Abstract

The general field of the invention is that of blades made of composite materials comprising at least one fabric "armor" impregnated with a resin matrix. Parts of the "armor" are impregnated with a resin matrix comprising an adjuvant capable of reinforcing the mechanical strength of the skins, said parts corresponding to the areas most likely to be impacted. Preferably, the resin is of the epoxy type and the adjuvant is based on acrylic block copolymers. More specifically, the adjuvant is of the brand "Nanostrength®". The object according to the invention is particularly intended to be used for blades of wind turbines or helicopters.

Description

The field of the invention is that of structural composite materials whose function is impact resistance and protection against perforation. The preferred field of application is wind turbines. The structures according to the invention can however be applied to all areas requiring very strong and lightweight protective structures.

In the field of wind turbines, we seek to achieve blades with the lowest possible masses, to build large structures and improve their yields. However, these blades are subject to various conditions (climatic, such as hail or other impacts) likely to damage said blades by impacts. This is especially true for large-diameter blades, whose rotation speed at the end can reach more than 100 m / s. The high costs of maintenance and immobilization of wind turbines require the precise selection of the materials used to maximize their service life. The assembly of new materials as described in the invention allows a significant gain in service life. The use of composite materials, for example in sandwich structures, makes it possible to obtain very light and rigid structures. Composite materials consist of a matrix, an armor and possibly loads. In order to improve impact behavior, a common practice to improve the impact behavior of composite materials is to introduce charges into the matrix. These fillers are for example elastomers or ceramic powders. However, a high concentration of particles must be introduced into said resin and this is to the detriment of the stiffness of the composite. For large blades the stiffness of the material and the structure is crucial to withstand the mechanical stresses. Conventional solutions offer satisfactory resistance to shocks and penetration for thicknesses of several millimeters. However, if we want to lighten these structures, the classic levers have all been explored. The reduction of the resin content, the judicious choice of fibers and the orientation of the successive folds, the optimization of the post-firing of the monolithic or the use of foams of different density for the core of the sandwich.

The structure according to the invention makes it possible either to improve the resistance to penetration and impact for a given thickness of composite, or to reduce the composite thickness for a given resistance to penetration and impact. The technical solution is to add particular polymers to the resin of the composite in order to increase impact and penetration resistance at equivalent weight. This addition is very simple industrially, since these particles are dissolved in the base of a resin, then the resin is prepared, drapes and coats the composite according to the same process as a conventional preparation. The use of this resin is proposed in the areas likely to be impacted. It has been shown that the regions corresponding to the leading edge of the blades are the most likely to be impacted. More specifically, the invention firstly relates to the composite skins of the sandwich constituting the blade which comprise at least one fabric "armor" impregnated with a resin matrix, characterized in that some parts are impregnated with a matrix of resin comprising an adjuvant capable of reinforcing the mechanical strength of the skin, said parts corresponding to the areas most likely to be impacted, the rest of the "armor" not comprising said adjuvant. Advantageously, the resin is an epoxy type resin and the adjuvant is based on acrylic block copolymers and more specifically, the acrylic block copolymers are branded "Nanostrength®" and marketed by Arkema.

Advantageously, the parts of the "armor" comprising the adjuvant are the leading edge and the extrados of the blade, corresponding to the areas most likely to be impacted for blades having a horizontal axis of rotation.

Advantageously, the parts of the "armor" comprising the adjuvant are the leading edge and the underside of the blade, corresponding to the areas most likely to be impacted for blades having a vertical axis of rotation. The invention also has for its second object blades comprising at least one skin defined according to one of the preceding characteristics. Finally, it has for its third object a method of producing a skin made of composite material comprising at least one fabric "armor" impregnated with a resin matrix, said method comprising the following steps: 15 - Preparation of a first base comprising only epoxy resin; - Preparation of a second base comprising epoxy resin and an adjuvant capable of reinforcing the mechanical strength; Impregnation of the tissues by means of the second base in the parts corresponding to the areas most likely to be impacted; - Impregnation of the tissues by means of the first base outside said parts; - Polymerization. The invention will be better understood and other advantages will become apparent on reading the following description given by way of non-limiting example and with reference to the appended figures in which: FIG. 1 represents a skin made of composite material before impregnation; Figure 2 shows the main steps of manufacturing a composite material according to the prior art; FIG. 3 represents a sectional view of the blade according to the invention; FIG. 4 represents the zones that can be impacted, this example is given for information only and is not limiting. Figure 5 shows the main steps of manufacturing a composite material according to the invention.

