成形製品
本発明は、回転成形とそれにより製造される工業製品に関する。広い範囲の成
形温度および成形時間に亙って、衝撃時に延性を示すエチレン重合体および共重
合体から工業製品が製造される。
回転成形法は、多くの場合、非常に大きい成形部品を製造するための唯一の実
用的方法である。回転成形法は、10m3までの(2600ガロン以上の)大型
タンク、射出成型がうまく適用できない複雑な中空形状物、中空球状物、大型パ
イプおよび類似の成形物を製造するために用いられる。
回転成形用に適した樹脂は、成形型の表面を忠実に複製するために比較的小さ
い溶融粘度を示さなければならない。同時に、多くの用途で非常に優れた応力亀
裂抵抗性が要求される。これらの要求に応じる樹脂は、適度に大きいメルトイン
デックスと狭い分子量分布を示す物である。
回転成形用の中空型には、樹脂は粉末状で装填される。この粉末は、合成した
ままの組成物を高温で混練して作られたペレットを粉砕することにより調製され
、乾燥していて、溶媒を含まず、そして平均粒径が0.015から0.035イ
ンチで、静置かさ密度が、25から36Lb/ft3の球状粒子から成り、そし
てエチレンおよびα‐オレフィンの直鎖重合体もしくは共重合体であり、15か
ら20のMRF(メルトフロー比)と、約2.5から約3.0のMw/Mnを有
し、その共重合体は、さらに、0.1から6.0のMI(I2)により特性化さ
れる。この型は次いでオーブンに移されて、その粉末が型の熱い表面上に均一に
分布するように、望ましくは二つの軸の回りで回転される。この加熱サイクルは
、この粉末が全て融解し、厚い連続の層を型内に生成するまで続けられる。次い
で、この型はオーブンから取出され、そして樹脂が十分固化するまで冷却され、
次いで、その部品が取外される。
物品の製造では、この樹脂製品は、通常重合体組成物に添加される潤滑剤、マ
イクロタルク、安定剤、酸化防止剤、相溶化剤、顔料などのような様々な添加物
の中の任意の物を含んでいてもよい。このような試薬は、その製品を酸化に対し
て安定化するために用いられる。例えば、400‐1200ppmのヒンダード
フェノール(一種または複数);400‐2000ppmのホスファイト類;1
000‐3000ppmの紫外線安定剤;および250‐1000ppmのステ
アリン酸塩類を含んでなる添加剤配合物が、ペレット化時に混和される。
回転成形(Rotational molding)は、この明細書では、“
ロータモールディング”と呼ばれることもある。ポリエチレンの回転成形は、次
の工程を含んでなる:即ち、型にポリエチレン粉末を装填し、そして、二つの軸
の回りで回転しながら、その粉末が融解して型の形状になるために十分なだけ長
く、熱いオーブンの中に入れ;その後、型をオーブンから取出し、融解ポリエチ
レンが固化するまで冷却し、次いで、この固化した部品を型から取外す。他の成
形法とは異なり、ロータモールディングでは圧力は必要でない。
型をオーブン中に保持して置かなくてはならない時間は、そのオーブンの温度
、型中の樹脂の量およびその樹脂の性質に依存する。オーブンの温度は、500
°から700°Fの範囲である。オーブン中の保持時間は、温度が高くなると短
くなり、500°Fで二三時間から700°Fで二三分の範囲である。所定のオ
ーブン温度では、型中の粉末の量が多くなると、その型はより長い時間、オーブ
ン中に保持されなければならない。その型に入れられる粉末の量が増すと、その
部品の壁の厚みが増加する。
所定のオーブン温度と所定の粉末量では、型がそのオーブン中に保持されねば
ならない時間は、その特定樹脂の特性に依存する。最近の市販の回転成形用樹脂
では、一般に、部品が余分な分解を受けることなしに良好な機械的完全さを保つ
成形時間の範囲が比較的狭い。例えば、一つの市販の樹脂は、壁の厚みが1/8
