Definitions
- the invention concerns a plasterboard (drywall) with silica aerogel, which decreases the heat conductivity of the plasterboard and, moreover, improves some of its mechanical features.
- the subject matter of the invention is also a method of the effective industrial insertion of aerogel into the plasterboard and the device for realization of said method.
- Aerogel mainly silica aerogel
- Aerogel on silica basis has low density, highly dendritic structure and extremely low heat conductivity, roughly between 0,017 W/mK and 0,022 W/mK.
- the melting temperature of silica aerogel is roughly 1200 °C and the common surface of the particles reaches 800 m 2 /g of aerogel.
- the method of production of plasterboard pursuant to document KR101279488B1 includes a preparation of mixture, the creation of the core slurry and production of the plasterboard itself.
- the mixture preparation step the silica aerogel powder, the gypsum powder, the surface-active substance and the water are mixed together in the preset ratio.
- the plasterboard is produced by solidifying and hardening of the mixed mixture.
- the aerogel is basically homogeneously distributed in the plasterboard’s core and the features of the plasterboard depending on the amount of the mixed aerogel are known.
- Publication CN108863260A discloses lightened plasterboard with aerogel and the method of its production, whereby 100 mass parts of the material include 1 to 30 mass parts of the aerogel.
- the potassium water glass or soda water glass are used, pursuant to CN113429185A.
- the mass ration of aerogel to water glass is 100 : 10 to 100 : 15.
- a plasterboard with aerogel where the plasterboard includes two outer layers of the paper between which there is a gypsum-based core, according to this invention, whose essence lies in the fact that the aerogel is present in the core and/or by the core and/or by the paper from the inner side in a continuous layer or in a mainly continuous layer, whereby the layer with the aerogel is less than 5 mm thick, preferably it is less than 2 mm thick, especially preferably it is less than 1 mm thick.
- the concentration of the aerogel in a relatively thin layer is the concentration of the aerogel in a relatively thin layer as compared to spreading of the aerogel in the core of the plasterboard.
- the aerogel is distributed non-homogeneously, mainly in such a way that it is concentrated in the thin continuous layer, preferably in such a way that the whole available amount of the aerogel is concentrated in as thin a layer as possible.
- gypsum in this file denotes calcium sulphate dihydrate, CaSC ⁇ 2H2O. Plaster is produced from the gypsum after calcination with water.
- the basic mixture is mixed with a plasticizer, a foaming agent, possibly with finely ground plaster to accelerate solidification, and possibly with other additives according to the desired properties of the final product, for example with fibers, starch, mold inhibitors, wax emulsions and so on.
- the terms “basically continuous layer” or “mainly continuous layer” denote a layer which is filled by the aerogel or is basically filled by the aerogel in at least 70% of the layer’s surface.
- the term “basically continuous layer” therefore denotes a layer which can exhibit technological deviations, but which is produced with the intention to achieve a continuous layer, preferably with the uniform thickness.
- An important feature of the proposed invention is the most optimal use of a given amount of aerogel, for example, the amount of aerogel which is economically acceptable for the given type of the plasterboard.
- the layer of the aerogel needs not to have strictly planar character. If it is present in the plasterboard’s core, it can have continuously undulating course running between upper and lower paper; it is important if the layer of aerogel is continuous or mainly continuous, which produces a barrier from the aerogel particles which are close to each other.
- the invention allows to produce multiple possible arrangements.
- the layer of the aerogel is applied in a single layer between lower paper and the core.
- two layers of the aerogel are produced, between lower paper and the core, and the upper paper and the core.
- the aerogel layer is produced in the core.
- the preferable amount of aerogel in a single layer is 10 to 95 g/m 2 of the plasterboard’s surface, preferably 25 to 50 g/m 2 of the plasterboard’s surface, whereby the thickness of the plasterboard (9 mm, 12,5 mm; 15 mm; 18 mm) is not significant, since the point is to produce continuous and concentrated layer of aerogel irrespective of the particular thickness of the core.
- Aerogel layer, or layer with aerogel, respectively can include a glue, adhesive substances or other support substances for improvement of the adhesion, for effect on the solubility, or other additives, or it can be produced as a mixture of aerogel and the basic gypsum-based material.
- the aerogel layer of layer with aerogel, respective, according to this invention will be produced without the gypsum-based material.
- Aerogel in this text denotes the particles of solid substance which has pores filled in with gas. Aerogel can be inorganic or organic, in the preferable arrangement according to this invention it is silica (SiC ) based, the porosity is more than 75%, preferably more than 90%. and it includes air in more than 75% of the mass of air, preferably in more than 90% of the mass.
