技术领域
本发明涉及到制药生产执行系统技术领域,具体地说,是一种药企生产制造执行系统。
背景技术
药企制造执行系统(PC-MES)是美国AMR公司在90年代初提出的,制造把上层管理系统与车间作业现场控制系统,通过制造执行系统联系起来。制造执行系统侧重在车间作业计划的执行,针对生产车间整体现状,充实软件在车间生产控制和车间生产调度方面的功能,以适应车间现场环境多变情况下的需求。
然而,目前制造执行系统的数据采集方式是通过数据采集与监视控制系统(SCADA)系统采集现场数据,生产制造执行系统在SCADA系统中提取需要数据,该方法存在的缺点及不足是系统造价偏高,使得信息化系统的建设和推广受到阻碍。
发明内容
针对现有技术的不足,本发明的目的是提供一种药企生产制造执行系统,可直接收集生产现场数据,从而简化结构,降低成本,便于信息化系统的建设和推广。
为达到上述目的,本发明采用的技术方案如下:
一种药企生产制造执行系统,包括分设于各指定地点MES工作站以及分设于各生产设备上的控制器及监控设备,其关键在于:还包括制造执行系统服务器,所述制造执行系统服务器通过网络系统与所述MES工作站连接,该制造执行系统服务器通过网络系统与所述控制器及监控设备进行数据交换,所述制造执行系统服务器直接通过网络系统采集各控制器及监控设备的参数,并通过网络系统反馈至各相应的MES工作站,各个MES工作站与制造执行系统服务器发出的控制指令均经过网络系统发送至相应的控制器及监控设备;
所述制造执行系统服务器设有数据库模块,该数据库模块包含有MES计划数据库、MES实时数据库与MES历史数据库,其中:
所述MES计划数据库用于生成生产计划、进度计划、能源计划、设备维保计划、验证计划、质量计划;
所述MES实时数据库用于对上述计划的执行情况进行实时监控;
所述MES历史数据库用于对计划执行过程中相关历史数据进行统计分析,为下一步计划制定、修正以及生产管理提供决策性指导。
进一步的,所述制造执行系统服务器还设置有人员管理模块、物料管理模块、设备管理模块、生产管理模块、质量管理模块、能源管理模块、验证管理模块、辅助决策管理模块。
进一步的,所述人员管理模块包括人员台账管理、人员培训管理、人员资质管理、物料员绩效管理、设备绩效管理、操作员绩效管理、班组绩效管理。
进一步的,所述物料管理模块包括物料基本信息管理、物料采购计划管理、物料采购清单管理、周物料使用计划管理、物料使用计划查询、物料入库单管理、物料出库单管理、物料出库备货单管理、当前库存量查询、生产物料消耗历史查询、生产线物料补料历史信息查询、物料消耗统计查询。
进一步的,所述设备管理模块包括设备台账管理、设备状态管理、设备产能监控、设备效率管理、设备保养管理、设备维修管理以及设备能耗管理。
进一步的,所述生产管理模块用于实现交货期限管理、排单管理、插单管理、延误管理、生产指令管理、生产状态管理以及产品统计查询。
进一步的,所述质量管理模块用于实现工艺参数计划管理,质检计划管理,抽检计划管理,编制、管理、清场计划管理,产品质量情况统计分析管理,产品质量情况追溯。
进一步的,所述能源管理模块用于实现能源计划管理、能源实时监控、能耗历史统计、能源空耗分析、能源负荷平衡分析。
进一步的,所述验证管理模块用于按照GMP要求,实施验证管理。
进一步的,所述辅助决策管理模块用于利用大数据,通过辅助决策、绩效管理和成本管理为药企的管理者全面实时地展现药企的生产经营状况,全面提高药企决策时效性和科学性。
本发明的显著效果是:通过具有工业计划、实时、历史数据库,使得本药企生产制造执行系统(PC-MES)具有强大的现场数据采集功能和数据处理功能,从而使得该药企生产制造执行系统可以不通过SCADA系统,直接采集现场数据,使得信息化系统结构简单、实用,工程造价低,大大降低了信息化建设成本,便于信息化系统的建设和推广。

如图1所示,一种药企生产制造执行系统,包括分设于各指定地点MES工作站(即图中MES工作站1、MES工作站2、MES工作站3……MES工作站M)、分设于各生产设备上的控制器及监控设备(即图中控制器及监控设备1、控制器及监控设备2、控制器及监控设备3……控制器及监控设备N)以及制造执行系统服务器,其中,M与N为即可相等也可为不相等的正实数,所述制造执行系统服务器通过网络系统与所述MES工作站连接,该制造执行系统服务器通过网络系统与所述控制器及监控设备进行数据交换,每个控制器及监控设备通过不同的通讯方式或通讯协议与所述网络系统相连通,所述制造执行系统服务器直接通过网络系统采集各控制器及监控设备的参数,并通过网络系统反馈至各相应的MES工作站,各个MES工作站与制造执行系统服务器发出的控制指令均经过网络系统发送至相应的控制器及监控设备;
