—种磁控嬸化极焊接方法及其拓展应用和通用设备技术领域本发明涉及焊接领域,特别是一种磁控熔化极焊接方法及其拓展应用和通用设备。 背景技术以前(包括教科书)所言,旋转射流熔滴过渡形式的熔化焊因为焊接过程飞溅大、焊 缝成型差,被认为根本不可应用于实际的焊接生产过程之中。目前,国内外被广泛使用的 同类技术是以高昂的氦气为主要组元的混合气体熔化极焊接技术(如TIME、 RAPID MELT、 LINFAST等),同时该保护气体配方也具有国际知识产权,使得工艺和设备的使用比较昂 贵。目前,国内公开了两项该方面的专利申请: 一项是磁控高熔覆率熔化极混合气体保护 焊接(MAG)方法及专用设备(申请号02116241.7),其采用单个空心线圏固定于焊枪上、 恒定励磁电流,产生恒定磁场,能部分控制焊接电弧和熔滴过渡,只适用于中等焊接电流 (焊接电流小于600A)、浅坡口、普通钢材的部分黑色金属的焊接需要。 一项是可用于深 坡口焊接的磁控大电流MAG焊接方法及设备(申请号200410086897.0),它是在前者的基 础上仅对空心励磁线圏进行改进,添加和设计了导磁铁芯,仅增加了对深坡口接头形式工 件的焊接。虽然上述两项专利能够部分实现磁控高熔覆率MAG焊接,但它们均采用单个线圈产生 的单一恒定磁场(非匀强磁场)进行焊接控制,由此带来的缺陷是:线圈只能固定于焊枪 上,磁场施加方式不灵活;磁场可调节参数少,设备控制手段比较单一;产生的非匀强恒 定磁场,实质上仅能部分控制焊接电弧和熔滴过渡,对焊接熔池的搅拌作用和促进焊缝凝 固、晶粒细化的作用不明显;实践证明,恒定励磁电流产生的恒定外加磁场是无法应用于 大多数的实际焊接过程之中的;焊接气体配比低效,焊接电流低于600A,全方位的整体 工艺技术不完整,适用的焊接工艺种类、材质和接头形式等焊接范围受到很多局限,还无 法满足复杂的实际焊接需要。因此,需要更进一步的完善和发展,以真正实现完全意义上 的高效、优质、低成本的此类焊接技术。 发明内容本发明的基本原理是认为焊接熔滴过渡形式是熔滴所受的各种力综合作用的最终结 果。研究者普遍认为特殊的T. I.M. E. (Transfer Ionized Molten Energy Process Welding) 焊接气体能够得到稳定的旋转射流过渡形式也是由于熔滴所受合力作用的结果,而合力的 大小和方向与混合气体的配比成分和组元种类都有着密切的关系。不同气体成分对熔滴旋 转有着不同作用。其他研究者希望通过改变混合气体配比这个单一途径,采用无氦混合气 体,获得稳定旋转射流过渡形式,实践证明这种单一措施目前还不能解决连续大电流区间5熔滴过渡的稳定性。本发明人认为:电弧由带电粒子组成,焊接电弧是一个典型的等离子 体(包括带电粒子和中性粒子),旋转射流过渡熔滴是一种高温、高速运动的微细金属液 滴,其行为必定受粒子运动和外加磁场的影响,如果控制了电弧中粒子和细液滴的运动, 也就直接或间接地控制了熔滴的过渡行为。基于这种基本原理,本发明人在2001年公开 提出了通过外部手段控制(电磁控制)电弧行为的方法,从而为实现无氮混合气体保护的 高熔敷率焊接方法提供了新的思路。本发明人在电磁控制电弧焊技术的基础理论与工程应用的研究中发现:采用外加纵向 磁场可以促使焊接电弧旋转并改变电弧等离子流力和电流密度的分布,进而影响焊丝加热 熔化、熔滴的过渡频率和过渡形式,减少液态金属的飞溅。