- the aerogel particles have structure of solid foam with specific mass less than 0,15 g/cm 3 , preferably less than 0,1 g/cm 3 , especially preferably less than 0,05 g/cm 3 .
- the term “aerogel layer” in this text denotes a layer which includes aerogel in mixture with other substances, whereby it has significantly higher mass concentration of the aerogel (at least three times more) than in another cross-section of the plasterboard’s core.
- hydroxyethyl methylcellulose preferably modified hydroxyethyl methylcellulose
- This can have form of a powder, which is soluble in water and its pH is neutral. Hydroxyethyl methylcellulose is non-toxic and it improves mechanical features of the aerogel layer and thereby of whole plasterboard.
- the subject matter of the invention is also the method of production of the plasterboard with aerogel, where the gypsum-based core slurry is applied onto the moving lower paper, an upper paper is placed on the core slurry before its solidification, the semi-finished product is rolled into the preset thickness, and after the solidification of the core slurry it is cut into plates, pursuant to this invention, which essence lies in the fact that basically continuous aerogel layer or layers are applied to the core and/or to the edge of the core and/or to at least one paper, where the layer is less than 5 mm thick, preferably less than 2 mm thick, especially preferably less than 1 mm thick, whereby the aerogel layer includes at least 40% in volume of aerogel, preferably at least 60% of volume in aerogel.
- the volume of aerogel in the layer is defined by the volume ration, since the goal of the invention is to achieve volume superiority of the aerogel in the layer irrespective of the specific mass of the respective additional substance in the aerogel layer.
- the core slurry in this text means fresh slurry for the production of the plasterboard’s core.
- An important step in the technological method according to this invention is the placement of the aerogel layer inside the plasterboard before solidification of the gypsum-based core slurry.
- the addition of aerogel layer or layer with aerogel, respectively, will in principle take place before the solidification of the core slurry, so that the connection of the core with the aerogel layer, or layer with aerogel, respectively, is stable.
- the particular methods will differ based on where the aerogel layer is placed.
- the aerogel layer can be preferably applied in such a way that the aerogel is sprayed or applied in some other way on the inner side of the paper, that is, lower paper and/or upper paper. When spraying the aerogel, the edge, which is subsequently folded into the connection of the lower and upper paper, can be left out.
- the result will be a plasterboard where the aerogel layer will be between the paper and the core.
- the aerogel is sprayed onto the lower or onto the upper paper. If the aerogel is sprayed onto the lower paper, the core slurry must be applied onto the lower paper in such a way that the aerogel is not ripped from the lower paper’s surface or washed into the core slurry. This can be achieved in such a way that the aerogel layer is let, firstly, to partially solidify on the lower paper, or that the core slurry is applied onto the lower paper homogeneously in the groundplan, for example, straightforwardly without whirling of the core slurry on the surface.
- At least partial solidification of the aerogel in the layer on the lower paper can be ensured by spraying the aerogel form the sufficient distance before the place of application of core slurry.
- the aerogel can be applied onto the lower paper before the respective paper roll is inserted into the unwinding device of the production line.
- Another method can involve spraying of the aerogel onto the applied core slurry before the insertion of the upper paper.
- the aerogel, or aerogel with the additives, respectively is spray onto the core slurry already spread out on the lower paper’s surface in the moment after which there is no further significant spreading out of the core slurry on the surface in such a way that the basically continuous sprayed aerogel layer is not infringed.
- the upper paper is placed on the core slurry and the semi-finished product is continuously smoothed or rolled into the desired thickness of the plasterboard, and then the core slurry solidifies into the solid core.
- the aerogel is applied onto the inner side of the upper paper.
- the aerogel is left in the sprayed form to solidify at least partially, for example by setting the length of the course from the application place of the aerogel to the place of inflow of the core slurry.
- the point of the partial solidification of the aerogel layer is that after the upper paper is placed on the core slurry and subsequently it is smoothed or rolled into the desired thickness, the continuous aerogel layer on the upper paper is not infringed.
- Another method can involve separate application of the aerogel on the lower and/or upper paper before the insertion of the paper into the production line. In principle, it is possible to equip the paper with the aerogel layer already in the production process, that is, already in the paper mill. Usually, however, the aerogel will be applied onto the paper in the plasterboard production operation, which provides one with greater flexibility, since the aerogel can be applied to various types of papers or papers of various colors.
- Aerogel layer can be applied onto paper for example in such a way that before the insertion of the paper into the plasterboard production line, the untreated paper is rolled from the original roll to another roll, whereby the series of jets spray the aerogel layer and it is left to dry to such a degree that the paper can be rolled into another roll without sticking together.