所述制造执行系统服务器设有数据库模块,该数据库模块包含有MES计划数据库、MES实时数据库与MES历史数据库,其中:
所述MES计划数据库用于生成生产计划、进度计划、能源计划、设备维保计划、验证计划、质量计划;
所述MES实时数据库用于对上述计划的执行情况进行实时监控;
所述MES历史数据库用于对计划执行过程中相关历史数据进行统计分析,为下一步计划制定、修正以及生产管理提供决策性指导。
从图1中还可以看出,所述制造执行系统服务器还设置有人员管理模块、物料管理模块、设备管理模块、生产管理模块、质量管理模块、能源管理模块、验证管理模块、辅助决策管理模块。具体的:
所述人员管理模块包括:
人员台账管理,用于人员详细信息增加、修改、删除、查询、统计列表;
人员培训管理,用于制定人员培训计划,查询人员岗位,查询培训记录,修改状态以及培训结果;
人员资质管理,用于查询人员资质详细信息,追溯历史岗位以及上、下岗时间;
物料员绩效管理,用于查询某段时间某个物料员的原料、辅料与包材使用情况,包括领取次数、领取数量、领取消耗工时、不及时领取次数、总滞后时间、添加总数量、不及时添加次数;
操作员绩效管理,用于查询某段时间某个操作人员(或多个操作人员进行对比)的生产情况,包括生产各类产品的总数量、合格品数量、质检次数、质检消耗总工时、不及时质检次数及滞后总时长、质检产品数量;
班组绩效管理,用于查询某段时间某个班组(或多个进行对比)的生产情况,包括生产各类产品的总数量、合格品数量、单位合格品所耗原料辅料包材能源量、原辅料包材消耗量、能源消耗量、消耗人力工时量、停产时长、正常停产时长、故障停产时长、正产生产时长、生产准备时长、各个工作阶段耗时占总工作时长的比例。
所述物料管理模块包括:
物料基本信息管理,用于进行物料基本信息的新增、修改、删除、查询等操作;
物料采购计划管理,用于实现物料采购计划的新增、审批、修改、删除;
物料采购清单管理,用于物料采购单的新增、审批,实现物料审批、采购、到货提醒与确认,并根据采购到货量修改相应物料采购计划的未采购量及采购状态;
周物料使用计划管理,用于周物料使用计划的新增、审批;
物料使用计划查询,用于查询周物料使用计划、批次物料使用计划,并进行超额提醒与确认;
物料入库单管理,用于物料入库单新增:包括采购入库、成品入库、退还入库;
物料出库单管理,用于物料出库单新增(包括物料出库、成品出库);
物料出库备货单管理,用于根据出库单号获取物料信息与批次号获取该物料需求量,制定备货单,并根据出库单、备货单号查询历史备货单;
当前库存量查询,用于根据库存更新时间、物料编号、仓库号查询物料当前库存总量、待检量、合格量;
生产物料消耗历史查询,用于根据生产批号、物料编号、物料使用时间查询生产线物料消耗信息;
生产线物料补料历史信息查询,用于根据生产批号、物料编号、物料补料时间查询生产线物料补料信息;
物料消耗统计查询,用于物料消耗统计,包括年消耗查询、月消耗查询等。
所述设备管理模块包括:
设备台账管理,用于查询、新增、修改设备台账;
设备状态管理,用于实施监控各个设备状态(运行正常、设备保养、设备维修、未清洗、可用),以及查询设备历史状态(运行、停止、故障等状态);
设备产能监控,用于实时监控设备当前批次的产能;
设备效率管理,用于显示设备的效率;
设备保养管理,用于设备保养单的自动生成,以及设备管理员确认、设备主管确认、保养人保养、保养主管确认各个步骤的审批下发,其具体操作内容根据人员权限而定;
设备维修管理,分为应急维修与周期维修:周期维修同设备保养,自动生成设备维修单;应急维修由报修人单独提出,可选择设备名称,相同设备不可重复提出报修,需上一次维修结束才可提出下一个报修单,流程、要求与设备保养相同;
设备能耗管理,用于实时监控显示设备电流、电压、当前用电量情况,点击某一设备即显示详细信息。
设备绩效管理,用于查询某段时间某个设备(或多个设备进行对比)的生产情况,包括生产各类产品的总数量、合格品数量、单位合格品所耗原料辅料包材能源量、原辅料包材消耗量、能源消耗量、消耗人力工时量、停产时长、正常停产时长、故障停产时长、正常生产时长、生产准备时长、各个工作阶段耗时占总工作时长的比例;
