背景技术
允许气体以中等到高的传输速率通过的膜通常被称为是透气的。最常用于证明膜透气性的气体是水蒸气(本文中也称为湿蒸汽或湿气)和氧气。水蒸气传输试验和氧气传输试验测量的是,在一组给定的环境条件下,在给定的时间单位内,穿过膜横截面输送的气体的质量或体积。透气膜,可分为微孔膜或单片膜(即不是多孔的)。
透气膜可以层压到非织造基质上,以形成可透蒸气而基本不透水的多层制品。可透蒸气而基本不透水的多层制品通常是指允许气体通过但基本上不允许通过水的制品。
发明内容
发明人意外地发现,可透蒸气而基本不透水的多层制品可以改善单片透气膜对非织造基质的粘合力,同时保持整个制品的湿蒸气传输率(MVTR),所述多层制品在单片透气膜和非织造基质间含有微孔透气膜(例如,包含与非织造基质中所用聚合物相同类型的聚合物的膜)。这种制品适于用作建筑材料(例如,房屋包层或屋顶包层)。

本文主要涉及一种制品(例如,可透蒸气而基本不透水的多层制品),该制品含有微孔透气膜,该微孔透气膜在单片透气膜和非织造基质之间。微孔透气膜可包含聚合物和成孔填充剂。单片透气膜可以包含能够吸收和释放湿气并能阻隔水性流体的聚合物。非织造基质通常由聚合物纤维(例如,由聚烯烃制成的纤维)制成。

微孔透气膜
在一般情况下,微孔透气膜16可以包括聚合物和成孔填充剂。
选择用来形成膜16的聚合物和用于制成非织造基质14表面的聚合物,使得膜16的表面能和非织造基质14的表面能之间的差值最大约为10mN/m(例如,最大约为8mN/m,最大约为6mN/m,最大约为4mN/m,最大约为2mN/m,最大约为1mN/m或最大约为0.5mN/m)。在某些实施方式中,膜16的表面能与非织造基质14的表面能基本相同。无意受任何理论的束缚,据信当膜16的表面能和非织造基质14的表面能之间的差值相对小时,膜16和非织造基质之间的粘合力可以显著改善。
在某些实施方式中,膜16可以由聚烯烃或聚酯制成。在某些实施方式中,膜16可以包括至少两(例如,三,四或五)种聚合物。在这样的实施方式中,膜16的表面能和非织造基质14的表面能之间的差值可以是最大约为10mN/m。一个例子是,当非织造基质14表面的聚合物是聚烯烃(例如,聚乙烯或聚丙烯)时,用于形成膜16的聚合物也可以是聚烯烃(例如,聚乙烯或聚丙烯)。在本文中,所使用的术语“聚烯烃”是指由直链或支链、环状或无环烯烃形成的均聚物或共聚物。可以用于膜16的聚烯烃的例子包括聚乙烯、聚丙烯、聚丁烯、聚戊烯和聚甲基戊烯。
根据报道,聚乙烯在20℃时的表面能从约35.3mN/m至约35.7mN/m,并且聚丙烯在20℃时的表面能约为30mN/m。因此,当膜16和非织造基质14都主要由聚乙烯或聚丙烯制成时,膜16的表面能和基质14的表面能之间的差值可以从约0.5mN/m至约0mN/m。当膜16和基质14之一主要由聚乙烯制成,而另一个主要由聚丙烯制成时,膜16的表面能和基质14的表面能之间的差值可以从约5mN/m至约6mN/m。
示例性的聚乙烯包括低密度聚乙烯(例如,密度从0.910至0.925g/cm2)、线型低密度聚乙烯(例如,密度从0.910至0.935g/cm2)、高密度聚乙烯(例如,密度从0.935至0.970g/cm2)。高密度聚乙烯可以通过使乙烯与一种或多种C4-C20α-烯烃共聚单体共聚来形成。合适的α-烯烃共聚单体的例子包括1-丁烯、1-戊烯、4-甲基-1-戊烯、1-己烯、1-辛烯、1-癸烯,以及上述物质的组合。高密度聚乙烯可以包括摩尔百分比最大为20%的上述α-烯烃共聚单体。在某些实施方式中,适用于膜16的聚乙烯的熔融指数可以从约0.1至约10g/10min(例如,从约0.5至5g/10min)。
聚丙烯可以单独或与上述一种或多种聚乙烯聚合物组合用于膜16。对于后者,聚丙烯可以与一种或多种聚乙烯聚合物共聚或混合。聚乙烯和聚丙烯都可从商业来源获得或可通过本领域中已知的方法容易地制成。
在某些实施方式中,当形成非织造基质14表面的聚合物是聚酯(例如,聚对苯二甲酸乙二醇酯)时,用于形成膜16的聚合物也可以是聚酯(例如,聚对苯二甲酸乙二醇酯或聚对苯二甲酸乙二酯)。可以用于膜16的聚酯的例子包括聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁二酯(PBT)、聚对苯二甲酸丙二醇酯(PTT)、聚萘二甲酸乙二醇酯(PEN)、聚乙交酯或聚乙醇酸(PGA)、聚交酯(polylactide)或聚乳酸(polylactic acid)(PLA)、聚己内酯(PCL)、聚己二酸乙二醇酯(PEA)、聚羟基脂肪酸酯(PHA),以及上述物质的共聚物。作为一个例子,根据报道,聚对苯二甲酸乙二醇酯在20℃的表面能为约44.6mN/m。
通常,膜16中聚合物的量可以根据具体应用而决定。例如,该聚合物可以是膜16总重量的至少约30%(例如,至少约35%,至少约40%,至少约45%,至少约50%,或至少约60%)和/或至多约95%(例如,至多约90%,至多约85%,至多约80%,至多约75%,或至多约70%)。
