Procédé pour assembler par moulage un support rigide déformable et un revêtement décoratif souple et moule pour sa réalisation
La présente invention concerne un procédé pour assembler par moulage un support rigide déformable et un revêtement décoratif souple afin de former une pièce de garniture ainsi qu'un moule convenant plus particulièrement pour la réalisation de ce procédé.
Il est bien connu, notamment par les brevets Etats-Unis 4.243. 456 et 4.328. 067, de réaliser des pièces de garnitures, telles que des pièces de garniture interne de portières de véhicules automobiles, qui sont constituées d'un support rigide conformé, tel qu'un support métallique ou en matière plastique, qui est revêtu d'un élément décoratif souple tel qu'un textile ou un cuir artificiel. En général et pour des raisons économiques, l'association, par collage ou par soudage, entre le support et le revêtement est effectuée simultanément avec la mise en forme du support par emboutissage ou par thermoformage.
Selon la technique généralement utilisée, le support plan éventuellement préchauffé ou préencollé et l'élément décoratif maintenu marginalement dans un cadre sont introduits entre les plateaux d'une presse et formés et assemblés simultanément par la fermeture de la presse.
Dans le cas de la production, selon cette technique, de pièces de garniture telles que, par exemple, de pièces de garniture interne de portières de véhicules automobiles, le support plan doit, dans certaines zones, être fortement déformé, par exemple pour constituer un accoudoir, et, de ce fait, lors du formage, les zones correspondantes du revêtement décoratif sont soumises à des étirements et/ou à des allongements importants qui se répercutent dans les régions avoisinant la zone déformée.
Ces allongements et/ou étirements subis par le revêtement décoratif dans les zones avoisinantes peuvent se révéler très néfastes en

ce qui concerne l'aspect esthétique du produit fini, en particulier lorsque celui-ci comporte un motif ornemental comme c'est le cas, par exemple, pour des textiles à rayures, des cuirs artificiels grainés, etc. Dans ce cas, on constate en effet que le motif ornemental peut être perturbé, 'par exemple dans une zone très visible et peu déformée telle que la partie située au-dessus de l'accoudoir dans le cas d'une garniture interne de portière, cette perturbation entraînant un effet très inesthétique.
La présente invention a pour objet de procurer un procédé qui permet d'éviter cet inconvénient.
L'invention concerne, dès lors, un procédé pour assembler par moulage un support rigide déformable et un revêtement décoratif souple afin de former une pièce de garniture telle qu'une pièce de garniture intérieure de portière pour un véhicule automobile, ladite pièce de garniture présentant au moins une zone fortement déformée et au moins une zone avoisinante peu déformée dans laquelle le revêtement décoratif doit conserver son aspect qui se caractérise en ce que, dans un premier stade, on moule uniquement la zone devant être peu déformée et, dans un second stade, on moule les autres zones, la zone peu déformée étant maintenue en place durant ce second stade.
Par zone présentant une forte déformation, on entend désigner une zone dont la profondeur de déformation moyenne est au moins égale à 10 fois l'épaisseur du support et par zone peu déformée, on entend désigner une zone dont la profondeur de déformation moyenne est inférieure à 10 fois l'épaisseur du support.
Le moulage en deux stades de la pièce de garniture peut être réalisé par emboutissage à froid ou par thermoformage sous vide ou par compression, cette dernière technique de moulage étant préférée.
Selon un mode de réalisation qui se révèle avantageux, le moulage de la zone devant être peu déformée est effectué sous une pression de 0,1 à 10 bars et le moulage des autres zones est effectué sous une pression de 0,5 à 20 bars.