另外,外加纵向磁场电弧焊接 可以有效地搅拌焊接熔池,改变熔池金属的结晶状况,细化焊缝金属的一次结晶组织,减 小化学不均匀性,提髙焊缝金属的塑性和韧性。同时,又能降低结晶裂纹和气孔的敏感性,改善奥氏体不锈钢焊缝金属抗晶间腐蚀的能力,全面提高焊接接头的质量。电磁控制电弧 焊接技术被认为是一种正在不断发展与完善的、低耗、高效、绿色的先进金属材料加工技术之一。本发明人在研究中发现:调整无氦混合气体成分和比例为Ar — N2(5X〜25X)的磁控 焊接具有辅助控制磁控焊接电弧形态、熔滴过渡形式、改善焊接过程的稳定性及熔化金属的湿润情况、降低预热温度、改善焊后成形、减少飞溅、消除或防止气孔等缺陷的形成、 提高焊接接头的综合性能。Ar — N2的磁控玛极惰性气体保护焊接(TIG)焊接电弧的高热 性能与Ar-He的TIG焊接电弧具有同样的髙热特性,而Ar — N2混合气体的磁控焊接的成 本只有Ar — He混合气体焊接20〜30X。 Ar — [V混合气体的磁控熔化极焊接电弧中,随着 氮气的比例的增大(最大为30%),磁控焊接电弧的静特性、电场强度、电流密度都有显 著的上升。虽然,Ar — N2混合气体磁控熔化极焊接电弧与Ar—He混合气体TIME焊接电弧 都具有高稳定性、高能密的特性。但是,Ar—N2混合气体为主体的磁控熔化极焊接电弧具 有其自身的特点:由于N2的密度比He大得多,在相同保护气体流量的条件下,对电弧区 的影响要大,电离后的氮原子遇到冷工件表面会重新复合放热,使得工件热输入提高。另 外,在氮气比例小于20%时,没有明显的棕黄色烟雾,但与纯氩弧有明显的不同,具有 明显的氩氦弧特性,在Ar—N,混合气体的磁控焊接时,此时需要加强焊接劳动保护措施。 其特别适用于焊接对Ar—N2呈惰性的金属及其合金,如铜及其合金的磁控焊接过程。本发明所要解决的技术问题是:提供一对极双频磁控无氦高效熔化极气体保护焊接方 法和通用设备,以便突破传统的熔化极MIG/MAG焊接工艺对焊接电流的限制,解决新 型高效焊接技术(如TIME焊接技术等)对富氦多元保护气体的依赖,打破磁控焊接技术的使用局限,完善磁控高效气体焊接技术的控制手段,从而为开拓新的髙效、绿色、先进 焊接技术领域作出贡献。本发明解决其技术问题所采用的技术方案如下:本发明提供的磁控熔化极焊接方法,是一对极双频磁控无氮高效熔化极气体保护焊接的方法,具体是:在焊接工件的上下两边,使用一对带导磁铁芯或不带导磁铁芯且与焊炬同轴或不同轴的上下极励磁线圈,通过励磁电源提供励磁电流,产生时变或恒定的、双频 或单频的外加纵向磁场,该外加纵向磁场综合控制焊接电弧、焊丝熔化、熔滴过渡、熔池搅拌与凝固过程,在高送丝速度、大焊丝外伸长度、无氮混合的保护气体和大焊接电流的 配合下,实现双频磁控无鬼高熔覆率熔化极气体保护焊接过程。本发明提供的磁控熔化极焊接设备,设有励磁电源、励磁设备和水冷系统。 励磁设备的结构是:设有一对上下极励磁线圏,它们分别位于焊接工件的上下两边, 或在焊接工件的某一边使用单个励磁线圏。上极励磁线鬭固定于焊炬上且与焊炬同轴。下 极励磁线圏与焊炬同轴或不同轴,不同轴时,该线圏产生与焊炬不同轴的外加纵向磁场, 焊炬和下极励磁线圈的轴间距离可以自由调节,根据焊接速度的大小,调节两者的相对位 置即偏离度,使落后于焊炬中心轴的焊接熔池中心位于该线圈的中心位置。上述励磁线圈均为轴对称圆柱线圑结构,其带或者不带导磁铁芯,其支架内装有水冷 系统。这些励磁线圈与焊炬同步同速运动,或静止。