- the liquid matter includes up to 3% of the mass of the aerogel, up to 10% of the mass of additives, for example hydroxyethyl methylcellulose, and the rest is water.
- the water solution includes up to 1 ,5% of the mass of the aerogel and up to 7% of the mass of the additives.
- Such water solutions can be applied by spraying, dipping, pouring, rolling, and so on.
- the application of the aerogel layer pursuant to this invention can be ensured by pouring of the continuous flat flow of the aerogel mixture, which falls out or pours out by force of gravity through the horizontal edge of the vessel into which the preset amount of the aerogel flows.
- a step can accompany the method according to this invention, whose essence lies in oriented distribution of the fibers or fiber elements into the core slurry before its solidification.
- These can include typical reinforcement fibers or fibers with other functions, for example heating fibers or fibers for measurement of various physical data, for example magnetic fibers.
- a device for production of plasterboard with aerogel is also subject matter of this invention, whereby the device includes the propelled belt for movement of the lower paper, the mixer of the gypsum-based core slurry, the elements for application of the core slurry onto the lower paper, the system for unwinding and laying of the upper paper onto the core slurry, according to this invention, which essence lies in the fact that it includes means for application of aerogel layer onto the lower paper and/or upper paper and/or core slurry layer, whereby the means for the application of the aerogel layer are connected with the aerogel reservoir (cartridge).
- the existing production lines can be in principle used for production of plasterboards according to this invention, whereby these production lines are equipped by means for application of the aerogel.
- These means for application preferably in form of jets or in form of a roller or in form of an outflow flange are supplied by the aerogel from the attached reservoir or from the preparatory mixer for aerogel with additives.
- the device has jets which are directed onto the inner side of the upper paper and/or lower paper, whereby these jets are pressure supplied with the aerogel from the aerogel reservoir.
- a vessel with the horizontal outflow edge can be part of the device, whereby the length of the edge corresponds to the width of the aerogel layer applied in the production line.
- the device can include a roller by which the aerogel or, preferably, liquid solution containing aerogel, is applied onto the paper.
- a drying unit placed before the place of connection of the base slurry with the respective paper layer can be part of the device.
- the drying unit can have infrared radiators with the controllable performance.
- the significant advantage of the proposed invention is the significant improvement of the heat insulation features and the fire resistance of the plasterboard, which are achieved already with use of single aerogel layer with thickness less than 1 mm.
- the used material is harmless to health and without negative consequences for environment.
- the plasterboard keeps its outer look as well as method of final surface treatment used hitherto.
- the invention is further disclosed by means of figures 1 to 10.
- the size of individual parts, the ratio of thickness of aerogel layer to the thickness of the plasterboard, are for illustration purposes only and cannot be interpreted as limiting the scope of protection.
- Figure 1 depicts cross-section of plasterboard with one aerogel layer by upper paper.
- Figure 2 depicts cross-section of plasterboard with one aerogel layer by lower paper.

- the plasterboard has upper paper!, a core 2 and lower paper!, with overall thickness 12,5 mm.
- An aerogel 3 layer 4 is placed by the upper paper !, and this is 0,84 mm to 0,96 mm thick.
- the layer 4 includes 40% of the volume of the aerogel 3, the rest is glue (adhesive) and adhesive additive.
- the silica aerogel 3 is used, which is applied directly in the plasterboard production line onto the upper paper T
- the lower paper ! is unwound from the roll on the production line, it moves horizontally by means of conveyor belt which carries the lower paper! under outlet jets of the core slurry.
- the core slurry is prepared by known method; it is freshly prepared in the mixer above the conveyor belt’s level, and it subsequently flows onto the lower paper ! and spreads out on the lower paper’s ! surface.
- the upper paper ! is placed in the unwinding mechanism above the conveyor belt’s level and by means of guiding rollers it is led to adhere on the spread-out core slurry. Between the two rollers there is a group of jets which forms the mean 5 for aerogel 3 application. Subsequently, in the direction of movement of the upper paper 1_, there is a drying unit 6, in this example the drying unit 6 is formed by the infrared flange-shaped radiator. Beyond the flange there is contactless thermometer for measuring the surface temperature of the layer 4, whereby the drying unit’s 6 performance is regulated on the basis of temperature data.
- the group of jets is connected by the pressure pipe with the pump and the mixing aerogel 3 reservoir, where the aerogel 3 is continuously mixed with glue and adhesive additive.
- the pump is controlled by frequency converter and production line center’s control unit.
- Pursuant to the speed of movement of the upper paper 1_ and pursuant to the desired thickness of the aerogel 3 in the layer the set amount of aerogel 3 is sprayed on the inner side of the upper paper 1. and it is then dried by the drying unit 6.
