The present invention relates to a process for the production of foamed materials, in particular polyurethane and other polymeric foams, and to a machine used in the production.
Expanded materials, especially polyurethane foams, are produced in both batch and continuous plants.
Batch production can take place at any desired speed suitable for post-processing, but is inherently labor intensive, can cause variation from ingot to ingot, and is uneconomical in producing ingots that have a shell on all six sides and require edge smoothing. Ingots that are foamed in molds also show an undesirable condensation in the corners that the rising and continuously viscous material must be forced to fill by means of a weighted, floating lid or other means.
Kuljettimen on liikuttava kyllin nopeasti sopivan profiilin ylläpitämiseksi, mikä antaa minimituotantonopeu- 2 82415 deksi esimerkiksi 100-200 kg/min 1 metrin korkeilla polyure-taaniharkoilla ja näin ollen koneen pituudeksi 40-50 metriä. There are also major drawbacks to the continuous production that is currently carried out on horizontal machines. The inherent characteristics of conventional machines are the large size and high minimum production rate, which are rooted in the nature of the flotation reaction and the newly formed foam, and the curing time required before the material can be processed. This curing time, which is typically 5-15 minutes for polyurethanes, locks the length of the plant after the rate of travel of the conveyor supporting the foam material has been determined. This speed in turn depends on the required height of the ingot, as the steepness of the material profile must not exceed a certain degree during the foaming and curing stages of the material. The over-steep profile causes problems in the form of a dense bottom flow formed by a non-foamed material or a compression of an unsupported, freshly foamed material, or both. The conveyor must move fast enough to maintain a suitable profile, which gives a minimum production speed of, for example, 100-200 kg / min with 1 meter high polyurethane ingots and thus a machine length of 40-50 meters. Each attempt reduces the speed of the conveyor to a lower production speed and, as a result, basically a shorter machine to obtain a steeper profile and cause underutilization or collapse, or both, making it impossible to manufacture a uniform ingot. Consequently, large machines with a high cost of capital have to be installed, which remain unused for most of their time.
The difficulties with these machines, described in some detail in, for example, U.S. Patents 3,325,823 and 3,786,122, are felt only when full-size foam ingots are required at production rates of less than 100-200 kg / min, but in fact only the largest producers can use this. capacity in this category. Many machines are run for just an hour or two a day while the user spends the rest of the day processing the foam they receive. A typical small frother, producing, for example, 2,000 tons or less of finished foam per year, may want production at 10% of the above speed for economic activity and cannot accept the storage and handling problems of large volumes of foam and the cost and space requirements of a large machine. Even medium-sized producers who can accept large machines with their drawbacks would be better served by machines with lower production speeds.
Tällaista konetta kuvataan EP-patent-• · tijulkaisussa 82300748.9 (EP-hakemusjulkaisu A 0 058 533).It has now been found that if the principle of existing machines is abandoned, a low production speed machine can be achieved. The invention has its roots in the finding that horizontal production is unnecessary and that in a suitably designed machine the foam can be drawn upwards and not horizontally without disturbing the foaming reaction. Such a machine is described in EP patent publication 82300748.9 (EP application publication A 0 058 533).
Tässä koneessa vaahtoaminen tapahtuu laajenevassa paisumis-*·: kammiossa, jonka seinämillä on pinnat, jotka liikkuvat vaah toavan materiaalin kanssa, jota kammiota rajoittaa ylhäällä jo paisunut vaahto, sivulta sanotut seinämät ja alhaalta vaahdon muodostavien materiaalien syöttövyöhyke. In this machine, foaming takes place in an expanding expansion chamber, the walls of which have surfaces which move with the foaming material, which chamber is bounded at the top by foam already swollen at the top, said walls at the side and a supply zone for foam-forming materials at the bottom.

