Abstract

Description

车辆用灯具的制造方法
技术领域
本发明涉及一种新颖的车辆用灯具的制造方法。详细地说,涉及在通 过光线熔接将透明罩与壳体接合的车辆用灯具的制造方法中,用于将透明 罩与壳体可靠地接合的技术。
背景技术
车辆灯具,例如在机动车用灯具的制造中,为了将壳体的前面开口覆 盖而需要在壳体上安装透明罩的工序。
目前,在透明罩与壳体之间进行安装时, 一般采用如下的方法,即, 在透明罩的周边部突出设置密封脚,在壳体上形成收入上述密封脚的槽, 通过密封材料或粘合材料而将透明罩的密封脚收入到壳体的槽中,但是该 安装方法中,由于密封脚及槽设置在从透明罩及壳体的周边部再向外突出 的部分上,故从前方观察透明罩时,在其周边部出现占据了较大面积的不 透光的部分、即发暗部分,存在发光面积在整体尺寸的比例上减小的问题。
因此,考虑有将透明罩的密封脚直接接合在壳体的接合面上的方法。 若将透明罩的密封脚直接接合在壳体上,则接合量的宽幅只要仅仅一点点 即可,透明罩周边部的发暗部分只要极窄的宽度就够了。并且,作为该直 接接合的方法, 一般采用热板熔接、振动熔接等。这些方法是通过在透明
罩与壳体的接合部上以相互的材料的熔融部分混合的状态进行冷却固化从 而将其接合的,但是多余的熔融材料从接合部位向侧部溢出,从前方通过
透明罩而被看到,具有有损外观的问题。
另外,由于形状上受到限制(倾斜角度上有限制:振动熔接时振动的 方向必须大致平坦,热板熔接时不能相对于抵压热板的方向极度地倾斜) 等,故不能对应于昨今的体的设计要求。
另外,还具有通过激光熔接等光线熔接将透明罩与壳体接合的方法。 激光熔接时,由于通过控制激光输出、接合部的光径以及扫描速度可将材 料的熔融状态、即接合部的照射能量控制成一定量,故能够解决由于熔融
3过度而造成的熔融材料的溢出,可应对复杂形状。通过使激光透射透明罩 而照射壳体,将壳体加热熔融的同时也热传递到透明罩上而使其熔融,由 此二者相熔而融合。
然而,激光熔接时,若透明罩的熔接部与壳体的熔接部不可靠地接触, 则引起熔接不良。
但是,车辆用灯具的透明罩与壳体是树脂成形品,由于成形后的收缩、 翘曲、挠曲等的影响,实际中难以形成与设计相一致的形状。因此,难以 使透明罩与壳体在整个外周上可靠地接触。并且,由于透明罩与壳体不可 靠地接触,则通过激光而给予壳体的热不能传递到透明罩,不能进行熔接。
专利文献1中公开有如下技术:在将树脂成形品相互激光熔接时,为 了避免相互熔接的两个部件由于上述那样的成形上的问题而引起的相互的 熔接部的紧密贴合性不良,在进行激光熔接之前,先以大于或等于相互的 树脂材料的热变形温度的温度预加热两个树脂成形品的熔接部,使相互的 熔接部软化,由此,在将相互的熔接部压接时,则软化了的熔接部发生变 形,两熔接部紧密贴合,然后进行激光熔接。

在上述专利文献1所公开的4支术中,通过预加热而相互熔接的两个树 脂成形品的熔接部在整周上被加热软化。因此,为了使两个熔接部紧密贴 合,在将一个树脂成形品相对另一个树脂成形品压接时,在两个熔接部的 整个外周上产生变形,由此,由于作为基准的面消失而产生相互接合的部 件的位置精度恶化的问题。
另外,由于熔接部在整周上软化,故产生超出必要的压入部分,在这 样的部分上,被压入的树脂从熔接部向外溢出而形成毛刺,具有有损产品 外观的问题。
发明内容