- the drying performance is set in such a way that the aerogel 3 adheres on the upper paper 1, but the layer 4 is still adhesive.
- the adherence should ensure sufficient stability of the keeping of the aerogel 3 on the upper paper during its adherence to the fresh core slurry and during subsequent pressing of the upper paper 1. to the desired final plasterboard thickness.
- the spreading of the core slurry during overall plasterboard’s thickness calibrations should not lead to disruption of integrity of the aerogel 3 layer 4.
- the aerogel 3 is applied from the inside onto the upper paper 1. and onto the lower paper 1_, too.
- the production line arrangement as disclosed in example 1. can be used for application of the aerogel 3 onto the upper paper .
- the aerogel 3 is applied onto the lower paper 1. by mean 5 for aerogel 3 application, which is placed under the place of core slurry outflow. This results in double aerogel 3 layer 4 by both interfaces of core 2 and papers 1_.
- Heat from drying units 6 acts upon layers 4 of applied aerogel 3.
- the drying units’ 6 performance is regulated on the basis of temperature data from contactless temperature sensors placed under the place of aerogel 3 application.
- Aerogel 3 is applied onto the freshly spread-out core slurry layer pursuant to figure 6 in such a way that it evenly flows from the horizontal sink of the longitudinal vessel which is placed transversally above the moving lower paper 1_.
- the sink is construed as an opening with the adjustable cross-section.
- the aerogel 3 layer’s 4 thickness is set by setting the aerogel 3 amount flowing in from the longitudinal vessel.
- the aerogel is applied onto the spread-out core slurry layer and subsequently the upper paper 1. is pressed onto this layer.
- the aerogel 3 is sprayed on the surface of the core slurry after its spreading out into the thickness which approximately corresponds to the final desired thickness of the plasterboard.
- the aerogel 3 is applied onto the first core slurry layer and subsequently it is suffused by second core slurry layer. Subsequently the upper paper 1. is pressed onto the second core slurry layer. The aerogel 3 layer 4 is in the final product present in the core 2, whereby the distance of the layer 4 from the paper 1. can intermittently vary.
- the aerogel 3 is applied from the inside onto the lower paper 1, whereby it is applied in the form of water mixture containing 1 % of the mass of the powder aerogel 3, 5% of the mass of the modified hydroxyethyl methylcellulose, and the rest is water.
- the solution containing aerogel and the glue in the water base is poured onto the inner surface of the upper paper 1. through the horizontal edge of the vessel into which the solution controllably flows in, pursuant to figure 9.
- the application of the solution by force of gravity has good stability insofar the thickness of the layer 4 is concerned.
- the solution containing aerogel in the water base is sprayed onto the surface of the roller by which the paper 1. is placed onto the production line, pursuant to figure 10.
- the paper 1_ surrounds the roller by the side which is in the resulting orientation inner within the cross-section of the plasterboard.
- the aerogel 3 is pressed onto the paper 1_ during the contact with the roller; the setting of the paper’s 1. strain sets the pressure of the roller as well as the force of the pressing of the aerogel 3.

The invention concerns a plasterboard (drywall) with silica aerogel, which decreases the heat conductivity of the plasterboard and, moreover, improves some of its mechanical features. The subject matter of the invention is also a method of the effective industrial insertion of aerogel into the plasterboard and the device for realization of said method.
Prior state of the art
Plasterboards for dry construction in various applications are refined by addition of additives, reinforcement fibers and so on. An addition of aerogel, mainly silica aerogel, into inner mass of the plasterboard, is known. Aerogel on silica basis has low density, highly dendritic structure and extremely low heat conductivity, roughly between 0,017 W/mK and 0,022 W/mK. The melting temperature of silica aerogel is roughly 1200 °C and the common surface of the particles reaches 800 m2/g of aerogel.
Publications CN113429184A, CN108558344A disclose plasterboard which has aerogel in its inner core with the binder, whereby good heat conductivity values and good fire resistance is declared.
The method of production of plasterboard pursuant to document KR101279488B1 includes a preparation of mixture, the creation of the core slurry and production of the plasterboard itself. In the mixture preparation step the silica aerogel powder, the gypsum powder, the surface-active substance and the water are mixed together in the preset ratio. Subsequently the plasterboard is produced by solidifying and hardening of the mixed mixture. In such approach the aerogel is basically homogeneously distributed in the plasterboard’s core and the features of the plasterboard depending on the amount of the mixed aerogel are known.
Publication CN108863260A discloses lightened plasterboard with aerogel and the method of its production, whereby 100 mass parts of the material include 1 to 30 mass parts of the aerogel.