déformée, qui est réalisée au premier stade, n'entraîne qu'un étirage négligeable du revêtement décoratif qui est sans effet sur l'aspect esthétique et, durant le formage plus profond ultérieur des zones avoisinantes, le revêtement décoratif est maintenu en place contre la zone peu déformée et ne peut donc, en cet endroit, être perturbé par les déformations adjacentes subies par ce revêtement.
Le support rigide déformable mis en oeuvre dans le procédé conforme à l'invention peut être une feuille métallique telle qu'une feuille d'acier ou d'aluminium ou une feuille de matière plastique, un support préféré étant constitué par une feuille de polyoléfine contenant une forte proportion d'une charge fibreuse, en particulier une charge de fibres cellulosiques, telle que décrite dans le brevet Etats-Unis 4.228. 116. Dans ce cas, la pièce de garniture est de préférence moulée par thermoformage sous compression après avoir porté le support à une température de 170-220 C.
Le revêtement décoratif souple mis en oeuvre dans le procédé selon l'invention peut être un textile tissé, tricoté ou non tissé en fibres naturelles ou synthétiques ou une feuille plastique telle qu'une feuille de cuir artificiel. Il est toutefois bien évident que le procédé conforme à l'invention se révèle particulièrement indiqué pour des revêtements décoratifs comportant des motifs ornementaux tels que notamment des rayures ou des grainages qui ne doivent pas être déformés dans les parties particulièrement visibles des pièces de garniture à produire. En particulier, lors de la mise en oeuvre de revêtements décoratifs tels que des cuirs artificiels grainés, le moulage sous basse pression de la zone peu déformée permet de sauvegarder de façon certaine le grainage apparaissant dans cette zone.
Le procédé conforme à l'invention permet en outre le recours à des revêtements décoratifs constitués d'au moins deux matériaux différents raccordés entre eux par une ligne de séparation lorsque celle-ci doit se trouver dans la zone peu déformée. Dans ce cas, en effet, le procédé permet non seulement un positionnement certain de la ligne de séparation mais encore empêche

toute déformation du revêtement décoratif dans les régions directement adjacentes à cette ligne.
Le procédé conforme à l'invention convient particulièrement pour la réalisation de pièces de garniture interne de portières de véhicules automobiles mais il est bien évident que celui-ci peut être exploité avantageusement pour réaliser toutes autres pièces de garniture et notamment des pièces de tablette arrière de véhicules automobiles.
La présente invention concerne également un moule qui convient particulièrement pour réaliser le procédé selon l'invention lorsqu'on exploite la technique de thermoformage sous compression.
Selon l'invention, le moule comprend deux demi-moules de compression déplaçables l'un vers l'autre et comportant l'un une empreinte mâle et l'autre une empreinte femelle de la pièce de garniture à produire et se caractérise en ce que les zones des empreintes correspondant à la zone de la pièce de garniture devant être peu déformée sont constituées par des éléments mobiles pouvant être déplacés dans un logement par rapport au reste des empreintes avant la fermeture complète du moule.
Lorsqu'on exploite le moule conforme à l'invention, on dispose un support préalablement porté à sa température de moulage et un revêtement décoratif maintenu dans un cadre entre les deux demi-moules et, dans un premier stade, on déplace les éléments mobiles de façon à conformer la zone peu déformée et puis, dans un second stade, on ferme complètement le moule, la zone peu déformée étant maintenue par les éléments mobiles.
Les déplacements des éléments mobiles peuvent être provoqués par des organes de commande tels que des vérins hydrauliques ou pneumatiques à pression réglable ou encore par des ressorts réglables.
Dans le cas d'une installation de moulage automatique, les organes de commande peuvent être programmés dans le temps par rapport aux organes de commande provoquant la fermeture complète du moule.
Dans un mode de réalisation particulièrement simple, les

éléments mobiles garnissant chaque demi-moule sont maintenus en position de moulage dans chaque demi-moule, c'est-à-dire en position éjectés de leur logement dans les empreintes, par exemple au moyen de ressorts lorsque le moule est ouvert. En conséquence, en cours de fermeture du moule, lors d'un cycle de moulage, ces éléments débordant des empreintes provoquent d'abord le formage de la zone peu déformée de la pièce de garniture à produire et maintiennent ensuite cette zone sous une pression croissante au cours du formage des autres zones par la fermeture complète du moule.
Après moulage, lors de l'ouverture du moule, les éléments mobiles sont à nouveau éjectés de leur logement par les ressorts et, de ce fait, provoquent l'éjection de la pièce de garniture moulée hors des empreintes du moule, cette pièce pouvant, dès lors, être facilement extraite du moule.
Il est par ailleurs bien évident que le moule conforme à l'invention peut être équipé de dispositifs auxiliaires conventionnels tels que des poinçons pour réaliser des ouvertures dans la pièce moulée ou des moyens permettant la découpe des bords de la pièce moulée après fermeture complète du moule.
Le procédé et le moule conformes à la présente invention sont par ailleurs explicités plus en détail dans la description qui va suivre d'un mode de réalisation particulier et dans laquelle on se référera aux figures des dessins annexés dans lesquelles : - la fig. 1 illustre schématiquement, en coupe, un moule conven- tionnel de thermoformage sous compression utilisé jusqu'à présent pour la production de pièces de garniture interne de portières de véhicules automobiles ; - les fig. 2 à 4 illustrent, en coupe, un moule conforme à l'invention pour le thermoformage sous compression d'une même pièce de garniture montré à différents stades du moulage.
Lors de la réalisation, par thermoformage sous compression, d'une pièce de garniture interne de portière de véhicule automobile au moyen d'un moule conventionnel ne faisant pas partie du cadre de la présente invention comme représenté à la fig. 1, on