通常,膜16中的成孔填充剂在拉伸时(例如,在制造多层制品10过程中使用环轧工艺)可生成气孔,从而使膜16具有透气性(即,允许蒸气穿过膜16)。
通常成孔填充剂对聚烯烃组分或其他可选组分具有低亲合性,并且弹性比所述聚烯烃组分或其他可选组分小。典型地,成孔填充剂是刚性材料。它可以具有不光滑的表面,或具有处理成疏水性的表面。
在某些实施方式中,成孔填充剂为颗粒形式。在这样的实施方式中,填充剂颗粒的最大线性尺寸的平均值可为至少约0.5微米(至少约1微米,或至少约2微米)和/或至多约7微米(例如,至多约5微米或至多约3.5微米)。无意受理论的束缚,与最大线性尺寸的平均值相对较大的填充剂颗粒相比,据信最大线性尺寸的平均值相对较小的填充剂颗粒(例如,从约0.75至2微米)的复合能力(compoundability)和透气性可以有更好的平衡。
膜16中的成孔填充剂可以是任何合适的无机或有机材料,或无机材料和有机材料的组合。无机填充剂的例子包括碳酸钙、滑石、粘土、高岭土、硅石硅藻土、碳酸镁、碳酸钡、硫酸镁、硫酸钡、硫酸钙、氢氧化铝、氧化锌、氧化镁、氧化钙、氧化镁、氧化钛、氧化铝、云母、玻璃粉、玻璃珠(中空或非中空)、玻璃纤维、沸石、硅石粘土,以及上述物质的组合。典型地,膜16中的成孔填充剂包括碳酸钙。在某些实施方式中,无机成孔填充剂(如碳酸钙),可以表面处理成疏水性,从而使填充剂排斥水,以减少填充剂的聚集。此外,该成孔填充剂可以包括表面涂层,以改善填充剂与膜16中聚烯烃的结合,同时当膜16被拉伸或定向(例如,在环轧处理中)时,允许该填充剂被拉离聚烯烃。示例性的涂层材料包括硬脂酸盐,如硬脂酸钙。可以用于膜16的有机填充剂的例子包括木粉、纸浆粉和其他纤维素型粉末。也可以包含作为有机成孔填充剂的聚合物粉末,如TEFLON烯粉末和KEVLAR粉末。上述成孔填充剂可从商业来源获得或者可通过本领域中已知的方法容易地制成。
通常,膜16可包括相对高水平的成孔填充剂,只要填充剂的水平不会对膜16的形成产生负面影响。例如,膜16可以包括所占重量比从至少约5%(例如,至少约10%,至少约20%,或至少约30%)到最大约70%(例如,最大约60%,最大约50%,或最大约40%)的成孔填充剂(例如,碳酸钙)。在某些实施方式中,膜16可以包括所占重量比约50%的成孔填充剂。无意受理论的束缚,据信如果膜16未包括足量(例如,所占重量比至少约30%)的成孔填充剂,膜可能不具有足够的湿蒸气传输率(MVTR)(例如,在23℃和50RH%下测量时,至少约35g/m2/天)。此外,无意受理论的束缚,据信如果膜16包括的成孔填充剂数量过多(例如,超过约70%),膜16可能会不均匀或者具有较低的抗拉强度。
在某些实施方式中,膜16还可以包括官能化的聚烯烃(例如,官能化聚乙烯或聚丙烯),例如聚烯烃接枝共聚物。这样的聚烯烃接枝共聚物的例子包括聚丙烯-g-马来酸酐,以及通过PP-g-MAH与聚醚氨反应得到的聚合物。在某些实施方式中,这样的官能化的聚烯烃可以作为增容剂以使膜16中各组分间的相分离最小化,和/或改善膜16和非织造基质14之间的粘合。该增容剂可以是膜16总重量的至少约0.1%(例如,至少约0.2%,至少约0.4%,至少约0.5%,至少约1%,或至少约1.5%)和/或最大约30%(例如,最大约25%,最大约20%,最大约15%,最大约10%,最大约5%,最大约4%,最大约3%,或最大约2%)。

单片透气膜
膜12通常包括能够吸收和释放湿气并能阻隔水性流体(例如,水)的透气性聚合物。例如,透气性聚合物可从膜12的一侧吸收湿气,并从膜12的另一侧将湿气释放。通常,由于透气性聚合物使膜12具有透气性,膜12不需要包含气孔。因此,膜12通常是单片而非多孔的。此外,由于膜12可与膜16共挤到非织造基质14上,因此,所得到的挤出膜相互之间通常具有良好的粘合力。因此,膜12不需要具有与膜16类似的表面能而可以具有任何适当的表面能。

在某些实施方式中,膜12可以包括所占重量比至少约10%(例如,至少约15%,至少约20%,至少约25%,至少约30%,或至少约40%)和/或最大约70%(例如,最大约65%,最大约60%,最大约55%,最大约50%,或最大约45%)的乙烯基聚合物。
在某些实施方式中,当膜16由聚烯烃制成时,膜12可选择包括适量的聚烯烃,所述聚烯烃的量可与膜16相同或相近,以提高这两种膜之间的粘合力。例如,膜12中的聚烯烃可以是聚乙烯(例如,低密度聚乙烯、线型低密度聚乙烯、高密度聚乙烯,以及上述物质的共聚物)、聚丙烯,或上述物质的混合物。膜12中聚烯烃的量可以是膜12总重量的至少约5%(例如,至少约10%,至少约15%,至少约20%,至少约25%,或至少约30%)和/或最大约60%(例如,最大约55%,最大约50%,最大约45%,最大约40%,或最大约35%)。类似地,当膜16由聚酯或聚合物的混合物制成时,膜12可选地包括适量的聚酯(例如,聚对苯二甲酸丁二醇酯、聚对苯二甲酸乙二醇酯,或聚对苯二甲酸丙二醇酯),或者是与膜16中的聚合物相同或相似的聚合物的混合物。