因此,本发明的课题在于,通过激光熔接等光线熔接将透明罩与壳体 接合时,不产生位置精度的恶化及外观不良,激光熔接时能够使透明罩与 壳体可靠地接触。
为了解决上述课题,本发明的车辆用灯具的制造方法中,车辆用灯具 的透明罩及壳体分别具有熔接部,在罩及/或壳体的熔接部的一部分上形成 有对设计上的熔接部进行加厚的加厚部,所述加厚部形成在熔接部的面相对于与所述压接工序中加压方向垂直的面具有规定的倾斜度的部分上,该 制造方法包括将上述加厚部加热软化的预加热工序、将透明罩的熔接部与 壳体的熔接部压接的压接工序以及向相互压接的透明罩的熔接部和壳体的 熔接部的整周上照射光线而使其熔接的熔接工序。
因此,本发明的车辆用灯具的制造方法在压接工序中仅加厚部产生变 形,能够使透明罩的熔接部与壳体的熔接部可靠地接触。
本发明的车辆用灯具的制造方法通过光线熔接将透明罩与壳体接合, 透明罩及壳体各形成熔接部,在罩及/或壳体的熔接部的一部分上形成对设 计上的熔接部进行加厚的加厚部,所述加厚部形成在熔接部的面相对于与 所述压接工序中加压方向垂直的面具有规定的倾斜度的部分上,该制造方 法包括将上述加厚部加热软化的预加热工序、将透明罩的熔接部与壳体的 熔接部压接的压接工序以及向相互压接的透明罩的熔接部和壳体的熔接部 的整周上照射光线而使其熔接的熔接工序。
因此,本发明的车辆用灯具的制造方法在使透明罩的熔接部与壳体的 熔接部接触的工序之前,先通过预加热工序使形成于透明罩及/或壳体的熔 接部的一部分上的加厚部软化,由此在压接工序中通过使上述加厚部变形 不仅当然要使透明罩与壳体的相互的熔接部的加厚部可靠地接触,而且还 使形成有加厚部的部分以外的部分也可靠地接触,使得之后的激光熔接能 够可靠地进行。另外,由于能够将毛刺产生部位不是在整周上,而是限定 于形成有加厚部的部分上,因此能够提高整体的外观美观。
而且,上述加厚部由于形成在熔接部的面相对于与所述压接工序中加 压方向垂直的面具有规定的倾斜度的部分上,在相对于与透明罩与壳体之 间最容易产生间隙的加压方向垂直的面具有规定的倾斜度的部分防止透明 罩和壳体的熔接部非接触。
本发明第二方面中,由于所述加厚部使透明罩的设计数据和壳体的设 计数据偏移,并被设置在相对上述偏移量而透明罩的熔接部和壳体的熔接 部之间的间隙变大的部分上,故能够使透明罩的熔接部与壳体的熔接部之 间容易形成非接触的部分可靠地接触。
本发明第三方面中,由于配置具有卡合部并支承壳体的下夹具,在壳 体上设置位于至少大致相对侧并与所述卡合部卡合的一对被卡合部,在所 述熔接工序中,壳体在其被卡合部卡合到下夹具的卡合部上的状态下被下 夹具支承,故即使在壳体的熔接部的形状与设计形状之间多少有形状上的
5差别,也能够通过将壳体的被卡合部强制地卡合到下夹具的卡合部上来矫 正壳体的熔接部的变形,形成与设计形状接近的形状。

具体实施方式
以下参照附图说明本发明的车辆用灯具的制造方法的最佳实施方式。 图l表示车辆用灯具的一例。
车辆用灯具10具有透明罩20和壳体30,壳体30具有在前面开口的凹 部31,开口边的前面32作为熔接面。在上述熔接面32的局部形成有向大 致前后方向倾斜的倾斜部32a。另外,在上述壳体30的开口边的背侧形成 有凹槽状的被卡合部33。这样的壳体30由光线吸收性、例如激光吸收性良 好的塑料、例如ASA (丙烯腈-苯乙烯-丙烯酸酯)的射出成形而形成。透明罩20由具有透光性的塑料、例如丙烯树脂的射出成形而形成。在
