビティCから金型1外まで通じるガス通路4が設けられている。本実施形態では、固定型3にガス通路4を設けている。ここで、ガス通路4の金型1外側の端部は、大気に開放されていてもよく、また排気ポンプ等の排気装置と接続されていてもよい。
この金型1は、型締め装置によって可動型2と固定型3とが型締めされた状態で、射出成形機の射出機構5によってキャビティC内に溶融原料が射出されるようになっている。

固定型3には、キャビティCを形成する金型面と外面とを接続する貫通孔3aが設けられており、この貫通孔3a内に形成される空間がガス通路4とされている。本実施の形態では、固定型3においてキャビティCから型締め方向に沿って直線状に貫通孔3aを形成している。また、この貫通孔3aにおいて、固定型3の外面側の端部には拡径部3bが形成されている。

ここで、ホルダ部材12は、可動型2と固定型3とを型締めした状態では外向きフランジ12b側の端面が固定型3の外面と同一平面をなすようにその軸方向の長さが設定されている。

通気層13は、金型面1aをなす面からサポート部材14に受けられる面まで通じる連続空孔を有する平板形状の部材であって、ホルダ部材12の内向きフランジ12aとサポート部材14との間に外周縁13aを挟み込まれることにより、径方向内側の部分をキャビティC内に露出した状態にしてこれらと同軸にして保持されるものである。また、通気層13において、内向きフランジ12aに受けられる外周縁13aよりも径方向内側の部分は、ホルダ部材12よりもキャビティC側に突出させられており、この部分における金型面1aを構成している。ここで、通気層13において、金型面1aを構成する部分のホルダ部材12からの突出量Pは、この部分がキャビティC内の溶融原料の充填圧力を受けて圧縮された際の圧縮代と同一とされており、射出成形の際に通気層13のなす金型面1aとホルダ部材12のなす金型面1aとが同一平面となるように図られている。

本実施の形態では、通気層13は、層状に堆積させた原料粉末を非圧縮のまま焼成してなる多孔質体によって構成されており、金型面1aをなす緻密層16と、この緻密層16よりも気孔率の高い高気孔率層17とを積層した構成とされている。また、高気孔率層17は、図3に示すようにスポンジ構造、すなわち原料粉末同士が結合してなる壁部に囲まれた空洞を有する構成とされている。
ここで、通気層13の製造に用いられる原料粉末としては、通気層13に要求される性質に応じて任意の材料の粉末を用いることができる。例えば、射出成形に用いる原料として腐食性ガスを発生させる樹脂を用いる場合には、通気層13のうち少なくとも緻密層16の製造に用いられる原料粉末として、耐食性を有する材料、例えばNi(ニッケル)基合金、特にハステロイ(登録商標)C−22の粉末を用いる。
また、通気層13の耐磨耗性を向上させたい場合には、通気層13のうち少なくとも緻密層16の製造に用いられる原料粉末として、耐磨耗性を有する材料、例えば超硬合金の粉末を用いる。

緻密層16の気孔率は32%から50%の範囲内とすることが好ましく、高気孔率層17の気孔率は40%から90%の範囲内とすることが好ましい。

本実施の形態では、サポート部材14は、一端に底部14bが形成され、他端に外向きフランジ14cが形成される筒形状の部材であって、ホルダ部材12に対して、外向きフランジ12a側から、底部14bをキャビティC側に向けた状態にして挿入され、かつ外向きフランジ14cを係合凹部12cに係合させた状態にして設けられて、底部14bによって通気層13を支持するものである。
また、底部14bには、キャビティC側、すなわち通気層13を受ける面から他面側、すなわちガス通路4側まで通じる通気孔14aが単数または複数設けられており、これによってキャビティC内から通気層13を通じて排出された気体が底部14bの通気孔14aを通じてガス通路4内に流れ込むようになっている。ここで、通気孔14Aは、例えば内径100μmから1000μmの貫通孔とされており、本実施の形態では、通気孔14aとして、内径500μmの丸穴を9本/cm2形成している。

サポート部材14の底部14bと通気層13とは、ロウ付け等によって接合されるものであって、例えば、これらの接触面にそれぞれニッケルリンめっきを施し、底部14bと通気層13とを互いのめっき面同士を接触させた状態で加熱させることで、これらが拡散接合される。
また、サポート部材14は、可動型2と固定型3とを型締めした状態では外向きフランジ14c側の端面が固定型3の外面と同一平面をなすようにその軸方向の長さが設定されている。

以下に、このように構成される通気用金型部材11の製造方法について説明する。
通気用金型部材11において、ホルダ部材12とサポート部材14とは、それぞれ一般に金型に用いられる材料等を機械加工することによって製造される。