当膜12包括至少两种聚合物时,它可选地包括增容剂以改善聚合物间的相容性(例如,通过减少相分离)。所述增容剂可以是官能化的聚烯烃(例如,官能化的聚乙烯或聚丙烯),例如聚烯烃接枝共聚物。这样的聚烯烃接枝共聚物的例子包括聚丙烯-g-马来酸酐,以及通过PP-g-MAH与聚醚氨反应生成的聚合物。所述增容剂可以是膜12总重量的至少约0.1%(例如,至少约0.2%,至少约0.4%,至少约0.5%,至少约1%,或至少约1.5%)和/或最多约5%(例如,最大约4.5%,最大约4%,最大约3.5%,最大约3%,或最大约2.5%)。
膜12与16的重量比可以根据例如膜的组分或预期应用不同而变化。在某些实施方式中,膜12占膜12和16总重量的约2%至约98%(例如,约5%至约95%,约10%至约90%,约20%至约80%,或约40%至约60%)。
无意受理论的束缚,据信可透蒸气而基本不透水的多层制品可以提高膜12对非织造基质14的粘合力,并能同时保持整个制品的MVTR,所述多层制品在单片透气膜12和非织造基质14间含有微孔透气膜16(例如,包含在非织造基质中使用的相同类型的聚合物)。
非织造基质
通常,非织造基质14包括随机配置的聚合物纤维,至少部分纤维相互结合。在本文中所使用的术语“非织造基质”是指含有一层或多层纤维的基质,这些纤维相互结合在一起但不像编织或纺织材料那样以可识别的方式结合。
非织造基质14可以由任何合适的聚合物制成。可用于形成非织造基质14的示例性的聚合物包括聚烯烃和聚酯。合适的聚烯烃的例子包括聚乙烯、聚丙烯,以及上述物质的共聚物,例如上述膜12中的那些聚合物。合适的聚酯的例子包括聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁酯(PBT)、聚对苯二甲酸丙二醇酯(PTT)、聚萘二甲酸乙二醇酯(PEN)、聚乙醇酸交酯或聚乙醇酸(PGA)、聚交酯或聚乳酸(PLA)、聚己酸内酯(PCL)、聚己二酸乙二醇酯(PEA)、聚羟基脂肪酸酯(PHA),以及上述物质的共聚物。
非织造基质14可以由单组分纤维制成,即含有具有单一化学结构的聚合物(例如,上文中所述的聚合物,如聚乙烯、聚丙烯或聚对苯二甲酸乙二醇酯)的纤维。在某些实施方式中,非织造基质14可以包括单组分纤维,所述单组分纤维由具有相同化学结构,但特性不同(例如,分子量、分子量分布、密度或特性粘度)的聚合物制成。例如,基质14可以包括低密度聚乙烯和高密度聚乙烯的混合物。这种纤维在本文中仍称为单组分纤维。
非织造基质14也可以由多组分纤维形成,即由包含具有不同化学结构(如上述两种不同的聚合物)的聚合物的纤维形成。例如,基质14可以由聚丙烯和聚对苯二甲酸乙二醇酯的混合物制成。在某些实施方式中,多组分纤维可具有壳-芯结构(例如,聚对苯二甲酸乙二醇酯作为芯,而聚丙烯作为壳)。在某些实施方式中,在不同的结构中,多组分纤维可以包括两种或更多的聚合物结构域(例如,并列结构、饼状结构或“海岛”结构)。
在某些实施方式中,非织造基质14的表面可由聚合物组成,所述聚合物的化学结构与膜16表面的聚合物的化学结构相类似(例如,类型相同)或相同。作为一个例子,一种聚烯烃(例如,聚乙烯或丙烯)与另一种聚烯烃(例如,聚乙烯或丙烯)类型相同和类似。无意受理论的束缚,据信这样的两层可以有更好的粘合力。例如,当非织造基质14是由单组分纤维制成时,纤维可以由聚烯烃制成,所述聚烯烃的化学结构与用于制作膜16的聚烯烃类似或相同。当非织造基质14由多组分纤维(例如,具有壳-芯结构)制成时,所述纤维中与膜16接触的聚合物(例如,壳内的聚烯烃)的化学结构可以与膜16中的聚烯烃相似或相同。上述两个例子可以得到膜和非织造基质之间的粘合力提高的多层制品。
非织造基质14可以通过本领域中熟知的方法制作,例如水刺法、纺粘法、熔喷法、梳理法、通气粘合法或热轧粘合工艺。
在某些实施方式中,非织造基质14可以是纺粘非织造基质。在这种实施方式中,非织造基质14可以包括多个随机连续纤维,其中至少一些(例如,所有)纤维通过多个断续结合(intermittent bonds)相互结合(例如,区域结合或点结合)。本文中使用的术语“连续纤维”是指在连续过程中形成的纤维,并且所述纤维在它结合到包含连续纤维的非织造基质之前并不被截短。
作为一个例子,包含单组分纤维的非织造基质14可以用下述纺粘工艺制作。