上述透明罩20的熔接面21通过光线熔接而接合在壳体30的熔接面32 上,在壳体30上支承光源灯泡40,形成牟辆用灯具IO。
上述透明罩20的熔接面21在整周上接触上述壳体30的熔接面32。但 是,透明罩20及壳体30如上所述是树脂成形品,由于成形后的收缩、翘 曲、挠曲等的影响,在实际中难以形成与设计相一致的形状。因此,仅是 将透明罩20的熔接面21与壳体30的熔接面对接,会产生不能相互接触的 部分。
图2~图7表示本发明的车辆用灯具的制造方法的实施例。
在上述壳体30的熔接面32的一部分上形成有加厚部。图2是以将透 明罩20与壳体30稍稍分离的状态而表示的图示。图2 (b)是图2 (a)的 Yl向视图,从Y1方向看,透明罩20和壳体30的熔接面21、 32形成圆滑 的曲面。另外,图2 (c)是图2 (a)的Y2向视图,从Y2方向看,在透明 罩20和壳体30的熔接面21、 32上具有倾斜部21a、 32a,其相对于与将透 明罩20压接在壳体30上的压接工序中的加压方向(参照图6的箭头标记P ) 垂直的面,具有大的角度。如图3(a)所示,透明罩a和壳体b的熔接面c、 d为垂直于加压方向(参照图3的箭头标记A)的面的情况,例如,透明罩 a与壳体b间相对于加压方向A垂直的方向上有偏移,两个熔接面c、 d也 能够在整个面上接触,但如图3(b)所示,在透明罩a与壳体b的熔接面e、 f上具有相对加压方向以大角度e、例如大于或等于15度倾斜的部分e'、 f的情况下,若在透明罩a与壳体b之间产生偏移,则在相互的熔接面e、 f的上述倾斜的部分e' 、 f之间产生间隙g。
由此,上述车辆用灯具10在透明罩20的熔接面21的倾斜部21a及壳 体30的熔接面32的倾斜面32a二者或任一个上形成加厚部。另外,上述倾 斜部21a及倾斜面32a的相对于与后述的压接工序的加压方向垂直的面的角 度a (参照图4 (a))例如大于或等于15度。
另外,形成加厚部的部位,例如使透明罩20的设计数椐和壳体的设计 数据从正规的安装位置偏离,并可被设置在对上述偏移量而透明罩20的熔 接部21和壳体30的熔接部32之间的间隙变大的部分上。这样的部夯、例 如上述倾斜部21a、 32a,在透明罩20及/或壳体30上产生变形的情况下,即使相互的熔接面21和32在其他部分严密接触,其相互之间也会出现间 隙,或相反,出现重叠。因此,在这样的部分上预先重叠而形成加厚部, 在压接工序之前通过预加热^f吏该加厚部软化,由此该部分21a、 32a可靠地 接触,同时,重叠的部分在加压时变形,多余的材料树脂向侧方溢出,由 此,在熔接面21、 32的其他部分可靠地接触。
图4表示上述加厚部的形成例。在透明罩20的熔接面21的倾斜部21a 与壳体30的熔接面32的倾斜部32a之间,例如图4(a)所示,设想产生 最大由Gl表示的间隙的情况下,在壳体30上形成比填埋该间隙Gl所需的 大小稍大的加厚部34。另外,加厚部可以形成在透明罩20—侧,也可以形 成在透明罩20和壳体30两者上。
首先,由下夹具50支承壳体30 (参照图6)。在下夹具50上形成有将 壳体30的后面收入的收入凹部51,壳体30以开口面朝上的姿势将其后面 收入到下夹具50的收入凹部51内而被支承。另外,在下夹具50的收入凹 部51的开口边部形成有卡合部52,壳体30收入到下夹具50的收入凹部 51中,则形成于壳体30的开口边部背面的被卡合部33就与下夹具50的卡 合部52卡合。因此,即使壳体30上多少变形,通过使壳体30的被卡合部 33与下夹具50的卡合部52卡合,从而由刚性高的下夹具50,壳体30的 形成有被卡合部的部分被强制定位,由此,壳体30被强制成接近于设计形 状的形状。