In order to overcome the problems with mixing in the extremely light aerogel into the basic core slurry, the potassium water glass or soda water glass are used, pursuant to CN113429185A. The mass ration of aerogel to water glass is 100 : 10 to 100 : 15.
Increase of the ratio of aerogel in the plasterboard’s core does not lead to linear increase of its features and starting with certain ratio its increase is not even economically effective. A solution of the plasterboard is desired and not known, which will effectively use the included amount of aerogel as effectively as possible to increase the heat, mechanical or other features of the plasterboard.
Essence of the invention
The abovementioned deficiencies are significantly remedied by a plasterboard with aerogel where the plasterboard includes two outer layers of the paper between which there is a gypsum-based core, according to this invention, whose essence lies in the fact that the aerogel is present in the core and/or by the core and/or by the paper from the inner side in a continuous layer or in a mainly continuous layer, whereby the layer with the aerogel is less than 5 mm thick, preferably it is less than 2 mm thick, especially preferably it is less than 1 mm thick.
An important difference compared to the prior art is the concentration of the aerogel in a relatively thin layer as compared to spreading of the aerogel in the core of the plasterboard. In the transversal cross-section of the plasterboard pursuant to this invention the aerogel is distributed non-homogeneously, mainly in such a way that it is concentrated in the thin continuous layer, preferably in such a way that the whole available amount of the aerogel is concentrated in as thin a layer as possible.
The term “gypsum” in this file denotes calcium sulphate dihydrate, CaSC ■ 2H2O. Plaster is produced from the gypsum after calcination with water. The basic mixture is mixed with a plasticizer, a foaming agent, possibly with finely ground plaster to accelerate solidification, and possibly with other additives according to the desired properties of the final product, for example with fibers, starch, mold inhibitors, wax emulsions and so on.
The terms “basically continuous layer” or “mainly continuous layer” denote a layer which is filled by the aerogel or is basically filled by the aerogel in at least 70% of the layer’s surface. The term “basically continuous layer” therefore denotes a layer which can exhibit technological deviations, but which is produced with the intention to
achieve a continuous layer, preferably with the uniform thickness. An important feature of the proposed invention is the most optimal use of a given amount of aerogel, for example, the amount of aerogel which is economically acceptable for the given type of the plasterboard. The placement of the aerogel into the concentrated layer, without spreading in whole layer of the core, brings about effective influence on the heat insulation features as well as mechanical features of the plasterboard. This feature of the invention does not rule out a realization when the aerogel is distributed typically in the plasterboard’s core and at least in the core’s layer or by the paper there is a concentrated, basically continuous layer of the aerogel.
It has been proven by the measurements that the creation of the continuous concentrated layer of aerogel leads to significant decrease of the heat conductance while maintaining or improving the mechanical features of the plasterboard. When increasing the ration of aerogel in the plasterboard’s core the heat conductivity should decrease and the fire resistance should increase, since the aerogel itself has extremely low heat conductivity and high fire resistance; however, practical application has shown only low and non-linear improvement of this features once the ration of the aerogel distributed in the plasterboard’s core is increased. Since some amount of aerogel distributed in the plasterboard’s core, the monitored features are no longer improved and, on contrary, the mechanical features such as solidity, flexural and compressive strength, are degraded and plasterboard becomes useless. With continuously concentrated aerogel layer according to this invention one needs significantly smaller ratio of aerogel in order to significantly increase the heat resistance or fire resistance, while the mechanical features are maintained or even slightly improved.
Measurement has proven that the fire resistance features of the plasterboard are improved even with quarter of ratio of aerogel in the continuous concentrated layer as compared to its spread in the plasterboard’s core. The layer of the aerogel needs not to have strictly planar character. If it is present in the plasterboard’s core, it can have continuously undulating course running between upper and lower paper; it is important if the layer of aerogel is continuous or mainly continuous, which produces a barrier from the aerogel particles which are close to each other.
The invention allows to produce multiple possible arrangements. In one of the preferable arrangements the layer of the aerogel is applied in a single layer between lower paper and the core. In another arrangement two layers of the aerogel are
produced, between lower paper and the core, and the upper paper and the core. In another arrangement the aerogel layer is produced in the core.
The preferable amount of aerogel in a single layer is 10 to 95 g/m2 of the plasterboard’s surface, preferably 25 to 50 g/m2 of the plasterboard’s surface, whereby the thickness of the plasterboard (9 mm, 12,5 mm; 15 mm; 18 mm) is not significant, since the point is to produce continuous and concentrated layer of aerogel irrespective of the particular thickness of the core. Aerogel layer, or layer with aerogel, respectively, can include a glue, adhesive substances or other support substances for improvement of the adhesion, for effect on the solubility, or other additives, or it can be produced as a mixture of aerogel and the basic gypsum-based material. Preferably the aerogel layer of layer with aerogel, respective, according to this invention, will be produced without the gypsum-based material.