当用于制作单组分纤维的聚合物熔融后,可使熔融的聚合物从挤出装置中挤出。熔融的聚合物可以被引到具有复合纺丝孔的喷丝头,并通过该喷丝头纺出以形成连续的纤维。随后该纤维可以被骤冷(例如,通过冷却空气),机械或气动地(例如,通过高速流体)变细(attenuate),并以随机排列方式收集在收集器(例如,移动的基片,如移动的金属丝或带)表面上,以形成非织造纤维网。在某些实施方式中,可以使用具有不同骤冷和变细能力的多个喷丝头,以将一层或多层(例如,二,三,四或五层)纤维置于收集器上,从而制成含一层或多层纺粘纤维的基质(例如,S,SS,或SSS型的基质)。在某些实施方式中,一层或多层熔喷纤维可以插入纺粘纤维层之间,以形成含有纺粘和熔喷纤维的基质(例如,SMS,SMMS,或SSMMS型的基质)。
随后,在随机排列于收集器上的至少部分纤维(例如,所有纤维)之间可以形成多个断续结合,以形成单一的、连贯的非织造基质。断续结合可以通过适当的方法形成,如机械针刺、热粘合、超声波粘合或化学粘合。结合可以是共价结合(例如,通过化学键形成)或物理结合(例如,通过热粘合形成)。在某些实施方式中,断续结合是通过热粘合形成。例如,可以通过已知的热粘合技术形成结合,例如点结合(例如,使用具有点结合图案的压辊)或面结合(例如,使用没有任何图案的平滑压辊)。结合可覆盖非织造基质14总面积的约6至约40%(例如,约8和约30%之间,或约22和约28%之间)。无意受理论的束缚,据信在基质14中形成上述百分比范围内的结合能够在保持所述基质的强度和完整性的同时,允许基质14在拉伸时在整个区域内伸长。
可选地,在断续结合形成后,非织造基质14中的纤维可以用表面改性组合物处理。在纤维上施用表面改性组合物的的方法已有描述,例如,在申请号为61/294,328的美国临时申请中。
因此形成的非织造基质随后可用于形成如上所述的多层制品10。含有多组分纤维的非织造基质可以用与上述方式相类似的方式制作。含有多组分纤维的非织造基质的其他制作方法的例子已有描述,例如,在申请号为61/294,328的美国临时申请中。
多层制品的制作方法
可以通过本领域中已知的方法或本文所述的方法制作多层制品10。例如,可以通过首先将膜12和16施加到非织造基质14上以形成层叠物,从而制作多层制品10。可以在升高的温度下,通过共挤(例如,流延挤出)而将适用于膜12的组合物(例如,包含透气性聚合物的组合物)和适用于膜16的组合物(例如,含有聚烯烃和成孔填充剂的组合物)施加到非织造基质14上,以在非织造基质14上形成两层膜。在某些实施方式中,刚才所述的组合物可以被共挤(例如,通过管状挤出或流延挤出),以形成网状物,该网状物可以被冷却(例如,通过经过一对辊)以形成前体两层膜。然后可通过将所述前体膜附加到非织造基质14而形成层叠物,所述附加通过,例如,粘合剂(例如,喷雾粘合剂,热熔粘合剂,或基于胶乳的粘合剂)、热粘合、超声波粘合或针刺来实现。
在某些实施方式中,多层制品10可以包括多层(例如,二,三,四或五层)由非织造基质14支撑的膜,所述膜中的至少两层是上文所述的膜12和16。可以使用用于制作上述膜12或16的一种或多种材料,或其他本领域中已知的材料来制作其他的膜。在某些实施方式中,非织造基质14可以被设置在多层膜中的两层膜之间。在某些实施方式中,所有的膜都可以设置在非织造基质14的一侧。
图2是说明用于制作上述层叠物的示例性过程的示意图。如图2所示,适用于膜16的组合物(例如,含有聚烯烃和成孔填充剂的组合物)可以被送入挤出机料斗24的入口26。然后该组合物可以被熔融并在螺杆挤出机20中混合。熔融的混合物可在压力下通过加热管线22从挤出机20排出到平膜模具38。适用于膜12的组合物(例如,包含透气性聚合物的组合物)可以被送入挤出机料斗34的入口36。随后该组合物可以被熔融并在螺杆挤出机30中混合。熔融的混合物可在压力下,通过加热管线32从挤出机30排出到平膜模具38,以与用于膜16的熔融混合物被共挤出来。从平膜模具38排出的共挤熔融物40可以被从辊50上涂覆在非织造基质14上,使得膜16位于非织造基质14和膜12之间。然后被涂覆的基质可以进入辊52和56之间形成的辊隙,所述辊可被保持在合适的温度(例如,约10-120℃之间)。使被涂覆的基质通过冷却辊52和56之间形成的辊隙,能使共挤熔融物40骤冷,同时压缩共挤熔融物40,使其与非织造基质14接触。在某些实施方式中,辊52可以是具有低粘性表面涂层的光滑橡胶辊,而辊56可以是金属辊。如果需要具有纹理薄膜层的多层制品,可以用有纹理的压花辊来代替金属辊56。当共挤熔融物40被冷却后,它形成了被层叠在非织造基质14上的膜16和12。因此形成的层叠物可以被收集在收集辊54上。在某些实施方式中,在非织造基质14的表面被共挤熔融体40涂覆之前,非织造基质14的表面可以经电晕或等离子体处理,以提高非织造基质14和膜16之间的粘合力。