励磁电源采用能够产生多种频率和不同强度的时变励磁电流或恒流励磁电流的电源。 本发明提供的磁控熔化极焊接方法和焊接设备在下述方面的拓展用途-用于高熔覆率熔化极混合气体保护焊接,或普通熔化极混合气体保护焊接; 用于下述材质中的焊接:低碳钢,合金钢,特种钢,不锈钢,铜及其合金,铝及其合 金,钛及其合金等其它黑色和有色金属及其合金;用于不开坡口或开坡口的对接、搭接、角接、全位置焊接多种焊接接头形式。 本发明与现有技术相比,具有如下的显著效果:其一.与传统的熔化极MIG/MAG焊接工艺相比,突破了稳定射流熔滴过渡形式对 焊接电流的限制。其二.与国外高效焊接技术(如TIME焊接技术等)相比,解决了对富氦多元保护气 体的依赖,采用无氦保护气体显著降低焊接成本。其三.打破磁控焊接技术的使用局限,开拓了新的使用空间。其四.与其它磁控MAG焊接相比,增加了外加磁场控制MAG焊接过程的手段和方法, 提高了磁控焊接工艺参数的灵活性,增强了高效、低成本磁控焊接技术的适用性,促进了 先进焊接技术领域绿色、可持续、满足循环经济需求的高技术工艺与设备的发展,完善和 丰富了磁控高效材料加工工程的基础理论和技术实践能力。其五.技术应用范围广泛,所需设备简单,易于推广使用。本发明开拓了新的先进焊接技术领域,其包括:创造突破了大焊接电流和必须使用特 殊氦气的两个极限,采用完善的磁控技术成功克服了外加磁场的使用局限,从而在可持续、 满足循环经济需求的先进焊接技术工艺与设备的开发与实际利用方面作出了贡献。可以预 期,本发明必将在建筑钢结构、船舶、桥梁、化工、机械制造、航天技术和装备等领域具 有广阔的应用价值与发展前景。总之,本发明实现高效(髙熔覆率)、低成本、高质量、高稳定性、多适用性、多方 式综合易控的绿色、近净焊接过程。附图说明图l是本发明焊接方法和设备示意图:l.支架;2.焊炬喷嘴;3.焊炬;4.导磁铁 控制方法和相关通用设备,以及在其它焊接工艺技术中的应用。 下面结合实施例及附图对本发明作进一步说明。 一.磁控熔化极焊接方法本方法是一对极双频磁控无氦高熔覆率熔化极气体保护焊接的方法。具体方法如下: 如图l所示:在焊接工件7的上下两边,使用一对带导磁铁芯4或不带导磁铁芯4且 与焊炬3同轴或不同轴的上下极励磁线圈9和8,通过励磁电源5提供励磁电流,产生时 变或恒定的、双频或单频的外加纵向磁场,该外加纵向磁场综合控制焊接电弧、焊丝熔化、 熔滴过渡、熔池搅拌与凝固过程,在高送丝速度、大焊丝外伸长度、无氦混合的保护气体 和大焊接电流的配合下,对焊接工件实现双频磁控无氦高熔覆率熔化极气体保护焊接过 程。外加纵向磁场通过六个方面来实现综合控制焊接过程:改变磁场的种类(时变磁场或 恒定磁场、单频磁场或双频磁场),改变磁场的频率(不同频率),改变磁场的强度(不同 强度),改变磁场的施加方式(工件上方施加、或工件下方施加、或工件上下两边同时施 加、或与焊炬不同轴的磁场施加方式),根据焊接对象改变焊接保护气体的成分和配比(Ar + C02,或Ar + N2,或其它多元气体成分和配比)以及与焊接工艺参数(焊接电流、送丝 速度、焊丝直径、气体流量、焊接速度、焊接电压等)的合理调节和匹配。 