所述生产管理模块用于根据工厂生产实际情况快速评估交期,根据订单规模、现场设备状况、库存情况,进行最优排单(成本最低、交货最快、质量最优),并对插单做出及时响应。并在能够让订单准确的交付基础上,在生产出现意外时,比如设备损坏或者发生不可预见故障时,能把延误降到最小;并预计延误多少时间,让客户可以及时调整自己的有关计划应对突发意外情况,将影响降低到最小。具体包括:
交货期限管理,用于根据工厂生产实际情况快速评估交货期限;
排单管理,用于根据订单规模、现场设备状况、库存情况,进行最优排单(成本最低、交货最快、质量最优);
插单管理,用于根据生产情况对插单做出及时响应;
延误管理,用于在交货延期时提供精确到分钟级的预计交付时间;
生产指令管理,用于进行批生产指令任务查询(已生产批次查询、正在生产批次查询、未生产批次查询),分解批生产指令到设备(生产线)并生成任务,下发任务到设备(生产线);
生产状态管理以及产品统计查询,用于产品统计查询、生成产品统计图、生产状态查询。
由于药厂对产品生产质量把控极为严格,每个工序环节都设置质量检验,生产环境必须满足药品生产质量管理规范(GMP)有关要求。只有满足要求才能进行下一工序的生产。因此需要通过质量管理模块自动生成质量计划,并对生产质量进行实施监控,对于不满足有关要求的参数必须进行偏差处理,具体包括工艺参数计划管理,质检计划管理,抽检计划管理,清场计划管理,产品质量情况统计分析管理,产品质量情况追溯。
所述能源管理模块包括:
能源计划管理,用于根据地理空间范围不同,分为厂区能源计划、区块能源计划和工段能源计划,其中工段能源计划是基础,由专人通过人机交互界面制定相关基数和基准,后台计算自动合成区块能源计划和厂区能源计划;
能源实时监控,用于对厂区的实时能耗、区块实时能耗、工段实时能耗进行统计和实时监控,在相应的地理空间进行能耗数据显示,并与计划能耗进行实时的对比,实时显示能耗有没有超出计划能耗。能源实时监控的另一个方面要将实时能源与能耗报警限值进行对比,当能耗过高超过了报警限值时要产生一条能耗超标的报警记录,用于警示有关人员判断是否因为设备故障或其他原因现场出现了能耗浪费情况,提示现场可能存在妨碍生产的安全隐患;
能耗历史统计,用于通过分析历史能耗数据判断设备的用能趋势,辅助分析设备的健康状况;
能源空耗分析,用于将设备能耗、设备状态和设备产量相结合进行分析,从而统计设备空转时间内的能耗浪费情况,提醒现场操作人员时刻注意设备的空耗状态,减少不必要的设备空耗,有效降低产品成本,提高企业利润率;
能源负荷平衡分析,用于监控厂区用电的实时电流值、电流最高值、电流平均值,对实时电流设置报警限值,采集电流值后,经系统分析最高值、平均值和报警信息,通过历史电流值趋势曲线,分析工厂生产的能源负荷情况。
所述验证管理模块用于按照药品生产质量管理规范(GMP)要求,实施验证管理,具体的:
1、药企GMP验证管理平台
验证管理给药企提供了通用的满足GMP要求的验证管理平台,内容包括验证计划、验证实施、验证文档电子审批、文档电子归档等环节;确保工厂的验证工作高标准、合规完成。
2、在验证V模型架构下,建立药企全生命周期的验证管理
构建药企验证和再验证管理流程;依据药企验证计划,系统可将验证计划与设备绑定集成,由系统智能发出验证任务提醒,确保在药企全生命周期中GMP验证及时高效率完成。
所述辅助决策管理模块用于利用大数据,通过辅助决策、绩效管理和成本管理为药企的管理者全面实时地展现药企的生产经营状况,全面提高药企决策时效性和科学性。
综上所述,本方案中所述的药企生产制造执行系统(PC-MES)中包括有工业计划、实时、历史数据库,使得药企生产制造执行系统具有强大的现场数据采集功能和数据处理功能,从而可以不通过SCADA系统,直接采集现场数据,使得信息化系统结构简单、实用,工程造价低。

1.一种药企生产制造执行系统,包括分设于各指定地点MES工作站以及分设于各生产设备上的控制器及监控设备,其特征在于:还包括制造执行系统服务器,所述制造执行系统服务器通过网络系统与所述MES工作站连接,该制造执行系统服务器通过网络系统与所述控制器及监控设备进行数据交换,所述制造执行系统服务器直接通过网络系统采集各控制器及监控设备的参数,并通过网络系统反馈至各相应的MES工作站,各个MES工作站与制造执行系统服务器发出的控制指令均经过网络系统发送至相应的控制器及监控设备;
所述制造执行系统服务器设有数据库模块,该数据库模块包含有MES计划数据库、MES实时数据库与MES历史数据库,其中:
