  • the invention relates to a method for the manufacturing of a connector and more particularly for the manufacturing of a connector element designated for the connection of high-frequency signals with application in a.o. communication systems.
  • One of the most sensitive parts are the metallic contact elements, built into a connector. Those contact elements are generally manufactured in strips i.e. a series of successive sets of contact elements, cut or punched by a punching tool out of one single metallic tape.
  • Some parts of those contact elements must also be folded in order to form, e.g. so-called tulip contacts (contacts in a shape of a tulip). This can be done either with the same or with a separate die press .
  • each separate set of contacts must at least partly be molded in plastic material. This is usually done by injecting the fluid plastic material on certain portions of the set of contact elements in a special device or die for that purpose .
  • contact elements are cut out of a common strip and metal parts connecting the different contacts are molded in plastic material .In a next phase the metallic connecting pieces , still connecting the contact elements, are cut away.
  • each step requires a repositioning of the strip in the tooling.
  • Each step give rise to a big risk of deformation of one or more contacts.
  • the purpose of this invention is to create a method enabling the elimination of one operating- and positioning step, especially in the final phase where the risk of deformations of the contact elements are avoided, and by which means the finishing tolerances can be kept under the required tolerances.
  • the connector is manufactured by a method in which the molding of the plastic material and the cutting of the connections between the different contact elements take place in one single positioning and during the same operating cycles.
  • the carrying strip 10 With the usual positioning holes 12, still has a set of contact elements already cut or prefolded.
  • the contact elements are still attached to the carrying strip 10 by the extremities of a series of male contact pins 14 which have a resilient fastening area in order to insert, later on ,the series of pins in a corresponding series of holes in a printed circuit board (PCB).

  • the rear side of the contact pins 14 is connected by thin metallic conductors 16 with an angle of 90 °, with a corresponding series of contacts, which are in this example female tulip shaped contacts 18.
  • the thin metallic conductors shall have preferably extra reinforced connecting pieces by which the series of female contacts are, on one hand, kept at a distance from each other by cross pieces 20, and at the other hand connected to the carrier 10 by means of connecting pieces 22.
  • a portion of the metallic carrier 10 provided with the contact elements as shown in figure 1, is put in an operating position in a device, such as a die, for the further cutting and molding with plastic material in order to obtain a connector part as shown in figure 2.
  • the plastic part 24 is also connected with a traverse part 28, connecting the metallic conductors 16 with each other and keeping them apart at fixed distance from each other.
  • the object of the present invention is that the operations, needed to obtain figure 2 out of figure 1, are realized in one single working position inside the tooling equipment.
  • the connecting pieces 22 and the cross pieces 20 are cut away or punched out and, in the same position and in the same die, the plastic material is molded on certain portions of the contact elements and on their conductors.
  • the tooling equipment or die used to carry out the invention, is generally, as usual, consisting of a fixed lower part and a movable upper part, but includes in this version, a cut - or punching part as well as a molding die.
  • Figure 3 shows a top view of such a die, according to the invention.
  • a part of the strip 10 with the contact elements 14, 16 and 18 is placed in this die 30, as shown in figure 1.
  • the plastic material will also be injected between the upper and the lower part of the die, without the necessity to displace the carrier 10 and consequently without having the risk of deformation of the fine parts of the contact elements.
  • cavities 34,36 and 38 are provided in both parts of the die at the required places.
  • the plastic material in malleable condition and under high pressure, is injected through an injection channel 32 in the cavities, finally resulting in a connector body as represented in figure 2.
  • a series of punching stamps 40, 42 are also provided in order to cut, respectively, the cross pieces 20 and the connection pieces 22.
  • the way the matrix is built makes the substantially simultaneous operation of cutting and of plastic material injection possible. However it is also possible that one operation takes place shortly before or after the other operation.