上下极励磁线圈9和8与励磁电源5配对使用,有下述三种方式: 一是上下极励磁线圈可同时接用双频、不等强度、时变励磁电流,其好处是:在不影 响熔滴稳定旋转射流过渡电磁场的条件下,可以运用多工艺参数和手段的方式,灵活、可 靠、有效地控制磁控焊接区温度场、熔滴形成过程、液流束的运动状态、熔池搅拌程度、 焊缝凝固条件和接头组织,以实现磁控无氮高效熔化极气体保护焊接中温度场、流场和力 场的最佳耦合,最终形成优质焊缝、符合焊接质量的要求;同时,这种多工艺参数控制条 件下的可靠焊接控制方式,能够实现满足不同特定焊接工艺、不同焊接材质和焊接接头形 式需要的焊接过程。其原理是:利用较高频磁场或较大强度的磁场控制旋转射流过渡时焊 接电弧、焊丝端部熔滴脱落和液流束的稳定性,并具有辅助感应加热的作用促使焊丝熔化 和熔滴形成;而较低频磁场或较弱强度的磁场,使焊接熔池熔体充分搅拌,改变熔池金属 的结晶状况,促使焊缝晶粒细化,减小化学不均匀性,降低气孔的敏感性,提高接头质量,对焊接工件7实现符合焊接工艺要求的磁控焊接过程。二是上下极励磁线圈可同时施接单个励磁电源5,产生同频、同相、同强度的时变纵 向电磁场或均匀强度的恒定纵向电磁场,对焊接工件7实现符合焊接工艺要求的磁控焊接 过程。三是上下极励磁线圈可单独使用、并施接一个励磁电源5,产生一个时变纵向电磁场 或均匀强度的恒定纵向电磁场,对焊接工件7实现符合焊接工艺要求的磁控焊接过程。本发明利用外加时变纵向磁场熔化极气体保护焊接过程可采用包括如下的工艺条件-焊接电流80~1000A,送丝速度2~50m/min,焊丝直经0.8〜2.4mrn,保护气体流量 10~50L/min,焊接电压10~60V,焊接速度800〜5000mm / min,励磁电流10~60A,励磁 频率1〜50Hz。上述保护气体可采用磁控气体a,或磁控气体b,或磁控气体c,具体如下: 磁控气体a由氩气和氮气混合组成,其体积百分比是:5〜25%氮+剩余百分比的氩气。此种气体典型应用于对该气体呈惰性的金属及其合金,如铜及其合金;磁控气体b由或氩气和二氧化碳混合组成,其体积百分比是:10〜20%二氧化碳+剩余百分比的氩气。此种气体广泛应用于黑色或有色金属及合金的焊接;磁控气体c是以氩气为主导,三元气体混合组成,其体积百分比是:80〜90%氩气+1〜2%氧气+剩余百分比的二氧化碳气。此种气体广泛应用于黑色或有色金属及合金的焊接。 二.磁控焊接通用设备本设备是一对极双频磁控无氦高效熔化极气体保护焊接的通用设备,如图l所示:设 有励磁电源、励磁设备和水冷系统,励磁设备设有一对上下极励磁线圈9和8。 1.一对上下极励磁线圈9和8:根据实际焊接需要,所述励磁线圏可以同时或单独使用,它们与焊矩同轴;或者下极 励磁线圈8与焊矩不同轴而存在稍大或稍小的偏离度,以便在焊接过程中对熔池熔体形成 如洗衣机偏心波轮所产生的更高效率、更合适的的搅拌作用。与之配套的励磁电源5采用 两套数字电源,可以产生无级连续可调的恒定励磁电流和时变励磁电流(如间歇交变双向 脉冲电流,其断通比和幅值均可调节)。下面结合附图说明上述励磁线圈的结构、连接关系及作用:如图1所示: 一对上下极励磁线圈9和8分别位于焊接工件7的上下两边,或在焊接 工件7的某一边使用单个励磁线圏。上极励磁线圏9固定于焊炬3上,且与焊炬3同轴。下极励磁线圃8与焊炬3同轴或 不同轴;不同轴时,该线圈产生与焊炬3不同轴的外加纵向磁场;焊炬3和该线圈的轴间 距离可以自由调节,根据焊接速度的大小,调节两者的相对位置,使落后于焊炬中心轴的 焊接熔池中心位于该线困的中心位置附近。上述励磁线圏均为轴对称圆柱线圈结构,其带导磁铁芯4或者不带导磁铁芯4,其支 架l内设计有水冷系统;这些励磁线圈与焊炬3同步同速运动,或静止。