次に、通気層13の製造方法の一例について説明する。本実施形態にかかる通気層13は、図4に示すグリーンシート製造装置21を用いて製造されたグリーンシートを焼成することによって製造される。
以下に、まずグリーンシート製造装置21の構成について説明する。
グリーンシート製造装置21は、グリーンシートを形成するための下地としてキャリアシート22を用いるものであって、このキャリアシート22が巻き回された巻き出しリール23と、巻き出しリール23からキャリアシート22を巻き取る巻き取りリール24と、巻き出しリール23と巻き取りリール24との間で巻き出しリール23から引き出されたキャリアシート22の少なくとも一部区間を水平状態に保持する複数の支持ロール25とを有しており、キャリアシート22において支持ロール25によって水平状態にして保持される区間が、グリーンシート形成に供されるシート形成区間とされる。

シート形成区間には、通気層13の緻密層16の原料となる第一スラリーをキャリアシート22上に連続的に供給する第一のホッパー26が設けられ、第一のホッパー26の下流側には、第一のホッパー26からキャリアシート22上に供給されてキャリアシート22とともに下流側に移動する第一スラリーを、所望の厚みの第一スラリー層L1に成形する第一のドクターブレード27が設けられている。

ここで、第一スラリーとしては、原料粉末とシンナーとの混合体、または必要に応じてこの混合体に界面活性剤を添加したものが用いられる。
本実施の形態では、第一スラリーは、原料粉末であるSUS316L(ステンレス鋼)の粉末(平均粒径12μm)を55.2重量%含み、シンナーであるヒドロキシプロピルメチルセルロース3.9重量%、グリセリン3.8重量%、水37.1重量%を含むものを用いている。
ここで、第一スラリーに界面活性剤を添加する場合には、界面活性剤として、ドデシルベンゼンスルホン酸ナトリウムが用いられる。

さらに、シート形成区間において第一のドクターブレード27の下流側には、通気層13の高気孔率層17の原料となる第二スラリーをキャリアシート22上の第一スラリー層L1上に連続的に供給する第二のホッパー28が設けられ、第二のホッパー28の下流側には、第二のホッパー28から第一スラリー層L1上に供給されてキャリアシート22とともに下流側に移動する第二スラリーを、所望の厚みの第二のグリーン層L2に成形する第二のドクターブレード29が設けられている。

ここで、第二スラリーとしては、原料粉末、シンナー、界面活性剤及び発泡剤の混合体からなるものが用いられる。
本実施の形態では、第二スラリーは、原料粉末であるSUS316Lの粉末(平均粒径12μm)を55.0重量%含み、シンナーであるヒドロキシプロピルメチルセルロース3.8重量%、グリセリン3.6重量%、水29.1重量%を含み、界面活性剤であるドデシルベンゼンスルホン酸ナトリウムを7.1重量%含み、発泡剤であるヘキサンを1.4重量%含むものを用いている。

シート形成区間において第二のドクターブレード29の下流側には、キャリアシート22とともに下流側に移動する第一、第二スラリー層L1、L2を高湿度雰囲気下で加熱する恒温・高湿度槽31が設けられており、恒温・高湿度槽31の下流側には、キャリアシート22とともに下流側に移動する第一、第二スラリー層L1、L2を乾燥させて複合グリーンシートSとする乾燥槽32が設けられている。

このグリーンシート製造装置21は、巻き取りリール24によって巻き出しリール23からキャリアシート22を巻き取ってシート形成区間でキャリアシート22を移動させることで、キャリアシート22上に、第一、第二スラリー層L1、L2を連続的に形成してグリーンシートとするものである。
以下、このグリーンシート製造装置21を用いた通気層13の製造方法を説明する。
まず、キャリアシート22の移動に伴って、第一のホッパー26からキャリアシート22上に第一スラリーが連続的に供給することで、この第一スラリーが第一のドクターブレード27によって所望の厚みの第一スラリー層L1に成形される(第一スラリー層形成工程)。本実施の形態では、第一スラリー層L1の厚みは、200μmとしている。

そして、シート形成区間において第一のドクターブレード27よりも下流側で、キャリアシート22とともに下流側に移動する第一スラリー層L1上に、第二のホッパー28から第二スラリーを連続的に供給することで、この第二スラリーが第二のドクターブレード29によって所望の厚みの第二スラリー層L2に成形される(第二スラリー層形成工程)。本実施の形態では、第二スラリー層L2の厚みは、100μmとしている。

〔発泡工程〕
このようにしてキャリアシート22上に積層された第一、第二スラリー層L1、L2からなる複合スラリー層Lは、キャリアシート22の移動に伴って恒温・高湿度槽31内に搬入されて、高湿度雰囲気下での熱処理が施される。
本実施の形態では、この発泡工程において、湿度90%の雰囲気中で温度40°Cで20分間の熱処理が行われる。