インチの良好な部品を作るのに、型を、550°Fで17.5と18.5分の間
、オーブン中に保持することが要求される。より長い時間、またはより短い時間
では、部品は許容できない性質を持つことになる。(1)17.5分より非常に
短い時間で、もしくは(2)1分より長い範囲の時間(滞留期間)で、良好な部
品を作ることができるような回転成形用の代替の樹脂が特に切望される。
本発明で用いられるメタロセン触媒で合成された樹脂は、密度とメルトインデ
ックスは同程度であるがメタロセン触媒で合成されていない樹脂から延性のある
物品を回転成形するのに必要な時間よりも短い時間で、または、より長い範囲の
時
間(滞留期間)で回転成形した場合に延性のある物品を生成する。従って、本発
明の方法は、機械的完全性もしくは耐衝撃性を示す工業製品を回転成形もしくは
ロータモールディングにより製造する場合に、プロセス柔軟性をより大きくする
ことが可能になる。
この物品は、例えば、ハンマーで叩いたり、その上に物を落しても壊れない良
好な耐衝撃性を有することを特徴とする。耐衝撃性は、その物品もしくは、その
物品からの切片にダーツ(投げ矢)を落すことにより測定されることが多い。落
下するダーツが、その物品を突抜けるのに十分なエネルギーを有しており、そし
て変形が、そのダーツの先端の回りに局在化しいている場合には、その破壊は延
性であると記録される。延性破壊は、その物品が上手く成形されたことを示す。
落下ダーツが、その物品を衝撃点から多くの方向に向かって亀裂させる場合、そ
の破壊は脆性と記録される。脆性破壊は、その物品が、オーブン中に十分長く滞
留していなかった(アンダーキュア)か、またはオーブン中に長く滞留し過ぎた
(オーバーキュア)ことを示唆する。この耐衝撃性は、破壊を引き起こすダーツ
の重量と落下高さから定量化できる。
本発明の方法に従って回転成形された製品は衝撃時に延性を示す。さらに特定
すれば、その回転成形物品の壁を突通すのに十分なダーツ落下衝撃を受けた場合
、その壁の材料は(衝撃を受けたガラスのようには)破損しないであろう。
本発明の製造物品は、壁の厚みが、3/32インチから1インチの範囲、望ま
しくは、1/8インチから1/2インチの範囲、さらに望ましくは、3/16イ
ンチから3/8インチの範囲の厚みの壁を有する中空物である。
この方法で作られる製品には、中空部品である回転成形プラスチックスが含ま
れる。ロータモールディングにより、多様な形状と大きさの物品が経済的に成形
され、それらの多くは、他の如何なる方法によっても製造できない。普通の回転
成形製品に含まれるのは、輸送用ドラム、貯蔵用タンクおよび容器、原料取扱い
用大箱、燃料タンクおよび容器である。一般消費者用製品に含まれるのは、家具
、電球カバー(light globe)、玩具、サーフボードおよび海浜用品
である。貯蔵容器としての、例えば、溶媒(ナイロン)、高純度化学薬品(PD
VE)、一般貯蔵薬品(HDPE)および腐食性化学薬品(XLPE)用の貯蔵
タ
ンク、多用途用タンク、手提タンク、密閉式鐘型タンク、農業用および化学薬品
貯蔵タンク、500ガロン下水処理用腐敗タンク、回転木馬のような玩具、玩具
保存用容器、スプリング・ホース(spring horse)、シーソー、揺

である。
本発明の方法では、そのポリエチレン、望ましくは下に説明されるポリエチレ
ン共重合体は、衝撃破壊時に部品が延性である成形時間の範囲が広い。成形業者
は、より短い成形サイクルを用いる機会を持つことになる。狭い操作成形窓領域
(narrowo perational molding window)を
有する樹脂のための最適成形条件を余り用いない傾向のある成形業者は、広い成
形範囲を有する樹脂を使用することにより、改善された諸性質および改善された
品質を見いだすことができるであろう。本発明で用いられる下に説明される樹脂