上述导磁铁芯4活动安装在上下极励磁线圈9和8的线圏中,可以自由调节其在励磁线圏中的位置直至去除。导磁铁芯4端部的形状可根据实际使用霈要设计成不同的形状, 例如呈漏斗型、直桶型、圆锥型或曲面型等。上下极励线豳9和8使用的导磁铁芯4形状 可以相同,也可以有所不同。导磁铁芯4可以由单个回转体整体构成,或者由多个条块状 的独立体合理、有机地分布于线圈的不同位置组合构成。同时,根据焊接过程的实际霈要 可综合调节励磁线圏、导磁铁芯、焊接工件、焊炬喷嘴和焊丝之间的矩离。2. 上下极励磁线圈9和8与焊炬3的几种连接及水冷方式-(1) 上极励磁线圈9通过夹持锁紧机构的连接:在上极励磁线圏9的支架1的端部设有与焊炬3相连的夹持锁紧机构,其将励磁线圈 固定在焊炬喷嘴2上,使励磁线圈与焊接工件7有一定距离的自由调节度。上极励磁线圈9的支架1内的水冷系统采用盖板式矩形脉冲形冷凝水流模式,其结构 如图2所示:支架l内设有水流沟槽IO和错开排列的两排水流隔壁12,两排水流隔壁12 分别与水流沟槽IO两侧的外挡板11相连,它们构成了脉冲形冷凝水流模式的支架内髙效、 简单水冷系统。图2所示的精巧结构,尽管其整个集成空间设计结构简单,但冷却作用强 烈,完全能够适应大电流焊接的需要。图中箭头表示水流的通道。励磁线豳线圈水冷系统的作用是保护线圈在大电流焊接时线圈散热和正常的工作,为 在有限的几何空间内实现有效的冷却保护作用。(2) 上极励磁线圈9和焊炬喷嘴2集成式直接连接:为了满足中小焊接电流条件下手工焊矩或大焊接电流条件下自动焊矩良好的空间可 达性,可以省掉支架l,直接将上极励磁线圃9与焊炬喷嘴2集成为一体,采用绝缘材料 使焊炬喷嘴2的外壁与线圈的线匝保持绝缘状态,并且通过焊炬喷嘴2内部构建的水冷系 统进行冷却,使焊矩和激磁线圈均处于良好的工作状态。焊炬喷嘴2内的水冷系统可采用盖板式螺旋形冷凝水流流动模式,其结构如图3所示-焊炬喷嘴壁14内设计有螺旋状的螺纹水流沟槽15,结合焊炬喷嘴挡板13形成了焊炬喷 嘴内全方位的冷凝水通道,使冷凝水围绕焊炬喷嘴呈蠊旋形流动,到达焊炬喷嘴的端部。 这种水冷系统,具有空间结构紧凑、设计简单、冷却作用强烈的优点,可保证大焊接电流 条件下,焊炬3不变形,完全能够适应高熔覆率、大电流焊接的需要。(3) 下极励磁线圈8通过可调节式固定臂和焊炬3刚性连接下极励磁线圈8通过一可调节式固定臂与焊炬3刚性连接为一体,可调节式固定臂可 以改变焊炬3和下极励磁线圈8的轴间距离,实现不同轴外加纵向磁场的施加方式。3. 励磁电源5:可采用能够产生多种频率和不同强度的时变励磁电流或恒流励磁电流的电源。 三.上述磁控熔化极焊接方法和磁控焊接通用设备的拓展应用1.在下述方面的应用:(1) 用于高熔覆率熔化极气体保护焊接,或普通熔化极气体保护焊接。(2) 用于下述材质中的焊接:低碳钢,合金钢,特种钢,不锈钢,铜及其合金,铝及其合金,钛及其合金等其它黑色和有色金属及其合金。(3)用于不开坡口或开坡口的对接、搭接、角接、全位置焊接多种焊接接头形式。 2.