如上所述,壳体30被下夹具50支承,则加热体60在被下夹具50支 承的壳体30的上方,在被上夹具70支承的透明罩20与壳体30之间移动, 其导热端61接近壳体30的加厚部34 (参照图5 )并进行预加热工序。另 外,加热体60例如是电阻加热式加热块,在上夹具70与下夹具50之间自 由出入。上述加热体60的导热端61以适合于壳体30上形成的加厚部34 的形状而预先成形。另外,加热体60的种类没有限定,例如可适用热板及 电阻加热体。如上所述,在将电阻加热体作为加热体时,热能的损失少, 另外,温度的控制容易,容易将壳体30的加厚部34加热到所希望的温度。
另夕卜,上夹具70由具有透光性的材料形成,在下面形成有将透明罩20 的前面部收入的收入凹部71。并且,透明罩20以收入到上夹具70的收入 凹部71的状态被支承。另外,可以通过利用空气的吸引等的适当方式将透 明罩20支承在上夹具70上。
8通过上述的预加热工序,加厚部34净皮加热到软化点,该加厚部34可
形成为受到荷重容易变形的状态。
在通过预加热工序加厚部34被软化的状态下,进行压接工序,即,支 承有透明罩20的上夹具70下降下来,使透明罩20的熔接面21紧密贴合 在壳体30的熔接面32上。若透明罩20与上夹具70—起下降,则首先, 透明罩20的熔接面21的倾斜部21a与壳体30的加厚部34抵接(参照图4 (b)的实线表示的状态)。在该状态下,倾斜部21a以外的透明罩20的熔 接面21不与壳体30接触。若图4 (b)的实线表示的状态下通过透明罩 20施加上夹具70的压力,则软化了的加厚部34变形,容许从透明罩20的 图4(b)实线所示的状态进一步下降。若由于透明罩20的下降而使透明罩 20的熔接面21的倾斜部21a达到图4 (b)的点划线所示的位置,则即使在 倾斜部21a以外的部分也形成透明罩20的熔接面21与壳体30的熔接面32 接触的状态。这样,在整周上,透明罩20的熔接面21都与壳体30的熔接 面32接触。另外,若未形成有加厚部34,则壳体30的熔接面32的倾斜部 32a位于图4 (b)的虚线所示的位置,透明罩20和壳体30的熔接面21、 32在倾斜部21a、 32a以外的部分接触时,同位于图4 (b)的点划线所示位 置的透明罩20的倾斜部21a—样,与位于图4(b)的虚线所示位置的壳体 30的倾斜部32a之间产生间隙G2。
如上所述,通过压接工序,在透明罩20的熔接面21和壳体30的熔接 面32于整周上接触的状态下(参照图6),向壳体30的熔接面32照射光线, 进行光线熔接。例如,使激光头80位于上夹具70的上方,例如,通过六 轴机械手等控制机构一边控制激光头80的高度、姿势等, 一边使激光81 透过上夹具70及透明罩20,向壳体30的熔接面32照射。此时,通过使下 夹具50和上夹具70同步旋转,可使支承有激光头80的机械手仅负责复杂 的动作。通过将激光81向壳体30的熔接面32照射,壳体30的熔接面32 发热,壳体的熔接面32发热,则该发热传递到透明罩20的熔接面21,两 熔接面32、 21 —同被加热,成为相熔状态,在两熔接面32、 21接触的界 面上,壳体30及透明罩20的材料树脂一体化。这样,将透明罩20—体地 固定在壳体30上。