As has been said, a blade skin made of a composite material according to the invention comprises at least one "armor" made of fabrics, some parts of which are impregnated with a resin matrix comprising an adjuvant capable of reinforcing the mechanical strength of the skins, said parts corresponding to the areas most likely to be impacted. A conventional resin is retained for the other areas of the skins. Such skin is shown in Figure 3. Parts (a) of the skin comprise the adjuvant and parts (b) not comprising the adjuvant. The foam (c) constituting the soul of the blade sandwich is represented by a pattern in peas. Two examples of inserts (eg carbon) to increase the rigidity of the blade (d) are given in a nonlimiting manner. The first type of insert corresponding to example (1). It is tubular type with a second foam (e) filling, which further increases the stiffness of the blade. The second type of insert corresponds to example (2).

The exemplary embodiment in FIG. 3 is given in a nonlimiting manner and corresponds to the configuration described with reference to FIG. 4. This figure indicates the direction of movement (U) of the blade (P), the wind direction (W) and the probability area of an impact occurs (I). The parts of "armor" comprising the adjuvant are very different whether they are blades in the direction of vertical or horizontal rotation. An epoxy-type resin is more particularly used and the adjuvant chosen is based on acrylic block copolymers.

The added polymers have a triblock structure, which once formulated with an epoxy resin allows to obtain a structuring of the matrix at the nanoscale. This structuring, due to the segregation of the dissolved phase, makes it possible to significantly modify the mechanical properties of the composite.

More specifically, the acrylic block copolymers are branded "Nanostrength®" and marketed by Arkema. The Nanostrength® compounds come in two families which are: - "SBM": acronym for polyStyrene-block-poly (1,4-Butadiene) - block poly (Methylmethacrylate); the "MAM" poly (methylmethylacrylate) -block poly (butylacrylate) - block-poly (methyl methacrylate). One can, of course, to simplify the realization of the skins, use a single resin comprising the adjuvant to achieve the entire skin. However, the realization of such a skin has certain disadvantages. Indeed, the addition of "Nanostrength®" polymers in epoxy resins increases the viscosity of the substance. The consequences are a greater difficulty of implementation and a higher resin content of the composite, which makes it heavier and more brittle. In addition, if this is the case, a slight reduction in stiffness is still found. As an example of implementation, can be used as a composite "armor" consisting of three plies of poly-para-phenylene terephthalamide, better known under the trademark "Kevlar". More precisely, it is possible to choose "Kevlar" 129 coated with a bisphenol A "DGEBA" diglycidyl ether reference resin and representing 40% of the mass of the composite. The reinforced parts being made of the same number of plies, the same reinforcing fabric but with an epoxy matrix loaded with "Nanostrength M52N". The percentage of "Nanostrength M52N" can be between 5% and 15%. Shake resistance tests on sandwiches, with a Rohacelle foam core, show that the "Nanostrength" reinforced parts do not perforate while the unreinforced parts perforate completely. The method of making the skin is shown schematically in FIG. 4 and comprises the following steps: - Preparation of a first base comprising only epoxy resin; 2 9886 93 6 - Preparation of a second base comprising epoxy resin and an adjuvant capable of reinforcing the mechanical strength; - Impregnation of the tissues using the second base in the parts corresponding to the areas most likely to be impacted; 5 - Impregnation of the tissues by means of the first base outside said parts; - Polymerization of impregnated fabrics. More specifically, the method of preparation of the second base with dispersion of polymers "Nanostrength®" is as follows: Setting the temperature of the epoxy base at a temperature between 80 ° C and 130 ° C; Addition to the epoxy base of 10% by mass of "Nanostrength"; Mixing with a magnetic stirrer for a period of between 1 to 4 hours at a speed of 300 rpm; Cooling of the formulation to room temperature; Add the hardener and mix by hand until a homogeneous preparation.

The method of preparation of the polymer-free composite "Nanostrength®" is identical except that no adjuvant is added to the epoxy base. The press parameters such as the polymerization time, temperature and pressure are the same as those mentioned above for the uncharged resin.

The impregnations can then be performed with and without Nanostrength sequentially, and then simultaneously squeezed and polymerized all areas of the skin. The impregnation and the polymerization of the fabrics comprise the following steps: - Impregnate the folds of the reinforcement; - Remove the excess resin in a press at 1.5 bar at room temperature for a period of 5 min; Polymerize the assembly in a hot press at 1.5 bar at 90 ° C. for a duration of 90 minutes; - Allow to cool to room temperature; - Post firing for 2 hours at a temperature of 80 ° C. During the impregnation step, the epoxy resin with or without Nanostrength is applied to the reinforcing folds. A template can be used to delimit the areas of application.