は、広い成形サイクル範囲を提供することも可能である。
本発明で用いられるポリエチレン樹脂望ましくは共重合体は、気相流動床中で
、触媒との接触で製造され、粉末として取出される。安定化のための添加剤が、
ペレット化時に反応器で粉末と混和され、そのポリエチレンペレットは、回転成
形に先立つてグラインダーにかけられる。
本発明で用いられる直鎖の共重合体生成物は0.1から2ppmのZrを含ん
でいる。この生成物は、平均粒径が0.015‐0.035インチで、静置かさ
(嵩)密度は25から36Lb/ft3である。この粒子は、球形で比較的ノン
ポーラスである。
これら生成物は、0.902のように小さい密度であるのが特徴である。本発
明で用いるには、その密度は、0.900より大きく、一般に0.930より大
きく、望ましくは0.935から0.945g/cm3の範囲である。
重要なことであるが、1および1未満、下は0.01未満、そして上は10ま
でのメルトインデックス(MI)を有する狭い分子量分布を有する共重合体が製
造されている。本発明で用いられる製品は、1から7の範囲、そして最も望まし
くは2から5の範囲のMIを示す。
これら樹脂は、15から25、望ましくは15から20の範囲のメルトフロー
比(MFR)を示す。実施例の幾つかの生成物では、そのMRFは16から18
の範囲である。MRFは、I21/I2比である(ここで、I2は、ASTM D‐
1238−条件190/21.6に従って測定され、I2は、ASTM D‐1
238−条件190/2.16に従って測定される)。
これら生成物の融点は95℃から130℃の範囲である。さらにヘキサン抽出
可能物の含有量は非常に少なく、普通0.3から1.0wt%の範囲である。
これら生成物のMw/Mnは、約2.0から約3.5、そして約2.5から約
3.0の範囲である。Mwは重量平均分子量で、Mnは数平均分子量であり、そ
れぞれGPC(ゲル浸透クロマトグラフィー)で測定される分子量分布から計算
される。2.5より小さく、2.0から3.5の範囲で、望ましくは、2から3
の範囲のMw/Mnを有する生成物が製造されている。本発明の生成物では、I10
/I2−4.63の数値は、Mw/Mnより小さい。I2もしくは、メルトイン
デックスは、ASTM D‐1238に従って測定され、そしてI10はD‐12
38、条件190/10に従って測定される。5.5およびそれ以上のI10/I2
を有する生成物が製造されている。
本発明の方法に従って、エチレンと、場合により一種もしくはそれ以上のC3
‐C10のα‐オレフィンとの共重合体が製造される。これら共重合体は、少くと
も80重量%のエチレン単位を含んでいる。本発明で用いられる共単量体は3か
ら
8個の炭素原子を含んでいることが望ましい。適したα‐オレフィンに含まれる
のはプロピレン、ブテン‐1、ペンテン‐1、ヘキセン‐1、4‐メチルペンテ
ン‐1、ヘプテン‐1およびオクテン‐1である。望ましくは、このα‐オレフ
ィン共単量体はブテン‐1、ヘキセン‐1およびオクテン‐1である。最も望ま
しいα‐オレフィンはヘキセン‐1である。かくして、二種の単量体単位を有す
る共重合体さらにまた、三種の単量体単位を有する三元共重合体が可能である。
このような重合体の特定例に含まれるのは、エチレン/1‐ブテン共重合体、エ
チレン/1‐ヘキセン共重合体、エチレン/4‐メチル‐1‐ペンテン共重合体
、エチレン/1‐ブテン/1‐ヘキセン三元共重合体、エチレン/プロピレン/
1‐ヘキセン三元共重合体およびエチレン/プロピレン/1‐ブテン三元共重合
体、である。
重合反応で連鎖移動剤としてよく用いられる水素は、本発明では必要でない。
触媒および反応成分に対し不活性な任意のガスがこの気体流中に存在していても
よい。
触媒の存在下、望ましくは、以下に説明されるスラリー状もしくは流動床触媒