dispose entre les demi-moules (1) (2) ouverts un support rigide déformable (3) préalablement porté à sa température de formage et un revêtement décoratif souple (4) généralement soutenu périphériquement dans un cadre de maintien (5) et on procède au moulage et à l'assemblage du support et du revêtement par la fermeture du moule.
Toutefois, ainsi qu'il apparaît sur la fig. 1, la pièce de garniture à former doit comporter au moins une zone (6), correspondant à la formation d'un accoudoir, qui doit être fortement déformée, cette zone (6) avoisinant une zone (7) qui doit être peu déformée et qui correspond à la partie de la pièce de garniture située au-dessus de l'accoudoir, cette dernière partie étant particulièrement visible après montage sur le véhicule. Or, durant le moulage, le revêtement décoratif est fortement étiré dans la zone (6) et cet étirage peut entraîner une déformation du revêtement décoratif qui se répercute au niveau de la zone (7) voisine pourtant peu déformée, ce qui entraîne des effets inesthétiques très apparents.
Conformément à l'invention, cet inconvénient est supprimé en utilisant un moule de thermoformage sous compression conforme à l'invention, tel que représenté aux fig. 2 à 4.
Ainsi qu'il apparaît sur ces fig., le moule est constitué de deux demi-moules (1) (2) dont les empreintes mâle (8) et femelle (9) reproduisent la forme de la pièce de garniture à produire.
Conformément à l'invention, la portion des empreintes correspondant à la zone (7) peu déformée de la pièce de garniture à produire est constituée par des éléments mobiles (10) et (11) profilés qui peuvent coulisser dans des logements (12) et (13) prévus dans les demi-moules (1) et (2).
En outre, lorsque le moule est ouvert, ces éléments mobiles (10) et (11) sont maintenus projetés hors des logements (12) et (13) par des moyens tels que des ressorts (14) et (15), de façon telle que leur partie profilée déborde des empreintes (8) et (9) ainsi qu'il apparaît à la fig. 2.
Pour réaliser la pièce de garniture avec le moule tel que décrit, il suffit de disposer entre les deux demi-moules (1) et

(2) un support rigide déformable (3) préalablement porté à sa température de formage et un revêtement décoratif souple (4) soutenu périphériquement par un cadre de maintien (5), comme représenté à la fig. 2, et de procéder à la fermeture progressive du moule en rapprochant les demi-moules* (1) et (2).
Durant cette fermeture, ainsi qu'il est montré à la fig. 3, les éléments mobiles (10) et (11) entrent les premiers en contact avec le support et avec le revêtement décoratif et provoquent ainsi la mise en forme uniquement de la zone peu déformée (7) et ce en entraînant un étirage négligeable de ce revêtement décoratif. Ensuite, tandis que cette zone conformée est fermement maintenue par les éléments mobiles (10) et (11), le moule se ferme complètement (fig. 4) et les empreintes mâle et femelle (8) et (9) provoquent le formage du reste de la pièce de garniture à produire.
Durant ce dernier mouvement, les éléments (10) et (11) maintenant la zone peu déformée s'enfoncent progressivement dans les logements (12) et (13) contre l'action des ressorts (14) et (15) de façon telle que leur partie profilée se situe finalement au niveau des empreintes (8) et (9) lorsque leur talon entre en contact avec une butée (17) prévue dans le fond des logements.
Il appert donc que, durant le formage final de la pièce de garniture, le support et le revêtement décoratif sont fermement maintenus l'un sur l'autre au niveau de la zone peu déformée (7) et que, dès lors, le revêtement décoratif ne peut être perturbé en cet endroit par les étirages importants subis par ce même revêtement décoratif en dehors de cette zone.
Lorsque le moule est complètement fermé, la pièce de garniture ainsi moulée peut être découpée marginalement, par exemple au moyen de couteaux mobiles (16) judicieusement disposés.
Après moulage et refroidissement de la pièce de garniture, le moule est ouvert en écartant les demi-moules (1) et (2). Lors de ce mouvement, les éléments mobiles (10) et (11) sont à nouveau expulsés des logements (12) et (13) sous l'action des ressorts (14) et (15) et, de ce fait, ils entraînent l'extraction de la pièce moulée des empreintes (8) et (9) des demi-moules (1) et (2), cette dernière pièce pouvant alors être facilement retirée

du moule.
Dès que le moule est ouvert, un nouveau cycle de moulage peut être débuté, les éléments mobiles (10) et (11) étant éjectés de leur logement sous l'action des ressorts (14) et (15).
Il est par ailleurs bien évident que, dans le moule qui vient d'être décrit, on peut remplacer les ressorts (14) et (15) par des vérins pneumatiques ou hydrauliques à course et à pression de travail réglables.