其它磁控焊接的应用-在上极励磁线圏9不直接与焊炬喷嘴2集成为一体,或不采用焊炬喷嘴2内的水冷系 统,使用或不使用焊丝6和保护气体,并在更换焊炬3 (如采用等离子弧焊炬、埋弧焊炬 等其它焊接工艺方法的特定焊炬)的条件下,将励磁电源5、励磁设备以及位于励磁线圑 支架l内的水冷系统,用于以下的焊接工艺中,对焊接工件7实现磁控焊接过程:釆用外加间歇交变纵向磁场实施:熔化极惰性气体保护焊接(MIG),或熔化极活性气 体保护焊接(MAG),或钨极活性气体保护焊接(TAG),或钨极惰性气体保护焊接(TIG), 或埋弧焊接(SAW),或二氧化碳焊接,或电渣焊接(ESW),或等离子弧焊接(PAW),或激 光焊接(LBW)。其中有关参考的工艺参数如下:(1) 熔化极惰性气体保护焊接紫铜工艺参数是:焊接电流300~500A,磁场强度0.01〜 O.IT,磁场频率l〜10Hz,焊接速度300〜500mm / min,采用磁控气体a。(2) 熔化极或钨极活性气体保护焊接有色或黑色金属及其合金时,采用磁控气体b, 或磁控气体c,或磁控气体d。磁控气体d以氩气为主导,与小于10%的氦气,二氧化碳气或氧气中的一种或两种混 合组成,其体积百分比是:80〜90%氩气+小于10%氦气+剩余百分比的二氧化碳气或 氧气。(3) 钨极惰性气体保护焊接铝合金工艺参数是:焊接电流80〜200A,磁场强度0.01〜 O.IT,磁场频率1〜10Hz,焊接速度100〜500mm / min,弧长0.5〜1.5mm。采用磁控气体e,其体积百分比是:90〜95%氩气+5〜10%氦气。(4) 埋弧自动焊接锅炉钢工艺参数是:焊接电流500〜800A,磁场强度0.01〜0.1T, 磁场频率l〜10Hz,焊接速度200〜600mm / min;不采用保护气体。下面简述一下本设备的工作过程:如图l所示,本发明励磁线圏通过励磁电源5提供励磁电流,产生时变或恒定的、双 频或单频的外加纵向磁场。其中:上极励磁线圏9产生的纵向磁场主要用于控制焊接电弧的周期性的旋转运动、焊丝熔化、焊丝末端熔滴的形成与脱离、液流束的运动状态等,形成熔滴周期性、稳定的旋转射流过渡状态。下极励磁线圈8产生的纵向磁场可以有效控制熔池内熔体的流动方式和熔池的搅拌强度,改变熔池金属的凝固状况,促进晶粒细化,减 小化学不均匀性,提高焊缝的塑性和韧性,利用综合参数的系统控制作用达成优质的焊接 接头。实际焊接时,根据不同的焊接工艺、焊接材质和焊接接头形式,采用本发明提供的焊 接方法和焊接设备,综合考虑磁场和焊接工艺参数的合理匹配,并对这些主要工艺参数进 行系统优化,即可保证高效、优质、低成本焊接过程的实施。四.具体实施例:下述实施例是按照本发明提供的焊接方法和设备实施的。例l: LD10CS铝合金(美国牌号2014-T6)外加间歇交变纵向磁场控制TIG焊接时,焊 接工艺参数如下可以获得良好焊缝成形:外加磁场强度为0.01〜0.05T,磁场频率为1〜 4Hz,焊接电流为100〜140A,焊接速度300〜400mm / min,弧长l〜1.5mm。例2: 1Crl6Ni9Ti (美国牌号AISI 340)外加间歇交变纵向磁场控制TIG焊接时,焊接 工艺参数如下可以获得良好焊缝成形:外加磁场强度为0.01T,磁场频率为1.5Hz,焊接电 流为140A,焊接速度150mm/min,弧长lmm。例3: Q235钢(旧国标A3钢)外加间歇交变纵向磁场控制高熔覆率MAG焊接时,在 焊接工艺参数如下可以获得良好焊缝成形:保护气体为Ar+20WCO2组元,气体流量为20〜 30L/min,励磁电流为10〜30A,励磁频率为l〜10Hz,焊接电流为500〜800A,电弧电压为 30-50V,焊丝直径0.8〜1.6mm,送丝速度20〜35m /