然后,以上形成的层叠物可以被拉伸(例如,递增拉伸或局部拉伸),以形成可透蒸气而基本不透水的多层制品10。无意受理论的束缚,据信拉伸层叠物可以在膜16中生成围绕成孔填充剂的气孔,这使膜具有透气性(即,允许空气和/或水蒸气穿过),但在膜12中不会产生气孔。层叠物可以同时或者相继地在机器方向(MD)或垂直机器的方向(CD)或上述两个方向(双轴地)上被拉伸(例如,递增拉伸)。本文中所使用的“机器方向”是指在非织造材料的生产或处理过程中,非织造材料的移动方向。例如,非织造材料的长度通常是在机器方向上的尺寸。本文中使用的“垂直机器的方向”指的是基本与上文定义的机器方向相垂直的方向。例如,非织造材料的宽度通常是垂直机器的方向的尺寸。递增拉伸方法的例子已经在例如专利号为4,116,892和6,013,151的美国专利中有描述。
示例性的拉伸方法包括环轧(沿机器方向和/或垂直机器的方向)、拉幅、压花、起皱和凸钮揉布。这些方法通常是本领域已知的,例如是那些在专利号6,258,308为的美国专利和申请号为61/294,328的美国临时申请中所描述的方法。
在某些实施方式中,上述层叠物可以在升高的温度下被拉伸(例如,递增拉伸),只要层叠物中的聚合物在该温度下能够维持足够的机械强度。升高的温度可以是至少约30℃(例如,至少约40℃,至少约50℃,或至少约60℃)和/或最大约100℃(例如,至少约90℃,至少约80℃,或至少约70℃)。无意受理论的束缚,据信在升高的温度下拉伸上述层叠物可以软化膜12和16以及非织造基质14中的聚合物,并因此允许这些聚合物很容易地被拉伸。此外,无意受理论的束缚,据信在升高的温度下拉伸上述层叠物可以通过增加膜16中气孔的数目,而不是孔的尺寸(这可以减少多层制品的静水压头(即,防水性))来增加MVTR。结果,据信在升高的温度下,拉伸上述层叠物可能会意外地改善所得到的多层制品的MVTR,同时仍使该多层制品保持适当的静水压头。在某些实施方式中,上面所述的层叠物可以在环境温度下(例如,约25℃)被拉伸(例如,递增拉伸)。
图3说明了示例性的环轧装置320,所述环轧装置320用于沿垂直机器的方向递增拉伸上述层叠物。装置320包括一对开槽轧辊322,每一辊都包括多个槽324。槽324拉伸上述层叠物以形成多层制品10。在某些实施方式中,通过使热流体经过辊322,使得其中一个或两个辊322可以加热至升高的温度(例如,约30℃至约100℃之间)。上述层叠物也可以以类似的方式沿机器方向递增拉伸。可以预期的是,也可以使用环轧装置320的变型和/或一个或多个其他本领域中已知的拉伸装置来递增拉伸该层叠物。
在某些实施方式中,上文所述的层叠物可以在拉伸(例如,通过使用轧光工艺)之前或之后进行压花。例如,层叠物可通过经过一对压辊而被压花,所述压辊中的一个具有压纹表面而另一个具有光滑的表面。无意受理论的束缚,据信压花的多层制品可具有较大的表面积,该较大的表面积可以促进蒸气穿过多层制品传送。在某些实施方式中,至少一个压辊(例如,两者)被加热,例如,通过使热油循环经过所述辊。
多层制品的特性
无意受理论的束缚,据信膜16与非织造基质14之间的粘合力明显大于膜12与非织造基质之间的粘合力。例如,膜16与非织造基质14之间的粘合力可以是至少约200克-力/英寸(例如,至少约300克-力/英寸,至少约500克-力/英寸,至少约1,000克-力/英寸,或至少约1500克-力/英寸)。与此相对,膜12与非织造基质14之间的粘合力通常最大约为200克-力/英寸(例如,最大约为150克-力/英寸,最大约为100克-力/英寸,最大约为50克-力/英寸,或最大约为10克-力/英寸)。
在某些实施方式中,根据预期用途,多层制品10可以具有适当的MVTR。本文中使用的MVTR值是根据ASTM E96-A测定的值。例如,在23℃和50RH%下测量时,多层制品10的MVTR可以为至少约35g/m2/天(例如,至少约50g/m2/天,至少约75g/m2/天,或至少约100g/m2/天)和/或最大约140g/m2/天(例如,最大约130g/m2/天,最大约120g/m2/天,或最大约110g/m2/天)。典型情况下,多层制品10的MVTR可以在70g/m2/天和140g/m2/天之间。
在某些实施方式中,多层制品10可以沿机器方向和垂直机器的方向具有足够的抗拉强度。所述抗拉强度通过测定使薄片材料样品断裂所需的拉伸力来确定。本文所述的抗拉强度根据ASTM D5034测量,并且以磅为单位。在某些实施方式中,多层制品10沿机器方向的抗拉强度可以为至少约40磅(例如,至少约50磅,至少约60磅,至少约70磅,或至少约80磅),和/或最大约160磅(例如,最大约150磅,最大约140磅,最大约130磅,或最大约120磅)。在某些实施方式中,多层制品10沿垂直机器的方向的抗拉强度可以为至少约35磅(例如,至少约40磅,至少约50磅,至少约60磅,或至少约70磅),和/或最大约140磅(例如,最大约130磅,最大约120磅,最大约110磅,或最大约100磅)。