According to the technique generally used, the planar support possibly preheated or pre-glued and the decorative element held marginally in a frame are introduced between the plates of a press and formed and assembled simultaneously by closing the press.
In the case of the production, according to this technique, of trim parts such as, for example, of interior trim parts of motor vehicle doors, the flat support must, in certain areas, be strongly deformed, for example to constitute a armrest, and, therefore, during forming, the corresponding areas of the decorative coating are subjected to stretching and / or significant elongation which affects the regions around the deformed area.
These lengthening and / or stretching undergone by the decorative coating in the surrounding areas can be very harmful in

with regard to the aesthetic appearance of the finished product, in particular when it has an ornamental pattern as is the case, for example, for striped textiles, grained artificial leathers, etc. In this case, it can be seen that the ornamental pattern can be disturbed, 'for example in a very visible and slightly deformed area such as the part located above the armrest in the case of an internal door trim, this disturbance causing a very unsightly effect.
The object of the present invention is to provide a method which makes it possible to avoid this drawback.
The invention therefore relates to a method for assembling by molding a deformable rigid support and a flexible decorative covering in order to form a trim piece such as an interior door trim piece for a motor vehicle, said trim piece having at least one strongly deformed zone and at least one neighboring zone which is little deformed in which the decorative coating must retain its appearance which is characterized in that, in a first stage, only the zone to be slightly deformed is molded and, in a second stage , the other zones are molded, the slightly deformed zone being held in place during this second stage.
The term “zone having a strong deformation” is intended to denote a zone whose mean deformation depth is at least equal to 10 times the thickness of the support and by zone which is slightly deformed is intended to denote a zone whose mean deformation depth is less than 10 times the thickness of the support.
The molding in two stages of the packing piece can be carried out by cold stamping or by vacuum thermoforming or by compression, the latter molding technique being preferred.
According to an embodiment which proves to be advantageous, the molding of the zone to be slightly deformed is carried out under a pressure of 0.1 to 10 bars and the molding of the other zones is carried out under a pressure of 0.5 to 20 bars.

The deformable rigid support used in the process according to the invention can be a metal sheet such as a steel or aluminum sheet or a plastic sheet, a preferred support consisting of a polyolefin sheet containing a high proportion of a fibrous filler, in particular a filler of cellulosic fibers, as described in United States patent 4,228. 116. In this case, the trim piece is preferably molded by thermoforming under compression after having brought the support to a temperature of 170-220 C.
The flexible decorative coating used in the process according to the invention can be a woven, knitted or non-woven fabric made of natural or synthetic fibers or a plastic sheet such as a sheet of artificial leather. The method according to the invention also allows the use of decorative coatings made of at least two different materials connected together by a separation line when the latter must be in the slightly deformed area. In this case, in fact, the method not only allows certain positioning of the separation line but also prevents

any deformation of the decorative coating in the regions directly adjacent to this line.
The method according to the invention is particularly suitable for producing internal trim parts for motor vehicle doors, but it is obvious that this can be used advantageously to produce all other trim parts and in particular rear shelf parts of motor vehicles.
The present invention also relates to a mold which is particularly suitable for carrying out the method according to the invention when the thermoforming technique under compression is used.
According to the invention, the mold comprises two compression half-molds which can be moved towards one another and one comprising a male imprint and the other a female imprint of the trim piece to be produced and is characterized in that the areas of the imprints corresponding to the area of the lining part to be slightly deformed consist of mobile elements which can be moved in a housing relative to the rest of the imprints before the complete closing of the mold.
When using the mold according to the invention, there is a support previously brought to its molding temperature and a decorative coating maintained in a frame between the two half-molds and, in a first stage, the movable elements are moved so as to conform the slightly deformed area and then, in a second stage, the mold is completely closed, the slightly deformed area being maintained by the mobile elements.
Movements of the movable elements can be caused by control members such as hydraulic or pneumatic cylinders with adjustable pressure or by adjustable springs.
In the case of an automatic molding installation, the control members can be programmed in time with respect to the control members causing the complete closure of the mold.
In a particularly simple embodiment, the