“Aerogel” in this text denotes the particles of solid substance which has pores filled in with gas. Aerogel can be inorganic or organic, in the preferable arrangement according to this invention it is silica (SiC ) based, the porosity is more than 75%, preferably more than 90%. and it includes air in more than 75% of the mass of air, preferably in more than 90% of the mass. The aerogel particles have structure of solid foam with specific mass less than 0,15 g/cm3, preferably less than 0,1 g/cm3, especially preferably less than 0,05 g/cm3. The term “aerogel layer” in this text denotes a layer which includes aerogel in mixture with other substances, whereby it has significantly higher mass concentration of the aerogel (at least three times more) than in another cross-section of the plasterboard’s core.
As a support substance for the improvement of adhesion in the aerogel layer a hydroxyethyl methylcellulose, preferably modified hydroxyethyl methylcellulose, can be used. This can have form of a powder, which is soluble in water and its pH is neutral. Hydroxyethyl methylcellulose is non-toxic and it improves mechanical features of the aerogel layer and thereby of whole plasterboard.
The various realizations of the invention have proven the decrease of the heat conductivity (Wm-1 K-1 ) with the thickness of the plasterboard being 12,5 mm and with the use of the identical gypsum-based core slurry:
1. comparison plasterboard from prior art 0,17340
2. aerogel layer by upper paper 0,07258
3. aerogel layer by lower paper 0,07251
4. two aerogel layers by both papers 0,06800
5. board without layers with spread aerogel 0,08084
6. spread aerogel + layer by upper paper 0,06802
7. spread aerogel + layer by lower paper 0,06808
8. spread aerogel + two aerogel layers 0,06473
It follows from the measured results that the concentrated placement of the aerogel into the continuous layer brings about significant decrease in the heat conductivity. Moreover, the fire resistance has risen by 16 to 67%. The fire resistance of the plasterboard equipped by the aerogel in a single layer with overall thickness of the plasterboard being 12,5 mm has risen from 12 minutes to 20 minutes, which is significant improvement. These improvements are accompanied by maintenance or slight improvement of other mechanical and solidity features compared to the plasterboard produced from the same gypsum-based core slurry, which was used as a reference for comparison.
The subject matter of the invention is also the method of production of the plasterboard with aerogel, where the gypsum-based core slurry is applied onto the moving lower paper, an upper paper is placed on the core slurry before its solidification, the semi-finished product is rolled into the preset thickness, and after the solidification of the core slurry it is cut into plates, pursuant to this invention, which essence lies in the fact that basically continuous aerogel layer or layers are applied to the core and/or to the edge of the core and/or to at least one paper, where the layer is less than 5 mm thick, preferably less than 2 mm thick, especially preferably less than 1 mm thick, whereby the aerogel layer includes at least 40% in volume of aerogel, preferably at least 60% of volume in aerogel. The volume of aerogel in the layer is defined by the volume ration, since the goal of the invention is to achieve volume superiority of the aerogel in the layer irrespective of the specific mass of the respective additional substance in the aerogel layer. The core slurry in this text means fresh slurry for the production of the plasterboard’s core.
An important step in the technological method according to this invention is the placement of the aerogel layer inside the plasterboard before solidification of the gypsum-based core slurry. The addition of aerogel layer or layer with aerogel, respectively, will in principle take place before the solidification of the core slurry, so that the connection of the core with the aerogel layer, or layer with aerogel, respectively, is stable. The particular methods will differ based on where the aerogel layer is placed.
The aerogel layer can be preferably applied in such a way that the aerogel is sprayed or applied in some other way on the inner side of the paper, that is, lower paper and/or upper paper. When spraying the aerogel, the edge, which is subsequently folded into the connection of the lower and upper paper, can be left out. The result will be a plasterboard where the aerogel layer will be between the paper and the core. In this arrangement there are two basic possibilities: either the aerogel is sprayed onto the lower or onto the upper paper. At least partial solidification of the aerogel in the layer on the lower paper can be ensured by spraying the aerogel form the sufficient distance before the place of application of core slurry. In order to speed up or regulate the solidification, one can use surface heating, for example by means of infrared radiators. In another method the aerogel can be applied onto the lower paper before the respective paper roll is inserted into the unwinding device of the production line.
