Description
Domaine technique de l’inventionTechnical field of the invention
The invention relates, in general, to the technical field of additive manufacturing processes for a three-dimensional part.
The invention relates more specifically to a process for the additive manufacturing of a three-dimensional metal part by means of a refractory mold and to its implementation system.
État de la technique antÉrieureState of the prior art
There are many processes for manufacturing three-dimensional metal parts, such as machining, casting, injection molding and additive manufacturing processes.
Foundry is a metal forming process which consists of pouring a metal or a liquid alloy into a refractory mold to reproduce, after cooling, a given part.
Although this type of process allows the production of parts in large series and in a productive way, its cost is generally too high for the production of parts in small series.
Also, the manufacture of parts by foundry requires mold design engineering to limit the appearance of defects, especially for large volumes of molten metal. This requires time, expertise, complicates the molds and generates material losses.
Additive manufacturing, also called manufacturing by 3D printing, brings together the processes of manufacturing parts in volume by adding material in successive layers from a three-dimensional model, as opposed to subtractive manufacturing.
Among the additive manufacturing processes, we know the processes of deposition of matter under concentrated energy flow, known by the English acronym DED for “Directed Energy Deposition”.
This type of process by deposition of material under concentrated energy flow is generally implemented by means of an additive manufacturing device which comprises a distributor of metallic material adapted to deposit the metallic material on a support and a source of a Concentrated energy flow suitable for melting the metallic material simultaneously with its deposition.
Thus, the addition of molten metal cords makes it possible to create a part in volume.
The molten metal forms a liquid bath which is difficult to control, indeed its liquid nature can cause it to collapse.
It is therefore necessary to wait for the part to cool in order to limit the risk of collapse, which limits the productivity of this type of process by deposition of material under concentrated energy flow.
In addition, the surface condition of the parts made by depositing material under a concentrated energy flow presents a high roughness which is directly linked to the geometry of the metal cords deposited and their stacking.
This raw and rough state may require finish machining.
The invention aims to remedy all or part of the drawbacks of the state of the art by proposing in particular a process for the additive manufacturing of a three-dimensional part, which makes it possible to avoid the collapse of the molten material, which improves the productivity of additive manufacturing and which makes it possible to obtain parts with a surface condition that can be dispensed with finishing machining.
To do this is proposed, according to a first aspect of the invention, a process for the additive manufacturing of a three-dimensional part, characterized in that it comprises at least one filling step which consists in depositing a metallic material in a refractory mold by means of a distributor and simultaneously melting said metallic material by means of a source of concentrated energy flow.
The method according to the invention has the advantage of being implemented manually or automatically and makes it possible to produce three-dimensional parts without constraint of maximum dimensions.
In addition, the use of a mold in association with additive manufacturing by material deposition makes it possible to avoid the collapse of the deposited molten material which is retained by the mold. The use of the mold eliminates the cooling time of the deposited material, which improves the productivity of the process.
According to one embodiment, the metallic material deposited during the filling step has the form of a wire which is melted by means of the concentrated energy flow to form a bead of metal.
According to one embodiment, the concentrated energy flow used during the filling step is an electric arc.
According to one embodiment, the filling step comprises at least successively a first phase which consists in producing at least part of an outline of the three-dimensional part to be manufactured and a second phase which consists in filling in said previously produced outline.
According to one embodiment, the method comprises a preliminary step of manufacturing the mold which consists in manufacturing the mold by additive manufacturing by spraying a binder by printing heads onto a bed of sand, said mold being used during said filling step.
According to one embodiment, the mold comprises a plurality of molding elements which are adapted to be assembled together by shape cooperation to form said mold.
According to another aspect of the invention, the latter relates to a system for implementing the method described above, characterized in that it comprises at least one refractory mold and an additive manufacturing device which comprises at least one distributor of metallic material which is adapted to deposit said metallic material in the mold and at least one source of a concentrated energy flow which is adapted to melt said metallic material simultaneously with its deposition in the mold.
According to one embodiment, the metallic material deposited in the mold has the form of a wire which is melted by means of the flow of concentrated energy to form a bead of metal.
According to one embodiment, the concentrated energy flow is an electric arc.

Additive manufacturing, also called manufacturing by 3D printing, brings together the processes of manufacturing parts in volume by adding material in successive layers from a three-dimensional model, as opposed to subtractive manufacturing.