重合条件のいずれかでこれら生成物が合成される。パイロット・プラント規模で
気相流動床工程で製造された場合、この生成物は、乾燥していて溶媒を含まず、
そして平均粒径が0.015から0.035インチで、静置かさ密度が25から
36Lb/ft3の球状のノンポーラス粒子から成る。本発明の方法におけるエ
チレン樹脂の製造のための操業温度は、60℃から115℃の温度であるのが望
ましく、75℃から95℃の温度が最も望ましい。
流動床反応器は、約150から350psiの圧力で操業されるが、この範囲
内でのより高い圧力で操業すれば、その気体の単位体積熱容量が圧力と共に大き
くなるので、熱の伝達に好都合である。“稀釈用”気体が共単量体と共に使用さ
れる。その気体は、その重合反応器での条件下で非反応性である。この稀釈用ガ
スは窒素、アルゴン、ヘリウム、メタン、エタンおよび類似の気体である。
この流動床反応器中で、その流動床を通り抜けるガス状反応混合物の表面気体
速度は、流動化に必要な最低流速以上でなければならず、そして、その最低流速
より少くとも0.2ft/秒大きいことが望ましい。通常、この表面気体速度は
5.0ft/秒を超えず、最も普通には2.5ft/秒未満で十分である。気体
単量体の供給気流は、不活性気体稀釈剤を加えた場合でも或いは加えない場合で
も、2から10Lb/Hr/ft3(流動床の体積)の空間時間収量(spac
e time yield)で反応器に供給される。
ポリエチレン樹脂望ましくはポリエチレン共重合体の製造に用いられる触媒は
、担体、アルミノキサンおよび少くとも一種のメタロセンを含んでなる。
担体材料は、微粒子状の固体で、多孔性の無機もしくは有機の材料であり、望
ましくは、ケイ素の、および/またはアルミニウムの酸化物などの無機の材料で
ある。この担体材料は、平均粒径約1ミクロンから約250ミクロン望ましくは
約10ミクロンから約150ミクロンの乾燥粉末の形状で用いられる。必要に応
じて、この処理担体材料は、その粒子が、望ましい150ミクロン未満の平均粒
径になるのを保証するために篩い分けしてもよい。これは、ゲル分を減らして、
分子量分布の狭いLLDPEを調製するために非常に望ましい。この担体の表面
積は、少くとも3平方メートル/グラム(m2/gm)で、望ましくは少くとも
50m2/gm以上350m2/gm未満である。担体がシリカの場合、望ましく
は100℃から約850℃、そして最も望ましくは約250℃に加熱される。こ
の担体材料は、本発明の触媒組成物を製造するためには、少くとも幾つかの活性
なヒドロキシル基(OH)を持っていなければならない。
最も望ましい態様では、この担体はシリカであり、第1触媒合成工程での、そ
の使用に先立って、表面ヒドロキシル基濃度を約1.8ミリモル/グラム(mm
ols/gm)にするために、窒素で流動化処理して脱水し、そして約250℃
で大体4時間加熱される。最も望ましい実施態様のシリカは、表面積の大きい非
晶性のシリカ(表面積=300m2/gm;孔容積1.65cm3/gm)で、そ
してダブリュー.アール.グレース アンド カンパニーのデビソン・ケミカル
部門(The Davison Chemical Division of
W.R.Grace and Company)から、デビソン952‐183
6、デビソン952或いはデビソン955の商品名で市販されている材料である
。このシリカは、例えばスプレー乾燥法で得られるような球状粒子の形状である
。
この触媒を製造するために、全部の触媒前駆体成分をアルミノキサンと共に溶
解して担体と反応させる。この担体材料は、下に説明される方法で、アルミノキ
サン溶液望ましくはメチルアルミノキサンと反応される。このクラスのアルミノ
キサンは、次式:R-(Al(R)-O)n‐AlR2(直鎖アルミノキサンオリゴマー
)および(‐Al(R)-O-)m(環状アルミノキサンオリゴマー)で代表される直