Another method can involve spraying of the aerogel onto the applied core slurry before the insertion of the upper paper. The aerogel, or aerogel with the additives, respectively, is spray onto the core slurry already spread out on the lower paper’s surface in the moment after which there is no further significant spreading out of the core slurry on the surface in such a way that the basically continuous sprayed aerogel layer is not infringed. Subsequently, the upper paper is placed on the core slurry and the semi-finished product is continuously smoothed or rolled into the desired thickness of the plasterboard, and then the core slurry solidifies into the solid core.
In another method the aerogel is applied onto the inner side of the upper paper. Preferably, the aerogel is left in the sprayed form to solidify at least partially, for example by setting the length of the course from the application place of the aerogel to the place of inflow of the core slurry. The point of the partial solidification of the aerogel layer is that after the upper paper is placed on the core slurry and subsequently it is smoothed or rolled into the desired thickness, the continuous aerogel layer on the upper paper is not infringed.
Another method can involve separate application of the aerogel on the lower and/or upper paper before the insertion of the paper into the production line.
Aerogel layer can be applied onto paper for example in such a way that before the insertion of the paper into the plasterboard production line, the untreated paper is rolled from the original roll to another roll, whereby the series of jets spray the aerogel layer and it is left to dry to such a degree that the paper can be rolled into another roll without sticking together.
Before the aerogel is applied, this can be mixed with water in order to create more easily treatable liquid matter, whereby its consistency and viscosity can be set by the water ratio. In the preferable arrangement, the liquid matter includes up to 3% of the mass of the aerogel, up to 10% of the mass of additives, for example hydroxyethyl methylcellulose, and the rest is water. Especially preferably the water solution includes up to 1 ,5% of the mass of the aerogel and up to 7% of the mass of the additives. Such water solutions can be applied by spraying, dipping, pouring, rolling, and so on.
The application of the aerogel layer pursuant to this invention can be ensured by pouring of the continuous flat flow of the aerogel mixture, which falls out or pours out by force of gravity through the horizontal edge of the vessel into which the preset amount of the aerogel flows.
A step can accompany the method according to this invention, whose essence lies in oriented distribution of the fibers or fiber elements into the core slurry before its solidification. These can include typical reinforcement fibers or fibers with other functions, for example heating fibers or fibers for measurement of various physical data, for example magnetic fibers.
A device for production of plasterboard with aerogel is also subject matter of this invention, whereby the device includes the propelled belt for movement of the lower paper, the mixer of the gypsum-based core slurry, the elements for application of the core slurry onto the lower paper, the system for unwinding and laying of the upper paper onto the core slurry, according to this invention, which essence lies in the fact that it includes means for application of aerogel layer onto the lower paper and/or upper paper
and/or core slurry layer, whereby the means for the application of the aerogel layer are connected with the aerogel reservoir (cartridge). The existing production lines can be in principle used for production of plasterboards according to this invention, whereby these production lines are equipped by means for application of the aerogel. These means for application, preferably in form of jets or in form of a roller or in form of an outflow flange are supplied by the aerogel from the attached reservoir or from the preparatory mixer for aerogel with additives.
In the preferable arrangement the device has jets which are directed onto the inner side of the upper paper and/or lower paper, whereby these jets are pressure supplied with the aerogel from the aerogel reservoir. In another arrangement a vessel with the horizontal outflow edge can be part of the device, whereby the length of the edge corresponds to the width of the aerogel layer applied in the production line. In another realization the device can include a roller by which the aerogel or, preferably, liquid solution containing aerogel, is applied onto the paper.
Preferably, a drying unit placed before the place of connection of the base slurry with the respective paper layer can be part of the device. The drying unit can have infrared radiators with the controllable performance.
The significant advantage of the proposed invention is the significant improvement of the heat insulation features and the fire resistance of the plasterboard, which are achieved already with use of single aerogel layer with thickness less than 1 mm. The used material is harmless to health and without negative consequences for environment. At the same time, the plasterboard keeps its outer look as well as method of final surface treatment used hitherto.
The invention is further disclosed by means of figures 1 to 10. The size of individual parts, the ratio of thickness of aerogel layer to the thickness of the plasterboard, are for illustration purposes only and cannot be interpreted as limiting the scope of protection.

Examples of realization
Example 1
In this example according to figures 1 and 5, the plasterboard has upper paper!, a core 2 and lower paper!, with overall thickness 12,5 mm. An aerogel 3 layer 4 is placed by the upper paper !, and this is 0,84 mm to 0,96 mm thick. The layer 4 includes 40% of the volume of the aerogel 3, the rest is glue (adhesive) and adhesive additive. In this example, the silica aerogel 3 is used, which is applied directly in the plasterboard production line onto the upper paper T
The lower paper ! is unwound from the roll on the production line, it moves horizontally by means of conveyor belt which carries the lower paper! under outlet jets of the core slurry. The core slurry is prepared by known method; it is freshly prepared in the mixer above the conveyor belt’s level, and it subsequently flows onto the lower paper ! and spreads out on the lower paper’s ! surface.