Le système10comporte un moule12réfractaire et un dispositif de fabrication additive14qui comprend un distributeur16de matériau métallique18et une source20d’un flux d’énergie concentrée22qui est adaptée pour faire fondre le matériau métallique18.The system 10 includes a refractory mold 12 and an additive manufacturing device 14 which includes a distributor 16 of metallic material 18 and a source 20 of a concentrated energy flow 22 which is adapted to melt the metallic material 18 .
Le distributeur16de matériau métallique18est adapté pour déposer le matériau métallique18dans le moule12.The distributor 16 of metallic material 18 is adapted to deposit the metallic material 18 in the mold 12 .
To this end, the distributor 16 and the source 20 of the concentrated energy flow 22 are moved by an actuator (not shown), for example a robotic arm, which makes it possible to deposit the metallic material 18 according to the three-dimensional modeling of the part 11 to be manufactured.
A titre non limitatif, l’ensemble formé par le distributeur16et la source20du flux d’énergie concentrée22peut être entraîné en déplacement manuellement.By way of non-limiting example, the assembly formed by the distributor 16 and the source 20 of the concentrated energy flow 22 can be moved manually.
The additive manufacturing method according to the invention comprises a preliminary step of manufacturing the mold 12 which consists in manufacturing the mold 12 by additive manufacturing by spraying a binder by printing heads onto a bed of sand.
This type of additive manufacturing is also called "sand inkjet additive manufacturing" or "sand 3D printing", it consists of building a part layer by layer using a binder to hold the grains of sand together, to obtain a mold in sand without tools from its only digital geometric definition.
Without limitation, it is possible to produce a sand core if the part to be produced during the manufacturing process is a hollow part.
By “sand” is meant a filler in the form of grains or powder, which is made of mullite according to a preferred embodiment of the invention.
Mullite is an aluminum silicate which has the advantage of being refractory and which is particularly suitable for the manufacture of foundry moulds.
Also, the binder which makes it possible to join the grains of sand together is for example a furan resin.
In addition, the method according to the invention comprises a filling step which consists in depositing the metallic material 18 , by means of the associated distributor 16 , in the mold 12 made beforehand.
Le matériau métallique18est fondu simultanément à sa dépose dans le moule12au moyen de la source20du flux d’énergie concentrée22.The metallic material 18 is melted simultaneously with its deposit in the mold 12 by means of the source 20 of the concentrated energy flow 22 .
The metallic material 18 deposited during the filling step has the form of a wire which is melted by means of the concentrated energy flow 22 to form a bead of metal.
Thus, part 11 is made by adding and accumulating metal cords.
Without limitation, the metallic material 18 deposited during the filling step can have the form of a powder or the shape of a bar of any section.
Preferably, the concentrated energy flow 22 used during the filling step is an electric arc. By way of non-limiting example, the source 20 of the concentrated energy flow 22 can be a laser, an electron beam or a means of heating the material by the Joule effect.
According to a variant implementation of the method according to the invention, the filling step comprises at least successively a first phase which consists in producing at least part of an outline of the part 11 to be manufactured by deposition of the molten metal and a second phase which consists in filling the outline previously made, by depositing the molten metal.
The implementation variant of the two-phase method makes it possible to ensure the external geometry of the part 11 in direct contact with the internal surface of the mold 1 2 .
The method according to the invention has the advantage of being able to be implemented manually or automatically and makes it possible to produce three-dimensional parts without constraint of maximum dimensions.
In addition, the use of a mold in association with additive manufacturing by material deposition makes it possible to avoid the collapse of the molten material, which is retained by the mold.
Thus, the use of the mold eliminates the cooling time of the deposited material, which improves the productivity of the process.
Also, the method according to the invention makes it possible to generate any type of shape without finishing since the surface condition is defined by the internal roughness of the mould.
Finally, the mold is of simple design, that is to say it does not include any device ensuring the quality of the molded part, because the molten pool formed by the molten material is not large enough to generate defects of the foundry defect type.
However, the mold can be functionalized, to provide a protective gas for example.
Naturally, the invention is described in the foregoing by way of example. It is understood that the person skilled in the art is able to carry out different variant embodiments of the invention without departing from the scope of the invention.
For example, the method according to the invention can be applied to the manufacture of a part ex nihilo or to the addition of a functionality to an existing part.