鎖および/または環状アルミノキサンオリゴマーであり、式中nは1‐40、望
ましくは10‐20、mは3‐40、望ましくは3‐20、そしてRはC1‐C8
のアルキル基そして望ましくはメチル基である。メチルアルミノキサン(MAO
)は分子量分布の非常に広いオリゴマーの混合物であり、通常約1000の平均
分子量を有する。MAOは普通トルエン溶液として保存される。
担体にアルミノキサンを混和するのに推奨される態様で、触媒合成中に担体材
料にアルミノキサンを混和する制御因子の一つは、そのシリカの孔の容積である
。この推奨される態様では、担体材料を含浸する方法は、シリカなどの担体材料
をアルミノキサン溶液中でスラリーにするのではなく、そのアルミノキサン溶液
を注入することによる。そのアルミノキサン溶液の容量は、溶液の量がシリカの
孔の容積を超えるスラリーを生成することなく、その担体材料の孔を充填するの
に十分な量であり;従って、そして望ましくは、アルミノキサンの溶液の最大容
量は、その担体材料試料の孔の全容積であり、そしてそれを超えない。アルミノ
キサン溶液のこの最大容量は、シリカのスラリーが生成しないことを保証する。
従って、担体材料の孔の容積が1.65cm3/gであるなら、アルミノキサン
の体積は、1.65cm3/g(担体材料)に等しいか或いは、それ以下である
。これを前提条件とする結果、含浸処理した担体材料は、その孔は特に溶媒で満
たされているであろうが、含浸直後は乾いて見えるであろう。
溶媒は、加熱により、そして/または窒素のような不活性気体による加圧によ
り、アルミノキサンで含浸された担体材料の孔から除去される。この方法を用い
る場合、この工程での条件は、含浸担体粒子の凝集および/またはアルミノキサ
ンの橋架けを(排除できないとしても)減らすように制御される。この工程で、
溶媒は、約40℃以上、約50℃以下の比較的低い昇温で行われる蒸発により除
去される。溶媒は1る温度より相対
的に高い温度での蒸発により除去することもできるが、非常に短い加熱時間を予
定して行なわなければならない。
推奨される態様で、メタロセンは、アルミノキサンの溶液に、その溶液と担体
を反応させる前に添加される。また、メタロセンも含むアルミノキサン溶液の最
大容量は、その担体材料試料の孔の全容積である。Mとして表されるメタロセン
金属(例えばZr)に対するAlとして表されるアルミニウムを提供するアルミ
ノキサンのモル比は、50から500、望ましくは75から300、そして最も
望ましくは100から200である。本発明のさらなる利点は、Al:Zr比を
直接調節できることである。一つの望ましい態様では、アルミノキサンとメタロ
セン化合物は、担体との反応に先立って、20℃から80℃の温度で、0.1か
ら6.0時間の間、一緒の混合される。メタロセンとアルミノキサン用の溶媒は
、芳香族炭化水素、ハロゲン化炭化水素もしくはハロゲン化芳香族炭化水素のよ
うな適した溶媒であり、望ましくはトルエンである。
メタロセン化合物は、式:CpmMAnBpを有し、ここで、Cpは未置換およ
び置換シクロペンタ‐ジエニル基であり、Mはジルコニウムもしくはハフニウム
でありAとBは、ハロゲン原子、水素もしくはアルキル基を含む群に属する。上
式のメタロセン化合物で、望ましい遷移金属原子Mはジルコニウムである。上式
のメタロセン化合物で、Cp基は、未置換、モノ‐もしくは多‐置換シクロペン
タ‐ジエニル基である。シクロペンタ‐ジエニル基の置換基は、望ましくは、直
鎖もしくは分岐C1‐C6アルキル基である。このシクロペンタジエニル基は、イ
ンデニル、テトラヒドロインデニル、フルオレニルもしくは部分水素化フルオレ
ニル基のような二環状もしくは三環状部位の一部であってもよく、さらにまた、
置換二環状もしくは三環状部位の一部であってもよい。上式のメタロセン化合物