The upper paper ! is placed in the unwinding mechanism above the conveyor belt’s level and by means of guiding rollers it is led to adhere on the spread-out core slurry. Between the two rollers there is a group of jets which forms the mean 5 for aerogel 3 application. Subsequently, in the direction of movement of the upper paper
1_, there is a drying unit 6, in this example the drying unit 6 is formed by the infrared flange-shaped radiator. Beyond the flange there is contactless thermometer for measuring the surface temperature of the layer 4, whereby the drying unit’s 6 performance is regulated on the basis of temperature data.
The group of jets is connected by the pressure pipe with the pump and the mixing aerogel 3 reservoir, where the aerogel 3 is continuously mixed with glue and adhesive additive. The pump is controlled by frequency converter and production line center’s control unit. Pursuant to the speed of movement of the upper paper 1_ and pursuant to the desired thickness of the aerogel 3 in the layer the set amount of aerogel 3 is sprayed on the inner side of the upper paper 1. and it is then dried by the drying unit 6. The drying performance is set in such a way that the aerogel 3 adheres on the upper paper 1, but the layer 4 is still adhesive. The adherence should ensure sufficient stability of the keeping of the aerogel 3 on the upper paper during its adherence to the fresh core slurry and during subsequent pressing of the upper paper 1. to the desired final plasterboard thickness. The spreading of the core slurry during overall plasterboard’s thickness calibrations should not lead to disruption of integrity of the aerogel 3 layer 4.
Example 2
In this example according to figures 3 and 8 the aerogel 3 is applied from the inside onto the upper paper 1. and onto the lower paper 1_, too. The production line arrangement as disclosed in example 1. can be used for application of the aerogel 3 onto the upper paper . The aerogel 3 is applied onto the lower paper 1. by mean 5 for aerogel 3 application, which is placed under the place of core slurry outflow. This results in double aerogel 3 layer 4 by both interfaces of core 2 and papers 1_. Heat from drying units 6 acts upon layers 4 of applied aerogel 3. The drying units’ 6 performance is regulated on the basis of temperature data from contactless temperature sensors placed under the place of aerogel 3 application.
Example 3
Aerogel 3 is applied onto the freshly spread-out core slurry layer pursuant to figure 6 in such a way that it evenly flows from the horizontal sink of the longitudinal vessel which is placed transversally above the moving lower paper 1_. The sink is construed as an opening with the adjustable cross-section. The aerogel 3 layer’s 4 thickness is set by setting the aerogel 3 amount flowing in from the longitudinal vessel.
Example 4
In this example according to figures 1 and 6 the aerogel is applied onto the spread-out core slurry layer and subsequently the upper paper 1. is pressed onto this layer. The aerogel 3 is sprayed on the surface of the core slurry after its spreading out into the thickness which approximately corresponds to the final desired thickness of the plasterboard.
Example 5
In this example pursuant to figures 4 and 7 the aerogel 3 is applied onto the first core slurry layer and subsequently it is suffused by second core slurry layer. Subsequently the upper paper 1. is pressed onto the second core slurry layer. The aerogel 3 layer 4 is in the final product present in the core 2, whereby the distance of the layer 4 from the paper 1. can intermittently vary.
Example 6
In this example pursuant to figure 2 the aerogel 3 is applied from the inside onto the lower paper 1, whereby it is applied in the form of water mixture containing 1 % of the mass of the powder aerogel 3, 5% of the mass of the modified hydroxyethyl methylcellulose, and the rest is water.
Example 7
The solution containing aerogel and the glue in the water base is poured onto the inner surface of the upper paper 1. through the horizontal edge of the vessel into which the solution controllably flows in, pursuant to figure 9. The application of the solution by force of gravity has good stability insofar the thickness of the layer 4 is concerned.
Example 8
The solution containing aerogel in the water base is sprayed onto the surface of the roller by which the paper 1. is placed onto the production line, pursuant to figure 10. The paper 1_ surrounds the roller by the side which is in the resulting orientation inner within the cross-section of the plasterboard. The aerogel 3 is pressed onto the paper 1_
during the contact with the roller; the setting of the paper’s 1. strain sets the pressure of the roller as well as the force of the pressing of the aerogel 3. Industrial applicability
The industrial applicability is obvious. According to this invention it is possible to industrially and repeatedly produce and use plasterboards for dry construction with decreased heat conductivity and improved fire resistance.