一个具体的例子为,当多层制品10的单位重量为1.25盎司每平方码时,它沿机器方向的抗拉强度可以为至少约40磅(例如,至少约45磅,至少约50磅,至少约55磅,或至少约60磅),和/或最大约100磅(例如,最大约95磅,最大约90磅,最大约85磅,或最大约80磅),并且它沿垂直机器的方向的抗拉强度为至少约35磅(例如,至少约40磅,至少约45磅,至少约50磅,或至少约55磅),和/或最大约95磅(例如,最大约90磅,最大约85磅,最大约80磅,或最大约75磅)。
在某些实施方式中,多层制品10沿机器方向和/或垂直机器的方向可以具有足够的伸长率。伸长率是在薄片材料断裂前,薄片材料样品在拉伸张力下能够拉伸的测量值。本文中使用的术语“伸长率”是指临近断裂的长度与原始样品长度之间的差,并且被表示为原始样品长度的百分比。本文提及的伸长率值是根据ASTM D5034测定的。例如,多层制品10沿机器方向的伸长率可以是至少约5%(例如,至少约10%,至少约20%,至少约30%,至少约35%,或至少约40%)和/或最大约100%(例如,最大90%,最大约80%,或最大约70%)。作为另一个例子,多层制品10沿垂直机器的方向的伸长率可以是至少约5%(例如,至少约10%,至少约20%,至少约30%,至少约35%,或至少约40%)和/或最大约100%(例如,最大约90%,最大约80%,或最大约70%)。
在某些实施方式中,多层制品10可具有足够的静水压头值,以便保持足够的防水性。本文中使用的术语“静水压头”是指水柱的压力,该值由穿透给定材料所需的水柱高度来衡量,并根据AATCC127来测定。例如,多层制品10的静水压头可以是至少约55cm(例如,至少约60cm,至少约70cm,至少约80cm,至少约90cm,或至少约100cm)和/或最大约900cm(例如,最大约800cm,最大约600cm,最大约400cm,或最大约200cm)。
可在消费产品中使用多层制品10,使用时可以有或没有进一步的修饰。所述消费产品的例子包括建筑材料,如房屋包层或屋顶包层。其他的例子包括尿布、成人失禁装置、女性卫生用品、医疗和手术衣、医用被单和工业服装。
尽管已经公开了某些实施方式,但其它实施方式也是可能的。
在某些实施方式中,可以在膜12、膜16或非织造基质14中加入有效量的添加剂。合适的添加剂包括颜料、抗静电剂、抗氧化剂、紫外线稳定剂、防粘连剂、润滑剂、加工助剂、蜡、填料偶联剂、软化剂、热稳定剂、增粘剂、聚合物改性剂、疏水化合物、亲水化合物、抗腐蚀剂,以及上述物质的混合物。在某些实施方式中,可包括诸如聚硅氧烷流体和脂肪酸酰胺的添加剂,以改善加工特性。
可以添加各种颜色的颜料,使所得到的多层成形品10基本上不透明并呈现出均匀的颜色。例如,多层制品10含有的颜料量可足以产生至少约85%的不透明度(例如,至少约90%,至少约95%,至少约98%,或至少约99%)。合适的颜料包括,但不限于,三氧化锑、蓝铜矿、硼酸钡、硫酸钡、镉系颜料(例如,硫化镉)、铬酸钙、碳酸钙、炭黑、氧化铬(III)、钴颜料(例如,铝酸钴(II))、四氧化三铅、铬酸铅(II)、锌钡白、雌黄、二氧化钛、氧化锌和磷酸锌。优选的是,颜料是二氧化钛、炭黑,或碳酸钙。该颜料可以是膜12、膜16或者非织造基质14的总重量的约1至约20%(例如,约3至约10%)。可选地,也可省略颜料,以提供一种基本透明的多层制品。
在某些实施方式中,可以使用某些添加剂以利于多层制品10的制造。例如,膜12、膜16,或者非织造基质14中可加入抗静电剂,以利于这些材料的加工。此外,多层制品10中可加入某些添加剂以用于特定的最终应用。例如,如果多层制品10用于包装经受氧化或腐蚀的物品,那么可以加入防腐蚀添加剂。另一个例子是,可以加入金属粉末,从而为敏感的电子元件,例如印刷电路板,提供静态或电子放电。
膜12、膜16和非织造基质14中的每一个也可以包括填充剂。术语“填充剂”可以包括非增强填充剂、增强填充剂、有机填充剂和无机填充剂。例如,填充剂可以是无机填充剂,如滑石、硅石、粘土、固体阻燃剂、高岭土、硅藻土、碳酸镁、碳酸钡、硫酸镁、硫酸钙、氢氧化铝、氧化锌、氢氧化镁、氧化钙、氧化镁、氧化铝、云母、玻璃粉末、氢氧化亚铁、沸石、硫酸钡或其它矿物填充剂,或者上述物质的混合物。其它填充剂可包括乙酰水杨酸、离子交换树脂、木浆、纸浆粉、硼砂、碱土金属,或上述物质的混合物。填充剂的加入量可以为膜12、膜16,或非织造基质重量的至多约60%(例如,所占重量比约2至约50%)。
在某些实施方式中,膜12、膜16或非织造基质14的表面可以被至少部分地处理,以增加其粘合力。例如,膜12、膜16或非织造基质14的表面可以被电晕充电或火焰处理,以部分氧化其表面和提高表面粘合力。无意受理论的束缚,据信多层制品10表面粘合力增强可使常规的墨汁能在其表面上进行打印。喷墨接收涂层也可以加到多层制品10的表面上,以能够用家用或商用喷墨打印机用基于水或基于溶剂的墨汁进行打印。

下列实施例用于举例说明,并无意进行限制。
实施例1:
准备以下两种多层制品:(1)TYPAR(即聚丙烯纺粘非织造基质,该基质可从Fiberweb,Inc获得)的单位重量为1.9盎司每平方英寸,并涂有单片透气膜,所述单片透气膜包含所占重量比为40%的LOTADER、所占重量比为56%的乙基甲基丙烯酸酯、所占重量比为2%的TiO2和所占重量比为2%的UV稳定剂,以及(2)与多层制品(1)类似的多层制品,其不同之处在于在TYPAR和单片透气膜之间包含微孔透气膜,其中微孔透气膜包含所占重量比为50%的碳酸钙(即,成孔填充剂)、所占重量比为41%的聚丙烯、所占重量比为5%的低密度聚乙烯、所占重量比为2%的TiO2和所占重量比为2%的UV稳定剂。多层制品(1)通过在480°F下将单片透气膜挤出至TYPAR上而制成。多层制品(2)通过在相同温度下将微孔透气膜和单片透气膜共挤到TYPAR上而制成。多层制品(1)和(2)的膜单位总重量分别为22gsm和27gsm。
评价多层制品(1)和(2)的MVTR和非织造基质与膜(单层或多层)间的粘合力。MVTR用ASTM E96-A来测量。粘合力的测定如下:通过将2英寸宽的房屋包层带粘在涂层上(将带的一端折叠到其自身上,以提供用于夹持的耳片)以防涂层伸长,来制作9英寸长的样品。然后用Instron或IMASS剥离试验仪以5磅载荷单元来测量样品的剥离粘合力。使用180度的剥离角和12英寸/分钟的剥离率。测试结果汇总于下表1。

结果表明,虽然多层制品(1)具有足够的MVTR,但它表现出的非织造基质和单片透气膜间的粘合力较差。出乎意料的是,多层制品(2)的微孔透气膜和非织造基质之间的粘合力良好,同时还能保持多层制品的MVTR。
实施例2:
按与实施例1相同的方式分别制作多层制品(3)和(4)。多层制品(3)与多层制品(1)类似,其不同之处在于它包括单片透气膜,所述单片透气膜包含所占重量比为45%的PEBAX MV3000、所占重量比为50%的LOTRYL20MA08和所占重量比为5%的BYNEL22E757。多层制品(4)与多层制品(2)相似,不同之处在于它包括单片透气膜,所述单片透气膜包含所占重量比为45%的PEBAX MV3000和所占重量比为55%的LOTRYL20MA08。
使用与实施例1相同的方法,评价多层制品(3)和(4)的MVTR和非织造基质和膜(或多层膜)之间的粘合力。结果汇总于下表2。

Claims (44)
1.一种制品,该制品包含:
非织造基质;
由所述非织造基质支撑的第一膜,所述第一膜包含第一聚合物和成孔填充剂,所述第一膜的表面能与所述非织造基质间的表面能之间的差值最大约为10mN/m;以及
包含第二聚合物的第二膜,所述第二聚合物能吸收和释放湿气,并能阻隔水性流体,所述第一膜在所述非织造基质和第二膜之间。
2.根据权利要求1所述的制品,其特征在于,其中所述第二聚合物选自顺丁烯二酸酐嵌段共聚物、甲基丙烯酸缩水甘油酯嵌段共聚物、聚醚嵌段共聚物、聚氨酯、含聚乙烯的离子交联聚合物,及上述物质的混合物。
3.根据权利要求1所述的制品,其特征在于,其中所述第二聚合物选自聚(烯烃-共-丙烯酸酯-共-马来酸酐)、聚(烯烃-共-丙烯酸酯-共-甲基丙烯酸缩水甘油酯)、聚醚酯嵌段共聚物、聚醚酰胺嵌段共聚物、聚(醚酯酰胺)嵌段共聚物,以及聚氨酯。
4.根据权利要求1所述的制品,其特征在于,其中所述第二聚合物选自聚(乙烯-共-丙烯酸酯-共-马来酸酐)和聚(乙烯-共-丙烯酸酯-共-甲基丙烯酸缩水甘油酯)。
5.根据权利要求1-4中任意一项所述的制品,其特征在于,其中所述第二膜还包含聚烯烃。
6.根据权利要求5所述的制品,其特征在于,其中所述聚烯烃包含聚乙烯或聚丙烯。
7.根据权利要求6所述的制品,其特征在于,其中所述聚烯烃包含聚乙烯,所述聚乙烯选自低密度聚乙烯、线型低密度聚乙烯、高密度聚乙烯,以及上述物质的共聚物。
8.根据权利要求1-7中任意一项所述的制品,其特征在于,其中所述第二膜还包含乙烯基聚合物。
9.根据权利要求8所述的制品,其特征在于,其中所述乙烯基聚合物包含由第一共聚单体和第二共聚单体间形成的共聚物,所述第一共聚单体包含乙烯,并且所述第二共聚单体包含甲基丙烯酸烷基酯、丙烯酸烷基酯或乙酸乙烯酯。
10.根据权利要求8所述的制品,其特征在于,其中所述乙烯基聚合物包含聚(乙烯-丙烯酸甲酯)、聚(乙烯-乙酸乙烯酯)、聚(乙烯-丙烯酸乙酯)或聚(乙烯-丙烯酸丁酯)。
11.根据权利要求1-10中任意一项所述的制品,其特征在于,其中所述第二膜还包含增容剂。
12.根据权利要求11所述的制品,其特征在于,其中所述增容剂包含马来酸酐接枝聚丙烯(PP-g-MAH)或通过PP-g-MAH与聚醚氨反应形成的聚合物。
13.根据权利要求1-12中任意一项所述的制品,其特征在于,其中所述第二膜包含所占重量比至少约20%的第二聚合物;所占重量比至少约10%的乙烯基聚合物;所占重量比至少约5%的聚烯烃;以及所占重量比至少约0.1%的增容剂。
14.根据权利要求1-13中任意一项所述的制品,其特征在于,其中所述第二膜还包含聚酯。