向壳体30的熔接面32照射的光线不限子激光。即,除激光之外,也 可以从可见光线、紫外光线、红外光线等干涉性(coherent)或非干涉性(non
9-coherent)的电》兹波中的适当选择,只要可通过照射该电》兹波而能够形成 使壳体30的熔接面32成激励状态即可。即,壳体30的材料使用具有由照 射的电磁波的波长和振动周期一致的基团构成的分子结构的材料。另外, 壳体30的材料不是通过照射该光线而成为激励状态的材料的情况下,可以 将通过照射该光线而成为激励状态的材料混入到壳体30的材料中,或通过 涂敷等将这样的材料涂敷在壳体30的熔接面32上。例如,在照射激光的 情况下,可以将激光吸收材料混入到壳体30的材料中,或通过涂敷等使激 光吸收材料附着在壳体30的熔接面32上。
如上所述,本发明中,由于通过压接工序使透明罩20的熔接面21 (含 有倾斜部21a)与壳体30的熔接面32 (含有倾斜部32a)在整周上可靠地 接触,故能够可靠地利用光线照射进行熔接。另外,在预加热工序中,由 于使加厚部34加热软化,故压接工序的加压引起的变形仅在加厚部34上 产生,不损害灯具整体的尺寸精度。另外,伴随着加压的变形而产生的软 化的材料树脂的溢出引起的毛刺的发生部位,不是在整周上,而能够仅限 定于形成有加厚部的部分上,整体上提高了外观性。
另外,在上述的实施例中所示的各部的具体形状和结构都只是在实施 本发明时具体化的一例,其不限定地解释本发明的技术范围。
产业上的可利用性
本发明适用于车辆用灯具,特别是大型的车辆用灯具的壳体与透明罩 的接合,能够不影响外观而进行可靠的接合。

Claims (5)

1.一种车辆用灯具的制造方法,其通过光线熔接将透明罩与壳体接合,其特征在于,透明罩及壳体各形成熔接部,在罩及/或壳体的熔接部的一部分上形成有在设计上的熔接部之上进行加厚的加厚部,所述加厚部形成在熔接部的面相对于与所述压接工序中加压方向垂直的面具有规定的倾斜度的部分上,该制造方法包括:预加热工序,将上述加厚部加热软化;压接工序,将透明罩的熔接部与壳体的熔接部压接;以及熔接工序,向相互压接的透明罩的熔接部和壳体的熔接部的整周上照射光线而熔接。
2. 如权利要求1所述的车辆用灯具的制造方法,其特征在于,所述加 厚部使透明罩的设计数据和壳体的设计数据偏移,被设置在相对上述偏移 量而透明罩的熔接部和壳体的熔接部之间的间隙变大的部分上。
3. 如权利要求1或2所述的车辆用灯具的制造方法,其特征在于, 配置具有卡合部并支承壳体的下夹具,在壳体上设置位于至少大致相对侧并与所述卡合部卡合的一对被卡合部,在所述熔接工序中,壳体在其被卡合部卡合到下夹具的卡合部上的状 态下被下夹具支承。
4. 如权利要求l所述的车辆用灯具的制造方法,其特征在于.,所述加 厚部使透明罩的设计数据和壳体的设计数据偏移,并被设置在相对上述偏 移量而透明罩的熔接部和壳体的熔接部之间的间隙变大的部分上。
5. 如权利要求4所述的车辆用灯具的制造方法,其特征在于,配置具 有卡合部并支承壳体的下夹具,在壳体上设置位于至少大致相对侧并与所述卡合部卡合的一对被卡合在所述熔接工序中,壳体在其被卡合部卡合到下夹具的卡合部上的状 态下被下夹具支承。