Other proposals have been made for continuous upward flotation in DE Patent 1,169,648 and 1,505,091. DD Patent 61,613 and IT Patent 851,709 (corresponding to DE Application 1,956,419 and BE Patent 741,836). However, no practical application of these proposals is known. It turns out that the problems of reaction control and uniform product fabrication were not solved by the described proposals, so despite all the drawbacks of large horizontal machines, they remained in widespread commercial use.
The present invention has achieved a successful continuous production of a foamed material by a method and machines for carrying it out, the characteristics of which are set out in the appended claims. The invention is characterized in that i) the foam-forming materials are fed from below at a controlled speed and the formed foamed material is withdrawn from above at a corresponding speed, ii) the foaming takes place in an expanding expansion chamber bounded by a moving film material following an expanding path and (iii) the chamber is bounded by foam already swollen at the top, a film material said at the sides and a feed zone at the bottom which is closed to contain foam-forming materials, and (iv) a suitable expansion chamber and is formed of a flexible tubular fabric which is fed in compressed form with foam-forming materials which pass inside the tube and are then withdrawn at a rate suitable for to the feed rate, is directed externally to adopt a circular or other cross-section as the foam-forming materials swell within it.
The simplest form of tubular fabric is fed flat between opposing feed rollers, but it is estimated that other forms of feeding are possible without deviating from the concept of feeding the tube in compressed form and causing it to assume the required cross-section as the foam-forming materials swell inside. For example, a fabric folded into pleats and not simply flattened (one side against the other) may be used, or a reagent feed trough may be between the rollers as the tissues pass between the rolls and the sides of the trough. Besides, rollers are just one suitable way to feed tissue.
PaisumiskammioPaisumiskammio
The expansion chamber expands (in the sense that it has a growing cross-sectional area) for the most part, although not necessarily to its full volume. Thus, it may both begin and end, and suitably at least end in a non-expanding portion. The latter is particularly suitable for making it possible to adjust the tolerances while driving so that the completion of the expansion does not have to be exactly matched to the cross-section and there is no risk of insufficient expansion and leaving a gap of varying width between the expanded mass and the chamber walls. Any shaping of the foam inside the chamber is easy to achieve, which is of course necessary because the foam is still sufficiently fluid to form without damaging its structure.
Liikkuvat pinnatMoving surfaces
In the early stages, the velocity of the moving surfaces formed by the tubular tissue need not be exactly the same as the rate of transition of the adjoining mixture, although it is desirable that the two velocities be approximately the same. It can be appreciated that the tubular tissues that expand to provide moving surfaces cannot accommodate the velocity of the enclosed material in both the expanding and subsequent straight portions of the material path.
Tuotetussa vaahdossa on luontainen ominaisuuksien yhtenäisyys kappaleen kaikkien osien "tiheyshistorian" ollessa sama.Nevertheless, the material as a whole is kept in motion during expansion, which reduces the effects of eddies or 5 82415 river collisions, preventing the development of gelled or solidified material on the chamber walls and ensuring that the material is substantially horizontal at all times and forms a uniform foam body. For example, in the manufacture of polyurethane foam, the boundary between the still liquid and the gelled material is horizontal or substantially such, regardless of density. The underutilization or compression described above cannot occur and any suitable production rate can be applied to the maximum depending on the length of the material path and thus the residence time it provides. The foam produced has an inherent uniformity of properties with the same "density history" of all parts of the body.
Putkimainen kudosTubular tissue
The tubular fabric is suitably plastic and may take a number of forms. For example, the flattened tube may be split to allow the foam-forming materials to enter and then resealed, or it may be used as a pleated (accordion-like) package. However, from the point of view of ease of arrangement, it is advantageous to feed the separate fabrics and join them together at the edges, for example by means of heat, applied glue or adhesive tape.
