Abstract
A method of manufacturing a mould comprises the following steps: a model 1 of the article to be moulded is coated with a layer of a removable material such as clay, having a thickness substantially equal to that required for a silicone rubber layer with which the mould is to be lined; a sheet of fabric 3 is placed on the layer of said removable material; a coating 4 of plaster of paris or epoxy resin is placed on the outer surface of the fabric 3 and is allowed to penetrate into the interstices or pores thereof; the coating 4 is then allowed to harden; the model 1 is removed and the layer of removable material is removed from the model; the model is then replaced, thereby leaving a void 5 between the model 1 and the fabric 3; silicone rubber or other elastomeric material is then introduced in solution or as a latex into the void 5, is allowed to penetrate into the interstices or pores of the fabric 3 and is allowed to harden or cure, and then the model 1 is removed. The mould therefore comprises a backing 4 of set plaster of paris or epoxy resin keyed to the fabric 3 and a lining of silicone rubber or other elastomeric material also keyed to the fabric 3. The article to be moulded is cast in the mould and when it has hardened, the mould is removed from the article. <IMAGE>
Description
SPECIFICATION
Moulds particularly for manufacturing sanitary ware or other large ceramic articles
The invention relates to moulds particularly for manufacturing sanitary ware or other large ceramic articles.
It is known to mould small articles in moulds made of silicone rubber or other elastomeric material. Such moulds produce a good surface finish and furthermore can readily be removed from the article, which has been moulded, by peeling-off the mould after the article has become hard.
For large articles such as sanitary ware a mould made only of silicone rubber cannot be used. Instead the moulds, known as "cases" are usually made of plaster of paris or other settable material. Attempts have been made to use a silicone rubber mould with a plaster of paris backing layer. It is also envisaged that an epoxy resin could be used as a backing layer for a silicone rubber mould. However it is necessary to key the silicone rubber to the backing of plaster or paris or epoxy resin. This cannot be done without using a primer on the surface of the backing to which the silicone rubber is to be keyed. Such primers are expensive and are also unpleasant to use and may be dangerous to health.Furthermore, even with a primer, it has been found that satisfactory keying of a plaster layer to silicone rubber will not occur and with a resin-based backing, known primers are not completely effective.
An object of the invention is to provide a method whereby plaster of paris or similar settable material or an epoxy resin can be keyed to silicone rubber to form a composite mould.
According to the invention, a method of manufacturing a mould consists in the steps of forming a layer of silicone rubber or like elastomeric material in the shape required for the mould; applying a backing of a sheet of a fabric thereto, before a liquid or solution in which form the silicone rubber or other elastomeric material is applied has set, or conversely applying the layer of silicone rubber or elastomeric material to one side of the sheet of fabric, whereby the silicone rubber or other elastomeric material will penetrate the interstices or pores of the fabric, and coating the other side of the fabric with wet plaster of paris, uncured epoxy resin or other settable material which will penetrate the interstices or pores of the fabric from the side thereof opposite the layer of silicone rubber or other elastomeric material, and allowing the materials penetrating both sides of the fabric to harden or become cured.
The hardening or curing of the respective material at each side of the fabric and penetrating into the fabric may be performed simultaneously or at different times. The silicone rubber or other elastomeric material may be hardened or cured before the application and subsequent hardening of the plaster of paris or other settable material or as in the following method, the plaster of paris or other settable material may be applied to the fabric and allow to harden before the application of the silicone rubber or other elastomeric material.
According to a modification of the aforesaid method, the method of manufacturing a mould consists in the following steps, a model or pattern of the article to be moulded is coated with a layer of a removable material having a thickness substantially equal to that required for the silicone rubber or said other elastomeric material; the backing sheet of said fabric is placed on the layer of said removable material; the coating of plaster of paris, epoxy resin or said other settable material is placed on the outer surface of the fabric layer and is allowed to penetrate into the interstices or pores thereof; the latter coating is then allowed to harden or cure; the model or pattern is removed and said layer of removable material is removed; the model or pattern is then replaced, thereby leaving a void between said model or pattern and said fabric sheet; the silicone rubber or like elastomeric material is then introduced in solution or as a latex into said void, is allowed to penetrate into the interstices or pores of the fabric and is allowed to harden or cure, and then said model or pattern is removed.
Conveniently said removable material is a mouldable material such as a clay or a wax or like material.
The invention also includes a mould manufactured as set out hereinbefore.
In the mould manufactured in accordance with the invention, the fabric will act to key the plaster of paris, epoxy resin or other settable material to the silicone rubber or like elastomeric material.
Although reference has been made herein to the moulding of ceramic articles, the method and the mould disclosed herein may be used for moulding other materials.
