Abstract

1406252 Non-woven fabric IMPERIAL CHEMICAL INDUSTRIES LTD 2 March 1973 [2 March 1972] 9803/72 Heading D1R [Also in Division B5] An autogenously bonded non-woven fabric which may be converted into a carpet by tufting followed by the application of a latex backing is prepared by depositing in random serpentine fashion on moving belt 20 a blend of continuous homofilaments and bicomponent filaments the latter comprising 20-65% of the total number, the homofilaments and the core of the bicomponent filaments consisting of at least partly orientated polypropylene and the sheath of the bicomponent filaments being a copolyamide and comprising 20 to 70% by volume of the bicomponent fibres, laying an array of parallel warp bicomponent filaments 29 having a copolyamide sheath, there being at least 80 warp bicomponent filaments/metre measured in a crosswise direction, and heating to soften the copolyamide sheaths. Preferably a second layer 30 of a blend of homofilaments and bicomponent filaments is deposited upon warp array 29 before the assembly is heated. The bottom surface of mat 28 and/or the upper surface of mat 30 may contain a larger percentage of bicomponent filaments. In example 1 75 parts by weight polypropylene of melt flow index 6 and 25 parts copolyamide (75% hexamethylene adipamide; 25% #-caprolactam) are fed to eight extruders. Six extruders produce 54 polypropylene homofilaments and 26 polypropylene oore:copolyamide sheath filaments with a core:sheath ratio of 40:60 by volume. Two extruders produce 80 bicomponent filaments with an 80:20 sheath: core volume ratio. The filaments are air quenched, drawn 2.55 times by knurled rolls, electrostatically charged and passed to spray guns 21-24 which traverse belt 20. The extruders producing 100% bicomponent filaments feed the last two of the eight guns so that the top surface'of mat 30 is composed entirely of bicomponent filaments. A transverse 500 cycle I minute reciprocating motion is imposed upon each filament stream as it exits from its gun. Disposed between the first four and the second 4 air guns is beam 25 carrying guide tubes for the 160 warp yarns/metre 29 that are pressed onto mat 28 by roller 18. Each warp yarn comprises 40 bicomponent filaments, each 50:50 by volume core (polyethylene terephthalate):sheath (70% by weight hexamethylene adipamide and 30% #-caprolactam). Alternatively the core may be a polyamide. Perforated steam pipes 32, 34 act to discharge the build-up of static. The web is passed between belts 35, 36 into steam chest 41 for bonding, inflatable air bags 42, 43 serving to keep in the steam and to consolidate the web. An aqueous emulsion of equal parts poly(methylhydrogensiloxane) and poly(dimethylsiloxane) is sprayed onto the web at 44 to provide lubrication for the tufting needles and to limit the penetration of the latex backing. The selvedge may be stitched or adhesively bonded. The grab strength, wing tear strength and selvedge strength are specified.