The supply of tubular tissue to form the expansion chamber is suitably through press rolls or opposing conveyors, making it possible to easily adjust the rate of supply of tissue to the rate at which the expanded foam is withdrawn, allowing any stretching of the tissues. There is little tension in the fabric when it is expanded from its initial state to its final diameter, and constant reaction conditions can be maintained in an expansion chamber having a known predetermined shape. Furthermore, press rolls, especially if they have a flexible surface, can be easily shaped to allow one or more feeds to pass through the foam-forming materials, for example the passage of round tubes or even an elongate trough 6 82415 without foam-forming materials. These are, at least in the case of polyurethane foam, thin penetrating liquids which are difficult to dam.
The guides are suitably opposite pairs of smooth or shaped rollers, but many shapes of fixed or movable guide can be used depending on the final shape required and the position in which the guide is used. In particular, guides that help the fabric expand from the compressed space fed from the sides to form the expansion chamber are preferably mechanical rollers or belts that convey the fabric forward by frictional pull (or even a sticky surface) of the fabric material, optionally assisted by suction boxes. The expansion is thus controlled and forced, giving a regular deviation of the chamber. At the ends, on the other hand, simple fixed guides or support rollers are sufficient. These guides run across the line along which the tissue is fed and simply force the tissue to adopt an internal pathway. Interchangeable guide sets and optionally tissue feeds for various final ingot shapes can be used, for example with a wheeled base part, which is a special advantage of the invention.
In another aspect of the invention, which is applicable to current machines and machines in general, whether they work! horizontally, the surfaces to be heated are applied to the surfaces of the foam ingot once it has been fully expanded to prevent heat loss from the ingot and thus to harden (allowing, for example, sticking with rods) as early as possible to obtain a machine with minimum dimensions. Further, a uniform curing rate is ensured through the ingot. In currently manufactured foam blocks, the inner part is fully cured soon after the full expansion phase is reached, while the outer part, which is cooled by the environment, takes much longer, causing unnecessarily 7,82415 large machines and poor ingot surfaces. For example, in polyurethane ingots, an internal temperature of 100-120 ° C is easily reached and maintained by the heat of reaction, and curing progresses rapidly. However, temperatures are much lower on ingot surfaces if they are unprotected.
The preferred heating is applied to the entire surface of the ingot. Furthermore, it is advantageous to provide heating with low power heaters with thermal insulation behind it, the purpose of which is to ensure that the ingot does not lose heat to its surroundings by providing a heated space instead of actually conducting heat to the ingot. Metal foil heating, such as that used in car window defoggers, is suitable, for example, or heating with a soot-filled polymer film. Low, safe voltages can be used and at low powers, e.g. 50-100 W / m, which are suitable, no temperatures that would cause contact damage can develop in any part of the heating surface that is not covered by the protective insulation.
When producing polyurethane foam in a vertical machine, for example a 1 1 / 2-2 m long heating zone may be followed by 2-2 1/2 m long conveyors with an expansion chamber, for example 1 m high. The "snow" step of the reaction, in which the foam is chemically mainly polyurea and is very weak, is then included in the heated zone. Once the subsequent urethane reaction has made the structure rubbery in nature, the needles can take over.
Reaction Control by Feed and Receipt Rates Control of the flotation reaction is accomplished by adjusting the rate of reception of a given density of foam volume to the rate of flow of a given density of reagent volume (allowing for reaction losses of materials not present in the final foam). As previously mentioned, it is important that the expansion does not occur until the foamed material exits the expanding portion of its path. If it shows a tendency to do so, the total production can be increased or (less effortlessly) the reaction rate can be slowed by a given production, for example by lowering the temperature or the concentration of the catalyst. It is clear that a fast-reacting foam requires a smaller expansion chamber at a given rate of removal of the finished foam than a slow-reacting foam because less time elapses between the feed of materials and their complete foaming and thus a smaller volume of finished foam is received in that time. In practice, a certain expansion chamber volume can be selected with production selected simply by considering the weight of incoming reagents and the volume weight of outgoing foam, and fine tuning is performed by varying production by perhaps 10% applied to all reagent feed pumps together, with the fully foamed profile moving up or down, respectively.