By way of example, a mould and method of manufacturing the mould in accordance with the invention is now described with reference to the accompanying drawings, in which:~
Figure 1 is a cross-section through a model or pattern of the article to be moulded, illustrating the first two stages in the manufacture of the mould;
Figure 2 is a cross-section through the mould and the model or pattern, illustrating the remaining stages in the manufacture of the mould;
Figure 3 is a cross-section through the completed mould, and
Figure 4 is a part-section to a larger scale of part of Fig. 3 showing the composite con struction of the wall of the mould.
Referring to Fig. 1, the first step in the manufacture of the mould is to make a model or pattern 1 of the article to be moulded. A layer 2 of a clay, a wax or other similar material which can readily be removed from the model or pattern 1 is then built on to the outer surface of the model or pattern. The thickness of the layer 2 is substantially the same as that required for the aforesaid layer of silicone rubber or other elastomeric material. Then a sheet of fabric is placed over the outer surface of the layer 2. This fabric sheet is shown at 3 in Figs. 2-4. Next a thick backing 4 of plaster of paris, epoxy resin or other settable material is formed around the outside of the fabric layer 3 and is keyed thereto by penetration into the interstices or pores of the fabric. The backing 4 is then allowed to harden or cure.When the backing is hard, the model or pattern 1 is removed together with the layer 2. The layer 2 is stripped from the model or pattern 1 and the latter is then replaced into the mould. Thus a void 5 is defined between the model or pattern 1 and the fabric 3 equal in thickness to thickness of the layer 2 which has been removed. Feed channels or holes or risers 6 communicating with the void 5 are cut in the backing 4 or may have been provided during the forming of the backing 4. The model or pattern 1 may be made in two or more detachable parts to enable the model or pattern to be removed from and replaced in the mould. The silicone rubber or other elastomeric material is then introduced into the void 5 through the or each feed channel or hole 6 in solution or as a latex and is allowed to fill the void and to penetrate into the interstices or pores in the fabric 3. The silicone rubber or elastomeric material is then allowed to harden or cure and so a layer 7 keyed to the fabric 3 and by means of the fabric 3 to the backing 4 is formed. Finally, the model or pattern 1 is removed to reveal the moulding surface 8 in the finished mould.
Fig. 4 shows how the fabric 3 keys the backing 4 and the layer 7 together.
The article to be moulded is then moulded in the mould, the moulding surface 8 of the silicone rubber or elastomeric layer 7 imparting a good surface finish to the article. When the moulded article has become hard, the mould is removed from the article.
Claims (7)
1. A method of manufacturing a mould consisting in the steps of forming a layer of silicone rubber or like elastomeric material in the shape required for the mould; applying a backing sheet of fabric thereto, before a liquid or solution in which form the silicone rubber or other elastomeric material is applied has set, or conversely applying the layer of silicone rubber or elastomeric material to one side of the sheet of fabric, whereby the silicone rubber or other elastomeric material will penetrate the interstices or pores of the fabric, and coating the other side of the fabric with wet plaster of paris, uncured epoxy resin or other settable material which will penetrate the interstices or pores of the fabric from the side thereof opposite the layer of silicone rubber or other elastomeric material, and allowing the materials penetrating both sides of the fabric to harden or become cured.
2. The method according to Claim 1 in which the hardening or curing of the respective material at each side of the fabric and penetrating into the fabric is performed simul taneously.
3. The method according to Claim 1 in which the silicone rubber or other elastomeric material is hardened or cured before the application and subsequent hardening of the plaster of paris or other settable material.
4. The method according to Claim 1 in which the plaster of paris or other settable material is applied to the fabric and allow to harden before the application thereto of the silicone rubber or other elastomeric material.
5. The method according to Claim 4 in which a model or pattern of the article to be moulded is coated with a layer of a removable material having a thickness substantially equal to that required for the silicone rubber or said other elastomeric material; the backing sheet of said fabric is placed on the layer of said removable material; the coating of plaster of paris, epoxy resin or said other settable material is placed on the outer surface of the fabric layer and is allowed to penetrate into the interstices or pores thereof; the latter coating is then allowed to harden or cure; the model or pattern is removed and said layer of removable material is removed; the model or pattern is then replaced, thereby leaving a void between said model or pattern and said fabric sheet; the silicone rubber or like elastomeric material is then introduced in solution or as a latex into said void, is allowed to penetrate into the interstices or pores of the fabric and is allowed to harden or cure, and then said model or pattern is removed.
6. The method according to Claim 5 in which said removable material is a mouldable material such as a clay or a wax or like material.
7. A mould manufactured in accordance with any preceding claim.
