Es sind Verfahren für die schnelle Herstellung von dreidimen sionalen, geometrisch komplizierten, auch mit Hinterschnei dungen versehenen und genauen Objekten bekannt, die ohne Ur formwerkzeuge, d. h. ohne die bereits körperlich vorhandene äußere und innere Form der Objekte als Positiv- oder Negativ modell sowie auch ohne Zerspanungs- und Abtragvorgänge arbei ten und die gewünschten Objekte direkt aus der computerinter nen, dreidimensionalen Darstellung der Geometrie generieren, wobei als Ausgangsstoffe feste, pulverförmige oder flüssige Grundmaterialien dienen. Diese Verfahren sind als generative Fertigungsverfahren, Rapid Prototyping RP, Solid Freeform Ma nufacturing SFM oder Fast Free Form Fabrication FFFF bekannt (Technische Rundschau 83 (1991) 20, S. 36-43 und 44, S. 58-61, Ma terials World Dec. 1993, S. 656-658, modern casting Oct. 1993, S. 25-27). Weiterhin ist bekannt, daß durch das Verfahren des Selective Laser Sintering SLS auch metallische und keramische Objekte direkt ohne Urformwerkzeuge herge stellt werden können (Int. Jedoch haben alle mit diesen Formstoffen arbeitenden Gießereien das Problem, daß ggf. vom Kunden angefragte Einzelteile, Prototypen, Kleinserien, Musterteile etc. nur sehr teuer und mit hohem zeitlichen Aufwand zu fertigen sind, da in jedem einzelnen Fall ein komplett aus Metall bestehendes Urformwerkzeug (Mo dell und/oder Kernkasten) gefertigt werden muß. Für die Phase der Produktentwicklung, Erprobung, konstruktiven Veränderung und Weiterentwicklung in den Industriezweigen, die derartige Gußteile einsetzen (z. B. Automobilindustrie), bedeutet diese Möglichkeit eine drastische Beschleunigung ih res Entwicklungsprozesses. Sodann werden die gießtechnologisch erforderlichen Änderungen an der Geometrie eingefügt, z. B. Zugabe von Spei sern und des kompletten Anschnittsystems, bis die Geometrie der kompletten Gußteil-Gießsystem-Konfiguration lückenlos be schrieben ist. Soll die zu fertigende Form später mit weite ren vorgefertigten oder fremd bezogenen Teilen (z. B. Grund platte, keramischer Eingußtrichter, exotherme Speiserkappe, nicht konturierte Außenteile der Form usw.; aber auch evtl. notwendige Kerne, Kühlkokillen usw.) komplettiert werden, sind diese hier auszusparen. Die fertig konstruierte Geome trie wird sodann im CAD-System invertiert, um die Geometrie der zu fertigenden Form bzw. des Kerns (des Negativs des zu fertigenden Gußteils bzw. eines Teils davon, entsprechend der Außen- oder Innenkontur) zu erhalten. Da kein Modell gezogen werden muß, sind Aushebeschrägen überflüssig, wodurch wiede rum die zu fertigenden Gußteile endabmessungsnäher werden. In bestimmten Fällen kann die Form auch ungeteilt gefertigt wer den, wenn der nicht durch den Laser belichtete und somit nicht ausgehärtete, noch rieselfähige Formstoff die fertige Form durch größere Öffnungen, die später z. B. durch vorge fertigte Grundplatten oder bezogene Eingußtrichter verschlos sen werden, verlassen kann. Dadurch entfallen die Toleranzen und Spiele der Formhälften gegeneinander und das Gußteil kann in engeren geometrischen Toleranzen gefertigt werden. Für Kerne, darunter auch sehr komplizierte, die konventionell we gen der geforderten Ausformbarkeit aus ihrem Werkzeug in vie len zu montierenden Einzelteilen gefertigt werden müssen, wird die einteilige und somit wesentlich genauerer Herstel lung die Regel sein. Diese Geometrie des zu fertigenden Ob jektes wird sodann am Computer in Schichten zerlegt, deren Dicke der Korngröße des verwendeten Formstoffs angepaßt wird (i.d.R. doppelte mittlere Korngröße) und an die Sintermaschi ne übertragen. In diese ist der Formstoff eingefüllt, der Arbeitsraum ist bis auf eine Temperatur wenige Grad unterhalb der Erweichungstemperatur bzw. des Beginns des Erweichungsin tervalls des Formstoffbinders nach Anspruch 3 und 8 gleich mäßig aufgeheizt. Eine entsprechend der eingestellten Schichtdicke aufgebrachte Formstoffschicht wird sodann mit dem Laser über ein bewegliches Spiegelsystem nach Erfordernis der Geometrie des zu der jeweiligen Höhenkoordinate gehören den Querschnitts durch die Form/den Kern selektiv belichtet, wodurch ein ausreichender Temperatursprung (von z. B. 5 Grad, entsprechend den eingestellten Anlagenparametern und der La serleistung) im bestrahlten Formstoffteilchen ausgelöst wird und die Binderkomponente b) des Formstoffs aushärtet. Somit wird eine feste, tragfähige Verbindung zwischen dem bestrahl ten Formstoffteilchen und seinen Nachbarn erzeugt. Am Beispiel der Kurbelwelle wird die Form zweiteilig gefertigt; in Abhängigkeit von der Größe können auch beide Teile gleich zeitig gefertigt werden, wobei als Trennschicht wenige Milli meter nicht durch den Laser belichteter Formstoff vorzusehen sind. Die Formhälften könne auch gekröpft sein, wenn der Ver satz der Gegenmassen dies erfordert (z. B. Sechszylindermotor) und enthalten bereits Anschnitt, Querlauf und Einlauf als Teile des Gießsystems.