15.根据权利要求14所述的制品,其特征在于,其中所述聚酯选自聚对苯二甲酸丁二醇酯、聚对苯二甲酸乙二醇酯,以及聚对苯二甲酸丙二醇酯。
16.根据权利要求1-15中任意一项所述的制品,其特征在于,其中所述第一聚合物包含聚烯烃或聚酯。
17.根据权利要求16所述的制品,其特征在于,其中所述第一聚合物包含聚乙烯或聚丙烯。
18.根据权利要求16所述的制品,其特征在于,其中所述第一聚合物包含聚对苯二甲酸乙二醇酯、聚对苯二甲酸丁二醇酯、聚对苯二甲酸丙二醇酯、聚萘二甲酸乙二醇酯、聚乙交酯、聚交酯、聚己酸内酯、聚己二酸乙二醇酯、聚羟基脂肪酸酯,或上述物质的共聚物。
19.根据权利要求1-18中任意一项所述的制品,其特征在于,其中所述成孔填充剂包含碳酸钙。
20.根据权利要求19所述的制品,其特征在于,其中所述第一膜包含所占重量比为约30%至约70%的碳酸钙。
21.根据权利要求1-20中任意一项所述的制品,其特征在于,其中所述第一膜还包含纳米粘土。
22.根据权利要求21所述的制品,其特征在于,其中所述纳米粘土是蒙脱石粘土。
23.根据权利要求1-22中任意一项所述的制品,其特征在于,其中所述第一膜还包含弹性体。
24.根据权利要求23所述的制品,其特征在于,其中所述弹性体是丙烯-乙烯共聚物。
25.根据权利要求1-21中任意一项所述的制品,其特征在于,其中所述第一膜占所述第一膜和第二膜总重量的约2%至约98%。
26.根据权利要求1-25中任意一项所述的制品,其特征在于,其中所述非织造基质包含随机配置的聚合物纤维,至少部分所述纤维相互结合。
27.根据权利要求1-26中任意一项所述的制品,其特征在于,在23℃和50RH%下测量时,其中所述制品的湿蒸气传输率为至少为约35g/m2/天。
28.根据权利要求1-27中任意一项所述的制品,其特征在于,按照ASTM D5034进行测量时,所述制品在机器方向的抗拉强度至少约40磅。
29.根据权利要求1-28中任意一项所述的制品,其特征在于,按照ASTM D5034进行测量时,所述制品在垂直机器的方向的抗拉强度至少约35磅。
30.根据权利要求1-29中任意一项所述的制品,其特征在于,其中所述制品的静水压头至少约55cm。
31.根据权利要求1-30中任意一项所述的制品,其特征在于,其中所述制品具有压纹。
32.一种建筑材料,所述建筑材料包含如权利要求1-31中任意一项所述的制品。
33.根据权利要求32所述的建筑材料,其特征在于,其中所述建筑材料是房屋包层或屋顶包层。
34.一种制作制品的方法,所述方法包括:
将第一膜和第二膜施于非织造基质上以形成层叠物,使得所述第一膜在所述非织造基质和第二膜之间,其中所述第一膜包含第一聚合物和成孔填充剂,所述第一膜的表面能与所述非织造基质间的表面能相差至多约10mN/m;并且所述第二膜包含第二聚合物,所述第二聚合物能吸收和释放湿气,并能阻隔水性流体;以及
拉伸所述层叠物以形成所述制品。
35.根据权利要求34所述的方法,其特征在于,其中所述第一膜和所述第二膜被共挤到所述非织造基质上。
36.根据权利要求34或35所述的方法,其特征在于,其中在升高的温度下拉伸所述层叠物。
37.根据权利要求36所述的方法,其特征在于,其中所述升高的温度为至少约30℃。
38.根据权利要求34-37中任意一项所述的方法,其特征在于,其中沿机器方向拉伸所述层叠物。
39.根据权利要求34-38中任意一项所述的方法,其特征在于,其中沿垂直机器的方向拉伸所述层叠物。
40.根据权利要求34-39中任意一项所述的方法,其特征在于,其中拉伸所述层叠物的方法选自环轧、拉辐、压纹、起皱和凸钮揉布。
41.根据权利要求34-40中任意一项所述的方法,其特征在于,所述方法还包括在拉伸所述层叠物之前或之后,对所述层叠物进行压纹。
42.根据权利要求34-41中任意一项所述的方法,其特征在于,所述方法还包括在形成所述层叠物之前,结合随机配置的聚合物纤维,以产生所述非织造基质。
43.一种制品,该制品包含:
非织造基质;
由所述非织造基质支撑的第一膜,所述第一膜包含第一聚合物和成孔填充剂,所述第一膜的表面能与所述非织造基质间的表面能相差至多约10mN/m;以及
包含第二聚合物的第二膜,所述第二聚合物选自:顺丁烯二酸酐嵌段共聚物、甲基丙烯酸缩水甘油酯嵌段共聚物、聚醚嵌段共聚物、聚氨酯、含聚乙烯的离子交联聚合物,以及上述物质的混合物,所述第一膜在所述非织造基质和第二膜之间。
44.一种制品,该制品包含:
非织造基质;
由所述非织造基质支撑的第一膜,所述第一膜包含第一聚合物和成孔填充剂,所述第一聚合物包含聚烯烃或聚酯;以及
包含第二聚合物的第二膜,所述第二聚合物选自:顺丁烯二酸酐嵌段共聚物、甲基丙烯酸缩水甘油酯嵌段共聚物、聚醚嵌段共聚物、聚氨酯、含聚乙烯的离子交联聚合物,以及上述物质的混合物,所述第一膜在所述非织造基质和第二膜之间。