PuikkokuljettimetPuikkokuljettimet
Puikkokuljettimet on sopivasti asennettu vastaanottoreitille valmiin vaahdon vetämiseksi läpi. The stick conveyors are suitably mounted on the receiving path to pull the finished foam through. They penetrate the tubular tissue and, provided that the conveyor exits again at an angle that gradually moves away from the path of the ingot, they are easily detached at the top of the path. On top of the finished foam is a fabric on all sides, which is cut across with a cutting saw for subsequent peeling. Suitable lengths of rods for polyurethane foam are, for example, 1.5 cm, spaced laterally at 5 cm intervals and vertically at 5 cm intervals, although there is no restriction on any gap or length or distribution between the rods. Sticks of this length penetrate the thickness of the ingot which is normally peeled off to clean the surfaces, but in any case the damage caused to the ingots by the sticks is usually negligible.
While needles are suitable, they are not the only means of producing ingot transfer. For example, high-friction, perforated conveyor belts, assisted by a back-acting vacuum, are also suitable when the fabrics are sufficiently attached to the foam block, as they do at least with HR polyurethane foam.

Harkon koon ja muodon vaihteluVariation in the size and shape of the ingot
It can be estimated that the increase in foam does not limit the size of the ingot as in horizontal machines. Any ingot that is within the size limits defined by the expansion chamber and the receiving pathway can be produced. This size itself may be interchangeable if care has been taken to vary the distance between opposite parts of the receiving path or otherwise to vary the cross-section of the ingot with its appropriate heated parts when used. For example, individual conveyors or groups of conveyors can move inward or outward with respect to the centerline of the foam path for any ingot cross-section, and the machine can be changed from one cross-section to another, e.g., a round ingot to be rectangular. For example, individually used conveyors may be moved from one location to another, or a group of two, three or more conveyors may have hinged brackets, with one conveyor in the group suitably receiving traction and guiding it to the other by ball joint shafts.

The machine shows the vertical arrangement of the expansion chamber and the subsequent foam path, as shown in Fig. 1 only schematically with its feed rollers 7, 8 mounted on a wheeled frame. The expansion chamber 1 leads to a receiving path 2 defined by a cylindrical, heated wall part 3 and above a series of twelve conveyor belts with spikes, which surround the path and grip the foam when it is strong enough to withstand tension.
Conveyors formed from pronged strips supported by chains run on electric drive wheels 5 and drive wheels 6 in a conventional manner per se and will not be described further. However, they are grouped into three units (Figures 6a and 6b) with the center conveyor mechanically pulled and the others pulled by ball joint shafts 5a, which in turn are pulled as shown in Figure 1, from shafts 5b on four sides of the machine and connected by bevel gearboxes. 5c and driven by a common motor 5d. Near the top, the conveyors detach from the ingot at a certain angle as the support chains pass over the steering wheels on both sides (not shown). This ensures that the needles leave the ingot neatly without pulling the plastic fabric off of it.

Kuvassa 6b esitetystä modifioidusta kuljetinkaaviosta nähdään, kuinka kuljettimet voidaan järjestää siten, että kunkin ryhmän ulommat kuljettimet kääntyvät ulospäin saranoilla varustetuilla kiinnikkeillä (joita itseään ei ole esitetty), jotka on tuettu kehysosiin 5e, 5f (kuva 1} suorakulmaisen ulkomuodon saamiseksi. Kehysosat 5f on edelleen asennettu siirtymään sivusuunnassa (kuva 6b) harkon koon vaihtelemiseksi suorakulmaisessa ulkomuodossa. The modified conveyor diagram shown in Fig. 6b shows how the conveyors can be arranged so that the outer conveyors of each group pivot outwards with hinged brackets (not shown) supported on the frame parts 5e, 5f (Fig. 1} to obtain a rectangular appearance. mounted to move laterally (Figure 6b) to vary the size of the ingot in a rectangular shape.
The heating in the wall portions 3 is provided by a conductive, carbon black-filled polymer film by applying electricity to it and by an insulating reinforcement, which is not shown in detail. The thermal insulation plate of expanded heat-resistant polyurethane surrounds the heating element formed by the film and, when the machine is operating, allows efficient curing at a relatively short distance between the expansion chamber and the beginning of the conveyors with spikes. For example, the polyurethane foam can then receive the pins of the conveyor without the risk of cutting through the piece of material, thereby reducing tension and damaging the ingot surface.
Below the expansion chamber are feed rollers 7, 8 for a high density polyethylene film suitable for operating temperatures of 100-120 ° C to which it is exposed during foam formation and curing without losing the required strength. The polyethylene fabrics 10 derived from the rollers 7, 8 come to the point of contact of the press rolls 11, which also receives adhesive tape from the coils, one of which 9 is shown. Also present, although not shown, are folding guides that fold over the folds, one end of one fabric and the other end of the other fabric so that the tape is fed to overlap the fold of the second fabric to the unfolded surface of the other fabric. When the formed tubular tissue opens when the expansion chamber is formed, this produces a joint in which the tape is subjected to shear forces and does not tend to open by peeling.

Puristustelojen ja telojen 14 tarkkaa nopeutta kuljettimen nopeuteen nähden säädetään riippumatta kuljettimesta pienen, muttei mitättömän, esimerkiksi korkein-· taan 10 %:n venymisen sallimiseksi kudoksessa.Giving a shape to the expansion chamber, which aids the natural tendency of the tissue to assume a tubular shape as the material expands within it, is achieved by guides for which several different shapes are possible. For example, Figures 2 and 3 show simple support rollers 12 and electrically driven rollers 14, the latter having a rubber surface that provides tractive frictional contact with the fabric. Between the pressure rollers 11 and the electric guide rollers 14 are fixed guides 15 over which the tissue slides and which prevent the undesired expansion of the tissue in question. section. An alternative would be a pair of belt conveyors with a very short travel distance compared to their width, either in place of the guide rollers 14 and the fixed guides 15 or replacing both these and the press rollers 11 and performing the same function as these. It can be seen from Figure 3 how the tubular fabric opens in the transverse direction, giving a uniformly curved expansion chamber, the feed speeds of the press rolls 11 and the electric rollers 14 adjusted to the speed given by the conveyor to the formed foam so that the fabric is not under tension. The fabric thus does not tend to taper more in the free part of the sides of the expansion chamber than in the lower part of the receiving path inside the cylindrical wall where the foam, although formed,; is still very weak. The exact speed of the press rolls and rolls 14 relative to the speed of the conveyor is adjusted independently of the conveyor to allow a small but not negligible elongation, e.g., up to 10%, in the fabric.
Puristusteloihin nähden pituussuuntaisessa tasossa, kuten kuvassa 2 nähdään (jossa kudoksen syöttö alhaalta on tietysti selvyyden vuoksi jätetty pois) voidaan havaita, kuinka kudos kulkee sisään puristustelojen poistopuolelta ohjausteloille 12 ja niistä sylinterimäisen vastaanottoreitin sisään. In a plane longitudinal to the press rolls, as seen in Figure 2 (where the supply of fabric from below is of course omitted for clarity), it can be seen how the fabric enters from the discharge side of the press rolls into the guide rollers 12 and into the cylindrical receiving path. There is no * excess of material required to form the expanded swelling in the second plane of the impact chamber, and as a result, tissue control is easy. The shape is shown in Figure 4, where the compression point is seen at 16 and the change from a flat shape to a cylindrical shape i3 8241 5 inside the fabric is clearly visible. Fig. 10b shows the inlet mode of the supply pipe 17 with the rollers grooved, as in 18 to allow the pipe to pass through. At the required low feed rates, the closure of the reagent feed tubes at the nip is satisfactory if the surfaces of the nip rolls are flexible, for example a rubber compound, which in any case it is desirable to provide a complete frictional connection with the tissue to feed it in a controlled manner.
Muodostettu paisumiskammio on merkitty numerolla 1 ja muut kuvassa näkyvät kudoksen osat numerolla 10.Figure 9b shows a more advanced modification of the tissue guides in a circular ingot machine. The feed rollers 11 are used as above. On the sides, expansion is inhibited by electrically driven belts 19 which give the fabric material a frictional pull while adjusting it, with the presence of expanding foam holding the material against the belts, although suction can also be used if required. Near the ends of the feed rollers are small support rollers 20b and fixed guides 20a. Finally, the fixed curved guides 20c force and guide the fabric before it enters the heated part 3. The formed expansion chamber is marked with the number 1 and the other parts of the fabric shown in the figure with the number 10.
Fig. 7 shows a machine for a rectangular ingot in a view similar to Fig. 4 and Figs. 8 and 9a correspond to the bottom part of Figs. 2 and 3, respectively. In this embodiment, as above, with the exception of the interchangeable base, the shape guides are pairs of belt conveyors 19, 19 and 20, 20 which guide the fabric to the required shape. Both pairs are mounted to be positioned as shown or alternatively to tilt outwards from above, their effect being essentially that of the rollers of Figure 4.
The machine is then able to produce either a rectangular or a round ingot. It should be noted that the formation of rectangular ingots requires full-form guidance, whereas with round ingots the tissue tends to the required shape. In all cases, large areas of bare, unsupported tissue are not desirable because they tend to bulge if the tissue stretches or there is even a slight excess of feed. The fabric can be fed to the machine, especially when designed for a rectangular ingot, in a number of separate parts, for example four instead of two as previously described, in order to easily achieve a sufficient circumference. Furthermore, in order to avoid excessive length of the feed rollers 11, the fabrics can be fed folded. For example, two fabrics may be fed flat and the other two are fed from the ends of the feed rollers pleated, e.g., folded into a shape having a slightly opened shape of the letter W with the center peak forming a pleat (indicating inside the tube to be formed). The pleated fabrics may be located at their edges within the two flattened fabrics and may be joined to them with adhesive tape as described above. When folding is used, the number of tissues may vary, and the flattened tube may be cut open and then resealed without preventing folding. If desired, it can be used in the manufacture of a round ingot where very short feed rollers are possible, even shorter than the diameter of the ingot. (The final circumference required is nd, where d is the diameter of the ingot, and press rolls of the same length as the diameter of the ingot can accommodate fabrics giving a circumference of up to 4d if two folds extending to the center of the rolls are used.)
As an alternative to pleating, if the problem is the available fabric width and not the roll length, the two flat fabrics can be fed as above with the longitudinally folded fabrics (forming a V-pattern if opened somewhat with the V-tip pointing outwardly from the tube to be formed) between the flat tissues on each side and attached to them as above. These possibilities are not shown in the drawings, but their placement can be easily assessed.
Heating at 50 or 100 W / m 2, supported in a cylindrical part 3, ensures that a uniform cure is produced in the ingot with a 5 cm thick rigid polyurethane insulation. The high-density polyethylene fabric retains its strength at satisfactorily achieved temperatures.

(Puristusteloista esiintuleva putkimainen kudos on kuvassa 10b jätetty selvyyden vuoksi pois.)The sketches of Figures 10a and 10b show similar press rolls 11 as above and a reagent supply tube 17. Figure 10a shows a pleated package 21 of plastic hose from which material is drawn at 22 through rollers 23 which spread it into the flat shape required for the press roll inlet. In Figure 10b, a flat-applied hose split on one side with a knife (not shown) receives the feed tube 17 and is then resealed with tape from the spool 24 which is pulled past the guide 25. Otherwise, the structure is the same as above. (The tubular tissue from the press rolls is omitted in Figure 10b for clarity.)