movable elements lining each half-mold are maintained in the molding position in each half-mold, that is to say in the position ejected from their housing in the cavities, for example by means of springs when the mold is open. Consequently, during the closing of the mold, during a molding cycle, these elements protruding from the indentations first cause the formation of the slightly deformed zone of the piece of packing to be produced and then maintain this zone under increasing pressure. during the forming of the other zones by the complete closure of the mold.
After molding, when the mold is opened, the mobile elements are again ejected from their housing by the springs and, therefore, cause the molded trim piece to be ejected from the mold cavities, this piece being able to, therefore, be easily removed from the mold.
It is moreover quite obvious that the mold according to the invention can be equipped with conventional auxiliary devices such as punches to make openings in the molded part or means allowing the edges of the molded part to be cut after the mold has been completely closed. .
The method and the mold in accordance with the present invention are moreover explained in more detail in the description which follows of a particular embodiment and in which reference is made to the figures of the appended drawings in which: FIG. 1 schematically illustrates, in section, a conventional compression thermoforming mold used up to now for the production of parts for the interior trim of motor vehicle doors; - fig. 2 to 4 illustrate, in section, a mold according to the invention for thermoforming under compression of the same piece of packing shown at different stages of molding.

However, as it appears in FIG. 1, the trim piece to be formed must comprise at least one zone (6), corresponding to the formation of an armrest, which must be strongly deformed, this zone (6) bordering on a zone (7) which must be slightly deformed and which corresponds to the part of the trim piece located above the armrest, this last part being particularly visible after mounting on the vehicle. However, during molding, the decorative coating is strongly stretched in the zone (6) and this stretching can cause a deformation of the decorative coating which is reflected in the neighboring zone (7), however slightly deformed, which results in unsightly effects. very apparent.
According to the invention, this drawback is eliminated by using a thermoforming mold under compression according to the invention, as shown in FIGS. 2 to 4.
As it appears in these figs, the mold consists of two half-molds (1) (2), the male (8) and female (9) imprints of which reproduce the shape of the trim piece to be produced.
According to the invention, the portion of the imprints corresponding to the slightly deformed zone (7) of the trim piece to be produced is constituted by movable elements (10) and (11) profiled which can slide in housings (12) and (13) provided in the half-molds (1) and (2).
In addition, when the mold is open, these movable elements (10) and (11) are kept projected out of the housings (12) and (13) by means such as springs (14) and (15), so that their profiled part extends beyond the imprints (8) and (9) as it appears in FIG. 2.

(2) a deformable rigid support (3) previously brought to its forming temperature and a flexible decorative covering (4) supported peripherally by a holding frame (5), as shown in FIG. 2, and proceed to the progressive closing of the mold by bringing the half-molds * (1) and (2) closer together.
During this closing, as shown in fig. 3, the mobile elements (10) and (11) come first into contact with the support and with the decorative coating and thus cause the shaping only of the slightly deformed zone (7) and this by causing a negligible stretching of this decorative coating. Then, while this shaped area is firmly held by the movable elements (10) and (11), the mold closes completely (fig. 4) and the male and female imprints (8) and (9) cause the remainder to form. of the trim piece to be produced.
During this last movement, the elements (10) and (11) holding the slightly deformed zone gradually sink into the housings (12) and (13) against the action of the springs (14) and (15) so that their profiled part is finally located at the footprints (8) and (9) when their heel comes into contact with a stop (17) provided in the bottom of the housings.
It therefore appears that, during the final forming of the trim piece, the support and the decorative coating are firmly held one on the other at the level of the slightly deformed zone (7) and that, therefore, the decorative coating cannot be disturbed in this place by the significant stretching undergone by this same decorative coating outside this zone.
When the mold is completely closed, the trim piece thus molded can be cut marginally, for example by means of movable knives (16) judiciously arranged.
After molding and cooling of the trim piece, the mold is opened by spreading the half-molds (1) and (2). During this movement, the mobile elements (10) and (11) are again expelled from the housings (12) and (13) under the action of the springs (14) and (15) and, as a result, they cause the extraction of the molded part from the impressions (8) and (9) of the half-molds (1) and (2), this latter part then being able to be easily removed

As soon as the mold is opened, a new molding cycle can be started, the movable elements (10) and (11) being ejected from their housing under the action of the springs (14) and (15).
It is also very obvious that, in the mold which has just been described, the springs (14) and (15) can be replaced by pneumatic or hydraulic cylinders with adjustable stroke and working pressure.