中、mが2である場合には、そのシクロペンタジエニル基は、‐CH2‐、‐C
H2‐CH2‐、‐CR’R”‐および、‐CR’R”‐CR’R”‐(ここで、
R’およびR”は、短いアルキル基もしくは水素である)、‐Si(CH3)2‐
、‐Si(CH3)2‐CH2‐CH2‐Si(CH3)2‐および類似のブリッジ基
のようなポリメチレンまたはジアルキルシラン基によって橋架けされていてもよ
い。上式のメタロセン化合物中の置換基AおよびBがハロゲン原子である場合、
それら
は、フッ素、塩素、臭素もしくはヨウ素のグループに属する。上式のメタロセン
化合物中の置換基AおよびBが、アルキル基もしくは芳香族基である場合、それ
らは、メチル、エチル、n‐プロピル、イソプロピル、n‐ブチル、イソブチル
、n‐ペンチル、n‐ヘキシルもしくはn‐オクチルのような直鎖もしくは分岐
C1‐C8アルキル基である。
適したメタロセン化合物は、ビス(シクロペンタジエニル)金属ジハライド類
、ビス(シクロペンタジエニル)金属ヒドリドハライド類、ビス(シクロペンタ
ジエニル)金属モノアルキルモノハライド類、ビス(シクロペンタジエニル)金
属ジアルキル類およびビス(インデニル)金属ジハライド類であり、これらの中
で、金属はチタニウム、ジルコニウムもしくはハフニウムであり、ハライド基は
望ましくは塩素であり、そしてアルキル基はC1‐C6アルキル類である。メタロ
セン類の非限定的な例は、ビス(シクロペンタジエニル)ジルコニウムジクロリ
ド、ビス(シクロペンタジエニル)ハフニウムジクロリド、ビス(シクロペンタ
ジエニル)ジルコニウムジメチル、ビス(シクロペンタジエニル)ハフニウムジ
メチル、ビス(シクロペンタジエニル)ジルコニウム・ヒドリドクロリド、ビス
(シクロペンタジエニル)ハフニウム・ヒドリドクロリド、ビス(ペンタメチル
シクロペンタジエニル)ジルコニウムジクロリド、ビス(ペンタメチルシクロペ
ンタジエニル)ハフニウムジクロリド、ビス(n−ブチルシクロペンタジエニル
)ジルコニウムジクロリド、ビス(イソブチルシクロペンタジエニル)ジルコニ
ウムジクロリド、シクロペンタジエニル‐ジルコニウムトリクロリド、ビス(イ
ンデニル)ジルコニウムジクロリド、ビス(4,5,6,7‐テトラヒドロ‐1
‐インデニル)ジルコニウムジクロリドおよびエチレン‐[ビス(4,5,6,
7‐テトラヒドロ‐1‐インデニル)]ジルコニウムジクロリド、である。この
技術の実施で用いられるメタロセン化合物は、結晶性固体として、芳香族炭化水
素溶液として、もしくは担持形状として使用することができる。微粒子状のメタ
ロセン化合物とアルモキサンを含んでなる触媒が、エチレンおよび高級α‐オレ
フィンの気相重合および共重合用の流動床式反応器に供給される。反応条件
以下の実施例は、本発明の特徴をさらに例示するものである。しかしこの技術
分野の習熟者には、これら実施例中で用いられる特定の反応試薬および反応条件
は、本発明の範囲を限定するものではないことは明らかであろう。

器中で製造した。パイロット・プラントRx1での条件は以下の通りである:

メタロセン触媒で製造したポリエチレンを、(1)25ポンド・バンバリー・
ミキサーで、750ppmのイルガノックス(Irganox)1010、40
0ppmのイルガフォス(Irgfos)168、500ppmのステアリン酸
カルシウムおよび2000ppmのチヌビン(Tinuvin)622と共に溶
融混練し、次いで(2)準工場スケールのウェドコ(Wedco)粉砕機で粉砕
した。溶融混練し、粉砕し、そして回転成形加工する対照試料として、メルトイ
ンデックス:6、メルトフロー比:25そして密度:0.936である市販の重
合したままの粒状ポリエチレン[モービル(Mobil)3559B‐M4HN
]を選んだ。この市販の粒状ポリエチレンを、同じ装置で、メタロセン触媒で製
